本発明は、プリント配線基板の接続方法に関するものである。

【従来の技術】
従来、熱可塑性樹脂からなるフレキシブルプリント配線基板(FPC)とマザー基板との接続方法として、例えば特開2001−111209号公報に開示される方法が知られている。この接続方法によれば、先ず図7に示すように、FPC50に形成した導体パターン51とマザー基板55に形成した導体パターン56とのそれぞれの接続端子部分をはんだペースト54を介して重ねる。なお、このとき、それぞれの基板の導体パターン51,56を覆うようにソルダーレジスト52,57が形成されていても、形成されていなくとも良い。

そして、両基板の接続箇所に対し、熱圧着ツール60によってFPC50を構成する熱可塑性樹脂のガラス転移点以上に加熱するとともに圧力を加える。これにより、はんだを介してそれぞれの導体パターン51,56同士が電気的に接続されるとともに、熱可塑性樹脂が軟化してマザー基板と密着し、両基板50,55が接続される。

【発明が解決しようとする課題】
しかし、上記の接続方法では、図8(a),(b),(c)に示すように、熱圧着ツール60の押圧範囲及びその近傍のFPC50が極端に変形する。なお、図8(a)は、図7におけるFPC50を下方から見た平面図であり、図8(b)は、両基板50,55を接続した際の図8(a)のb−b線に沿った断面図、及び図8(c)は、両基板50,55を接続した際の図8(a)のc−c線に沿った断面図である。

熱圧着ツール60が押圧する両基板の接続箇所では、FPC50の厚さが薄くなり、その周囲近傍では、熱圧着ツール60により押し出された樹脂により樹脂溜まり58が発生して、FPC50の厚さが厚くなる。その結果、FPC50に繰り返し外力が加わった場合、FPCの厚さが厚い部分は曲がり難いため、その厚さが変化する付近の厚さの薄い部分に集中して曲げ応力が加わり、配線の断線等が生じてしまう。

本発明は、かかる従来の問題点を鑑みてなされたもので、FPCの曲げ耐性を向上することが可能なプリント配線基板の接続方法を提供することを目的とする。

【課題を解決するための手段】
請求項1に記載のプリント配線基板の接続方法は、絶縁基板材料として熱可塑性樹脂を用いた第1のプリント配線基板上に、接続端子としてのランドを含む導体パターンを形成する工程と、
第1のプリント配線基板と接続される第2のプリント配線基板上に、接続端子としてのランドを含む導体パターンを形成する工程と、
前記第1のプリント配線基板の導体パターンのランドと前記第2のプリント配線基板とのランドとの少なくとも一方にはんだを塗布する工程と、
前記第1のプリント配線基板の導体パターンのランドと前記第2のプリント配線基板の導体パターンのランドとが重なるように配置して、前記第1及び第2のプリント基板の接続箇所に対して、熱圧着ツールによって前記第1のプリント配線基板を構成する前記熱可塑性樹脂のガラス転移温度以上に加熱するとともに圧力を加えて、前記第1のプリント配線基板の導体パターンのランドと前記第2のプリント配線基板の導体パターンのランドとをはんだを介して電気的に接続するとともに、前記第1のプリント配線基板を構成する熱可塑性樹脂を軟化変形させ、前記第2のプリント配線基板に密着させる工程とを備えたプリント配線基板の接続方法において、
前記熱圧着ツールによって前記熱可塑性樹脂を軟化変形させる際、前記熱圧着ツールはSUS板を介して前記第1プリント配線基板に当接されるとともに、前記SUS板は第1プリント配線基板の延在方向側に放熱板を設けることにより第1のプリント配線基板の延在方向側全体を冷却することによって、前記第1のプリント配線基板の厚さを、前記熱圧着ツールの当接部位から第1のプリント配線基板の延在方向に向かって徐変させることを特徴とする。

