【発明の属する技術分野】
本発明は内燃機関の排気浄化装置に関する。

【従来の技術】
ディーゼル機関の排気通路内に排気ガス中の微粒子を捕集するためのパティキュレートフィルタを配置したディーゼル機関の排気浄化装置が公知である(特許第2727906号公報参照)。この排気浄化装置では単一のパティキュレートフィルタでもって微粒子を捕集するようにしている。

【発明が解決しようとする課題】
単一のパティキュレートフィルタでもって微粒子を良好に捕集するためには、比較的大きな容量ないし寸法のパティキュレートフィルタが必要になる。しかしながら、例えば車両アンダーフロアにある利用可能な空間は限られており、従って車両アンダーフロアにこのような大容量のパティキュレートフィルタを配置できない恐れがあるという問題点がある。排気マニホルド内又は排気マニホルド直下流の排気通路内についても同様である。

そこで本発明の目的は、配置のために大きな空間を必要とすることなく微粒子を確実に捕集することができる内燃機関の排気浄化装置を提供することにある。

【課題を解決するための手段】
前記課題を解決するために1番目の発明によれば、リーン空燃比のもとで燃焼が行われる内燃機関の排気通路内に排気ガス中の微粒子を捕集するためのパティキュレートフィルタを配置した内燃機関の排気浄化装置において、前記パティキュレートフィルタを少なくとも一対の低捕集効率型フィルタから形成すると共に、これら低捕集効率型フィルタを排気通路内に互いに直列に配置し、これら一対の低捕集効率型フィルタのうち一方の低捕集効率型フィルタを排気マニホルド内又は排気マニホルド直下流の排気通路内に配置し、他方の低捕集効率型フィルタを車両アンダーフロアに位置する排気通路内に配置している。

また、2番目の発明によれば1番目の発明において、微粒子捕集効率が概ね60%以下になるように、前記パティキュレートフィルタをそれぞれ形成する多孔質材の平均細孔径が設定されている。

また、3番目の発明によれば1番目の発明において、前記パティキュレートフィルタがそれぞれ、互いに平行に延びる複数の排気流通路を具備しており、これら排気流通路は下流端が閉塞された排気ガス流入通路と上流端が閉塞された排気ガス流出通路とから構成されており、これら排気ガス流入通路及び排気ガス流出通路は多孔質材から形成された隔壁を介して交互に並べられており、これらパティキュレートフィルタの微粒子捕集効率が概ね60%以下になるように、排気ガス流入通路の下流端周りを画定する隔壁及び排気ガス流出通路の上流端周りを画定する隔壁をそれぞれ内向きに折り曲げてこれら下流端及び上流端が少なくとも部分的に閉塞されている。
また、4番目の発明によれば、リーン空燃比のもとで燃焼が行われる内燃機関の排気通路内に排気ガス中の微粒子を捕集するためのパティキュレートフィルタを配置した内燃機関の排気浄化装置において、前記パティキュレートフィルタを複数の低捕集効率型フィルタから形成すると共に、これら低捕集効率型フィルタを排気通路内に互いに直列に配置し、前記パティキュレートフィルタがそれぞれ、互いに平行に延びる複数の排気流通路を具備しており、これら排気流通路は下流端が閉塞された排気ガス流入通路と上流端が閉塞された排気ガス流出通路とから構成されており、これら排気ガス流入通路及び排気ガス流出通路は多孔質材から形成された隔壁を介して交互に並べられており、これらパティキュレートフィルタの微粒子捕集効率が概ね60%以下になるように、排気ガス流入通路の下流端周りを画定する隔壁及び排気ガス流出通路の上流端周りを画定する隔壁をそれぞれ内向きに折り曲げてこれら下流端及び上流端が少なくとも部分的に閉塞されている。
また、5番目の発明によれば1番目の発明において、前記複数のパティキュレートフィルタを少なくとも一対の低捕集効率型フィルタから構成し、これら一対の低捕集効率型フィルタのうち一方の低捕集効率型フィルタを排気マニホルド内又は排気マニホルド直下流の排気通路内に配置し、他方の低捕集効率型フィルタを車両アンダーフロアに位置する排気通路内に配置している。
また、6番目の発明によれば1番目又は4番目の発明において、各低捕集効率型フィルタ上に堆積した微粒子の量が予め定められた許容量を越えないようにこれら低捕集効率型フィルタの微粒子捕集効率が設定されている。

