本発明はインクジェットヘッド及びインクジェット記録装置、画像形成装置に関する。

【従来の技術】
一般に、プリンタ、ファクシミリ、複写装置、プロッタ等の画像記録装置(画像形成装置を含む。)に用いられるインクジェット記録装置におけるインクジェットヘッドとして、インク滴を吐出するノズルと、このノズルに連通するインク流路(インク室、圧力室、吐出室、加圧室、加圧液室などとも称される。)と、このインク流路の壁面を形成する第一電極を兼ねる振動板と、これに対向する対向電極(第二電極)とを備え、振動板を静電気力で変形変位させてノズルからインク滴を吐出させる静電型インクジェットヘッドが知られている。

ここで、従来の静電型インクジェットヘッドにおいては、各ノズルから吐出される一回当たりのインク吐出量を一定に安定させ、印字品質を安定化させるために、その振動板と対向電極との間の微小ギャップ(隙間)の寸法精度を高精度にして、振動板の変位量を精度よく一定に制御し保たなければならないが、現状の技術では極めて難しい技術である。

また、静電気力を利用して振動板を変形変位させる静電型では、圧電素子を利用して振動板を変形変位させる圧電型のものに比べて、同じ電圧で発生できる吐出圧力が非常に低く、しかも発生圧力は距離の逆数の二乗に比例するので、圧電型と同等の吐出圧力を得るには圧電型に比べて倍以上の非常に高い駆動電圧が必要となり、ヘッドコストも高くなる。

そのため、静電型インクジェットヘッドにおいて、低電圧駆動を行うためには、振動板と対向電極との間のギャップをより小さくすることが好ましいことではあるが、ギャップをより小さくすると、より強い静電引力が働くため、変形した振動板が対向電極に接触し、ギャップ部において気体の絶縁破壊や電界放出などによる放電の大電流が瞬間的に流れ、対向電極を溶融したり、対向電極と振動板とが短絡を生じたりしてヘッドを破壊するおそれがある。

そこで、特開平7−214769号公報に記載されているように、振動板側の対向電極に対向する面側に酸化膜や窒化膜等の絶縁膜を設け、また、対向電極としてITOから成る酸化物導電体を使用し、振動板を絶縁膜を介して対向電極に当接させることにより、振動板の変位量を一定に安定化させ、ギャップ部での短絡によるヘッド破壊を回避するようにしている。

ところが、このようなヘッドにおいて、振動板と対向電極との間に電圧を印加し、絶縁膜を介して振動板を対向電極側へ当接させた場合、振動板側の絶縁膜、及び対向電極側の誘電体に電荷が残留し、その残留電荷が作り出す電界により振動板と対向電極との相対変位量が低下する。この相対変位量の低下は、インク滴の吐出量やインク滴の吐出速度の低下等を招き、吐出不良の原因となり、例えば印字濃度や画素ずれ等の印字品質不良や画素抜け等の信頼性の低下を招くという問題を有している。

そのため、更に特開平9−136413号公報記載のインクジェットヘッドでは、上記残留電荷を除去しながらインク吐出を行うために、1滴のインク吐出動作毎に極性の異なる駆動電圧を交互に対向電極へ印加するように構成している。すなわち、極性の異なる駆動電圧を交互に対向電極へ印加することにより、各極性の電圧で振動板と対向電極との間に発生した残留電荷を打ち消し合うことが可能となり、その結果、振動板と対向電極との相対変位量を一定に保つことができ、安定したインク滴吐出動作を維持することが可能となるというものである。

【発明が解決しようとする課題】
しかしながら、上述した従来の静電型インクジェットヘッドにあっては、残留電荷を除去し安定したインク吐出を行うために、極性の異なる駆動電圧源を別に設けなければならないので、装置が大型化する。また、駆動回路に使用される他の素子の耐電圧としても、両極性分の電圧に耐えうる必要性があるため、インクを吐出させる駆動電圧値よりも倍の耐電圧を有した素子を使用しなければならず、駆動回路側のコストが高くなってしまうといった問題を抱えている。

さらに、対向電極へ極性の異なる駆動電圧を交互に印加することにより残留電荷を打ち消しあっているだけに過ぎず、本質的に残留電荷が未発生の状態となっているわけではない。