このように、熱圧着ツールによって熱可塑性樹脂を軟化変形させる際、熱圧着ツールはSUS板を介して前記第1プリント配線基板に当接されるとともに、SUS板は第1プリント配線基板の延在方向側に放熱板を設けることにより熱圧着ツールの第1のプリント配線基板の延在方向側全体を冷却しているため、熱圧着ツールの第1のプリント配線基板の延在方向側における熱可塑性樹脂の過度の変形を抑制できる。この結果、熱圧着ツールの当接部位においても第1のプリント配線基板の厚さが過度に薄くなることがなく、また、熱圧着ツールの当接部位の、第1のプリント配線基板の延在方向側の境界付近に樹脂溜まりが発生することを抑制できる。従って、第1のプリント基板の厚さは、熱圧着ツールの当接部位から第1のプリント配線基板の延在方向に向かって徐々に変化(増加)する。このため、第1のプリント配線基板に外力が加わった場合でも、プリント配線基板の厚さが薄い部分に曲げ応力が集中することを防止できるため、フレキシブルプリント配線基板である第1のプリント配線基板の曲げ耐性を向上できる。

請求項2に記載したように、第1のプリント配線基板のランドを除く導体パターン上に保護膜を形成する工程をさらに備え、導体パターンは、複数本の導体線を有し、各導体線は、第1のプリント配線基板の延在方向に沿って並行に形成され、保護膜は、導体線を覆うと共に、接続箇所における少なくとも1部の導体線間の第1のプリント配線基板表面を露出させるように形成されることが好ましい。両基板の接着後において、導体パターン及び保護膜が形成されない分だけ、導体線間の第1のプリント配線基板の膜厚は厚くなる。その膜厚の厚い部分が第2のプリント基板の表面に密着して、両基板が接続されると、曲げ応力の加わる部位が、第1のプリント基板の厚さが薄くなる傾向にあるランド付近から、第1のプリント配線基板の延在方向へ移動する。そして、その第1のプリント配線基板に対し曲げ応力が加わる部位に基板厚さの厚い部分を設けることができるので、さらに第1のプリント配線基板の曲げ耐性を向上することができる。

請求項3記載のように、第2のプリント基板上の導体パターンは、基板先端部から所定距離離れた位置において導体パターンが終端するように形成されており、当該導体パターンが形成されていない基板先端部が、導体線間において露出される第1のプリント配線基板表面と密着されることが好ましい。このように構成すると、第1及び第2のプリント配線基板間の接着面積を十分に取ることができるとともに、確実に基板厚さの厚い部分で曲げ応力を受けることができる。

【発明の実施の形態】
(第1の実施の形態)
以下、本発明の第1の実施の形態における第1のプリント配線基板と第2のプリント配線基板との接続方法を図面に基づいて説明する。

図1おいて、第1のプリント配線基板であるフレキシブルプリント配線基板1は、基板材料として、ポリエーテルエーテルケトン(PEEK)樹脂を65〜35重量%とポリエーテルイミド(PEI)樹脂を35〜65重量%含む熱可塑性樹脂(@PEEK)が使用されている。この熱可塑性樹脂は、ガラス転移温度以上の温度において軟化し、その弾性率が低下する。

フレキシブルプリント配線基板1には、導体パターンであるCuパターン2が形成され、このCuパターン2の端部には、接続端子としてのランド2aが形成される。図2(a)は、フレキシブルプリント配線基板1を図1の下方から見た場合の平面図である。図2(a)に示すように、Cuパターン2は、フレキシブルプリント配線基板1の長手方向(延在方向)に並行に延びる複数の配線を有し、その複数の配線のそれぞれの端部がランド2aとして機能する。

ランド2aを除いて、Cuパターン2は保護膜としてのソルダーレジスト5によって被覆されている。このソルダーレジスト5は、例えば、変性エポキシ樹脂を主成分として、さらにフィラー、有機溶剤、硬化剤等を添加して構成される。さらに、ソルダーレジスト5は、Cuパターン2を被覆するとともに、一部のCuパターン2間のフレキシブルプリント配線基板1の表面を露出するように形成されている。

