【発明の属する技術分野】
本発明は、ガス感応材料の電気的特性の変化からガス濃度等を検出するガスセンサに関し、特に感応材料を有する感応層をガスセンサの基板上に密着良く形成することができるガスセンサに関するものである。

【従来の技術】
近年では、内燃機関から排出されるNOxを浄化する研究が進んでおり、例えば選択還元触媒の前方に尿素を打ち込み、尿素が分解して生じたアンモニアにより、選択還元触媒にてNOxを還元して排ガスを浄化する技術が開発されている。

この技術では、実際にどの程度アンモニアが発生したかにより、尿素の添加量を調節する必要があるので、アンモニア濃度を正確に測定する必要がある。
そのため、水晶基板(基板)上に櫛歯形状のアルミニウム電極を形成し、その上にH−formのゼオライトを形成したゼオライト式アンモニアセンサが提案されている(特許文献1参照)。

また、石英ガラス、Si、又はアルミナ基板(基板)上に、例えばAu電極からなる櫛歯形状の電極を形成し、感応層に疎水性のゼオライトを使用したゼオライト式アンモニアセンサが提案されている(特許文献2参照)。
そして、このようなセンサの製造方法としては、櫛歯電極を形成した絶縁基板上に、感応材料をペースト化或いは懸濁させたものを、スクリーン印刷によりコーティングする手法が知られている(非特許文献1参照)。

【発明が解決しようとする課題】
前記特許文献1、2に記載されたセンサは、主として、表面に一対の電極を有する基板と、該電極を覆って形成される感応層とから構成される。このようなセンサでは、センサ特性及び実使用(例えば排ガス中での使用)を考慮した場合には、感応層は基板に強固に密着していることが要求される。

しかしながら、上述した従来技術において、感応材料を単に基板上に形成しただけでは、十分な密着性を得ることが難しい場合がある。
特に、センサ用の感応材料を基板に焼き付ける場合には、その材料の感応特性を維持しつつ、基板に強固に固着するように焼き付けを行わなければならない。

通常、物質を焼き付ける際、基板に強固に密着させるために、焼き付ける物質の焼結温度付近において焼き付けが行われる。ところが、感応材料によっては、焼結温度付近で焼き付けを行うと、感応特性が失われるものがあり、その場合には、感応材料の焼結温度より低い温度(例えば800℃以下)にて焼き付けを行わなければならない。そのため、感応材料と基板との密着性を確保することが難しい場合がある。

そして、密着性が不十分なままで、例えば自動車の排ガス中でセンサを使用すると、排ガスの高流速や車体の振動の影響で感応層の剥離が発生して、センサの機能を十分に発揮できない可能性がある。
本発明は、前記課題を解決するためになされたものであり、感応層が基板に十分に密着しており、例えば排ガス雰囲気中などの過酷な環境で使用した場合でも、感応層が剥離し難く、好適に実使用に耐えうるガスセンサを提供することを目的とする。

【課題を解決するための手段及び発明の効果】
(1)請求項1の発明は、検知用の電極と該電極に接触して設けられた感応層(即ちガス感応層)とを有する素子部を、セラミックからなる基板上に形成したガスセンサにおいて、前記感応層が、多孔質セラミックからなる支持体と、該支持体の表面に形成されたガス感度を有するガス感応体と、を備え、ガス感応体が、固体超強酸物質からなることを特徴とする。

本発明は、ガス感応体(ガス感応材料)の電気的特性、従って感応層の電気的特性の変化から、ガス濃度等を検出するガスセンサに関するものであり、特に本発明では、感応層は、多孔質セラミックからなる支持体の表面に、ガス感度を有するガス感応体を形成させた構成を有しているので、この支持体によって、基板と感応層とが強固に密着している。

つまり、多孔質セラミックからなる支持体は、焼成によって形成できるが、この焼成の際の粒成長により、支持体と基板とが強固に密着する。また、ガス感応体は、多孔質セラミックの空孔を形成する内壁表面を含む多孔質セラミック表面に密着して形成される。

そのため、本発明のガスセンサを、例えば自動車の排ガス中で使用した場合に、排ガスの高流速や車体の振動の影響を受けても、感応層の剥離が生じ難く、よって、センサの機能を長期間にわたり十分に発揮することができる。
また、通常、感応層を基板に焼き付ける場合には、ガス感度を有するガス感応体の感応特性を失わないように、ガス感応体の焼結温度よりも低温で焼き付けを行う必要がある。これに対して、本発明のガスセンサでは、ガス感度を有するガス感応体は、多孔質セラミックからなる支持体の表面に形成される構成であるので、予め、支持体のみを、基板との密着性が十分に得られる温度で焼成することが可能である。よって、本発明の構成により、十分なガス感度を有するとともに、十分な密着性を有するガスセンサを得ることができる。

