【発明の属する技術分野】
本発明は、多芯偏波保持ファイバアセンブリの製造方法に関し、さらに詳しくは、方向性を持つ偏波保持ファイバを多芯フェルールに固着した多芯偏波保持ファイバアセンブリを容易に製造できるようにする多芯偏波保持ファイバアセンブリの製造方法に関する。

【従来の技術】
従来、2本の偏波保持ファイバを1つのフェルールに固着してなる2芯偏波保持ファイバアセンブリは、次のようにして製造されている。
(1)2本の偏波保持ファイバ素線の端部の被膜をそれぞれ数cmの長さに剥離する。
(2)多芯フェルールの素線孔に熱硬化性樹脂を注入する。
(3)多芯フェルールの素線孔に2本の偏波保持ファイバ素線を挿入し、被覆を剥離して露出した偏波保持ファイバを多芯フェルールのファイバ孔に挿通する。
(4)多芯フェルールを回転しないように保持し、各偏波保持ファイバを軸回転させて各偏波保持ファイバの方向を調整する。
(5)多芯フェルールを加熱して熱硬化性樹脂を硬化させる。

【発明が解決しようとする課題】
上記従来の2芯偏波保持ファイバアセンブリの製造方法には、次の問題点があった。
(1)多芯フェルールのファイバ孔に偏波保持ファイバ素線を挿入する作業が煩雑である。
(2)各偏波保持ファイバの方向を調整する作業が繁雑である。
(3)熱硬化性樹脂を硬化させる作業が繁雑である。

そこで、本発明の目的は、偏波保持ファイバを多芯フェルールに固着した多芯偏波保持ファイバアセンブリを容易に製造できるようにする多芯偏波保持ファイバアセンブリの製造方法を提供することにある。

【課題を解決するための手段】
第1の観点では、本発明は、(1)複数の偏波保持ファイバ素線の端部の被膜をそれぞれ数cmかつ剥離部の長さに数mmずつの差を付けて剥離する被膜剥離工程と、(2)複数の挿通孔を穿設した保持チューブの前記挿通孔にそれぞれ偏波保持ファイバ素線を挿通し、剥離部の基端を揃えて一体的に保持し、多芯フェルールの素線孔に注入する第2の熱硬化性樹脂が保持チューブの挿入孔に吸い込まれるのを阻止しうる程度に第2の熱硬化性樹脂よりも粘度が高い第1の熱硬化性樹脂で挿通孔の先端側を封止する一体化工程と、(3)多芯フェルールのファイバ孔に偏波保持ファイバを挿通する際に邪魔にならない程度に粘度が低い第2の熱硬化性樹脂を多芯フェルールの素線孔に注入する接着剤注入工程と、(4)多芯フェルールの素線孔に、保持チューブで一体化した複数の偏波保持ファイバ素線を挿入し、各偏波保持ファイバ素線の剥離部を多芯フェルールのファイバ孔に挿通する光ファイバ挿通工程と、(5)多芯フェルールを回転しないように保持治具に保持し、各偏波保持ファイバを軸回転させて各偏波保持ファイバの方向を調整する方向調整工程と、(6)保持治具に多芯フェルールを保持したまま加熱して前記熱硬化性樹脂を硬化させる接着剤硬化工程とを有することを特徴とする多芯偏波保持ファイバアセンブリの製造方法を提供する。

上記第1の観点による多芯偏波保持ファイバアセンブリの製造方法では、次の作用がある。
(1)複数の偏波保持ファイバ素線を保持チューブで一体的にまとめてから多芯フェルールの素線孔に挿入するから、個々の偏波保持ファイバ素線を順に挿入するよりも作業が容易になる。
(2)複数の偏波保持ファイバ素線の剥離部の長さに数mmずつの差を付けて剥離した後、剥離部の基端を揃えて一体化しているから、露出した偏波保持ファイバの先端の位置に段差が生じている。この先端の段差のため、多芯フェルールのファイバ孔に各偏波保持ファイバを順に入れることができ、偏波保持ファイバの先端の位置に段差がない場合よりも作業が容易になる。
(3)細いファイバ孔に偏波保持ファイバを挿通する際に邪魔にならない程度に粘度が低い第2の熱硬化性樹脂を多芯フェルールの素線孔に注入するため、細いファイバ孔に偏波保持ファイバを挿通する際に第2の熱硬化性樹脂が邪魔にならない。
(4)第2の熱硬化性樹脂が保持チューブの挿入孔に吸い込まれるのを阻止しうる程度に第2の熱硬化性樹脂よりも粘度が高い第1の熱硬化性樹脂で保持チューブの挿通孔を封止するため、第2の熱硬化性樹脂が保持チューブの挿通孔に吸い込まれてしまうことを防止できる。
(5)保持治具を用いて各偏波保持ファイバの方向を調整するため、作業が容易になる。
(6)保持治具に多芯フェルールを保持したまま加熱して熱硬化性樹脂を硬化させるため、作業が容易になる。