したがって、例えば、対向電極へ印加される駆動電圧信号は画像信号に応じて印加されるわけであるが、画像信号に依っては、片方の極性の駆動電圧ばかりで印字されるような画像パターンもあり、その場合には、各極性の電圧での残留電荷の蓄積量が異なり、各電圧極性での振動板と対向電極との相対変位量が徐々に低下して異なってくるため、やはり、前述したように安定したインク吐出動作を行うことが困難となり、印字品質不良が発生するという課題がある。

本発明は上記の点に鑑みてなされたものであり、安定したインク滴吐出動作を行うことができるインクジェットヘッド、画像品質が安定し装置構成が簡単なインクジェット記録装置及び画像形成装置を提供することを目的とする。

【課題を解決するための手段】
上記の課題を解決するため、本発明に係るインクジェットヘッドは、振動板が変形して接触可能な接触対向部を設け、振動板と接触対向部との間をスイッチング手段を介して接続し、このスイッチング手段がオン状態で、振動板が接触対向部に接触した状態のときに振動板と接触対向部とが同電位となる構成としたものである。

ここで、対向電極の表面積に対する前記接触対向部の表面積の比の値が1/2を超えないことが好ましい。

本発明に係るインクジェットヘッドは、振動板が変形して接触可能で、且つ、振動板と同電位になる接触対向部を複数有し、これら複数の接触対向部を結線し同電位とした構成としたものである。

【発明の実施の形態】
以下、本発明の実施の形態を添付図面を参照して説明する。図1は本発明に係る画像形成装置としてのインクジェット記録装置の機構部の概略斜視説明図、図2は同機構部の側面説明図である。

このインクジェット記録装置は、記録装置本体1の内部に主走査方向に移動可能なキャリッジ、キャリッジに搭載したインクジェットヘッドからなる記録ヘッド、記録ヘッドへのインクを供給するインクカートリッジ等で構成される印字機構部2等を収納し、装置本体1の下方部には前方側から多数枚の用紙3を積載可能な給紙カセット(或いは給紙トレイでもよい。)4を抜き差し自在に装着することができ、また、用紙3を手差しで給紙するための手差しトレイ5を開倒することができ、給紙カセット4或いは手差しトレイ5から給送される用紙3を取り込み、印字機構部2によって所要の画像を記録した後、後面側に装着された排紙トレイ6に排紙する。

印字機構部2は、図示しない左右の側板に横架したガイド部材である主ガイドロッド11と従ガイドロッド12とでキャリッジ13を主走査方向(図2で紙面垂直方向)に摺動自在に保持し、このキャリッジ13にはイエロー(Y)、シアン(C)、マゼンタ(M)、ブラック(Bk)の各色のインク滴を吐出するインクジェットヘッドからなる記録ヘッド14をインク滴吐出方向を下方に向けて装着し、キャリッジ13の上側には記録ヘッド14に各色のインクを供給するための各インクタンク(インクカートリッジ)15を交換可能に装着している。

ここで、キャリッジ13は後方側(用紙搬送方向下流側)を主ガイドロッド11に摺動自在に嵌装し、前方側(用紙搬送方向上流側)を従ガイドロッド12に摺動自在に載置している。そして、このキャリッジ13を主走査方向に移動走査するため、主走査モータ17で回転駆動される駆動プーリ18と従動プーリ19との間にタイミングベルト20を張装し、このタイミングベルト20をキャリッジ13に固定している。

また、記録ヘッドとしてここでは各色の記録ヘッド14を用いているが、各色のインク滴を吐出するノズルを有する1個のヘッドでもよい。さらに、記録ヘッド14として用いるインクジェットヘッドは、インク流路壁面を形成する振動板とこれに対向する電極との間の静電気力で振動板を変位させてインクを加圧する静電型のものを用いている。

一方、給紙カセット4にセットした用紙3を記録ヘッド14の下方側に搬送するために、給紙カセット4から用紙3を分離給送する給紙ローラ21及びフリクションパッド22と、用紙3を案内するガイド部材23と、給紙された用紙3を反転させて搬送する搬送ローラ24と、この搬送ローラ24の周面に押し付けられる搬送コロ25及び搬送ローラ24からの用紙3の送り出し角度を規定する先端コロ26とを設けている。搬送ローラ24は副走査モータ27によってギヤ列を介して回転駆動される。

