【発明の属する技術分野】
本発明は、防水対象物の被防水処理面に、繊維強化樹脂材(FRP)からなる防水層を形成する防水工法及び防水構造に関する。また、本発明は、防水施工で用いられる樹脂シートにも関する。

【従来の技術】
建物の屋上や床、ベランダ、雑排水ピットまたは駐車場などには、従来から繊維強化樹脂材(FRP:Fiber Reinforced Plastics)により防水処理を施すことが行われている。この繊維強化樹脂材は、主に強化材と樹脂材とから構成され、強化材には、カーボンやガラス、アラミド、ポリエチレンなどからなる繊維材が用いられている。また、樹脂材には、不飽和ポリエステル樹脂やエポキシ樹脂、フェノール樹脂といった熱硬化性樹脂材や、ポリプロピレンやナイロン、ポリカーボネートといった熱可塑性樹脂材をはじめ、各種樹脂材が用いられている。このような繊維強化樹脂材は、建物の屋上面や床面などに、所定の厚みに塗布されるなどして、これらを被覆するようになっている。

【発明が解決しようとする課題】
このような繊維強化樹脂材を用いた従来の防水工法にあっては、建物の屋上面や床面などに繊維強化樹脂材を塗布して、これを自然放置により乾燥させて硬化させていたため、当該繊維強化樹脂材が十分に硬化するまでに相当の時間がかかっていた。このため、施工作業の長期化を招き、また、その分だけ余分な労力が必要となり、コストアップを招く要因になっていた。

例えば、FRP防水工事施工指針によると、雑排水ピットなどに対する防水工事にあっては、次の作業工程と作業日数が必要とされている。

このようなことから、従来より、繊維強化樹脂材を用いた防水工法にあっては、施工時間の短縮と作業手間の軽減が切望されていた。
本発明は、このような事情に鑑みてなされたものであって、その目的は、繊維強化樹脂材を用いて簡単かつ短時間に防水施工を行えるようにすることにある。

【課題を解決するための手段】
このような目的を達成するため、本発明に係る防水工法は、防水対象物の防水処理面に、未硬化の光硬化型樹脂からなる繊維強化樹脂材により、防水層として機能するが防食層として機能しない下層と、防食層として機能するが防水層として機能しない上層とを含む被覆層を形成し、この被覆層に光を当てて前記光硬化型樹脂を硬化させて、防水層を形成することを特徴とすることを特徴とする。

この防水工法によれば、光硬化型樹脂材からなる繊維強化樹脂材を用いているから、光を当てるだけで繊維強化樹脂材を硬化させることができる。これにより、防水対象物の防水処理面に簡単かつ短時間に防水層を形成することができる。また、被覆層を2層構造とすることで、防水性と防食性とを兼ね備えた防水施工を行うことができる。

また、本発明の防水工法において、前記繊維強化樹脂材をシート材として成形し、該シート材を前記防水処理面上に敷設して前記被覆層を形成することとしてもよい。このように繊維強化樹脂材をシート材として成形し、これを防水処理面上に敷設するようにすることで、施工作業をさらに簡単化することができる。

【課題を解決するための手段】
また、下層は、上層を構成する光硬化型樹脂を改質して軟化させた樹脂により構成されることとしてもよい。このようにすれば、上層と下層とが同様の光硬化特性を示すことで、光照射による硬化処理をより容易に行うことができる。

また、前記上層および前記下層を夫々構成する樹脂として互いに密度の異なる光硬化型樹脂を用いることとしてもよい。このようにすれば、各層の樹脂の密度が異なることで、上層の樹脂と下層の樹脂とが硬化前に混じり合うのを抑えることができ、シート材の2層構造を確実に維持することができる。