第2の観点では、本発明は、前記第1の観点による多芯偏波保持ファイバアセンブリの製造方法において、前記第1の熱硬化性樹脂の粘度が38000cpsであり、前記第2の熱硬化性樹脂の粘度が2000cpsであることを特徴とする多芯偏波保持ファイバアセンブリの製造方法を提供する。

【発明の実施の形態】
以下、図に示す実施の形態により本発明をさらに詳細に説明する。なお、これにより本発明が限定されるものではない。
図1は、本発明の一実施形態にかかる2芯偏波保持ファイバアセンブリの製造方法を示すフロー図である。

ステップP1は、被膜剥離工程である。
図2に示すように、第1偏波保持ファイバ素線11の端部の被膜11bを例えば5cmだけ剥離し、第1偏波保持ファイバ11aを露出させる。第1偏波保持ファイバ11aの先端は、垂直にカットする。
同様に、第2偏波保持ファイバ素線12の端部の被膜12bを例えば4.5cmだけ剥離し、第1偏波保持ファイバ12aを露出させる。第2偏波保持ファイバ12aの先端は、垂直にカットする。
これにより、剥離部11c,12cの長さには、例えば5mmの差が付く。

ステップP2は、一体化工程である。
図3に示すように、ナイロン製の保持チューブ10の挿通孔10a,10bに第1偏波保持ファイバ素線11,第2偏波保持ファイバ素線12をそれぞれ挿通し、剥離部基端11d,12dを揃えて一体的に保持する。これにより、第1偏波保持ファイバ先端11eと第2偏波保持ファイバ先端12eには、例えば5mmの段差が付く。なお、図3の(a)は先端から見た図、図3の(b)は側方から見た図である。
次に、図4に示すように、粘度が比較的高い熱硬化性樹脂4Aで挿通孔10a,10bの先端側を封止する。熱硬化性樹脂4Aは、例えば商品名「ハイスーパー」(セメダイン社)で、粘度は38000cpsである。なお、図4の(a)は先端から見た図、図4の(b)は側方から見た図である。

ステップP3は、接着剤注入工程である。
図5に示すように、ステンレス管2の先端側にセラミック体3を固着してなる2芯フェルール1の素線孔1aに粘度が比較的低い熱硬化性樹脂4Bを注入する。熱硬化性樹脂4Bは、例えば商品名「3BND」(エポテック社)で、粘度は2000cpsである。この時、第1ファイバ孔31および第2ファイバ孔32の先端側から真空ポンプで空気を吸引し、第1ファイバ孔31および第2ファイバ孔32にも熱硬化性樹脂4Bを充填する。

ステップP4は、光ファイバ挿通工程である。
図6に示すように、第2熱硬化性樹脂4Bを注入した2芯フェルール1の素線孔1aに、保持チューブ10で一体化した偏波保持ファイバ素線11,12を挿入し、最初に第1偏波保持ファイバ先端11eを第1ファイバ孔31に挿入する。次に、図7に示すように、第2偏波保持ファイバ先端12eを第2ファイバ孔32に挿入する。最後に、図8に示すように、偏波保持ファイバ先端11e,12eが突き出るまで偏波保持ファイバ11a,12aをファイバ孔31,32に挿通する。
この後、第1偏波保持ファイバ先端11eおよび第2偏波保持ファイバ先端12eに付着した第2熱硬化性樹脂4Bを除去しておく。

ステップP5は、方向調整工程である。
図9に示すように、2芯偏波保持ファイバアセンブリ製造装置300は、保持治具100と方向調整装置200とを具備してなる。
まず、保持治具100のフェルール保持部103に、2芯フェルール1を保持する。2芯フェルール1は、回転しないように、上下から板状部材で挟まれて保持される。また、2芯フェルール1に入る直前部分の偏波保持ファイバ素線11,12の被覆11b,12bに照明光が当たるように、照明ライト106が設けられている。

次に、保持治具100の光ファイバ保持部101,102に、第1偏波保持ファイバ素線11,第2偏波保持ファイバ12素線を、それぞれ保持する。偏波保持ファイバ素線11,12は、上下からローラで挟まれて保持される。下側のローラがサーボモータ101m,102mにより回転されることで、偏波保持ファイバ素線11,12をそれぞれ軸回転させることが出来る。

次に、方向調整装置200を作動させる。
図10は、方向調整装置200の動作を示すフロー図である。
ステップQ1では、情報処理部203は、顕微鏡201の焦点調整を行い、2芯フェルール1から突き出している第1偏波保持ファイバ先端面11eに焦点を合わせる。顕微鏡201で撮影した第1偏波保持ファイバ先端面11eの画像は、図11に示すように、ディスプレイ202の画面の半分に表示される。
ステップQ2では、情報処理部203は、第1偏波保持ファイバ先端面11eの応力付与部11f,11fを画像認識により識別し、図12に示すように、応力付与部11f,11fに矩形の第1パターンP1,第2パターンP2を位置決めする。