そして、キャリッジ13の主走査方向の移動範囲に対応して搬送ローラ24から送り出された用紙3を記録ヘッド14の下方側で案内する用紙ガイド部材である印写受け部材29を設けている。この印写受け部材29の用紙搬送方向下流側には、用紙3を排紙方向へ送り出すために回転駆動される搬送コロ31、拍車32を設け、さらに用紙3を排紙トレイ6に送り出す排紙ローラ33及び拍車34と、排紙経路を形成するガイド部材35,36とを配設している。

また、キャリッジ13の移動方向右端側には記録ヘッド14の信頼性を維持、回復するための信頼性維持回復機構(以下「サブシステム」という。)37を配置している。キャリッジ13は印字待機中にはこのサブシステム37側に移動されてキャッピング手段などで記録ヘッド14をキャッピングされる。

次に、このインクジェット記録装置の記録ヘッド14を構成する本発明に係るインクジェットヘッドについて図3乃至6を参照して説明する。図3は本発明の第1実施形態に係るインクジェットヘッドの分解斜視説明図、図4は同ヘッドの振動板長手方向の断面説明図、図5は同ヘッドの振動板短手方向の要部拡大断面図、図6は図5の要部拡大説明図である。

このインクジェットヘッドは、単結晶シリコン基板、多結晶シリコン基板、SOI基板などのシリコン基板等を用いた第一基板である振動板/液室基板41と、この振動板/液室基板41の下側に設けたシリコン基板、パイレックスガラス基板、セラミックス基板等を用いた第二基板である電極基板42と、振動板/液室基板41の上側に設けた第三基板であるノズル板43とを備え、インク滴を吐出する複数のノズル44、各ノズル44が連通するインク流路である吐出室46、各吐出室46にインク供給路を兼ねた流体抵抗部47を介して連通する共通液室48などを形成している。

振動板/液室基板41にはノズル44が連通する複数の吐出室46及びこの吐出室46の壁面である底部をなす振動板50(電極を兼ねている)を形成する凹部を形成し、ノズル板43にはノズル44となる孔及び流体抵抗部47を形成する溝を形成し、また振動板/液室基板41と電極基板42には共通液室48を形成する貫通部を形成している。

ここで、振動板/液室基板41は、例えば単結晶シリコン基板を用いた場合、予め振動板厚さにボロンを注入してエッチングストップ層となる高濃度ボロン層を形成し、電極基板42と接合した後、吐出室46となる凹部をKOH水溶液などのエッチング液を用いて異方性エッチングすることにより、このとき高濃度ボロン層がエッチングストップ層となって振動板50が高精度に形成される。また、ベース基板に酸化膜を介して活性層基板を接合してなるSOI基板を用いて、酸化膜をエッチングストップとしてエッチングを行うことで活性層基板からなる振動板を形成することもできる。

なお、振動板50に別途第一電極となる電極膜を形成してもよいが、上述したように不純物の拡散などによって振動板が電極を兼ねるようにしている。また、振動板50の電極基板42側の面に絶縁膜を形成することもできる。この絶縁膜としてはSiO2等の酸化膜系絶縁膜、Si3N4等の窒化膜系絶縁膜などを用いることができる。絶縁膜の成膜は、振動板表面を熱酸化して酸化膜を形成したり、成膜手法を用いたりすることができる。

また、電極基板42にはパイレックスガラス(硼珪酸系ガラス)基板を用いて、このパイレックスガラス基板に凹部54を形成して、この凹部54底面に振動板50に対向する対向電極55a、55bを設け、振動板50と対向電極55a、55bとの間にギャップ56を形成し、これらの振動板50と対向電極55a、55bとによってアクチュエータ部(エネルギー発生手段)を構成している。このとき、凹部54の深さはギャップ56の長さを規定することになる。なお、電極基板42にはセラミック基板、シリコン基板なども用いることもでき、導電性を有するシリコン基板を用いた場合には酸化層を形成して、この酸化層に凹部54を形成する。

