【発明の属する技術分野】
本発明は、自動車などの内燃機関からの排気ガス中に含まれる有害成分である一酸化炭素(CO)、炭化水素(HC)および窒素酸化物(NOx)を同時に除去する排気ガス浄化用触媒に関する。

【従来の技術】
内燃機関から排出されるガス中の有害成分を除去する排気ガス浄化用触媒に関して種々の提案がなされている。

近年、世界的な排気ガスの規制強化に対応するために、エンジン改良を含めて種々の検討がなされている。その最も有力な手段の一つとして、触媒の位置をよりエンジン側に近づけることによりエンジン始動直後の触媒床温度をより速く上昇させ、触媒の着火速度を早める方法が検討されている。このような触媒の使用方法は、エンジン始動直後の浄化性能は優れるものの、よりエンジンの近くで使用されるため、従来よりも高温に曝され、その結果、より高い耐熱性を要求されることになる。

一方、同様の効果を得る方法として、触媒の作動し始める温度を下げる、すなわち、より低温着火性能の優れた触媒を使用する方法がある。しかし、従来、ガソリン車の三元触媒においては、低温着火性能を改善することは困難であり、貴金属使用量を増加することで対応してきた。

【発明が解決しようとする課題】
本発明の目的は、従来用いられてきた触媒系よりもより低温で触媒作用を発現する低温着火性能に優れた排気ガス用触媒を提供することにある。

【課題を解決するための手段】
本発明者らは、この課題を解決するために鋭意研究した結果、ガソリン車用の三元触媒において最も重要な成分の一つである酸素の吸着脱離作用を有する酸素貯蔵材料に着目した。

これまで、種々のタイプのセリウム酸化物が酸素貯蔵材料として使用されてきている。現在までに、セリウム酸化物の酸素貯蔵能力の耐熱性を向上させるために、ジルコニウム酸化物を添加したり、希土類酸化物を添加したり、または、酸化ジルコニウム中にセリウム酸化物を固溶させた技術が開示されている。これらの技術のなかで、反応温度帯が比較的低い400〜500℃においては、酸化ジルコニウム中にセリウム酸化物を固溶させた場合に、単位セリウム酸化物当たりの酸素貯蔵能力が最も高くなる。すなわち、酸化セリウムよりも酸化ジルコニウム中にセリウム酸化物を固溶させることにより、酸素の吸着脱離作用の発現する温度帯が低温側にシフトする。本発明においては、酸化ジルコニウム中にセリウム酸化物が固溶された上に、その他の成分としてFe、Co、Ni、SnおよびInよりなる群から選ばれた少なくとも1種の酸化物を添加することにより、さらに酸素の吸着脱離作用の発現する温度を低温化でき、より低温着火性能に優れた触媒を開発するに至った。

本発明においては、以下に述べるように低温で酸素の吸着脱離作用を発現する酸素貯蔵材料を使用することにより、より低温着火性能に優れた触媒を開発することに成功した。すなわち、より低温で酸素の吸着脱離作用を発現する酸素貯蔵材料として、酸化ジルコニウム中にセリウム酸化物が固溶された上に、さらにFe、Co、Ni、SnおよびInよりなる群から選ばれた少なくとも1種の酸化物が固溶され、なおかつ、独立したセリウム酸化物などが形成されることなく、均一な正方晶型に酸化ジルコニウムの結晶構造を有する複合酸化物を使用した触媒である。

本発明の技術範囲は、特許請求の範囲の各請求項に記載された文言に限定されることなく、当業者がそれらから容易に置き換えられる範囲にもおよぶ。

【発明の実施の形態】
本発明に用いられる貴金属としては、パラジウム、白金及びロジウムから選ばれた少なくとも1種が挙げられる。貴金属の使用量は、完成触媒1リットル当たり、通常、0.05〜30g、好ましくは0.15〜20gである。0.05g未満であると初期および耐久後の触媒活性が十分でなく、一方、30gを越えると使用量に比例する触媒活性が得られないために好ましくない。ここで、完成触媒1リットル当たりの貴金属等の触媒成分の使用量とは、触媒成分自体を成型した場合はその成形体自体の見掛けの体積を基準とし、また、耐火性三次元構造体に構成成分を担持した場合は、三次元構造体の見掛けの体積を基準として表示する。したがって、見掛けの体積を基準とすることから、三次元構造体および完成後の触媒の何れの体積を用いても実質的に差異はないといえる。