ステップQ3では、情報処理部203は、顕微鏡201の焦点調整を行い、2芯フェルール1から突き出している第2偏波保持ファイバ先端面12eに焦点を合わせる。顕微鏡201で撮影した第2偏波保持ファイバ先端面12eの画像は、図13に示すように、ディスプレイ202の画面の半分に表示される。
ステップQ4では、情報処理部203は、第2偏波保持ファイバ先端面12eの応力付与部12f,12fを画像認識により識別し、図14に示すように、応力付与部12f,12fに矩形の第3パターンP3,第4パターンP4を位置決めする。

ステップQ5では、画像処理部203は、図15に示すように、第1パターンP1,第2パターンP2の中心間を結ぶ第1基準線L1を生成する。また、第3パターンP3,第4パターンP4の中心間を結ぶ第2基準線L2を生成する。さらに、第1基準線L1,第2基準線L2の中心間を結ぶ第3基準線L3を生成する。

ステップQ6では、画像処理部203は、図16に示すように、第1基準線L1から時計回りに第3基準線L3を見た第1角度θ1および第2基準線L2から時計回りに第3基準線L3を見た第2角度θ2を算出する。
ステップQ7では、画像処理部203は、第1角度θ1と予め作業者が設定した第1目標角度ψ1との第1角度差(θ1−ψ1)が許容範囲内か判定する。また、第2角度θ2と予め作業者が設定した第2目標角度ψ2との第2角度差(θ2−ψ2)が許容範囲内か判定する。そして、第1角度差(θ1−ψ1)および第2角度差(θ2−ψ2)の両方が許容範囲内ならばステップQ11へ進み、そうでないならステップQ8へ進む。

ステップQ8では、画像処理部203は、第1角度差(θ1−ψ1)および第2角度差(θ2−ψ2)の両方が許容範囲内になるようなサーボモータ101m,102mの回転角度φ1,φ2を計算する。
ステップQ9では、画像処理部203は、モータ制御部204を介して、サーボモータ101m,102mを回転角度φ1,φ2だけ回転させる。

ステップQ10では、画像処理部203は、安定時間(例えば6秒)が経過するのを待ってから前記ステップQ6に戻る。この安定時間を設けたため、サーボモータ101m,102mの停止後に、熱硬化性樹脂の粘性等によって生じる偏波保持ファイバ素線11,12の角度ずれを加味した角度調整が可能となり、安定時間を設けない場合よりも、許容範囲内への収束が早くなる。
例えば、第1目標角度ψ1=90゜、第2目標角度ψ2=0゜とした場合、図17に示すような状態に偏波保持ファイバ先端面11e,12eの方向が調整される。

ステップQ11では、画像処理部203は、確認時間(例えば30秒)が経過するのを待ってからステップQ12へ進む。この確認時間を設けたため、第1角度差(θ1−ψ1)および第2角度差(θ2−ψ2)の両方が偶然に許容範囲内になっており、前記ステップQ8〜Q10を一度も通らなかった場合でも、第1角度差(θ1−ψ1)および第2角度差(θ2−ψ2)の両方が許容範囲内に落ち着いているかを確認できる。

ステップQ12では、画像処理部203は、第1角度θ1および第2角度θ2を算出する。
ステップQ13では、画像処理部203は、第1角度差(θ1−ψ1)および第2角度差(θ2−ψ2)の両方が許容範囲内ならばステップQ14へ進み、そうでないなら前記ステップQ8に戻る。

ステップQ14〜Q16では、画像処理部203は、ヒータ制御部205を介して、温度センサ104をモニタしながらヒータ105に給電し、熱硬化性樹脂4A,4Bを加熱し硬化させ、その後、ヒータ105をオフする。
ヒータ105による加熱条件は、例えば60℃で1時間〜80℃で2時間くらいとする。もし、60℃で1時間よりも低温・短時間にすると、硬化が不十分になる。一方、80℃で2時間よりも高温・長時間にすると、光ファイバ11,12の特性に影響を与えかねない。

前記ステップQ16の後、保持治具100から2芯フェルール1および偏波保持ファイバ11,12を外し、2芯フェルール1の先端面を研磨する。

本発明の多芯偏波保持ファイバアセンブリの製造方法によれば、次の効果が得られる。
(1)複数の偏波保持ファイバ素線を多芯フェルールの素線孔に挿入する作業が容易になる。
(2)多芯フェルールのファイバ孔に各偏波保持ファイバを入れる作業が容易になる。
(3)細いファイバ孔に偏波保持ファイバを挿通する際に熱硬化性樹脂が邪魔にならない。
(4)多芯フェルールの素線孔に注入する熱硬化性樹脂が保持チューブの挿通孔に吸い込まれてしまうことを防止できる。
(5)保持治具を用いて各偏波保持ファイバの方向を調整するため、作業が容易になる。
(6)保持治具に多芯フェルールを保持したまま加熱して熱硬化性樹脂を硬化させるため、作業が容易になる。