対向電極55a、55b表面にはSiO2膜などの酸化膜系絶縁膜、Si3N4膜などの窒化膜系絶縁膜からなる誘電絶縁膜57を成膜している。なお、上述したように対向電極55a、55b表面に絶縁膜57を形成しないで、振動板50側に絶縁膜を形成することもできる。

また、電極基板42の対向電極55a、55bとしては、金、或いは、通常半導体素子の形成プロセスで一般的に用いられるAl、Cr、Ni等の金属材料や、Ti、TiN、W等の高融点金属、または不純物により低抵抗化した多結晶シリコン材料などを用いることができる。

さらに、電極基板42の凹部54内には、図5及び図6に示すように、振動板短手方向の略中央部で対向電極55aと電極55bとの間に、振動板50が変形したときに接触する金等の電気的伝導性を有する材質の接触対向部58を設けている。この振動板50の接触対向部58は、第2基板42の凹(段)部54内で振動板短手方向略中央部に設けている。また、振動板50と接触対向部58までの距離の方を振動板50と電圧印加される対向電極55a、55bまでの距離よりも短くするため、凹(段)部54内に凸部54aを一ヵ所設け、その凸部54a上に接触対向部58を形成している。

そして、接触対向部58と振動板/液室基板41の振動板50とが接触したときに同電位とできるように、配線59及びスイッチング素子60を介して相互に接続し、更に振動板50側が電気的にGND(接地)電位となるように配線59は接地している。ただし、スイッチング素子60がオン状態になって接触対向部58と振動板/液室基板41の振動板50とが接触したときに同電位となるのであれば、接地する必要はなく、ある電位に接続されていても良い。

スイッチング素子60としては、メカニカルな接点スイッチを使用することもできるが、トランジスタ素子、アナログ/デジタルスイッチ、サイリスタ素子のIC素子を用いる方が、オン/オフ制御が容易になる。

これらの振動板/液室基板41と電極基板42との接合は陽極接合で行っている。陽極接合は、基板間に電圧(−300V〜−500V程度)を印加することで比較的低温(300℃〜400℃)で精密な接合を行うことができる。

このような陽極接合を確実に行うには、基板の接合界面で基板同士の共有結合が生じるように振動板/液室基板(第1基板41)、或いは電極基板(第2基板)42のどちらかがアルカリイオンを多く含む基板であることが必要があり、また、接合する際、熱応力による基板同士の歪みが少なくなるように基板同士の熱膨張係数が比較的一致している材料を選択することが好ましい。

ここでは、上記のように第1基板41に単結晶のシリコン基板を使用し、第2基板42にNa等のアルカリイオンを多く含み、シリコン基板と比較的熱膨張係数が一致するパイレックスガラス(硼珪酸系ガラス)基板を使用するため、基板同士の熱歪みの少ない確実な接合が得られる。

なお、電極基板42がシリコンで形成される場合、酸化膜を介した直接接合法を用いることができる。この直接接合は1000℃程度の高温化で実施する。また、電極基板42をシリコンで形成して、陽極接合を行う場合には、電極基板42と振動板/液室基板41との間にパイレックスガラスを成膜し、この膜を介して陽極接合を行うこともできる。さらに、振動板/液室基板41と電極基板42にシリコン基板を使用して金等のバインダーを接合面に介在させた共晶接合で接合することもできる。

ノズル板43には、多数のノズル44を形成するとともに、共通液室48と吐出室46を連通するための流体抵抗部47を形成する溝部を形成している。ここでは、インク吐出面(ノズル表面側)には撥水性皮膜を成膜している。このノズル板43にはステンレス基板を用いているが、この他、エレクトロフォーミング(電鋳)工法によるニッケルメッキ膜、ポリイミド等の樹脂にエキシマレーザー加工をしたもの、金属プレートにプレス加工で穴加工をしたもの等でも用いることができる。

また、撥水性皮膜は、フッ素系樹脂微粒子であるポリテトラフルオロエチレン微粒子を分散させた電解又は無電解ニッケル共析メッキ(PTFE−Ni共析メッキ)によるメッキ皮膜で形成することができる。