また、例えば検知用の電極として一対の電極を用いる場合には、感応層の内部、感応層の基板側、感応層の表面側(測定対象ガス側)に配置することができる。例えば、基板上に、該基板側から、一対の電極、感応層の順で積層した構成を採用できる。この様な構成であれば、その製造が容易で、しかも、高い耐久性を有しているので、好適である。

なお、支持体の表面にガス感応体を形成させた構成としては、例えば支持体の表面にガス感応体を担持させた構成を挙げることができる。
また、本発明は、前記ガス感度を有するガス感応体が、固体超強酸物質からなることを特徴とする。
本発明は、ガス感応体の材料として固体超強酸物質を用いることにより、高い感ガス性能(高い応答性、感度、ガス選択性等)が得られる。
(2)請求項2の発明では、前記感応層の厚みが、1〜30μmの範囲であることを特徴とする。

本発明は、好ましい感応層(従って支持体)の厚みを例示したものである。本発明では、この感応層の厚みが1μm以上であるので、ガス感応体を3次元的に広く分布させるための領域を十分に確保することができ、高い感ガス性能が得られる。また、その厚みが30μm以下であるので、特に基板と支持体とを同時焼成する場合に、基板との焼成収縮率の違いがあっても、基板との密着性を十分に保つことができる。

更に、ガスセンサ製造工程の都合により、支持体と基板とを同時焼成する場合には、支持体の気孔率を確保するために、支持体の原料として、基板の原料より粒径の大きな出発原料を用いて、その気孔率を調整することができる。
(3)請求項3の発明では、前記多孔質セラミックが、少なくとも、Al2O3、ZrO2、及びMgAl2O3から選ばれる1種を主成分とする材料からなることを特徴とする。

【発明の実施の形態】
以下に、本発明のガスセンサ及びその製造方法の実施の形態の例(実施例)について説明する。
ここでは、ガスセンサとして、アンモニアセンサを例に挙げる。
(実施例1)
a)まず、本実施例のアンモニアセンサの構成について説明する。尚、図1はアンモニアセンサの主要部分及びその分解した状態を示す斜視図、図2は図1のA−A’断面図である。

図1に示す様に、本実施例のアンモニアセンサ1は、アンモニア濃度に応じてインピーダンス(Z)が変化する感ガス材料(感応材料)を用いたアンモニアセンサ1である。つまり、本実施例では、交流を印加したときに、アンモニア濃度に応じて感応材料のインピーダンス(Z)が変化するので、そのインピーダンスの変化に基づいてアンモニア濃度を検出する。

前記アンモニアセンサ1の要部を構成する素子部3は、絶縁基板5上に、以下の様に、順次各構成要素が積層されたものである。尚、各構成要素が積層された絶縁基板5をセンサ素子部材6と称し、図2ではその先端側(素子部3が配置されている側)のみを示している。

特に本実施例では、前記感応層15は、厚膜印刷により形成されて焼成された多孔質セラミックからなる支持体16の表面に、感応材料(ここでは固体超強酸物質)からなるガス感応体(図示せず)が形成(担持)されたものである。

このうち、前記支持体16は、ジルコニア(ZrO2)からなる膜厚1〜30μmの範囲(例えば15μm)の多孔質の層である。
また、前記ガス感応体は、支持体16の空孔の表面等に付着した状態で存在している。支持体16の表面にガス感応体が存在することは、例えば感応層16の表面をX線光電子分析法やオージェ電子分析法等により元素分析したときに、ガス感応体を構成する成分が現れることから確認できる。

前記ガス感応体を構成する固体超強酸物質は、周囲の雰囲気のアンモニア濃度が変化すると、そのインピーダンス(又は抵抗)が変化する性質を有する物質であり、本実施例では、ガス感応体は、主成分のZrO2及び副成分のWO3からなるWO3/ZrO2複合酸化物により構成されている。

b)次に、本実施例のアンモニアセンサ1(特にセンサ素子部材6)の製造方法について説明する。

まず、絶縁基板5上に、リード部7、9及び櫛歯電極11、13を形成した。

具体的には、(焼成により形成された)Al2O3からなる絶縁基板5上に、リード部7、9を形成するために、Pt系ペーストを印刷し、120℃にて1時間乾燥し、1400℃で1時間焼成した。
また、櫛歯電極(90Pt−10Au)11、13を形成するために、櫛歯電極11、13の形状の開口部を有するマスク(図示せず)を用い、リード部7、9の端部と櫛歯電極11、13の端部とを重ねる様にして、90Pt−10Auペーストを印刷し、120℃にて1時間乾燥し、1450℃で1時間焼成した。