また、本発明に係る防水構造は、防水対象物の防水処理面に、光硬化型樹脂材からなる繊維強化樹脂材により形成された、防水層として機能するが防食層として機能しない下層と、防食層として機能するが防水層として機能しない上層とを含む被覆層が設けられていることを特徴とする。この防水構造にあっては、前記防水層が、前記防水処理面に敷設された前記繊維強化樹脂材からなるシートにより形成されていることとしてもよい。
また、本発明に係る防水構造は、防水対象物の防水処理面に、光硬化型樹脂からなる繊維強化樹脂材により形成された被覆層が設けられた防水構造であって、
前記被覆層を、エポキシアクリレートをウレタンアクリレートで改質した改質エポキシアクリレートからなる下層と、改質しないエポキシアクリレートからなる上層とで構成したことを特徴とする。

以下に本発明に係る防水工法及び防水構造の実施の形態について添付図面を用いて説明する。

本発明に係る防水工法は、防水対象物の防水処理面に、未硬化状態の光硬化型樹脂からなる繊維強化樹脂材により被覆層を形成し、この被覆層に光を当ててその光硬化型樹脂を硬化させることによって防水層を設ける方法である。本発明に係る防水構造は、このような防水工法などにより、防水対象物の防水処理面に、光硬化型樹脂からなる繊維強化樹脂材により防水層が形成された構造である。

ここで、防水対象物としては、従来から繊維強化樹脂材による防水工法が適用されている建物の屋上や床、ベランダ、雑排水ピットまたは駐車場などがあり、これらの防水処理面としては、建物の屋上面や建物の床面、また路面などがある。

また、繊維強化樹脂材は、主に強化材と樹脂材とから構成される。強化材としては補強材に用いられるのと同様な、カーボン、ガラス、アラミド、ポリエチレンなどの繊維材が使用される。この繊維強化樹脂材に用いられる樹脂材としては、従来から一般に用いられている熱硬化性樹脂材や熱可塑性樹脂材とは異なり、紫外線硬化型などの光硬化型樹脂材が使用される。

ここで、光硬化型樹脂材について略述すると、光エネルギの作用で液状から固体に変化することを「光硬化」と呼び、硬化する合成有機材料を光硬化型樹脂材と称する。硬化作用を生じさせる光としては、紫外線が一般的に広く用いられている。光硬化型樹脂材は、光重合性オリゴマー、光重合性モノマー(反応性希釈剤)、光重合開始剤、光開始助剤、その他の添加剤、また必要に応じて顔料や染料などの着色剤などから構成される。

光重合性オリゴマーとしては、ウレタンアクリレート、エポキシアクリレートおよびポリエステルアクリレートなどのアクリレート、不飽和ポリエステル、エポキシ等がある。光重合性モノマーとしては、単官脂アクリレートまたは多官脂アクリレートのアクリレート、エポキシ等がある。光重合開始剤としては、ベンゾイン系、アセトファセトフェノン系、パーオキシド系、並びにオニウム塩などがある。

モノマーは重合して大きな分子となり、プラスチックを形成する有機材料であり、オリゴマーは、モノマーを予めいくつか反応させてあるもので、モノマーと同様に重合して大きな分子となり、プラスチックを形成する材料である。これらモノマーやオリゴマーは、簡単には重合反応を起こさないため、光重合開始剤を配合し、これにより反応を開始させる。つまり、光重合開始剤が光(紫外線)を吸収して活性化(励起)し、開裂反応、水素引き抜き、電子移動などの反応を起こし、この反応によりラジカル分子、水素イオンなど反応を開始する物質が生成される。生成されたラジカル分子や水素イオンなどがオリゴマーやモノマーの分子を励起して3次元的な重合や架橋反応が連鎖的に進行し、光照射した部分が液体状態から固体状態に硬化する。

好ましくは、光重合性オリゴマーとしてエポキシアクリレートを使用し、光開始剤としてオキサイド系を使用し、添加剤として熱重合禁止剤、充填剤、チクソ付与剤、可塑剤を使用する。光開始助剤としては、前述したものの中から適当なものを使用する。

このような光硬化型樹脂は、通常一般に無色透明である。光硬化型樹脂には、光が当てられて硬化すると、乳白色に着色されるものもある。この光硬化型樹脂は、防水性や防食性に優れ、本発明に係る防水工法や防水構造に非常に好適である。