また、7番目の発明によれば1番目又は4番目の発明において、前記パティキュレートフィルタがそれぞれ、互いに平行に延びる複数の排気流通路を具備しており、これら排気流通路は下流端が閉塞された排気ガス流入通路と上流端が閉塞された排気ガス流出通路とを含んで構成されており、これら排気ガス流入通路及び排気ガス流出通路は多孔質材から形成された隔壁を介して並べられており、これらパティキュレートフィルタの微粒子捕集効率が概ね60%以下になるように、排気ガス流入通路の下流端及び排気ガス流出通路の上流端のうち少なくとも一部が開放されている。

また、8番目の発明によれば1番目又は4番目の発明において、流入する排気ガスの空燃比がリーンのときに排気ガス中のNOXを蓄え、流入する排気ガス中の酸素濃度が低下すると蓄えているNOXを還元して蓄えているNOXの量を減少させるNOX触媒が前記低捕集効率型フィルタのうち少なくとも最も上流側の低捕集効率型フィルタ上に担持されている。

また、9番目の発明によれば1番目又は4番目の発明において、下流側に位置する低捕集効率型フィルタよりも上流側に位置する低捕集効率型フィルタの方がその微粒子捕集効率が低くなるようにこれら低捕集効率型フィルタが形成されている。

また、10番目の発明によれば1番目又は4番目の発明において、下流側に位置する低捕集効率型フィルタよりも上流側に位置する低捕集効率型フィルタの方がその耐熱性が高くなるようにこれら低捕集効率型フィルタが形成されている。

【発明の実施の形態】
図1は本発明を圧縮着火式内燃機関に適用した場合を示している。なお、本発明は火花点火式内燃機関にも適用することもできる。

図1を参照すると、1は機関本体、2はシリンダブロック、3はシリンダヘッド、4はピストン、5は燃焼室、6は電気制御式燃料噴射弁、7は吸気弁、8は吸気ポート、9は排気弁、10は排気ポートを夫々示す。吸気ポート8は対応する吸気枝管11及びサージタンク12を介して吸気ダクト13に連結される。吸気ダクト13内にはステップモータ14により駆動されるスロットル弁15が配置される。

一方、排気ポート10は排気マニホルド16及び排気管17を介し、車両アンダーフロアに位置するケーシング18に連結され、ケーシング18は排気管19に連結される。排気マニホルド16の分岐部又は集合部には上流側パティキュレートフィルタPFUが収容されており、ケーシング18内には下流側パティキュレートフィルタPFLが収容されている。

これらパティキュレートフィルタPFU,PFLは微粒子捕集効率が概ね60%以下である低捕集効率型フィルタから形成される。従って、一般的に言うと、排気通路内に複数の低捕集効率型フィルタを互いに直列に配置しているということになる。

上流側パティキュレートフィルタPFU上にはNOX触媒が担持されている。このNOX触媒は例えばアルミナを担体とし、この担体上に例えばカリウムK、ナトリウムNa、リチウムLi、セシウムCsのようなアルカリ金属、バリウムBa、カルシウムCaのようなアルカリ土類、ランタンLa、イットリウムYのような希土類から選ばれた少なくとも一つと、白金Pt、パラジウムPd、ロジウムRh、イリジウムIrのような貴金属とが担持されている。一方、下流側パティキュレートフィルタPFL上には酸化触媒が担持されている。この酸化触媒はアルミナからなる担体上に担持された白金Ptのような貴金属触媒又はセリウムCeのような希土類触媒から形成されている。

各燃料噴射弁6は燃料リザーバ、いわゆるコモンレール20に連結される。このコモンレール20内へは電気制御式の吐出量可変な燃料ポンプ21から燃料が供給され、コモンレール21内に供給された燃料は燃料噴射弁6に供給される。コモンレール20にはコモンレール20内の燃料圧を検出するための燃料圧センサ22が取付けられ、燃料圧センサ22の出力信号に基づいてコモンレール20内の燃料圧が目標燃料圧となるように燃料ポンプ21の吐出量が制御される。

電子制御ユニット40はデジタルコンピュータからなり、双方向性バス41によって互いに接続されたROM(リードオンリメモリ)42、RAM(ランダムアクセスメモリ)43、CPU(マイクロプロセッサ)44、入力ポート45及び出力ポート46を具備する。燃料圧センサ22の出力信号は対応するAD変換器47を介して入力ポート45に入力される。

一方、アクセルペダル30にはアクセルペダル30の踏み込み量に比例した出力電圧を発生する負荷センサ31が接続され、負荷センサ31の出力電圧は対応するAD変換器47を介して入力ポート45に入力される。更に入力ポート45にはクランクシャフトが例えば30°回転する毎に出力パルスを発生するクランク角センサ32が接続される。一方、出力ポート46は対応する駆動回路48を介して燃料噴射弁6、スロットル弁駆動用ステップモータ14、及び燃料ポンプ21にそれぞれ接続される。

