【発明の属する技術分野】
この発明は、エンジンに燃料を供給する燃料ポンプ等のポンプに用いられるインペラー及びその成形方法に関するものである。

【従来の技術】
従来からこの種のポンプとしては、例えば車載用の燃料ポンプがあり、この燃料ポンプは、燃料タンク内に配置されたインタンク方式が主流となっている。このインタンク方式の燃料ポンプは、一般的に図6乃至図8に示すような構成となっている。

すなわち、図6中符号1は両端部が閉塞された略円筒形状を呈するケーシングで、このケーシング1の一方の端部側には燃料が吸入される吸入口1aが形成され、他方の端部側には燃料が吐出される吐出口1bが形成されている。

そして、このケーシング1内部には、隔壁1jを介してモータ室1e,インペラー室1fが形成され、そのモータ室1eには回転子2が回転可能に配設され、円筒形の内壁には固定子3が取り付けられている。その回転子2の回転軸2aは、その一端がインペラー室1f内に突出しており、この突出部がインペラー室1f内に配設されたインペラー4の軸孔4aに嵌合している。また、このインペラー室1fの周囲には、空間部1gが図8に示すように略C字型に形成されている。この空間部1gの一端部1hは、前記吸入口1aに対応した位置にあり、他端部1iは、モータ室1eとインペラー室1fとの間の隔壁1jに設けられた連通孔1kによってモータ室1eに連通している。

このインペラー4は、フェノ−ル樹脂等の熱硬化性樹脂からなる合成樹脂製で円板形状に形成され、中心部には、前記軸孔4aが形成され、外周部には表裏両面に各々複数の羽根溝4bが形成されており、この例では表側の各羽根溝4bと裏側の各羽根溝4bとが1/2ピッチ位相がずれるように形成されている。また、前記軸孔4aの周囲近傍には、表裏面側に貫通する計4つの貫通孔4cが同一円周上に形成されている。

この貫通孔4cは、インペラー室1fの溜まり部1m,1nに臨んでおり、一方、羽根溝4bは、空間部1gに臨んでいる。そして、このインペラー4の羽根溝4bと貫通孔4cとの間の部分は、インペラー室1fの内壁面と微少な間隙Cに設定されている(図7参照)。

このような構成の燃料ポンプにおいて、モータの回転子2の回転に伴いインペラー4が回転すると、インペラー室1f内の燃料は加圧され、モータ室1eへ送り込まれる。そのため、一方では、図示省略の燃料タンク内の燃料が吸入口1aからインペラー室1f内に吸入され、他方では、モータ室1eから吹出口1bを介して燃料がキャブレターや燃料噴射装置に供給されることとなる。

この作動中には、モータ室1e内の燃料の一部は、回転軸2aと軸受け5との間の微少な間隙を通ってインペラー室1fの一方の溜まり部1mへ戻り、インペラー4の回転により、流路溝1g側に向かうこととなる。この時、燃料は、図7に示すインペラー4の左側の間隙Cを通って流路溝1gに向かうものと、インペラー4に設けられた連通孔1kを介して反対側の溜まり部1nに流入し、インペラー4の図7中右側の間隙Cを通って空間部1gに向かうものとに分かれる。これにより、インペラー4の表裏面側とインペラー室1fの内壁との間隙Cに燃料による被膜が形成されると共に、その燃料の流れが生じるので、インペラー4はスムーズに回転することが可能となり、低騒音・低振動であって、しかも耐久性が向上することとなる。

【発明が解決しようとする課題】
しかしながら、このような従来のものにあっては、インペラー4とインペラー室1f内壁との微少間隙Cは、燃料ポンプの小型化,燃料の安定供給等のために極力狭く、且つ、均一に保つ必要がある。従って、インペラー4の表裏面は厳しい平面精度が要求されている。このため、従来では、インペラー4を射出成形した後、外周部の羽根溝4bの間も含めて表裏面を切削加工で仕上げるようにしている。その理由は、従来の射出成形において、ゲートの位置を、図8のX印で示した位置に設けることが多く、ゲート跡が残ってしまうと共に、収縮時の影響でゲート位置とゲート位置間とでは均一な厚さに仕上げ難いことから平面度を出し難いからである。

