本発明は、多数の紡糸孔が穿設された紡糸口金より紡糸ドープを一旦空気中に紡出し、紡出した紡糸ドープを凝固浴中へ導入して繊維化する乾湿式紡糸装置に関する。

【従来の技術】
高強度と高モジュラスを兼ね備えた全芳香族ポリアミド繊維を紡糸するための従来技術として、紡糸口金より全芳香族ポリアミド重合体を含むドープを一旦空気中に紡出し、紡出した前記ドープ流を凝固液により凝固させることによって、繊維化することは周知である。

例えば、特開昭56−128312号公報に開示された技術では、紡糸口金より一旦空気中へ紡出したドープをスピンチューブへ導き、更に、スピンチューブの途中から複数の小径ノズルあるいはスリットから噴出させた別途供給の凝固液を糸条の引き取り方向に流して凝固液流と共に繊維化されるドープを加速して紡糸する乾湿式紡糸方法が提案されている。

確かに、この乾湿式紡糸方法を採用することによって、スピンチューブの途中から導入した加速された凝固液流の助けを借りて繊維化するドープの流下速度を加速することができ、これによって紡糸張力を低減しながら、高速紡糸を行うことが可能となる。しかしながら、この従来技術では、スピンチューブの途中から凝固液を強制推進流としてドープに沿って流す必要があるため、スピンチューブに導入される凝固液の流れに乱れが生じると、それによって凝固浴から流入する凝固液が形成する液面も乱されてしまうという問題を有する。もし、このような液面の乱れが生じると、この液面から凝固液中へ押出されたドープが捻られてしまい、品質のバラツキが大きい糸ができてしまうという重大な問題を内包している。

そこで、この問題を解消するために、特開昭57−121612号公報において、スピンチューブの途中から供給される凝固液流が撹乱されないように、凝固浴に供給される凝固液によって撹乱流が生じないように凝固浴の液深を調整する一方で、凝固浴からスピンチューブへ導入される凝固液の導入部がテーパ形状を有する流管を設ける方法が提案されている。

確かに、この特開昭57−121612号公報に提案されている従来技術を使用すれば、特開昭56−128312号公報に提案されている従来技術に比較すると、より安定な乾湿式紡糸を行うことができる。しかしながら、本発明者等がこの従来技術を追試すると、これによって品質のバラツキの度合いは改善される方向ではあるが、それでもなお、凝固浴液面が乱れるという現象は根本的には解消されず、品質のバラツキが大きい糸ができてしまうという問題が残されていたことが分かった。

【発明が解決しようとする課題】
以上に述べた従来技術が有する諸問題に鑑み、本発明が解決しようとする課題は、「多数の紡糸孔が穿設された紡糸口金より紡糸ドープを一旦空気中に紡出し、凝固液を貯えた凝固浴へドープを導いて繊維化する乾湿式紡糸において、糸条を構成する単繊維群間での品質のバラツキの無い安定した性能を有する繊維を得ることができる装置を提供すること」にある。

【発明の実施の形態】
本発明がその対象とするのは、高強度と高モジュラスを兼ね備えた全芳香族ポリアミド繊維などを製造するために好適な乾湿式紡糸方法とそのための装置である。そこで、本発明者等は、前記乾湿式紡糸方法を行う際の最適な乾湿式紡糸条件を具現化できる装置を開発するに当って、前記特許文献2に提案されている従来技術を用いて、種々製糸条件を変更して品質の安定した糸条を得るための方策を鋭意検討した。しかしながら、「従来の技術」欄で述べたように、糸条を構成する単繊維群間に品質差がどうしても生じ、その原因を究明することが極めて困難な状況に直面した。

このような状況の中でも、本発明者等は流管(スピンチューブ)の形状をいろいと変更して実験を重ねた結果、特許文献2に提案されている流管では、驚くべきことに、テーパ管と直管とが直接的に組み合わせられて形成された流管であるという理由のために、その接続部分で凝固液流が不安定となり、ここで局部的に凝固液流が乱されて擾乱流となり、得られる糸条に品質のバラツキが生じることを究明することとなって、本発明を着想するに至った。

以下、前記本発明者等が着想するに至った本発明について図面を参照しながら、その実施形態を詳細に説明する。

図1は、本発明に係る乾湿式紡糸装置の一実施形態を模式的に例示した概略構成図である。この図1において、Pは全芳香族ポリアミドからなるポリマーを含むドープ、そして、Yはこのようなドープから溶媒が抽出されて繊維化された糸条をそれぞれ示す。また、1は多数の紡糸孔が穿設された紡糸口金、2は凝固装置、3は流管、そして、4は糸条を引き取るための回転体をそれぞれ示す。なお、Fは凝固液を示し、そして、Sは前記凝固液Fによって形成された液面をそれぞれ表す。

以上のように構成される本発明の乾湿式紡糸装置に係る実施形態例において、前記凝固装置2は、凝固浴2a、凝固液Fの供給配管2b、凝固液Fの排出配管2c、そして、凝固浴2aからあふれ出た凝固液Fを回収する回収手段2dを含んで構成されている。