次に、平均粒子径約3μm、BET比表面積約94m2/gのZrO2粉末を用いて支持体16用のペーストを作製し、このペーストを、櫛歯電極11、13を覆うようにして絶縁基板5上にスクリーン印刷した。その後、60℃で乾燥した後に、1100℃で1時間焼成した。

▲3▼ガス感応体となる感応材料溶液の調製
また、支持体16に担持した際にガス感応体となる感応材料溶液を調製した。
具体的には、純水に、WO3換算で0.18mol/Lの濃度となる様に、タングステン酸アンモニウムを溶解させ、溶液Aを調製した。そして、ZrO2換算で、ZrO2:WO3=90:10となる量のオキシ硝酸ジルコニウムを秤量し、前記溶液Aに加えて溶解させ、ZrO2+WO3の感応材料溶液(担持溶液)を調製した。

▲4▼ガス感応体の支持体16への担持
次に、絶縁基板5の櫛歯電極11、13及び支持体16が形成された部分を、前記担持溶液に浸し、0.07MPaの減圧下にて、一分間保持した。その後、絶縁基板5を担持溶液から取り出し、100℃で30分乾燥した。その後、大気中にて、800℃で1時間、5℃/分昇温の条件で焼成した。

これにより、WO3/ZrO2の複合混合物からなるガス感応体が、支持体16の空孔の表面等に付着した構成となる。尚、この場合、WO3はZrO2粒子表面に化学結合して存在していると推定される。

次に、感応層15の上に、保護層17を形成した。

具体的には、感応層15の上にスピネル(MgAl2O4)ペーストを厚膜印刷して、保護層17を形成した。尚、保護層は溶射によっても形成できる。
これにより、支持体16にガス感応体を担持した感応層15を備えた本実施例のアンモニアセンサ1が得られる。

c)本実施例の効果
本実施例のアンモニアセンサ1では、絶縁基板5に感応層15が強固に密着している。つまり、感応層15を構成する多孔質セラミックからなる支持体16は、焼成の際の粒成長により絶縁基板5と強固に密着している。また、ガス感応体は、支持体16の空孔の表面等に密着している。

従って、本実施例のアンモニアセンサ1を、例えば自動車の排ガス中で使用した場合に、排ガスの高流速や車体の振動の影響を受けても、感応層15の剥離が生じ難く、よって、アンモニアセンサ1の機能を長期間にわたり十分に発揮することができる。

また、従来では、センサ用の感応材料を絶縁基板5に焼き付ける場合には、その材料の感ガス特性を失わないように、焼結温度より低温で焼き付けを行う必要があった。これに対し、本実施例のアンモニアセンサ1では、まず、絶縁基板5上に多孔質セラミックからなる支持体16を形成するので、(緻密化しない範囲の)高い温度で焼成することができ、十分な密着性を確保することができる。

d)実験例
次に、本実施例の効果を確認するために行った実験例について説明する。

本発明例として、前記実施例と同様なアンモニアセンサを作製した。

そして、このアンモニアセンサを用い、アンモニア濃度とセンサ特性(インピーダンス)との関係を測定した。
具体的には、ガス管に前記アンモニアセンサを取り付けたモデルガス測定装置を用い、ガス管内に下記の条件にて測定対象のガスを供給した。

・ガス温度: 280℃
・ガス流量: 18L/min
・ガス組成: O2:10体積%、CO2:5体積%、NH3:0〜150ppmN2:残余
そして、上記ガスを供給した状態で、ヒータに通電して素子温(素子部の温度)が350℃となるように加熱するとともに、ガス組成として、NH3の濃度を0〜150ppmの範囲にて、200秒毎に変更し、図3に示す回路にて、各ガス組成におけるアンモニアセンサのインピーダンスを測定した。

ここで、前記図3に示す回路とは、アンモニアセンサ(1)の一方のリード部(7)に交流電源(31)を接続するとともに、他方のリード部(9)に負帰還をかけたオペアンプ(33)を接続し、オペアンプ(33)の出力側に電圧計(35)を接続したものである。

この回路により、アンモニアセンサの両リード部(従って櫛歯電極)間に、周波数400Hzの交流電圧Vin(実効値2V)を印加し、その際のオペアンプの出力電圧Voutを測定した。次に、下記式(3)及び式(4)により、インピーダンスZsen、即ちアンモニアセンサの両櫛歯電極間のインピーダンスZsenを求めた。尚、Rrefは負帰還の回路部分の抵抗値である。

この結果を図4に示す。図4から明らかな様に、本発明例のアンモニアセンサでは、アンモニア濃度に応じてインピーダンスが明瞭に変化しており、アンモニアセンサとして十分に機能していることが分かる。

本発明例として、前記実施例と同様なアンモニアセンサ(即ち支持体を1100℃で焼成したもの)を作製した。
