【発明の属する技術分野】
本発明は、列車やモノレールなどの車両用部材に関するものであり、特に、耐着火性の判定基準を定めた国土交通省令第151号第5節車輌の火災対策等第83条(本明細書では単に「国土交通省令第151号」という。)に準拠した試験で着火を起こさない着火特性をもった車両用部材に関するものである。

【従来の技術】
従来、例えば、列車などの車両用部材としては、鉄、アルミニウム、ステンレススチールなどの金属材料が一般に使用されている。最近では、軽量化のニーズから、一部、内装用などとして、ガラス繊維或いは炭素繊維を強化繊維として使用した繊維強化複合材、即ち、ガラス繊維強化プラスチック或いは炭素繊維強化プラスチックが採用されている。

このような車両用部材は、基本的に燃えにくい材料が採用され、使用部位によってその難燃性レベルを選択して使用されている。そのために、ガラス繊維や炭素繊維を用いた繊維強化プラスチックの場合には、使用する樹脂(マトリックス樹脂)に、燃えにくい樹脂を使用することで対応している。

例えば、特許文献1には、触媒として2価金属水酸化物とアンモニアを併用して合成された含窒素結合を持つ特定のレゾール型フェノール樹脂の固形分に対しポリビニルブチラール樹脂の変性率が5〜15重量%であるポリビニルブチラール変性フェノール樹脂と、炭素繊維とからなる鉄道車両用複合成型物が記載されている。

また、特許文献2には、ハロゲンを含有しないエポキシ樹脂、金属酸化物、ガラス転移温度が120℃以上の熱可塑性樹脂、及びエポキシ樹脂硬化剤を必須として含有するマトリックス樹脂と、炭素繊維とからなる繊維強化樹脂複合材料が記載されている。

【発明が解決しようとする課題】
しかしながら、特許文献1、2に記載するように車両用として炭素繊維プラスチック材料が開発されても、成形性での難しさや、コスト的に高くつくこと等の理由から、従来はほとんど使用されず、実際は、耐熱を強化した厚肉のガラス繊維強化プラスチックが使用されていたのが実態である。

しかしながら、最近は、車両高速化の要求が大となり、軌道等のインフラへの影響が無視できなくなってきた。その対応として車両の軽量化ニーズが大きく高まり、又環境保全の課題からリサイクル可能な材料への転換ニーズが高まり、重量的に重く、且つリサイクルが難しいガラス繊維強化プラスチックから、炭素繊維強化プラスチックへの転換が開始されている。

炭素繊維強化プラスチックの特徴は、ガラス繊維強化プラスチックに対して、比重が小さく、単位面積当たりの強度、弾性率の高い材料が選択できることにより、非常に軽量化の設計が可能となること、及び、廃棄処理の際、炭素部分は鉄鋼材料としての再利用が可能であることである。

更に、炭素繊維は、ガラス繊維に比較し高価であるが、熱伝導率がよいことから、不燃等を要求される材料に向いているという特徴を持っている。

しかし、従来は、不燃性を達成するために、樹脂の改善を中心に進めてきたために炭素繊維の高い強度、弾性率などの十分な性能を発揮できず、そのため炭素繊維の性能をフルに発揮できるような薄肉の材料を提供できなかった。

また、上記理由からコスト高となり、実際の採用へは至らなかった。

従って、本発明の目的は、上記問題を解決するためになされたものであり、低コストで、薄肉において良好な不燃性を維持し、難燃材料、極難燃材料、或いは、不燃材料として好適に使用することができ、しかも、強度低下をも回避することができる、一部又は全部が繊維強化複合材とされる、国土交通省令第151号に準拠した試験で着火を起こさない車両用部材を提供することである。

本発明の他の目的は、低コストで、薄肉において良好な不燃性を維持し、難燃材料、極難燃材料、或いは、不燃材料として好適に使用することができ、しかも、強度低下をも回避することができると共に、更に、耐衝撃性及び傷付き難い特性を有した、一部又は全部が繊維強化複合材とされる、国土交通省令第151号に準拠した試験で着火を起こさない車両用部材を提供することである。