図1は、建物の躯体2のコンクリート下地面4に、光硬化型樹脂からなる繊維強化樹脂材により防水処理を施すときの様子を示したものである。ここで、繊維強化樹脂材は、図1(a)に示すように、従来と同様に、コンクリート下地面4の上に薄層状に塗布されて、コンクリート下地面4には、所定の厚みの被覆層6が形成される。本参考例では、繊維強化樹脂材の塗布終了後、そのまま速やかに被覆層6の繊維強化樹脂材を硬化させる作業に移行する。この硬化作業では、従来のように樹脂をそのまま放置して自然乾燥により硬化させるのではなく、図1(b)に示すように、被覆層6の上方に1個または複数個のライト8を配置して、このライト8から当該被覆層6に対して光を照射する。このライト8にあっては、繊維強化樹脂材が紫外線硬化型樹脂からなる場合には、ブラックライト等の紫外線を照射可能なライトを用いる。光の照射時間は、使用した光硬化型樹脂の種類や被覆層6の膜厚などに応じて適宜調節される。

このようにして被覆層6に対し上方のライト8から光を照射することによって、被覆層6を形成する繊維強化樹脂材の光硬化型樹脂を十分に硬化させることができる。これによって、被膜層6がコンクリート下地面4に充分に定着されて、コンクリート下地面4上に防水層を形成することができる。

ここで形成される被膜層6のコンクリート下地面4への定着形態としては、機械的接合(アンカー効果)、物理的相互作用(ファンデルワース力)、化学的結合(共有結合)などがある。ここでは、繊維強化樹脂材がコンクリート下地面の微細なクラック、背面骨材の空隙、連続気泡等に進入して投錨効果を発揮し、一種のプライマーとしても機能している。

また、繊維強化樹脂材の樹脂材として、コンクリートと馴染みの良いエポキシ樹脂を用いれば、非常に定着性の良い被膜層6を形成することができる。これは、エポキシ樹脂が硬化剤との重合反応により生じた水酸基(−OH)と、コンクリート下地面の水酸基(−OH)との間に、図3に示すような、水素結合が作用するためであり、さらに重合(硬化)反応が進行すれば、コンクリート下地面の−OHと水素結合して一体化するものと考えられる。

以上、本参考例の防水工法及び防水構造によれば、光硬化型樹脂からなる繊維強化樹脂材を用いて防水層を形成するから、光を当てるだけで簡単に繊維強化樹脂材を硬化させることができ、これにより、従来のように通常の熱硬化性樹脂材や熱可塑性樹脂材からなる繊維強化樹脂材を用いる場合に比べて、飛躍的に短時間に施工作業を終了させることができ、このため、作業時間の大幅な短縮を達成することができる。また、施工作業も簡略化することができ、これにより、大幅なコストダウンを図ることができる。また、自然乾燥で硬化させる場合のように硬化時間が温度等の環境条件に左右されることがないため、施工が容易になり現場作業での熟練が不要となるというメリットもある。

ただし、本発明は光照射により硬化を行う場合に限るものではなく、自然光等により天日干しするなどして自然硬化させることも本発明の範囲に含まれる。

なお、必要に応じて、特に雑排水ピットなどにおいては、入隅部や配管回り等を中心にプライマー処理やパテ塗りなどを施すことも可能である。

さらに、図2(a)に示すように、このような光硬化型樹脂からなる繊維強化樹脂材を予め工場等でシート状に成形しておき、この繊維強化樹脂シート10を施工現場に搬入して、図2(b)に示すように、その端部を重ねしろ10aにして隙間無く重ね合わせて、コンクリート下地面4上に敷設する。このように繊維強化樹脂シート10を予め形成して、これをコンクリート下地面4上に敷設することで、より簡単に被覆層6を設けることができ、これにより、さらなる施工時間の短縮と施工作業の簡略化を達成することができる。

