本発明は、溶接管の製造方法およびその製造ラインにおいて使用されるシームガイドロール装置に関する。

【従来の技術】
一般に、電縫管の製造工程は、図4に示すように金属帯Aを上下一対のブレークダウンロール群1、小径のロールを長手方向および円周方向に多数配置したケージロールあるいは左右一対のクラスタロール群2および上下一対のフィンパスロール群3などから構成された複数の成形ロール群に連続的に通し、順次円筒状に成形した後、高周波電気抵抗溶接(電縫溶接)装置のコンタクトシュー5による直接通電あるいはレーザ等の高エネルギービーム6を照射してシーム部の両エッジを溶融または半溶融状態としつつ、スクイズロール7にて両エッジを突合せ接合する工程を経ることにより鋼管Pとなる。なお、4はスクイズロール7の上流側においてオープンパイプの中に装着されるシームガイドロール装置である。

上記のような電縫管の成形では、図5に示すように金属帯エッジ部の軌跡長さl1Eが、金属帯中央部の長さl1Cに比較して長いため、エッジ部が一時的に伸ばされ、エッジストレッチが生じる。この成形中におけるエッジ部と中央部との長さの不均衡により、エッジに対して長手方向の引張応力と圧縮応力が作用する。この圧縮応力がエッジに対して過剰に作用した場合、エッジ部が座屈するため、波打ち現象いわゆる縁波が発生する。特に板厚tと外径Dの比t/Dが小さな、いわゆる薄肉管の製造では、図6に示すような縁波が発生し、エッジ突合せ部の健全な溶接ができず、シームの不揃い、溶け落ち等の溶接欠陥が生じる。特に、レーザビーム等により両エッジを溶融し接合させる場合には、縁波の発生による溶接不良はさらに顕著なものとなる。

この縁波の発生を根絶するための対策として、金属帯エッジ部と中央部の伸び量を初期工程から調節し成形する方法、例えば、成形ロール群の最上流側にロールクラウン量を可変とした圧延ロールを配置し、金属帯中央部に予めエッジ部よりも大きな伸び変形を与える方法(特公昭54−4853号)、金属帯に張力を加えながら金属帯エッジ部と中央部の伸び量が等しくなるように圧延しながら成形する方法(特開平4−84626号)などが試みられてきた。

しかし、特公昭64−4853号公報では、ロールクラウン量を可変とした圧延ロールを成形ロール群の最上流に配置しなければならず、既存設備の改造は現実的に不可能である。また、可変圧延ロールの配置は、設備投資が多大となり製造コストの増加となる。さらに、適正な予ひずみ量は管外径、肉厚および材質により異なるため、管の全種類について設定が必要となり、設定作業が非常に煩雑となる。しかも、t/Dが小さい管では、予ひずみの導入によりブレークダウン初期過程でエッジ座屈が発生するという問題がある。

また、特開平4−84626号公報では、圧延量と張力を微妙に調整する必要性があるため、上流から下流に至るまでのロール回転速度、各上下ロール位置(圧延量)および圧延による素材の先進量を、素材の肉厚公差も鑑みながら全ロールに即座にフィードバックしなければならず、実用的とは言えない。しかも、同一管外径においても肉厚が異なる場合には金属帯エッジ部と中央部の延伸量を同一とするため、カリバーの異なったロールが必要となり、ロール費用およびロール組み替え時間を多大に要するという問題があった。

このような問題に対して、薄肉管成形中の縁波の発生をある程度許容し、一度発生した縁波を消去するべく、フィンパスロールとスクイズロール間で管のエッジ部下側を上方に押し上げつつガイドするシームガイドロール(以下、押し上げロールと呼ぶ)を設置する技術が提案されている。これはエッジ部の長手方向にエッジストレッチに対応する伸びを生じているために余った材料を連続的に上方へ押し上げ、エッジ部にテンションを与えることにより、溶接直前のエッジにおいて見掛け上、縁波を消去するものである。
かかる技術として、例えば、特公昭61−34908号公報では、エッジの押し付け量を調整するため、図7に示すように押し上げロール8が、ターンバックル16を備えた左右一対のアジャストロッド17により支持された構造の装置を示している。しかし、このような構造の装置では、押し上げロール8がそれ自体独立して設けられ、オープンパイプPのエッジ部を支える押し上げロール8の押し付け量の調整をターンバックル構造で調整する機構であるため、遠隔操作もできないという問題があった。

また、本出願人らは、この問題を解決するべく、押し上げロール構造を改良し、押し上げロールの押し上げ量を遠隔操作できる構造を提案している(特開平5−208213号)。すなわち、図8および図9に示すように、このシームガイドロール装置4は、昇降装置13を設けて押し上げロール8の押し上げ量を遠隔操作できる構造としている。なお、10は装置本体、11は押し上げロール8の軸受部、14はボトムロール、15はボトムロール14の軸受部である。