本発明に用いられる耐火性無機酸化物としては、通常、触媒担体として用いられるものであれば何れでもよく、例えば、α-アルミナ、若しくはγ、δ、η、θなどの活性アルミナ、チタニア、若しくはジルコニア、チタニア、酸化珪素またはこれらの複合酸化物、例えば、アルミナ-チタニア、アルミナ-ジルコニア、チタニア-ジルコニアなどを用いることができるが、好ましくは活性アルミナである。耐火性無機酸化物の形状としては、粉体が好ましい。セリウムおよび添加物を含有したジルコニウム酸化物をX線回折法で測定する場合に、ジルコニウムの酸化物だけ確認できることから、耐火性無機酸化物には、ジルコニウムを含まないことが好ましい。耐火性無機酸化物の使用量は、完成触媒1リットル当たり、通常、10〜300g、好ましくは50〜250gである。10g未満であると貴金属が十分に分散できず耐久性が十分でなく、一方、300gを越えると排気の圧力損失が増加するために、好ましくない。

本発明に用いられるセリウム及び添加物を含有するジルコニウム酸化物としては、正方晶型の酸化ジルコニウムの単一の結晶構造を示すものである。この結晶構造は、X線回析法により確認でき、従来のセリウムを含有するジルコニウム酸化物ではセリウム酸化物及び添加物を含む種々の独立した酸化物にピークが存在するのに対し、本発明に使用される酸化物では正方晶型の酸化ジルコニウムのピークだけが現れる。すなわち、正方晶型の均一な結晶構造を示す。ここで添加物としては、Y、Ti、Cr、Mn、Fe、Co、Ni、Cu、Zn、SnおよびInよりなる群から選ばれた少なくとも1種を挙げることができ、好ましくはSn、FeおよびInよりなる群から選ばれた少なくとも1種を挙げることができる。セリウムおよび添加物を含有するジルコニウム酸化物における添加物の量が、0.05〜10質量%の範囲が好ましい。

セリウム及び添加物を含有するジルコニウム酸化物は、通常、(a)セリウムとジルコニウムとの質量比が、CeO2換算:ZrO2換算で、1:8〜1:1、好ましくは1:5〜1:1であり、(b)添加物とジルコニウムとの質量比が、酸化物換算:XrO2換算で、1:1000〜1:2、好ましくは1:200〜1:4であることが好ましい。

セリウムおよび添加物を含有するジルコニウム酸化物の製造方法については、例えば、以下の2種類を代表例として挙げることができるが、本発明の趣旨に反しない限りこれらの製法に限定されるものではない。

さらに、特に、貴金属としてPdを含む触媒では、上記触媒成分の他に、耐久性およびNOx浄化能の観点からアルカリ土類酸化物を含むことが好ましい。アルカリ土類金属酸化物としては、バリウム、マグネシウム、カルシウム、ストロンチウムの酸化物を挙げることができ、なかでもバリウム酸化物が望ましい。

アルカリ土類金属酸化物の使用量は、完成触媒1リットル当たり、通常、0.1〜50g、好ましくは1〜30gである。0.1g未満であると耐熱性が不十分であり、一方、50gを越えると使用量に比例した結果が得られないため好ましくない。

上記触媒成分を被覆する耐火性三元構造体としては、ハニカム担体等が挙げられるが一体成型のハニカム構造体が好ましく、例えば、モノリスハニカム担体、メタルハニカム担体、プラグハニカム担体等を挙げることができる。

モノリス担体としては、通常、セラミックハニカム担体と称されるものであればよく、特にコージェライト、ムライト、α-アルミナ、ジルコニア、チタニア、リン酸チタン、アルミニウムチタネート、ベタライト、スポジュメン、アルミノシリケート、マグネシウムシリケート等を材料とするハニカム担体が好ましく、なかでもコージェライト質のものが特に好ましい。その他、ステンレス鋼、Fe-Cr-Al合金等の如き酸化抵抗性の耐熱性金属を用いて耐火性三次元構造体としたものが用いられる。

これらのモノリス担体は、押出成型法やシート状素子を巻き固める方法などで製造される。そのガス通過口(セル形状)の形は六角形、四角形、三角形またはコルゲーション形のいずれであってもよい。セル密度(セル数/単位断面積)は100〜600セル/平方インチであれば十分に使用可能であり、好ましくは200〜500セル/平行インチである。