次に、本発明の実施形態について説明する。本実施形態では、2層構造を有する樹脂シートをコンクリート下地面4に敷設し、光硬化させることで被覆層を施工する。図4は、本実施形態で用いられる繊維強化樹脂シート20(以下、単に、樹脂シート20という)がコンクリート下地面4に敷設され、被覆層30が形成された状態を示す断面図である。同図に示すように、樹脂シート20は、上層22と下層24とを含んでおり、内部には強化材26が含浸されている。

上層22を構成する樹脂は、上記参考例で用いられる樹脂と同様である。すなわち、光重合性オリゴマー、光重合性モノマー(反応性希釈剤)、光重合開始剤、光開始助剤、その他の添加剤などから構成される光硬化型樹脂材が用いられ、光重合性オリゴマーとしては、ウレタンアクリレート、エポキシアクリレートおよびポリエステルアクリレートなどのアクリレート、不飽和ポリエステル、エポキシ等があり、光重合性モノマーとしては、単官脂アクリレートまたは多官脂アクリレートのアクリレート、エポキシ等がある。光重合開始剤としては、ベンゾイン系、アセトファセトフェノン系、パーオキシド系、並びにオニウム塩などがある。そして、好ましくは、光重合性オリゴマーとしてエポキシアクリレートを使用し、光開始剤としてオキサイド系を使用し、添加剤として熱重合禁止剤、充填剤、チクソ付与剤、可塑剤を使用する。光開始助剤としては、前述したものの中から適当なものを使用する。

また、強化材26についても、上記参考例と同様に、カーボン、ガラス、アラミド、ポリエチレンなどの繊維材を用いることができるが、本実施形態では、ガラス繊維を用いている。

光重合性オリゴマーとして好適なエポキシアクリレートは防水性および防食性に優れた材料であるが、その物理的な性質は硬く、破断時の伸びは小さい。したがって、コンクリート下地面4に変形が生じない場合は、上記参考例のようにエポキシアクリレートからなる単一層の被覆層6を設ければ十分であるが、本実施形態では、コンクリート下地面4が熱、地震、乾燥等によって変形した場合にも被覆層30がその変形に追従して防水性を維持できるように、下層24としてエポキシアクリレートに改質材を加えて軟化させた樹脂を用いている。この改質材として、ウレタン系樹脂あるいはシリコーン系樹脂を用いることができるが、本実施形態では、ウレタン系樹脂であるウレタンアクリレートを用いている。ウレタンアクリレートの配合は、エポキシアクリレート100重量部に対して好ましくは50〜70重量部である。

表1は、エポキシアクリレートをウレタンアクリレートで改質した樹脂(以下、改質エポキシアクリレートという)および改質しない通常のエポキシアクリレートについて、標準状態および劣化処理後の状態で引張試験を行った結果を示す。

また、引張試験は、JIS K 7113により行い、引張速度は5.0±0.5mm/分とした。

表1からわかるように、改質エポキシアクリレートでは、標準状態における破断時の伸びが改質前の4.0%から25.5%に増大しており、改質によって軟化され、下地に対する十分な追従性が得られていることがわかる。

本実施形態では、下層24として上述のように下地面への追従性に優れた改質エポキシアクリレートを用い、上層22として防食性に優れた通常のエポキシアクリレートを用いている。このため、下地面が熱、地震、乾燥等に変形した場合にも下層24により防水性を確保しつつ、上層22により防食性を確保することができる。すなわち、本実施形態では、下層24が防水層として機能し、上層22が防食層として機能することとなる。

また、本実施形態では、上層22を構成する樹脂と下層24を構成する樹脂について、例えばスチレンの配合量を変えることにより密度に差をつけている。このように密度差をつけることで、樹脂硬化前の液状状態で上層22と下層24とが混ざり合うのを抑えることができる。