一方、第2のプリント配線基板であるリジッドプリント配線基板3は、その絶縁基板材料として、例えばガラス布基材エポキシ樹脂を使用することができる。リジッドプリント配線基板3の上面にも、導体パターンとしてのCuパターン4が形成されている。このCuパターン4は、フレキシブルプリント配線基板1のCuパターン2の複数の配線に対応して、複数の配線を有する。また、Cuパターン4は、リジッドプリント配線基板3の端部から所定距離離れた位置において終端するパターンを有し、その端部がランド4aとして機能する。このランド4aを除いて、Cuパターン4は保護膜としてのソルダーレジスト6によって被覆されている。

ランド2aにははんだメッキ7が施されており、一方ランド4aにははんだレベラー8が形成されている。これらはんだメッキ7及びはんだレベラー8を介して、ランド2aとランド4aとを接続することにより、Cuパターン2とCuパターン4とが電気的に導通される。なお、はんだは、ランド2aとランド4aとの少なくとも一方に形成されれば良く、その形成方法も任意である。また、本例では、はんだとして、錫−鉛の共晶半田を用いており、その融点(溶融温度)は183℃である。

次に、第1のプリント配線基板であるフレキシブルプリント配線基板1と第2のプリント配線基板であるリジッドプリント配線基板3との接続するための各工程を説明する。

まず、リジッドプリント配線基板3上にCuパターン4を形成する。このとき、Cuパターン4は、リジッドプリント配線基板3の接続面先端部には形成されず、リジッドプリント配線基板3はその先端部においてガラスエポキシ樹脂が露出される。その後、リジッドプリント配線基板3のCuパターン4の形成されていない端部、Cuパターン4のランド4a部分、及びランド4a間を除いて、ソルダーレジスト6を形成し、Cuパターン4をソルダーレジスト6によって被覆する。さらに、Cuパターン4のランド4a部分には、はんだレベラー8が形成される。

そして、フレキシブルプリント配線基板1に、リジッドプリント配線基板3上のCuパターン4に対応するように、Cuパターン2を形成する。そして、Cuパターン2のランド2a部分,ランド2a間及びCuパターン2の一部の配線間を除いて、ソルダーレジスト5を形成する。その後、Cuパターン2のランド2a上にはんだメッキ7を施す。

このようにして形成されたフレキシブルプリント配線基板1をリジッドプリント配線基板3に対して位置合わせして重ねる。このとき、フレキシブルプリント配線基板1の端面とソルダーレジスト6の端面との間に所定の間隙が設けられるように、両基板1,3が位置合わせされる。このため、その間隙からリジッドプリント配線基板3のCuパターン4の一部が露出することになる。

次に、リジッドプリント配線基板3とフレキシブルプリント配線基板1とを重ねた接続箇所を熱圧着ツール9によって加圧しつつ、加熱する。熱圧ツール9は、SUS板10を介してフレキシブルプリント配線基板1に当接される。SUS板10は、熱圧着ツール9からの熱及び加圧力をフレキシブルプリント配線基板1とリジッドプリント配線基板3との接続箇所に伝達する。さらに、SUS板10は、フレキシブルプリント配線基板1の延在方向側に傾斜部10aを有しており、この傾斜部10aによって、伝熱性に優れる金属(例えば、銅)からなる放熱板11を、熱圧着ツール9のフレキシブルプリント配線基板1の延在方向側に位置決めし、保持する機能を有する。

フレキシブルプリント配線基板1を構成する@PEEKのガラス転移温度は、150℃〜230℃であり、熱圧着ツール9は、接続箇所が、はんだ7,8の溶融温度以上でかつ@PEEKのガラス転移温度以上の温度となるように加熱を行いつつ、当該接続箇所に圧力を加える。例えば、加熱温度は240℃〜570℃であり、5秒〜15秒間加熱及び加圧を継続する。なお、本例では、パルスヒート方式の熱圧着ツール9を用いている。