このインクジェットヘッドではノズル44を二列配置し、この各ノズル44に対応して吐出室46、振動板50、対向電極55a,55bなども二列配置し、各ノズル列の中央部に共通液室48を配置して、左右の吐出室46にインクを供給する構成を採用している。これにより、簡単なヘッド構成で多数のノズルを有するマルチノズルヘッドを構成することができる。

そして、対向電極55aは外部に延設して接続部(電極パッド部)55Aとし、これにヘッド駆動回路であるドライバIC61をFPCケーブル62上へのフリップチップボンドによって実装し,そのFPCケーブル62とインクジェットヘッドとを異方性導電膜などを介して接続している。また、スイッチング素子60をオン/オフ制御するためにFPCケーブル62を介して図示しない制御部に接続している。

また、電極基板42とノズル板43との間(ギャップ56入口)はエポキシ樹脂等の接着剤を用いたギャップ封止剤63にて気密封止し、ギャップ56内に湿気が侵入して振動板50が変位しなくなるのを防止している。

さらに、インクジェットヘッド全体をフレーム部材65上に接着剤で接合している。このフレーム部材65にはインクジェットヘッドの共通液室48に外部からインクを供給するためのインク供給穴66を形成しており、またFPCケーブル62等はフレーム部材65に形成した穴部67に収納される。

このフレーム部材65とノズル板43との間はエポキシ樹脂等の接着剤を用いたギャップ封止剤68にて封止し、撥水性を有するノズル板43表面のインクが電極基板42やFPCケーブル62等に回り込むことを防止している。

そして、このヘッドのフレーム部材65にはインクカートリッジとのジョイント部材70が連結されて、フレーム部材75に熱融着したフィルタ71を介してインクカートリッジからインク供給穴76を通じて共通液室48にインクが供給される。

次に、このインクジェット記録装置の制御部の概要について図7を参照して説明する。
この制御部は、この記録装置全体の制御を司るマイクロコンピュータ(以下、「CPU」と称する。)80と、所要の固定情報を格納したROM81と、ワーキングメモリ等として使用するRAM82と、ホスト側から転送される画像データを処理したデータを格納する画像メモリ83と、パラレル入出力(PIO)ポート84と、入力バッファ85と、パラレル入出力(PIO)ポート86と、波形生成回路87と、ヘッド駆動回路61及びドライバ89等を備えている。

ここで、PIOポート84にはホスト側から画像データなどの各種情報、図示しない操作パネルからの信頼性回復指示情報等の各種指示情報、用紙の始端、終端を検知する紙有無センサからの検知信号、キャリッジ13のホームポジション(基準位置)を検知するホームポジションセンサ等の各種センサからの信号等が入力され、またこのPIOポート84を介してホスト側や操作パネル側に対して所要の情報が送出される。

さらに、CPU80は、ヘッド駆動回路(ドライバIC)61に対してPIOポート86を介して印字信号等の各種データ及び信号を与え、所定の駆動タイミングで所定のチャンネルを駆動するために、記録ヘッド14の各ノズル44に対応するエネルギー発生手段(振動板50と電極55a,55b)に対して駆動波形を印加させる。また、CPU80は、ヘッド駆動回路61に対して印字信号を出力するときに、所定のタイミングで記録ヘッド14に設けた各チャンネルのスイッチング素子60からなるスイッチング素子アレイ60Aに対してPIOポート86を介してオン/オフ信号(スイッチ駆動信号)を出力する。

さらに、ドライバ89は、PIOポート86を介して与えられる駆動データに応じて主走査モータ17及び副走査モータ27を各々駆動制御することで、キャリッジ13を主走査方向に移動走査し、搬送ローラ24を回転させて用紙3を所定量搬送させる。

次に、以上のように構成したインクジェットヘッド及びインクジェット記録装置の作用について図8をも参照して説明する。
記録ヘッド14を構成しているインクジェットヘッドの対向電極55a、55bにドライバIC(ヘッド駆動回路)61によって正のパルス電圧(駆動波形)を印加すると、対向電極55a、55bの表面がプラス電位に帯電し、対応する振動板50の下面はマイナス電位に帯電する。したがって、振動板50は静電気の吸引作用により下方(対向電極55a、55b側)へ撓む。