図5は樹脂シート20の製造手順の一例を示す。まず、同図(a)に示すように、先ず、底板40に上層22または下層24の何れか一方(例えば樹脂の密度の大きい方)の樹脂をシート状に流し込む。次に、同図(b)に示すように、強化材としてのガラスマット26を含浸させる。ガラスマット26として、例えば、ガラス繊維を結合材で結合したガラスチョップドストランドマット(JIS R 3411)を用いるが、その結合材としては例えばスチレン溶解性が区分H(0〜40秒)のポリエステル系樹脂を用いている。結合材のスチレン溶解性は好ましくは30秒以下であり、そのような高いスチレン溶解性を実現するために結合材の使用量を通常よりも少なくしている。このようにスチレン溶解性の高い結合材を用いることで、ガラスマット26を樹脂表面上に置いただけで、結合材が樹脂にしみ込み、ガラスマット26のガラス繊維がばらけて樹脂になじみ易くなる。このため、ローラや刷毛を用いてガラス繊維を含浸させることは不要となり、ガラス繊維の含浸工程が簡単になる。

次に、図5(c)に示すように、ガラスマット24を含浸させた樹脂層の上に、上層22または下層24の他方の樹脂を流し込む。上述のように、上層22を構成する樹脂と上層24を構成する樹脂とに密度差があるため、両層の樹脂が混ざりにくくなっている。これにより、上層22および下層24からなる2層構造が確実に維持される。

なお、上記の製造方法の他、樹脂槽に直接、ガラスマットを含浸させる等の方法を用いてもよい。

以上のような樹脂シート20の製造は、予め工場等で行っておく。そして、製造された樹脂シート20を施工現場へ搬入して、上記参考例の図2を参照して述べたのと同様にしてコンクリート下地面4上に敷設し、その後、ブラックライト等のライトを用いて紫外線を照射し、樹脂を硬化させることで、被覆層30の施工が完了する。上述の通り、本実施形態では、上層22および下層24の光重合性オリゴマートとして共にエポキシアクリレートを用いているため、両層の光硬化特性も同様となり、2層からなる樹脂シート20の硬化処理を容易に行うことができる。

以上説明したように、本実施形態では、樹脂シート20を防食層として機能する上層22と防水層として機能する下層24とからなる2層構造とし、このシートを敷設することにより、防水性および防食性を兼ね備えた被覆層30を設けることができる。したがって、例えば雑排水ピットのように硫化水素などの侵食性ガスに晒されるために特に防食性(耐薬品性、耐熱性、耐摩耗性など)が要求される場合にも、防水性および防食性を確保することができる。

また、下層24として下地面への追従性のよい軟化した樹脂を用いるので、下地面が熱、乾燥、地震等により変形する場合にも被覆層30をその変形に追従させて防水性を確保することができる。

また、予め工場等で製造した樹脂シート20を敷設した後、樹脂を紫外線照射で硬化させるだけで施工が完了するので、工期短縮および作業の簡略化を実現できる。すなわち、従来、繊維強化樹脂を用いて防水層および防食層を施工する場合、上記解決課題の項で述べたように、下地面へのプライマーの塗布、防水層の塗布・乾燥、防食層の塗布・乾燥等、非常に多くの工程が必要であったのに対して、樹脂シート20の敷設および紫外線照射という少ない工程で防水層および防食層を設けることができるため、作業の手間を大幅に抑えることができ、これにより、工期短縮およびコスト削減の効果が得られるのである。

また、従来のように、現場で樹脂を塗布する場合は、樹脂特有の臭気が強いために例えば地下ピットのような閉塞空間での施工や、臭気を嫌う建物用途での補修への適用は不向きであった。これに対して、本実施形態では、樹脂が予めシート化されているため、樹脂の臭気も軽減されるので、閉塞空間等への適用も可能となる。

【発明の効果】
本発明によれば、光硬化型樹脂からなる繊維強化樹脂材を用いるから、光を当てるだけで簡単かつ短時間に繊維強化樹脂材を硬化させることができると共に、被覆層を、防水層として機能するが防食層として機能しない下層と、防食層として機能するが防水層として機能しない上層とにより構成することによって、防水性および防食性を兼ね備えた被覆層を施工することができる。また、繊維強化樹脂材をシート材として成形して敷設することにより、さらに施工作業を簡単化することができる。

This fiber reinforced resin material is mainly composed of a reinforcing material and a resin material, and a fiber material made of carbon, glass, aramid, polyethylene or the like is used as the reinforcing material.