一方、特開平5−277757号公報では、押し上げ条件を全く規定せず、実施例中において押し上げロールの設定位置をトップロール中心からトップロール半径以内に設定し、通電点からスクイズロールセンター間でのシーム部が加熱・加圧・溶接される直前での押し上げを行うことによる電縫管の製造方法を提案しているが、押し上げ量に関する記述がなく、単にV収束角を拡大することによる溶接効率の改善のみを示唆している。また、この出願では、押し上げロール位置が高周波電流で通電加熱される部分に相当するため、スパークやフラッシュ等による異物の噛み込みに関する影響も考えられるため、長時間の実操業では大きな問題が残る。

また、特開平7−16760号公報では、電縫管の製造方法として前述の3件の出願と同様に押し上げロールに関する内容を示しているが、この出願においても押し上げ条件を全く規定していない。実施例においては、押し上げロールの設定位置を通電点(コンタクトシュー)の上流側とし、スクイズロールに近い程良いと述べているにもかかわらず、押し上げ位置を全く明示せずに、押し上げ量として5mm以内が適正条件と述べている。しかし、押し上げの効果は、エッジ部の長手方向にエッジストレッチに対応する伸びが生じているために余った材料を連続的に上方へ押し上げ、エッジ部にテンションを与えることにより、溶接直前のエッジにおいて見掛け上、縁波を消去するものであるから、押し上げ量の適正値は、押し上げロールの長手方向の位置に依存する特性を持つため、特開平7−16760号公報の場合においても、実現可能な製造方法、製造条件を明示しているとは言えない。

本発明者らは、上記従来技術の問題点を解決するため、縁波の消去に有効な押し上げ位置と必要な押し上げ量を同定し、エッジ部を押し上げても形状不良のない電縫管の製造方法を提案している(特開平9−1232号)。この技術によれば、本発明者らが先に出願した装置に関する発明(特開平5−208213号)と併せて、縁波のない、かつ、図10に示すごとき断面形状が上方に瓜状の形状不良とならない造管が可能となっている。

【発明が解決しようとする課題】
しかしながら、実操業においては、小径管から大径管まで、しかも、薄肉管から厚肉管のサイズまで様々な管が製造される。小径管の造管においては、管内径の制約により管内に配備されるシームガイドロール装置も小型となるため、そのシームガイドロール装置に装着される押し上げロール径は、必然的に小径ロールとならざるを得ない。このような小径の押し上げロールを用いた場合、押し上げ位置と押し上げ量を本発明者らの先の出願(特開平9−1232号)に規定すると、図11に示すように、押し上げ部でエッジが局部的に塑性変形し、押し上げロール8とスクイズロール7間のエッジにテンションを与えることができないばかりか、過度のエッジストレッチにより、縁波の助長、エッジ突合せ形状の悪化による溶接欠陥の誘発、製品形状の悪化等を生じる場合もある。
また、板厚が15mmを超えるような厚肉管の製造において、図12に示すようにシーム部の両エッジの高さ方向位置がギャップGだけ離れる、いわゆる目違いの抑制に、上述のような押し上げロールを用いると、押し上げ時に作用する荷重により押し上げロールが圧壊する場合もある。

本発明は、このような現状に鑑みてなされたものであり、小径管から大径管まで、かつ、薄肉管から厚肉管まで、縁波の抑制および両エッジ突合せ状態の制御に有効なシームガイドロール装置およびそれを用いた溶接管の製造方法を提供することを目的とする。

【課題を解決するための手段】
本発明者らは、金属帯を複数のロール成形スタンドにより連続的に円筒状に成形する工程において、最終フィンパスロールとスクイズロールとの間に配置した押し上げロールにより縁波を抑制・安定化し、該安定化したシーム部両エッジを高周波電気抵抗溶接あるいはレーザ等の高エネルギービームを照射して溶融または半溶融状態としつつ、スクイズロールにて両エッジを突合せ接合する溶接管の成形方法について鋭意研究を重ねてきた結果、シームガイドロール装置に装着される押し上げロールを複数対とし、それぞれの対の押し上げロールの高さ方向位置を遠隔操作で調整することにより、様々な管サイズの造管においても縁波が十分に抑制され、かつ、両エッジの突合せ形状も最適化され、溶接不良のない、安定した溶接部品質を持つ溶接管が製造できることを究明した。
本発明は、以上の知見に基づいて構成されたものであり、その要旨は、
金属帯を複数のロール成形スタンドにより連続的に円筒状に成形しつつ、両エッジ突合せ部を溶接する溶接管の製造方法において、金属帯のエッジ部を、最終フィンパスロールとスクイズロールとの間に配置した複数対の押し上げロールにより長手方向に大きな円弧状となるように押し上げながら突合せ溶接をすることを特徴とする溶接管の製造方法にある。
また、この製造方法に使用するシームガイドロール装置は、溶接管の製造ラインにおける最終フィンパスロールとスクイズロールとの間に設置されるシームガイドロール装置において、長手方向に配置され、金属帯の両エッジ部を押し上げる複数対の押し上げロールと、各対の前記押し上げロールの高さ方向位置を遠隔操作により各々調整可能とし、各対の前記押し上げロール全体として、長手方向に大きな円弧状となるように金属帯を押し上げ可能とする昇降装置とを備えたことを特徴とするものである。