本発明における触媒成分を被覆する方法としては、特に限定されるものではないが、通常、含浸法が好適に用いられる。

本発明による触媒は、例えば次のような方法によって調製することができる。

まず、所定量の白金などの貴金属の硝酸塩などの水溶液中に、アルミナなどの耐火性無機酸化物の粉末および、セリウムおよび添加物を含有するジルコニウム酸化物の粉末を投入し、十分に混合して含浸させた後、80〜250℃、好ましくは100〜150℃の温度で乾燥し、次いで300〜850℃、好ましくは400〜700℃の温度で0.5〜5時間、好ましくは1〜2時間焼成する。貴金属としてPdを含む場合はアルカリ土類金属酸化物を用いることが好ましいが、かかるアルカリ土類金属酸化物またはそれらの硝酸塩、酢酸塩等の塩類をこの段階で加える。貴金属を除いて全ての酸化物の粉末を用いる場合には、乾燥、焼成工程を経ることなく、そのまま次の湿式粉砕工程を実施してもよい。

次に、得られた粉末をボールミル等を用いて湿式粉砕してスラリー化し、このようにして得られた触媒組成物のスラリーにコージェライト製等の耐火性三次元構造体を含浸し、余分なスラリーを除去した後、80〜250℃、好ましくは100〜150℃の温度で乾燥し、必要により300〜800℃、好ましくは400〜700℃で0.5〜3時間、好ましくは1〜2時間焼成する。

最初に、本発明に使用されるセリウムおよび添加物を含有したジルコニウム酸化物のX線回析法によるスペクトルチャートを図1に、従来のセリウムおよびランタンを含有するジルコニウム酸化物のX線回折法によるスペクトルチャートを図2に示す。図2からは、従来の酸化物はセリウム酸化物を含む種々の独立した酸化物のピークが存在するのに対し、図1からは、本発明で用いられるセリウムおよび添加物を含有したジルコニウム酸化物は正方晶型の酸化ジルコニウムの均一な結晶構造のピークだけであった。なお、この評価は、空気中1000℃で10時間エージングした後に行った。

(触媒の評価)
実施例1〜9および比較例1〜4で得られた触媒を、エンジン耐久後、触媒活性を評価した。以下にその手順を示す。

市販の電子制御方式のエンジンを使用し、各触媒を充填したマルチコンバーターをエンジンの排気系に設置し、耐久テストを行った。エンジンは定常運転60秒、減速6秒(減速時に燃料がカットされて、触媒は高温酸化雰囲気に曝される)というモード運転で運転し、触媒床温度が定常運転時900℃となる条件で50時間耐久した。耐久後の触媒性能の評価は、市販の電子制御方式のエンジンを使用し、各触媒を充填したマルチコンバーターを、エンジンの排気系に設置して行った。触媒の三元性能は、触媒入口ガス温度400℃、空間速度250,000hr-1の条件で評価した。この際、外部発振器より、1Hzの正弦波型信号をエンジンのコントロールユニットに導入し、空燃比(A/F)を、±1.0A/F、1Hzで振動させながら平均空燃比を連続的に変化させ、このときの触媒入口および出口のガス組成を同時に分析して、平均空燃比A/Fが、15.1〜14.1までのCO、HCおよびNOxの浄化率を求めた。

上記のようにして求めたCO、HCおよびNOxの浄化率対入口空燃比をグラフにプロットして三元特性曲線を作成し、CO、NOx浄化率曲線の交点(クロスオーバーポイントと呼ぶ)の浄化率と、その交点のA/F値におけるHC浄化率を下記表3に示す。

また、触媒の低温での浄化性能は、空燃比を±0.5A/F(1Hz)の条件でガスを振動させながら、平均空燃比をA/F=14.6に固定してエンジンを運転した。エンジン排気系の触媒コンバーターの前に熱交換器を取付て、触媒入口ガス温度を200〜500℃まで一定の昇温速度(20℃/分)で変化させた。その際、触媒の入口および出口のガス組成を分析して、CO、HCおよびNOxの浄化率を求めることにより評価した。このようにして求めた、CO、HCおよびNOxの浄化率が50%に到達した温度(ライトオフ温度)を測定して表3に示す。