次に、本例の乾湿式紡糸装置を用いて全芳香族ポリアミドからなるポリマーを含むドープPが繊維化されて糸条Yを形成するプロセスについて以下に詳細に説明する。

先ず、本発明で言う「ドープ」について説明すると、この「ドープ」は、例えば次に述べるようにして調整することができる。すなわち、水分率が100ppm以下のN−メチル−2−ピロリドン(以下NMPという)112.9部、パラフェニレンジアミン1.506部、3,4'−ジアミノジフェニルエーテル2.789部を常温下で反応容器に入れ、窒素中で溶解した後、攪拌しながらテレフタル酸クロライド5.658部を添加する。そして、最終的に85℃で60分間反応させ、透明の粘稠なポリマー溶液を得る。次いで、22.5重量%の水酸化カルシウムを含有するNMPスラリー9.174部を添加し、中和反応を行って、必要な「ドープ」を得る。

前述のようにして、調整したドープを繊維化するにあたって、先ずギアポンプなどの計量供給手段を使用して、ドープの供給量を連続的に計量しながらスピンブロックへ分配供給し、スピンブロックに備えられた紡糸口金1からドープを紡出する。ただし、前記紡糸口金1は、例えば、外径100mmの円形状円板に直径が0.5mmの紡糸孔を1000個程度穿設したものであって、これら多数の紡糸孔群からドープPを繊維状に紡出するものである。その際、図1に例示したように、凝固液Fが形成する液面Sと紡糸口金1のドープ吐出面との間はエアギャップGが形成されている。

なお、前記エアギャップGは、小さ過ぎると紡糸口金1のドープ吐出面に凝固液Fが接触する事態が発生し、紡糸口金1から吐出されたドープが紡糸口金1の直下で凝固を起こし、単繊維切れを生じる。また、大き過ぎると紡糸口金内の隣接する糸同士が密着を起し、独立した繊維を得ることができない。このような理由から、前記エアギャップGは、例えば、上記紡糸口金では1mm以上、50mm以下が適している。

以上に述べたようにして、紡糸口金1に穿設された多数の紡糸孔から吐出されたドープPは、一旦空気中に紡出され、ついで、凝固浴2aに充填された凝固液Fへと浸漬され、ついで、本発明の一大特徴とする流管3へと導かれる。なお、凝固浴2aの内部には各紡糸口金1に対応させて流管3が挿入固定されており、この流管3は、凝固液Fが形成する液面Sよりも低い位置に設定されている。

このとき、ドープPが繊維化されるプロセスとして、凝固浴2aと流管3とに存在する凝固液FとドープPとが接触することによって、ドープPに含有される有機溶剤が凝固液F中へ抽出されて、全芳香族ポリアミドからなるポリマーからなる多数の単繊維群(マルチフィラメント)で構成される糸条Yが形成されることは周知の通りである。更に、このようにして形成された糸条Yは、引取ローラなどの回転体4によって引き取られ、常法によって、糸条Yに付着した凝固液Fを取り除く水洗工程、水洗工程で付着した水分を乾燥させる乾燥工程、糸条Yを引き伸ばす延伸工程などからなる一連の製糸プロセスが行われる。そして、この一連の製糸プロセスによって高性能及び/又は高機能を有する繊維を得ることも周知の通りである。

以上に述べたような一連の製糸プロセス中の乾湿式紡糸工程において、本発明が一大特徴とするところは、既に述べてきたように、従来技術と異なる流管形状を採用したことにある。そこで、本発明の流管3について、図2と図3を参照しながら、以下に詳細に説明する。

図2は本発明の漏斗形状を有する流管3の一実施形態例、また、図3は従来の流管3’の一実施形態例をそれぞれ模式的に示した正断面図である。なお、ここでは説明の都合上、図3に例示した従来の流管3’について先に述べる。

図3に例示したように、従来の流管3’に関しては、その上部3a’は、凝固液Fが流下する内壁面が曲率ゼロ(曲率半径が無限大)のテーパ形状をした漏斗を有しており、その下部3b’はその内壁面が直円筒曲面を有する直管で構成されている。しかも、図示したように流管3’の上部3a’と下部3b’との接合部3c’がそのまま直接的に組み合わされている。

このような構成を有する従来の流管3’では、流管3’の上部3a’の内壁面に沿って流下した凝固液Fの流れ方向(図では有向線分で示した)が前記接合部3c’で急激に鉛直方向へと変更させられることとなる。つまり、図3に示した鉛直断面が施された流管3’の内壁面に沿った流れ方向(すなわち、鉛直断面された内壁面の接線方向となる)を考えると、この接線が接合部3c’でその変曲点が連続的に変化せずに不連続となっているのである。このため、流管3’の上部3a’から糸条Yと共に流下してきた凝固液Fは、この接合部3c’における変曲点で急激な流れ方向の変化を起こし、その流れ状態が擾乱されてしまうという事態を惹起するのである。