図2にパティキュレートフィルタPFU,PFLの構造を示す。なお、図2において(A)はパティキュレートフィルタPFU,PFLの正面図を示しており、(B)はパティキュレートフィルタPFU,PFLの側面断面図を示している。図2(A)及び(B)に示されるようにパティキュレートフィルタPFU,PFLはハニカム構造をなしており、互いに平行をなして延びる複数個の排気流通路50,51を具備する。これら排気流通路は下流端が通気性のないシール材52により閉塞された排気ガス流入通路50と、上流端が通気性のないシール材53により閉塞された排気ガス流出通路51とにより構成される。なお、図2(A)においてハッチングを付した部分はシール材53を示している。従って排気ガス流入通路50及び排気ガス流出通路51は薄肉の隔壁54を介して交互に配置される。云い換えると排気ガス流入通路50及び排気ガス流出通路51は各排気ガス流入通路50が4つの排気ガス流出通路51によって包囲され、各排気ガス流出通路51が4つの排気ガス流入通路50によって包囲されるように配置される。

パティキュレートフィルタPFU,PFLは例えばコージェライトのような多孔質材から形成されており、従って排気ガス流入通路50内に流入した排気ガスは図2(B)において矢印で示されるように周囲の隔壁54内を通って隣接する排気ガス流出通路51内に流出する。

図2に示されるパティキュレートフィルタPFU,PFLの容量ないし寸法は比較的小さく、パティキュレートフィルタPFUのみ又はパティキュレートフィルタPFLのみを排気通路内に配置しても微粒子を良好に捕集することはできない。言い換えると、パティキュレートフィルタPFU,PFLの容量ないし寸法は排気通路内に単一のパティキュレートフィルタを配置したときに必要なパティキュレートフィルタの容量ないし寸法よりも小さくされている。

また、上述したようにパティキュレートフィルタPFU,PFLは低捕集効率型フィルタから形成される。図2に示される実施例では、微粒子捕集効率が概ね60%以下になるようにパティキュレートフィルタPFU,PFLを形成する多孔質材の平均細孔径が設定されている。

一方、図2に示される実施例では、上流側パティキュレートフィルタPFUと下流側パティキュレートフィルタPFLとは排気流通路50,51の数や隔壁54の厚さなども含めて同一形状に形成されており、しかしながら上流側パティキュレートフィルタPFUの微粒子捕集効率が下流側パティキュレートフィルタPFLの微粒子捕集効率よりも低くなるようにこれら上流側及び下流側パティキュレートフィルタPFU,PFLの平均細孔径が設定されている点、及び、上流側パティキュレートフィルタPFUの耐熱性が下流側パティキュレートフィルタPFLの耐熱性よりも高くなるようにこれら上流側及び下流側パティキュレートフィルタPFU,PFLの多孔質材が選択されている点で構成を互いに異にしている。

ここで、パティキュレートフィルタの微粒子捕集効率が高くなると圧損が高くなることを考えると、上流側パティキュレートフィルタPFUの圧損を下流側パティキュレートフィルタPFLの圧損よりも小さくしているという見方もできる。

さて、内燃機関から排出された排気ガスは上流側パティキュレートフィルタPFU内及び下流側パティキュレートフィルタPFL内を順次流通し、排気ガス中に含まれる主に炭素の固体からなる微粒子は上流側パティキュレートフィルタPFU上又は下流側パティキュレートフィルタPFL上に捕集される。図1に示される内燃機関はリーン空燃比のもとでの燃焼が継続して行われ、また、下流側パティキュレートフィルタPFL上に担持されている酸化触媒はもちろん、上流側パティキュレートフィルタPFU上に担持されているNOX触媒も酸化作用を有しているので、上流側及び下流側パティキュレートフィルタPFU,PFLの温度が微粒子を酸化しうる温度、例えば250℃以上に維持されていれば、上流側及び下流側パティキュレートフィルタPFU,PFL上で微粒子が酸化せしめられ、除去される。

この場合、本発明による実施例ではパティキュレートフィルタPFU,PFLの容量が比較的小さいので、排気マニホルド16や車両アンダーフロアのような限られた空間内にパティキュレートフィルタPFU,PFLを配置することが可能になる。また、パティキュレートフィルタPFU,PFLが低捕集効率型フィルタから形成されているので、排気通路内に複数のパティキュレートフィルタを配置しても機関背圧が過度に上昇することがない。しかも、内燃機関に近い方の上流側パティキュレートフィルタPFUの圧損が比較的小さいので、機関背圧の上昇が更に抑制されている。

更に、微粒子が上流側パティキュレートフィルタPFUを通過したとしても、微粒子捕集効率が比較的高い下流側パティキュレートフィルタPFLによって捕集されるので、全体としての微粒子捕集効率は高く維持される。