また、フェノ−ル樹脂のような熱硬化性の樹脂を用いると成形サイクルが長くなってしまい、生産性を向上させることが難しいという問題もあった。 そこで、この発明は、射出成形後に切削加工をする必要がなく、表裏面の平面精度を確保でき且つ生産性の実現も向上しうるポンプ用インペラー及びこの成形方法を提供することを課題としている。

【課題を解決するための手段】
かかる課題を達成するために、請求項1に記載の発明は、円板形状を呈し、中央部には中心にモータの回転軸が嵌合される軸孔及び該軸孔の外側近傍位置に表裏両面に貫通する貫通孔が形成され、外周部には表裏両面に各々複数の羽根溝が形成され、該外周部と前記中央部との間にはケーシングの内壁に対して微少間隙を持って対向する平面部が表裏に形成された合成樹脂製のポンプ用インペラーにおいて、射出成形時のゲート位置は、前記軸孔を中心とするリング状を呈し、前記中央部で、且つ、前記貫通孔の周囲に設定されているポンプ用インペラーとしたことを特徴とする。

以下、この発明の実施の形態について説明する。

まず構成を説明すると、図中符号11はインペラーで、このインペラー11は従来例の図6等で説明した燃料ポンプと同様な燃料ポンプに使用されている。従って、以下の説明では、従来例と同一な部材は同一符号を用いて説明する。

この実施の形態のインペラー11は、合成樹脂としての液晶ポリマー樹脂等の熱可塑性樹脂により円板形状に形成されている。

そして、このインペラー11の中央部12は、他の部分より凹んで形成されており、モータ(正確には回転子2)の回転軸2aが嵌合される軸孔12aが中心に形成されている。この軸孔12aは、大略D形状を呈している。また、この軸孔12aの外側近傍位置には、表裏両面(板厚方向)に貫通する貫通孔12bが同一円周上に等間隔で複数個(ここでは4個)形成されている。

次に、かかるインペラー11の成形方法について説明する。

図3には、かかるインペラー11を成形する成形金型を示す。この成形金型は、固定型17と可動型18とを有し、この固定型17には、移動駒17aが上下方向に移動自在に設けられると共に、この移動駒17aに、インペラー11の軸孔12aを形成する第1ピン17b及び貫通孔12bを形成する第2ピン17cが挿通されている。この第1,第2ピン17b,17cは固定式である。

また、可動型18には、溶融した熱可塑性樹脂をキャビティ20内に射出するリング状のゲート18aが設けられ、離型時には、この可動型18が上方に移動するようになっている。

かかる成形金型を用いてインペラー11を成形するには、まず、型締めした状態で、キャビティ20内にリング状のゲート18aから溶融樹脂を射出して充填する。

そして、溶融樹脂の硬化後、離型するのであるが、これは、まず、図3の(a)に示す状態から、同図の(b)に示すように、可動型18を上昇させた後、移動駒17aを上昇させることにより、成形後のインペラー11が離型される。

このようにしてインペラー11を形成することにより、平面部14は切削加工をしなくても、平面度が確保されることとなる。

すなわち、リング状のゲート18aから溶融樹脂を射出すると、平面部14側に向けてリング形状が徐々に拡径するように流れて行き、又、軸孔12a側に向けてリング形状が徐々に縮径するように流れて行く。従って、平面部14に溶融樹脂が流れて行く場合に、第2ピン17cの影響が発生することがなく、成形後の平面部14にウエルド現象が生じることがない。よって、この平面部14の平面度が離型した状態で確保されるため、切削加工が不要となる。