本発明におけるシームガイドロール装置の押し上げロールは、最終フィンパスロールとスクイズロールとの間にあって長手方向に複数対配置されており、各対の押し上げロールの高さ方向位置をそれぞれ昇降装置により遠隔操作で調整可能となっているので、各対の押し上げロールの高さ方向位置を適正に設定することにより金属帯エッジ部を長手方向に大きな円弧部で押し上げることができる。そのため、エッジ部に局部的な塑性変形を発生せしめることなく適正なテンションを与えることができるため、縁波の発生を抑制することができる。
また、小径管の製造においては、その内部に挿入されるシームガイドロール装置の物理的な制約上、押し上げロール径を小さくせざるを得ないが、このような小径の押し上げロールを用いても多段化されているため、実質的に大径ロールを用いたものに等しく、エッジ部に局部的な塑性変形を発生せしめることなく縁波の発生を抑制することができる。
また、厚肉管の製造の場合でも、押し上げロールが多段化されているので、押し上げ反力を分散させることができ、押し上げロールの破損、圧壊等を防止することができる。

【発明の実施の形態】
図1は本発明の実施の形態におけるシームガイドロール装置の側面図で、図2は正面図である。
このシームガイドロール装置4Aは、図4に示す溶接管の製造ラインにおいて、最終のフィンパスロール3とスクイズロール7との間に、従来のシームガイドロール装置4に代えて設置される。また、このシームガイドロール装置4Aは、図8、図9のように開口部の狭いオープン管の中に装着され、金属帯エッジ部を複数対の押し上げロールにより管内部から上方へ押し上げる。なお、両エッジ部を溶融するための装置として、高周波直接通電装置のコンタクトシュー5と併用して、レーザ溶接装置6を配置しても良い。
図1、図2において、8は金属帯エッジ部を下方より押し上げる左右一対の押し上げロールであり、軸受部材11に軸12により支持されている。このように回転自在に軸支される一対の押し上げロール8を装置本体10の長手方向に複数対タンデム状に配置し、さらに各対の押し上げロール8の軸受部材11を本体10に装着した各々の昇降装置13により支持し、遠隔操作により各対の押し上げロール8の高さ方向位置をそれぞれ調整可能としている。また、各々の押し上げロール8の高さ方向位置は図示しない位置検出器により検出するようになっている。図中、14はボトムロール、15はボトムロール14の軸受部である。

押し上げロールの直径は、押し上げの効果が前述のごとく、エッジ部の長手方向にエッジストレッチに対応する伸びが生じているために余った材料を連続的に上方へ押し上げ、エッジ部にテンションを与えることにより、溶接直前のエッジにおいて見掛け上、縁波を消去するものであるから、弾塑性帯である金属帯のエッジにテンションを十分に与えるためには、局部的な塑性変形を与えないよう、なるべく直径を大きくした方がよい。しかしながら、小径管の製造においては、管内に大きな直径を有する押し上げロールを配置するには構造上無理がある。このため、小径管の製造時に小さな直径の押し上げロールを有した前記従来のシームガイドロール装置4を用いると、図11に示すように、押し上げ部でエッジが局部的に塑性変形し、押し上げロールとスクイズロール間のエッジにテンションを与えることができないばかりか、過度のエッジストレッチにより、縁波の助長、エッジ突合せ形状の悪化による溶接欠陥の誘発、製品形状の悪化等を生じる。このため、本発明の実施の形態で示すように、押し上げロール8の直径は小径であるが、押し上げロール8を多段化し、各押し上げロール8の高さ方向位置を適正化することにより、図3に示すように、押し上げ時の金属帯エッジ部の軌跡を大きな円弧とすることができる。すなわち、見掛け上押し上げロール8の直径を大きくすることが可能となり、エッジの局部的な塑性変形を防止し、押し上げロール8とスクイズロール3間のエッジに十分なテンションを与えることができる。

