本発明は、高分子材料を溶剤に溶解したドープを、ダイリップから支持体上に流延してキャストフィルムを製造する方法に関するものである。さらに詳しくは、フィルム表面の筋状斑の発生を抑制し、表面平滑性、厚み均一性に優れたキャストフィルムを製造する方法に関する。

【従来の技術】
溶液キャスト法は、高分子材料を溶剤に溶解した溶液(以下ドープという)をゴミや気泡等の異物を完全に除去した後、ダイより押し出して支持体上に流延し、乾燥、剥離してフィルムを得る方法である。この方法で製造されるフィルムは、溶融押出し法で得られるフィルム比べ、光学透明性、厚み均一性に優れ、異物も少ないため各種のオプトエレクトロニクス用途に利用されている。

従来、この方法においては、ダイからの吐出開始時やフィルムの生産中、吐出量変更の過程で、リップ先端部のドープの離れ際付近でドープがリップ先端部に徐々に蓄積したり、付着したものが乾燥してゲル状物となり固定化し、これが原因となって、流延方向で液膜に接触して筋状の欠点を発生させるという問題があった。

これらの解決手段として、例えば特開平8―25381号公報が開示されている。この方法によれば特定の溶液粘度を持つドープを先端が金属支持体に対して平行で、かつ平坦なエッジを有するリップからなるダイより押し出して流延するキャストフィルムの製造方法が提案されている。しかしながらこの方法においても流延方向の縦筋は完全には解消出来ないという問題が残されている。

【発明が解決しようとする課題】
本発明の目的は、高分子材料フィルムを溶液キャスト法で製造する際、支持体上に流延された液膜の流延方向の筋の発生を防止し、表面平滑性、厚み均一性に優れたキャストフィルムの製造方法を提供することにある。

【課題を解決するための手段】
すなわち本発明は、高分子材料を溶剤に溶解したドープを、ダイリップより、支持体上に流延し液膜を形成した後、溶剤を除去しキャストフィルムを製造する方法において、
(a)リップ側面が、ランド部に対し20〜80°の角度で少なくとも一段以上の傾斜面を形成し、傾斜面の少なくとも一方に溶剤吐出ノズルを設置したダイリップを用い、
(b)溶剤を、溶剤吐出ノズルから吐出範囲がリップ巾全体をカバーするように傾斜面に沿わせリップ先端部に流しながら流延することを特徴とするキャストフィルムの製造方法である。

本発明では、芳香族ポリカーボネート等の高分子材料を用いる。本発明で用いられる芳香族ポリカーボネートは芳香族ジヒドロキシ化合物とホスゲン、ジフェニールカーボネートの如き炭酸結合生成性の化合物とを、反応せしめることにより得られる重合体のことをいう。

上記芳香族ジヒドロキシ化合物としては、具体的には以下に示す化合物を挙げることができる。すなわち、1,1―ビス(4―ヒドロキシ―t―ブチルフェニル)プロパン、2,2―ビス(4―ヒドロキシフェニル)プロパン、2,2―ビス(4―ヒドロキシブロモフェニル)プロパンなどのビス(ヒドロキシアリール)アルカン類、1,1―ビス(4―ヒドロキシフェニル)シクロペンタン、1,1―ビス(4―ヒドロキシフェニル)シクロヘキサンなどのビス(ヒドロキシアリール)シクロアルカン類、4,4′―ジヒドロキシジフェニルエーテル、4,4―ジヒドロキシ―3,3′―ジメチルフェニルエーテルなどのジヒドロキシアリールエーテル類、4,4′―ジヒドロキシジフェニルスルフィド、4,4′―ジヒドロキシ―3,3′―ジメチルフェニルスルフィドなどのジヒドロキシアリールスルフィド類、4,4′―ジヒドロキシジフェニルスルホキシド、4,4′―ジヒドロキシ―3,3′―ジメチルフェニルスルホキシドなどのジヒドメキシアリールスルホキシド類、4,4′―ジヒドロキシジフェニルスルホン、4,4′―ジヒドロキシ―3,3′―ジメチルフェニルスルホンなどのジヒドロキシアリールスルホン類などがあげられる。

これらのうちでは特に2,2―ビス(4―ヒドロキシフェニル)プロパン(ビスフェノール―A)が好ましく用いられる。これらの芳香族ジヒドロキシ化合物は単独または組み合わせて用いることができる。

また、一般にテレフタル酸及び/又はイソフタル酸成分を含むポリエステルカーボネートを使用することも可能である。このような構成単位をビスフェノール―Aからなるポリカーボネートの構成成分の一部に使用することにより、ポリカーボネートの性質、例えば耐熱性、溶解性を改良することができる。このような共重合体についても本発明では用いることができる。

芳香族ポリカーボネートの分子量は、濃度0.5g/dlの塩化メチレン溶液中20℃の粘度測定から求めた粘度平均分子量が10,000以上200,000以下、好ましくは20,000以上120,000以下の範囲のものが用いられる。