そうすると、驚くべきことに、この接合部3c’で生じた擾乱が上方へと伝播して、凝固浴から流管3’へ流れ込む凝固液Fをも擾乱させることとなる。そして、最終的に凝固液Fが形成する液面Sを乱してしまい、口金1から吐出されたドープがエアギャップを介して、この液面に進入する時に、液面から受ける力によって捻られたりして、均一な繊維化が行えないという事態を惹起していたのである。このような事態は、凝固浴の内部を流れる凝固液Fを如何様に整流したとしても生じる現象であって、流管3’の内部を流れる凝固液Fの擾乱を解消しない限り、本質的に解決することができない現象である。このように、従来は何等の関心も払われていなかった流管3’の接合部3c’が実は非常に重要な意味を持っていることを本発明者は究明したのである。

この原因究明によって、本発明者等は、図2に例示したような漏斗形状を有する流管3のように、その上部3aと下部3bとの間の接合部3cが、凝固液Fの流れ方向を急激に変えることなくなだらかな曲面によって接合されていることを特徴とする流管3を着想するに至ったものである。したがって、このような流管3では、その上部3aから下部3bへと凝固液Fが流下したとしても、凝固液Fの流れ方向が急激に変化することがないから、凝固液Fは流管3内で擾乱されることなく、その流速が徐々に加速されながら滑らかに流下できる。したがって、凝固浴2aから流管3へと流入する凝固液Fも流管3内で発生する擾乱流が発生することがないから、その乱れが上方へ伝播されることもなくなり凝固液Fが形成する液面Sも乱されることがない。このため、液面Sに進入するドープに捩れ力などが作用することもなく、安定に凝固浴2aに充満する凝固液F中を直進することができ、更に安定して流管3中へも進入することができる。そして、最終的に得られる糸条Yの単繊維群間に発生する品質のバラツキも小さくできることとなる。

以上に述べた本発明の流管3について、更に詳細に説明すると、流管3に凝固浴2aから流れ込む凝固液Fの流量に対して、凝固浴液面Sから流管3の上端部までの距離が小さいと、流管3の上部3aの流れに乱れを生じ、これが液面Sまで伝播して液面Sが乱される。また、反対にこの距離が大きくなると、流管3を設置したことによる凝固液Fの流れの安定化効果が無くなり、凝固浴液面Sが乱される。したがって、凝固浴液面Sを安定させるには、凝固浴液面Sから流管3の上端部までの距離を5mm以上、100mm以下の長さ、好ましくは、10mm以上、50mm以下にすることが必要である。

次に、本発明の流管3に適した形状について述べると、その形状は口金1から吐出されるドープPが流管3内へ持ち込む凝固液Fの持込液量、ドープP自体の流管3への流入量、あるいは繊維化された糸条Yの引取速度などの多様な条件により決定される。このため、最終的には、これらの条件に適合するように実験を行って、最適な形状を決定する必要がある。

しかしながら、この点については、糸条Yを構成する単繊維群の数として効率的に生産を行うために、10〜5000本が必要とされる。このような点を考慮に入れると、糸条の相当直径が1mm以上、20mm以下となることから、これに対応して、流管下部3bの直円筒の内径Dは2mm以上、30mm以下とすることが好ましい。なお、流管上部3aの曲率半径Rは100mm以上、1000mm以下とすることが、凝固液Fを安定に流管3の上部3aへ流入させ、更に、流管3内を流れる凝固液Fの流れを擾乱させることがないため望ましい。

次に、口金1から紡出されたドープPを繊維化するための凝固にはある程度の時間が必要であるから、流管3の長さはある程度以上の長さが必要となる。しかし、他方で、流管3の下部3bの直円筒長が長くなると、流管3の内壁面と走行糸条Yとの間に過大な摩擦抵抗が作用して、糸条Yが強く擦過されて単繊維切れや糸切れを招くので短くしたい。そこで、これら条件を両立させると、流管下部3bの直円筒長Lが100mm以上、1000mm以下とすることが好ましい。

なお、図1では図示を省略したが、凝固浴2a内の各部位に整流部材を設置して、凝固液Fの流れが擾乱されないように安定な流れを形成させることは、本発明においては、好ましい実施態様である。ここで、前記整流部材を例示するならば、多孔版、ハニカム板、織編物などの流体通過性に優れたスクリーンなどを挙げることができ、これらを特に流管3に流入する凝固液Fの導入部近辺に設けることが望ましい。もちろん、紡糸口金1から紡出されたドープPが進入する凝固浴液面Sの近傍にもこのような整流部材を設けておくことが好ましい。

【発明の効果】
以上説明したように、本発明の乾湿式紡糸方法とその装置によれば、流管内を通過する凝固液の流路断面積が急激に変わることがなくなり、流管内で擾乱流を発生させることがなくなって、流管内で生じた擾乱が凝固浴の液面にまで伝播することがなくなる。したがって、紡糸口金から吐出されたドープは、凝固浴に形成された液面によって乱されることがなくなるため、凝固液内で安定に繊維化することができる。このため、得られる糸条は、これを構成する単繊維群間で品質のバラツキがない安定したものを得ることができるという極めて顕著な効果を奏する。
