本発明は、キャスティング成形によって製造される外壁パネルの製造方法に関するものである。

一般に、型マット材上に型枠を設け、この型枠内に成形材料を流し込んで養生硬化させた後、脱型することによって、表面に型マット材の模様を賦形する外壁パネルの製造方法が知られている。

この場合、住宅建物の建築に必要な外壁パネルとしては、最小モジュール幅を250mmとした場合、この250mm幅の外壁パネルから、この250mmの倍数に相当する500mm幅、750mm幅、1000mm幅などの複数種類の幅の外壁パネルが必要になるが、それぞれの外壁パネルを別の型枠で製造しようとした場合、多くの型枠が必要になってしまう。

この場合、例えば、1000mm幅の外壁パネルを製造しておけば、他の250mm幅、500mm幅、750mm幅の外壁パネルについては、所望のモジュール目地に沿って切断すれば、それぞれ必要な幅の外壁パネルを得ることができることとなる。

しかし、上記従来の外壁パネルの製造方法のように、モジュール目地を形成できるようになされた型マット材を使用して外壁パネルを製造した場合、表面模様のデザインの中にモジュール目地のデザインが入ることとなるため、表面模様のデザインとモジュール目地のデザインとがマッチしないような時には、成形された外壁パネルは、モジュール目地が目立ってしまうこととなる。

そのため、モジュール目地と同等の横目地を設けて格子状の表面模様を形成することが行われているが、この場合、単調な表面模様の外壁パネルしか成形できないといった不都合を生じることとなる。

本発明は、係る実情に鑑みてなされたものであって、モジュール目地を目立たせることなく、深みや厚みのある意匠性に優れた外壁パネルを製造する方法を提供することを目的としている。

【課題を解決するための手段】
上記課題を解決するための本発明の外壁パネルの製造方法は、型マット材上に型枠を設け、この型枠内に成形材料を流し込んで養生硬化させた後、脱型することによって、型マット材による模様を表面に賦形する外壁パネルの製造方法であって、正方形ブロック模様を賦形する正方形ブロック賦形部と、この正方形ブロック模様を略二つ組み合わせた大きさに相当する長方形ブロック模様を賦形する長方形ブロック賦形部と、これら正方形ブロック模様と長方形ブロック模様との間を区切る縦目地および横目地を賦形する目地賦形部と、幅方向に最小モジュール幅に相当する間隔で設けられ、長手方向に平行して直線状に連通するモジュール目地を賦形するモジュール目地賦形部とを具備し、縦目地および横目地を賦形する目地賦形部と、モジュール目地を賦形するモジュール目地賦形部とを、同じ目地の太さとなるように形成するとともに、長方形ブロック賦形部を、型マットの幅方向および長手方向に散在させた型マット材を用い、モジュール目地以外の正方形ブロック模様、長方形ブロック模様、縦目地および横目地を、不規則な配列で散在させて賦形するものである。

この構成により製造される外壁パネルは、長方形ブロック模様が、縦方向または横方向に任意な配列で散在し、これら長方形ブロック模様間を埋めるように正方形ブロック模様も外壁パネルの表面全体に任意な配列で散在することとなり、しかも、これら長方形ブロック模様と正方形ブロック模様との間には、正方形ブロック模様の一辺の長さの倍数に相当する任意の長さで外壁パネルの表面全体にモジュール目地と同じ目地の太さの縦目地および横目地が形成されることとなる。したがって、目の錯覚によりモジュール目地が目立たないようになる。

なお、本実施の形態において、型マット材2は、一枚ものとなされているが、図4および図5に示すように、複数種類の型材2a〜2hを幅方向Wおよび長手方向Lにそれぞれ複数枚組み合わせるものであってもよい。

この場合、各型材2a〜2hは、外壁パネル1の最小モジュール幅に相当する約250mmの幅を越えてしまうと、幅方向Wに組み合わせた際に、これらの型材2a〜2hに形成された長方形ブロック賦形部21や横目地賦形部24が、モジュール目地賦形部25を遮断してしまうこととなるので、型材2a〜2hは、外壁パネル1の最小モジュール幅に相当する約250mmの幅で形成されたものが用いられる。また、長手方向Lに沿って組み合わされる型材2a〜2h同士は、組み合わせた状態で、横目地賦形部24が型マット材2の幅方向Wの全体に渡って連通してしまうと、上記モジュール目地賦形部25と合わさって単調な格子状の目地となってしまうこととなるので、長手方向Lに隣接する型材2a〜2h同士は、階段状に組み合わされるようになされたものが使用される。

このように複数種類の型材2a〜2hを複数枚組み合わせた型マット材2を用いて外壁パネル1を形成する場合、それぞれ異なった種類の型材2a〜2hを自由に組み合わせて型マット材2の模様を変更することができるので、複数種類の外壁パネル1を形成することができる。

また、本実施の形態において、型マット材2の正方形ブロック賦形部21および長方形ブロック賦形部22は、単に矩形状に凹設されているだけの平滑面であるが、図6に示すように、この正方形ブロック賦形部21および長方形ブロック賦形部22は、凹設された平滑面の部分に、模様を賦形するための斜模様賦形部26、27がさらに形成されていてもよい。