溶剤としては、塩化メチレン、1,3―ジオキソラン等が用いられる。

本発明で用いられるドープは、主として塩化メチレン又は1,3―ジオキソランからなる溶剤に、芳香族ポリカーボネート等の高分子材料を溶解させることにより作成される。ドープ中の高分子材料の濃度は5〜30重量%程度である。

ドープは、スチールベルトやドラム又は支持体フィルム(一般的にはポリエステルの2軸配向フィルム)等の支持体上に、ダイリップを用い流延し液膜を形成する。とりわけ、本発明方法は支持体としてスチールベルトを用いる場合に有効である。

溶媒の除去は、通常、流延したフィルムを、支持体上で乾燥機によっ乾燥する。乾燥は公知の方法によって実施できる。流延直後は、液膜が極力外乱を受けないように斑なく均一に乾燥し、後半の半固化状態になった後は、熱風を吹きつけて乾燥するのが好ましい。

図1及び図2において、1はダイリップ、2はリップ側面、3はランド部、4はリップ先端面、5はゲル化物、6は溶剤吐出ノズル、7は溶剤の流れ、8はドープ吐出口、9は液膜、10は支持体である。

図1においては、溶剤吐出ノズル6をリップ側面2の傾斜面に配置し、このノズルの先端はリップ側面2に近接している。ノズルには流量調整可能な定量供給ポンプ(図示せず)より溶剤が送り込まれ、ノズルから吐出された溶剤は、矢印7に示す如く、先ず、リップ側面2の傾斜面に沿って流れ下がり、リップ先端に回り込む。この際角度、エッジのRなどは特に規制されないが、Rは大きいほうが溶液が先端面に回りやすく効果が大きい。

リップ先端面4に回り込んだ溶剤は、表面張力で保持されながら、先端部の傾斜によってドープ吐出口8の方向に移動し、その近傍に付着しているドープのゲル化物5に達し、それを膨潤させたり溶解させたりする。やがてゲル化物5は、先端面4の傾斜と溶剤の効果で、付着していた位置を離れ、流延された液膜9とともにダイリップから離れ持ち去られる。

本発明は製膜中連続して実施しても良いし、ゲル化物が発生して筋状欠点が発生した時に実施しても良い。

ゲル化物は、溶剤吐出ノズル6から溶剤を放出し除去する。その際には、溶剤によりフィルム表面が乱されることがあるので、リップ先端面4が清浄された後は溶剤の放出量を適量に調整することが好ましい。放出量が過剰であると後工程での剥離、搬送等の処理に支障をきたすので、その量は適切に制限することが好ましい。その量は吐出されるドープの粘度、粘度並びに液膜の厚み等により異なるので調節する。

また、ノズルの形態としては、溶剤吐出範囲はリップ巾全体をカバーせねばならないが、ゲル化物等による筋状の欠点は局所的に発生するものであるので、それがいくつかのノズルに分割され、独立に制御することが好ましい。

図1はリップ側面2とランド部3とのなす角度が約60°でダイ全体を傾けて使用しており、溶剤吐出ノズル6は支持体10の進行方向に取り付けている。

一方、図2はダイ本体は傾けていないが、リップ側面2は2段の傾斜部を形成するものである。この場合、溶剤吐出ノズル6の先端は第1段傾斜面の延長線上に取り付けることが好ましい。ノズルは片側のみ図示されているが、図2の場合には、リップ側面2のいずれか、あるいは双方に設置することができる。

【発明の効果】
本発明によれば、ダイリップ先端に筋の原因となるドープのゲル状物が付着した場合でも、吐出開始後、製膜運転中、条件変更後のごく短時間の処理によりこれを除去することができ、筋のない、厚みの均一性に優れたキャストフィルムを、効率良く生産することが可能となる。

In the solution casting method, a solution in which a polymer material is dissolved in a solvent (hereinafter referred to as a dope) is completely removed from foreign matters such as dust and bubbles, then extruded from a die, cast onto a support, dried and peeled off. This is a method for obtaining a film. Films produced by this method are used for various optoelectronic applications because they are superior in optical transparency and thickness uniformity and have less foreign matter than films obtained by melt extrusion.

Conventionally, in this method, the dope gradually accumulates or adheres to the tip of the lip in the vicinity of the lip tip away from the dope at the start of discharge from the die or during the production of the film during the process of changing the discharge amount. The object of the present invention is to prevent generation of streaks in the casting direction of a liquid film cast on a support when producing a polymer material film by a solution casting method, and is excellent in surface smoothness and thickness uniformity. That is, the present invention is a method for producing a cast film by removing a solvent after casting a dope obtained by dissolving a polymer material in a solvent on a support from a die lip to form a liquid film.
(A) A lip side surface uses a die lip in which at least one inclined surface is formed at an angle of 20 to 80 ° with respect to the land portion, and a solvent discharge nozzle is installed on at least one of the inclined surfaces.