また、特に厚肉管の製造においては、押し上げ時に作用する押し上げ反力が非常に大きいため、前記従来のシームガイドロール装置4を用いると、管内面の押し上げロールとの接触部が塑性変形し、偏肉分布(減肉)あるいはロールマークを生じる。また、最悪の場合には、押し上げロールが圧壊し、管内面に手直し不能な傷を生じる。このため、上記押し下げロール8を多段化することにより、押し上げ時に作用する押し上げ反力を各段に分散し、偏肉分布あるいはロールマークおよび押し上げロールの圧壊を防止することができる。
なお、押し上げロールの段数は、見掛け上の押し上げロールの大径化および押し上げ反力の分散の点で、できるだけ多い方が有利であるが、後述する実施例の結果から2段以上とすることで十分な効果が得られる。

実施例1.
表1は、特開平5−208213号公報による技術であるシームガイドロール装置4と本発明のシームガイドロール装置4Aを使用し、外径・肉厚の異なる電縫管を製造した場合の目違いおよび縁波抑制効果を示す。シームガイドロール装置4、4Aは、図4に示すごとく最終のフィンパスロール3とスクイズロール7との間に設置する。

本発明のシームガイドロール装置4Aの構造としては、図1に示すごとく押し上げロール8を多段化し、各ロールの昇降の遠隔操作が行えるものであり、最終のフィンパスロール3とスクイズロール7間で一定の位置に保持する機構としては、特開平5−208213号公報による技術を採用することにより達成できる。また、押し上げの位置および押し上げ量の決定は、複数段の押し上げロール8のうち、最大の押し上げ量を与える押し上げロールの位置および押し上げ量を、特開平9−1232号公報による技術を採用することにより、縁波抑制効果が十分得られる押し上げ位置および押し上げ量にすることができる。また、縁波の計測は、図4中のコンタクトシュー5の上下動を絶縁処理を施した接触式変位計により両側(ドライブ側、オペレータ側)ともに計測し、目違い量Gは上記それぞれの縁波の差分値として計測した。なお、目違い、縁波抑制効果の指標としては、以下の式から得られる目違い変化率、縁波変化率で表した。

また、溶接品質の指標として、造管したサンプルから任意の溶接箇所の50点を断面研磨し観察した際に、溶接欠陥が存在したサンプルの割合を以下の式から得られる溶接欠陥発生率として表した。

表1に示すごとく、本発明以外の方法にて押し上げを実施した場合には、目違い、縁波抑制効果が十分でない、あるいは、逆に目違い、縁波の助長により溶接欠陥を生じる。また、押し上げ荷重の過負荷により押し上げロールが破損する等の不具合を生じる。これに対し、本発明では、比較例に生じる不具合が一切なく、安定した溶接品質を持つ溶接管の製造が可能である。

実施例2.
表2に、外径114.3mm、肉厚1.2mm、材質SUS304を用いて、5kwのレーザにて、管外面側の上面から照射し溶接管を造管した場合における目違い、縁波の抑制効果と溶接欠陥の発生率を示す。なお、縁波の計測は、スクイズロール7の上流側120mmの位置にセットした非接触型レーザ変位計により両エッジ(ドライブ側、オペレータ側)の上下動をともに計測し、目違い量Gは上記それぞれの差分値として計測した。なお、目違い、縁波抑制効果の指標としては、上記式から得られる目違い変化率、縁波変化率で表した。

表2に示すごとく、本発明以外の方法にて造管した場合には、目違い、縁波の抑制効果が不十分となり、多数の溶接欠陥を誘発する。これに対し、本発明では、比較例に比べ目違い、縁波の抑制効果に優れ、溶接欠陥の発生を抑制することができる。また、押し上げロール段数を2段以上とすることで十分な効果が得られることがわかる。

【発明の効果】
以上説明したように、本発明によれば、様々な管外径および肉厚を持つ溶接管の製造において、複数対の押し上げロールを備えたシームガイドロール装置を最終のフィンパスロールとスクイズロールとの間に設置し、該押し上げロールの高さ方向位置を遠隔操作で調整することにより、金属帯エッジ部を長手方向に大きな円弧状となるように押し上げることができるので、エッジ部の縁波を適切に抑制し、溶接品質を向上した溶接管の製造が可能となる。さらには、非常に高いレベルでエッジ安定度が要求されるレーザ等の高エネルギービームを用いた溶接管の製造において、縁波の抑制とエッジ突合せ状態の安定化により、常に安定した溶接品質を持つ溶接管の製造が可能となる。