【課題を解決するための手段】
上記目的は本発明に係る車両用部材にて達成される。

第1の本発明によれば、一部若しくは全部が繊維強化複合材で形成された車両用部材において、
少なくとも一側の面に表面層として、熱伝導率100W/m・K未満の繊維を用いた繊維強化複合材を厚さ0.1mm〜1.0mmで配置し、且つ、その内層に熱伝導率100W/m・K以上の炭素繊維若しくは金属繊維にマトリックス樹脂を含浸させて形成した繊維強化複合材を配置し、前記内層としての繊維強化複合材の層の厚みが0.1mm〜1.0mmであることを特徴とする、国土交通省令第151号に準拠した試験で着火を起こさない車両用部材が提供される。

第1の本発明の一実施態様によれば、前記表面層の熱伝導率100W/m・K未満の繊維は、炭素繊維、ガラス繊維、アラミド繊維、ポリエチレン繊維、ポリアリレート繊維、ポリビニールアルコール繊維、若しくは、ベンズアゾール繊維であり、前記繊維強化複合材の繊維体積含有率は30%〜70%である。また、前記内層としての炭素繊維は、ピッチ系炭素繊維であり、前記金属繊維は、アルミニウム繊維若しくは銅繊維であり、前記繊維強化複合材の繊維体積含有率は30%〜70%とし得る。

第1の本発明の他の実施態様によれば、前記表面層及び前記内層のマトリックス樹脂は、エポキシ樹脂、ビニールエステル樹脂、不飽和ポリエステル樹脂、MMA樹脂、アクリル樹脂、ウレタン樹脂、若しくは、メラニン樹脂である。更に、前記表面層のマトリックス樹脂として、難燃性或いは極難燃性の樹脂である、フェノール樹脂、ポリイミド樹脂、水酸化アルミニウム等の充填剤を添加したエポキシ樹脂、又は、ハロゲン化合物、リン化合物等の添加物を配合したエポキシ樹脂を用い、更に不燃性を高めることができる。

【発明の実施の形態】
以下、本発明に係る車両用部材を図面に則して更に詳しく説明する。

参考実施例1
図1(A)に、本発明の車両用部材の一参考実施例の概略構成を示す。本実施例にて、車両用部材1は、平らな板状部材とされ、一部若しくは全部が繊維強化複合材で形成される。

本実施例にて、車輌用部材の不燃性の評価は「国土交通省令第151号に準拠した試験」に基づき行なった。「国土交通省令第151号に準拠した試験」は当業者には周知であるので、これ以上の説明は省略する。

本実施例では、板状部材とされる車両用部材1の片側の面に、即ち、板厚方向で表面領域に位置する表面層2として繊維強化複合材が配置され、板厚方向の表面より内部領域に位置した残余の層厚部分3は、繊維強化複合材、又は、ハニカム材若しくは発泡材などの軽量部材などで形成される基材とされる。

表面層繊維強化複合材2は、強化繊維として熱伝導率100W/m・K以上の炭素繊維若しくは金属繊維に、マトリックス樹脂を含浸して形成される。

熱伝導率100W/m・K以上の炭素繊維としては、ピッチ系の炭素繊維、例えば、日本グラファイトファイバー株式会社製の「XN40」(商品名)、「XN60」(商品名)などが好適に使用され、また、金属繊維としては、アルミニウム繊維若しくは銅繊維が好適に使用される。これら炭素繊維或いは金属繊維は、長繊維を一方向に揃えたものが好ましく、場合によってはクロス、或いは、短繊維による不織布、など種々の形態とすることができる。

また、マトリックス樹脂としては、エポキシ樹脂、ビニールエステル樹脂、不飽和ポリエステル樹脂、MMA樹脂、アクリル樹脂、ウレタン樹脂、若しくは、メラニン樹脂を使用することができる。このとき、繊維強化複合材の繊維体積含有率は30%〜70%とされ、通常、50%〜60%とされる。

上記構成の表面層繊維強化複合材2を、車両用部材1の表面に、好ましくは、厚さ(t)=0.1mm〜1.0mmにて設けることにより、車両用部材1に「不燃性」を付与することができる。

表面層繊維強化複合材2の厚さ(t)が0.1mmより小さい場合には、車両用部材1に「不燃性」を付与することが困難となり、厚さ(t)が1.0mmを越えると、「不燃性」特性は増大するものの、表面層繊維強化複合材2の使用量が増大し、経済的な面から好ましくない。