ここで、熱圧着ツール9について説明する。

図1に示すように、熱圧着ツール9のフレキシブルプリント配線基板1先端側の端部が、R状に形成されている。これにより、熱圧着ツール9がフレキシブルプリント配線基板1に圧力を付与する際、フレキシブルプリント配線基板1に形成されたCuパターン2のランド2aの先端部よりも中央部分に対応する部位に大きな圧力が付与される。なお、このとき、SUS12はその厚さが薄いため、熱圧着ツール9の形状に沿って変形する。

このため、フレキシブルプリント配線基板1とリジッドプリント配線基板3との接続時に、フレキシブルプリント配線基板1の端部へ付与される圧力は小さくなるので、より大きな圧力が付与される中央部から余剰はんだがCuパターンに沿って流動した場合に、フレキシブルプリント配線基板1の端部はその流動してきた余剰はんだによって上方に押し上げられる。このようにして、フレキシブルプリント配線基板1の端部側に、余剰はんだの逃げスペースを設けることができるので、隣接する配線間でのはんだブリッジの発生を抑制することができる。なお、この余剰はんだの逃げスペースは、両基板1,3の接着後に、絶縁樹脂等で封止される。

熱圧着ツール9による熱圧着により、はんだ7,8を溶融させてCuパターン2,4のランド2a,4a間の接続を行いながら、フレキシブルプリント配線基板1を構成する@PEEKを軟化変形させ、リジッドプリント配線基板3の接続箇所表面に密着させる。

本実施形態では、熱圧着ツール9によってフレキシブルプリント配線基板1を構成する@PEEKを軟化変形させる際、熱圧着ツール9のフレキシブルプリント配線基板1の延在方向側全体を放熱板11によって冷却している。このため、熱圧着ツール9のフレキシブルプリント配線基板1の延在方向側における熱可塑性樹脂の過度の変形を抑制できる。

この理由について図2(a),(b)、(c)に基づいて説明する。なお、図2(b)は、両基板1,3を接続した際の図2(a)のb−b線に沿った断面図であり、及び図2(c)は、両基板1,3を接続した際の図2(a)のc−c線に沿った断面図である。

図2(a)に示すように、熱圧着ツール9のフレキシブルプリント配線基板1の延在方向側全体を放熱板11によって冷却しているので、放熱板11の冷却範囲の樹脂が流動し難くなる。このため、図2(b)、(c)に示すように、熱圧着ツール9の当接部位においてもフレキシブルプリント配線基板1の厚さが過度に薄くなることがなく、また、熱圧着ツール9の当接部位の、フレキシブルプリント配線基板1の延在方向側の境界付近に樹脂溜まりが発生することを抑制できる。従って、フレキシブルプリント配線基板1の厚さは、熱圧着ツール9の当接部位からフレキシブルプリント配線基板1の延在方向に向かって徐々に増加するようになる。このため、フレキシブルプリント配線基板1に外力が加わった場合でも、フレキシブルプリント配線基板1の厚さが薄い部分に曲げ応力が集中することを防止できるため、フレキシブルプリント配線基板1の曲げ耐性を向上できる。

また、本実施形態では、ソルダーレジスト5がフレキシブルプリント配線基板1の長手方向に延びるCuパターン2を被覆する一方で、一部の隣接する配線間においてフレキシブルプリント配線基板1の表面が露出するように形成される。配線間のフレキシブルプリント配線基板1の厚さは、両基板1,3の接着後において、Cuパターン2及びソルダーレジスト5が形成されない分だけ厚くなる。その膜厚の厚い部分がリジッドプリント配線基板3の表面に密着して、両基板1,3が接続されると、曲げ応力の加わる部位が、フレキシブルプリント配線基板1の厚さが薄くなる傾向にあるランド2a,4a付近から、フレキシブルプリント配線基板の延在方向へ移動する。そして、図3に示すように、フレキシブルプリント配線基板1に曲げ応力が加わる部位に基板厚さの厚い部分を設けることができるので、さらにフレキシブルプリント配線基板1の曲げ耐性を向上することができる。