これに対して、中央部12側は、溶融樹脂の一部が第2ピン17cに当たって流れを変え、この第2ピン17cを回り込んだ後、合流して行く。従って、この合流位置にウエルド現象が生じ、この中央部12の平面度に影響を及ぼすことになる。しかし、この中央部12は、平面度をそれ程要求されないため、このウエルド現象により、平面度が悪くても、又、ゲート跡12cが残っていても問題はなく、切削加工する必要がない。

その平面部14の平面度が向上している証拠として、図4を提示する。この図4の(a)は、この発明のインペラー平面部14の任意の円上でのうねり具合を真円度計を用いて測定したものである。また、図4の(b)は、図5に示すようなインペラー21の平面部24のうねり具合を測定したものである。

この図5に示すインペラー21は、中央部22には貫通孔22bの周囲で、同心円上に計8ヶ所のゲート跡22cが等間隔に設けられている。他の構成は、この発明のインペラー11と同様である。

このインペラー21でも、平面度はかなり向上しているが、図4の(a)に示すこの発明に係る平面部14のうねり量B1と、図4の(b)に示すインペラー21に係る平面部24のうねり量B2とを比較すると、うねり量B1の方がかなり小さいことが分かる。これは、図5に示すインペラー21が、複数のゲートから溶融樹脂を射出して成形されるものであるため、溶融樹脂の合流部が発生し、この合流部にウエルド現象が生じることに起因するものである。

また、インペラー11の離型時には、移動駒17aにて、インペラー11の中央部12及び平面部14を全面に渡って押圧することにより、平面部14の変形を防止できる。つまり、この離型時には、外周部13に多数の羽根溝13aが形成されているため、この部分を離型するときに、大きな力が必要となる。従って、数点で平面部14を押圧すると、この平面部14に傷が付いてしまうと共に、中央部12のみを押圧すると、この中央部12は多少傷が付いても問題ないが、この中央部12から外周部13に力が伝達される過程で、平面部14に曲げ等の外力が生じ変形する虞がある。これに対して、この実施の形態のように、移動駒17aでインペラー11の平面部14及び中央部12の略全面を押圧することにより、そのような不具合を防止でき、平面度を向上させることができる。

さらに、このインペラー11を液晶ポリマー樹脂で形成するとすれば、更に、以下のような利点がある。すなわち、この液晶ポリマー樹脂は、高流動性を有し薄肉成形に適し、又、固化速度が速いため、バリが出難く、ハイサイクルでインペラー11を成形できる。更に、成形時の収縮率が小さいため、高い寸法精度で成形でき、特に、平面部14の平面度を向上させることができる。

上記のような各利点を有するが、固化速度が速いこと等からウエルド現象が生じ易い。しかし、この発明のように、貫通孔12bの周囲のリング状のゲート18aから溶融樹脂を射出し、そのゲート18aの外側に位置する平面部14を形成するようにしているため、固化速度等に関係なく、ウエルド現象が生じることがない。

なお、上記実施の形態では、燃料ポンプに設けられたインペラー11について説明したが、これに限らず、他のポンプに適用されるインペラーについても適用できることは勿論である。また、羽根溝13aの位相を表裏面で1/2ピッチずらしているが、この発明は、位相のずれがそれ以外のものにも、又、同一位相にしたものにも適用が可能である。

以上説明してきたように、各請求項に記載の発明によれば、インペラーの中央部で、しかも、貫通孔の周囲に射出成形時のゲート位置を設定することにより、ゲートから射出された溶融樹脂は平面部側に向けてリング形状が徐々に拡径するように流れて行くため、成形後の平面部にウエルド現象が生じることがなく、この平面部の平面度を離型した状態で確保することができ、又、中央部にゲート跡が残ってもこの中央部は平面度をそれ程要求されないため問題はない。従って、従来のように、射出成形後に切削加工をする必要がなく、表裏面の平面精度を確保できる。