車両用部材1の全体の厚さ(T)は、任意に設計することができるが、通常2.0〜15.0mmとされる。

車両用部材1の残余の基材部分3は、繊維強化複合材とすることができ、強化繊維としては、例えば、熱伝導率3〜10W/m・K程度とされる一般の炭素繊維、ガラス繊維、アラミド繊維、ポリエチレン繊維、ポリアリレート繊維、ポリビニールアルコール繊維、若しくは、ベンズアゾール繊維であり、これら繊維を単独で、或いは、複数種混入してハイブリッドにて使用することができる。また、マトリックス樹脂としては、エポキシ樹脂、ビニールエステル樹脂、不飽和ポリエステル樹脂、MMA樹脂、アクリル樹脂、ウレタン樹脂、若しくは、メラニン樹脂を使用することができる。このとき、基材3としての繊維強化複合材の繊維体積含有率は30%〜70%とされ、通常、50〜60%とされる。

基材部分3としては、軽量部材、例えば、通常使用されるアルミニウム或いはアラミド樹脂などで作製したハニカム構造体、例えば、ディーアイシーヘクセル株式会社製の「ノーメックスハニカムコア(HRH−78)」(商品名)などを使用することもできる。場合によっては、ウレタンフォームなどの発泡材なども使用可能である。

上記構成の車両用部材1の製造方法について説明すると、車両用部材1は、一例によれば、先ず、強化繊維にマトリックス樹脂を含浸或いは加熱浸透させてプリプレグ形態の表面層繊維強化複合材2を成形し、次いで、このプリプレグ状表面層繊維強化複合材2を、基材3として準備された繊維強化複合材、又は、ハニカム構造体若しくはウレタンフォームなどの発泡材にて形成された軽量部材3の表面に接着剤にて貼着し、硬化することによって作製される。

勿論、表面層繊維強化複合材2は、プリプレグ形態ではなく、完全に硬化した後、基材3の表面に一体に貼着しても良い。

本実施例の上記構成とされる車両用部材1によれば、表面層繊維強化複合材2は、強化繊維として、極めて熱伝導性の良い、熱伝導率100W/m・K以上の炭素繊維が使用されていることにより、車両用部材表面に加えられた熱は、表面層繊維強化複合材2により平面的に拡散し、部材1の内部にまで伝わることが防止される。従って、本実施例によれば、マトリックス樹脂としては、特に、難燃性或いは極難燃性の樹脂を使用する必要はない。

また、本実施例にて車両用部材1の残余の基材部分3として、繊維強化複合材を使用した場合には、この基材層繊維強化複合材3の強化繊維としては、上述のように、熱伝導率100W/m・K以上の炭素繊維を使用する必要はなく、また、マトリックス樹脂としても、特に、難燃性或いは極難燃性の樹脂を使用する必要はない。

次に、本実施例の車両用部材1の作用効果を立証するために行った実験例について説明する。

図1(A)に示す構成の車両用部材1にて、表面層繊維強化複合材2の繊維の熱伝導率を種々変更したときの車両用部材の着火特性を表1に示し、又、表2に、表面層繊維強化複合材2の表面厚さ(t)を種々変更したときの車両用部材の着火特性を示す。着火特性、即ち、不燃性の評価は、国土交通省令第151号に準拠した試験に基づいて行った。

尚、国土交通省令第151号によれば、不燃性の評価は、A:可燃、B:難燃、C:極難燃、D:不燃の4レベルで示されている。本発明においては、「D:不燃」レベルのものを「不燃性」であると評価した。

本実施例の評価試験において、表1に示す試験結果は、車両用部材1の表面層繊維強化複合材2の厚さ(t)は、0.2mmの一定とした。また、基材部分3は、熱伝導率3〜10W/m・K程度とされるPAN系炭素繊維である東レ株式会社製の「T700」(商品名)に、エポキシ樹脂を含浸させた繊維強化複合材3を使用した。このときの繊維強化複合材3の繊維体積含有率は60%であり、厚さ(T−t)は、1.8mmとした。

尚、表中の炭素繊維「M46J」、「M50」及び「M55」は、東レ株式会社製の炭素繊維の商品名である。

上記参考実施例にて表面層繊維強化複合材2は、車両用部材1の一側の表面に厚さ(t)=0.1mm〜1.0mmにて配置した場合について説明したが、図1(B)に示すように、表面層繊維強化複合材2は、車両用部材1の両側の表面に厚さ(t)=0.1mm〜1.0mmにて配置することもできる。