なお、放熱板11を設けてはいるが、図2(a)に示す熱圧着ツール9の押圧範囲に対して、熱圧着ツール9からの伝熱等により、フレキシブルプリント配線基板1がリジッドプリント配線基板3に接着される範囲は拡大される。このため、実際に曲げ応力が集中して加えられる箇所は、図3に記載のようにフレキシブルプリント配線基板1の厚さが厚い部分となる。

リジッドプリント配線基板3上のCuパターン4は、基板先端部から所定距離離れた位置において終端するように形成されているので、リジッドプリント配線基板3において、配線間において露出されるフレキシブルプリント配線基板1の表面と密着される領域を十分に確保することができる。

なお、上記実施形態では、放熱板11を用いて、フレキシブルプリント配線基板1を冷却した。放熱板11を用いる場合、@PEEKを冷却して@PEEKの流動を抑制する効果に加え、その放熱板11をSUS板10の傾斜部10aに沿わせて所定の高さに保持すれば、樹脂溜まりの発生を確実に防止することができ、さらに熱圧着ツール9とともにフレキシブルプリント配線基板1に対して押圧すると、樹脂溜まりの発生の防止に加えて、フレキシブルプリント配線基板1の接着範囲をより確実に拡大することができるので好ましい。ただし、熱圧着ツール9のフレキシブルプリント配線基板1の延在方向側全体を冷却するために、必ずしも放熱板を用いる必要はなく、例えば、冷風を当てる等の手段によって冷却しても良い。

(第2の実施の形態)
次に、本発明の第2の実施の形態を図面に基づいて説明する。

第2の実施の形態によるリジッドプリント配線基板3とフレキシブルプリント配線基板1の接続方法は、第1の実施の形態によるものと共通するところが多いので、以下、共通部分については詳しい説明は省略し、異なる部分を重点的に説明する。

第2の実施の形態において、第1の実施形態と異なる点は、熱圧着ツール19の形状にある。すなわち、本実施形態の熱圧着ツール19は、熱圧着ツール19のフレキシブルプリント配線基板1を押圧する押圧面の、第1のプリント配線基板1の延在方向側を凹凸形状を有するように形成した。なお、本実施形態では、SUS板10および放熱板11は使用されない。

図4に示すように、第1の実施形態と同様の工程によってリジッドプリント配線基板3及びフレキシブルプリント配線基板1上に、Cuパターン、ソルダーレジスト、はんだメッキ等を形成した後、両基板1,3を位置合わせして重ね、上述した熱圧着ツール19を用いて、両基板1,3を接着する。

本実施形態の熱圧着ツール19は、図5に示すように、その押圧面の一辺が凹凸形状を有している。このため、図6(a),(b),(c)に示すように、凸形状部分19aではフレキシブルプリント配線基板1の基板厚さが薄くなり、凹形状部分19bでは熱圧着ツール19の加熱及び加圧により押し出された樹脂が滞留し、基板厚さが厚くなる。この結果、フレキシブルプリント配線基板1の延在方向と交差する方向、すなわち曲げ応力集中箇所に、フレキシブルプリント配線基板1の厚さが厚い部分と薄い部分とが形成されることになる。従って、そのフレキシブルプリント配線基板1の厚さの厚い部分により、フレキシブルプリント配線基板1の曲げ耐性を向上することができる。

そして、第1の実施形態と同様に、ソルダーレジスト5が一部の隣接する配線間においてフレキシブルプリント配線基板1の表面が露出するように形成されるので、その配線間のフレキシブルプリント配線基板がリジッドプリント配線基板3の表面に密着する。この結果、曲げ応力は、確実にフレキシブルプリント配線基板1の厚さが厚い部分と薄い部分とが形成された部位に加わるようにできる。