実施例1
図2(A)に本発明の一実施例を示す。参考実施例1では、図1(A)、(B)に示すように、熱伝導率100W/m・K以上の炭素繊維或いは金属繊維を強化繊維として使用した表面層繊維強化複合材2を、車両用部材1の片側の面或いは両側の面に表面層として、好ましくは、厚さ(t)=0.1mm〜1.0mmにて形成することにより、車両用部材1に「不燃性」を付与する構成とした。

斯かる構成の車両用部材1は、不燃性の点では極めて好ましい特性を有するものであるが、表面が傷付き易く、又、耐衝撃性の点で若干問題がある。

そこで、本実施例では、図2(A)に示すように、車両用部材1の表面層部分4は、強化繊維として熱伝導率は100W/m・K未満ではあるが、強度、弾性率においてより優れている繊維を使用し、この繊維にマトリックス樹脂を含浸させて形成した繊維強化複合材を厚さ(T0)=0.1mm〜1.0mmで配置し、その内層5として、熱伝導率が100W/m・K以上の炭素繊維若しくは金属繊維にマトリックス樹脂を含浸させて形成した繊維強化複合材を配置した構成とされる。

本実施例の上記構成とされる車両用部材1によれば、上述のように、耐衝撃性に優れた表面層繊維強化複合材4を設けることにより、車両用部材1に、耐衝撃性、及び、傷付き難い特性を与え、しかも、内層繊維強化複合材5は、強化繊維として、極めて熱伝導性の良い、熱伝導率100W/m・K以上の炭素繊維或いは金属繊維を使用していることにより、車両用部材表面に加えられた熱は、内層繊維強化複合材5により平面的に拡散し、車両用部材1の内部にまで伝わることが防止される。従って、本実施例によれば、マトリックス樹脂としては、特に、難燃性或いは極難燃性の樹脂を使用する必要はない。

次に、本実施例の車両用部材1の作用効果を立証するために行った実験例について説明する。

図2(A)に示す構成の車両用部材1にて、表面層4として、熱伝導率3〜10W/m・K程度とされるPAN系炭素繊維である東レ株式会社製の「T700」(商品名)、ガラス繊維、及びアラミド繊維にマトリックス樹脂を含浸させた繊維強化複合材を使用し、内層繊維強化複合材5の繊維の熱伝導率を種々変更したときの車両用部材の着火特性を調べた。表面層4としてPAN系炭素繊維「T700」(商品名)を使用した場合を表3に示した。表面層4としてガラス繊維及びアラミド繊維を使用した場合も、PAN系炭素繊維「T700」(商品名)の場合と同様の結果を示したので、表としては示さなかった。

又、表4及び表5に、表面層繊維複合材4の表面厚さ(T0)を種々変更したときの車両用部材の着火特性を示し、更に、表6に、内層繊維強化複合材5の厚さ(t)を種々変更したときの、車両用部材1の着火特性を示す。

表3、4、5、6における着火特性の評価は、国土交通省令第151号に準拠した試験に基づいて行った。

表3に示す評価試験では、表面層繊維強化複合材4及び内層繊維強化複合材5のマトリックス樹脂はエポキシ樹脂であり、繊維体積含有率は60%であった。また、表面層繊維強化複合材4及び内層繊維強化複合材5の厚さ(T0、t)は共に0.2mmとした。また、基材部分3は、熱伝導率3〜10W/m・K程度とされるPAN系炭素繊維である東レ株式会社製の「T700」(商品名)に、エポキシ樹脂を含浸させた繊維強化複合材3を使用した。このときの繊維強化複合材3の繊維体積含有率は60%であり、厚さは、2.6mmとした。

また、表4に示す評価試験では、車両用部材1の表面層繊維強化複合材4は、熱伝導率3〜10W/m・K程度とされるPAN系炭素繊維である東レ株式会社製の「T700」(商品名)にマトリックス樹脂を含浸させた繊維強化複合材を使用した。マトリックス樹脂はエポキシ樹脂を使用し、繊維体積含有率は60%とした。内層繊維強化複合材5は、強化繊維として熱伝導率100W/m・K以上のピッチ系の炭素繊維である、日本グラファイトファイバー株式会社製の「XN40」を使用した。また、基材部分3は、熱伝導率3〜10W/m・K程度とされるPAN系炭素繊維である東レ株式会社製の「T700」(商品名)に、エポキシ樹脂を含浸させた繊維強化複合材3を使用し、繊維体積含有率は60%であった。このときの内層繊維強化複合材5の厚さは1.0mmであり、繊維強化複合材3の厚さは、1.0mmとした。