また、本実施形態では、フレキシブルプリント配線基板1の延在方向側に形成される熱圧着ツール19の押圧面の凸部は、図6(a)に示されるように、配線間において露出されるフレキシブルプリント配線基板1表面に対応して設けられる。配線間においては、配線及びソルダーレジストが形成されない分だけ、フレキシブルプリント配線基板1の厚さを厚く形成することができる。従って、熱圧着ツール19の押圧面の凸部19aを配線間において露出されるフレキシブルプリント配線基板1の表面に対応して設けることにより、フレキシブルプリント配線基板1の厚さを薄く形成する部分の基板厚さも十分に確保することができ、フレキシブルプリント配線基板1の曲げ耐性をより向上することができる。

さらに、本実施形態においても、リジッドプリント配線基板3上のCuパターン4は、基板先端部から所定距離離れた位置において終端するように形成されているので、リジッドプリント配線基板3において、配線間において露出されるフレキシブルプリント配線基板1の表面と密着される領域を十分に確保することができる。

以上、本発明の好ましい実施形態について説明したが、本発明は上述の実施形態のみに限定されず、種々変更して実施することができる。

例えば、上述の実施形態では、リジッドプリント配線基板とフレキシブルプリント配線基板との電気的接続において、フレキシブルプリント配線基板の基板材料の熱可塑性特性を利用して、端子間の半田による接続と同時に両基板の接着を同時に行うようにした。しかし、第1のプリント配線基板と第2のプリント配線基板との接続において、両方とも熱可塑性樹脂を用いたフレキシブルプリント配線基板であっても良い。

また、リジッドプリント配線基板を用いる場合には、その絶縁基板として、樹脂基板以外にもセラミック基板やメタルベース基板を用いても良い。

また、フレキシブルプリント配線基板の絶縁樹脂材料としては、上述の@PEEK以外にも、ポリエーテルイミド(PEI)もしくはポリエーテルエーテルケトン(PEEK)を単独で使用することも可能である。さらに、フレキシブルプリント配線基板の絶縁樹脂材料として、液晶ポリマー、ポリエチレンナフタレート(PEN)またはポリエチレンテレフタレート(PET)を用いても良い。あるいは、フレキシブルプリント配線基板の絶縁基板として、ポリイミド基板に、PEEK,PEI,PEN,PETの少なくともいずれかの熱可塑性樹脂材料からなる層を積層した構造のものを使用しても良い。なお、積層時には、例えば接着剤を用いてポリイミド基板と熱可塑性樹脂材料からなる層をと接着することができる。ポリイミド基板は熱膨張係数が15〜20ppm程度で、配線として利用されることが多い銅の熱膨張係数と近いため(17〜20ppm)、剥がれやフレキシブルプリント配線基板の反り等の発生を防止することができる。

また、導体パターンにおけるランドの形状は、角ランド、丸ランド、異形ランドのいずれでも良い。

さらに、上述した第1及び第2実施形態において、Cuパターン2を保護するためにソルダーレジスト5を設けていたが、Cuパターン2の絶縁性において問題がなければ省略しても良い。また、ソルダーレジスト5は、両基板1,3の接続箇所において配線間のフレキシブルプリント配線基板1の表面が露出されるように、Cuパターン2を被覆しつつ、接続箇所よりもフレキシブルプリント配線基板1の延在方向側は、その全面にレジストパターン5が設けられていても良い。さらに、フレキシブルプリント配線基板1のソルダーレジスト5に代えて、前述した熱可塑性材料からなるカバーレイによってCuパターン2を被覆しても良い。この場合には、ランド2a及びランド2a間を除く領域をカバーレイで覆うように、すなわち図8(a)に示すソルダーレジスト52の形成範囲と同じ範囲にカバーレイを形成すれば良い。
