【発明の属する技術分野】
本発明は空気清浄化ユニットに係り、特に、空気中に含まれる細菌、悪臭成分、有害ガスを除去することのできる、光触媒を用いた空気清浄化ユニットに関する。

【従来の技術】
悪臭や有害ガスの成分として、代表的なものには、アンモニア・アミン類・インドール・スカトール等の窒素化合物、硫化水素・メチルメルカプタン・硫化メチル・二硫化メチル・二硫化ジメチル等の硫黄化合物、ホルムアルデヒド・アセトアルデヒド等のアルデヒド類、アセトン等のケトン類、メタノール・エタノール等のアルコール類、等がある。

従来、このような悪臭や有害ガスを除去する方法としては、活性炭やゼオライト等の吸着剤によりこれらを吸着する方法が主流であったが、近年、光触媒を用いてこれら有害ガス等を無害物質である水と二酸化炭素へ分解する方法が提供されてきている。たとえば、空気清浄機や脱臭機の技術として特開平09−085050号公報、特開2001−9240号公報等が開示されている。

しかし、建材や塗装剤の防腐に用いられる代表的な有害物質であるホルムアルデヒドを厚生労働省の指針値0.08ppm以下まで短時間にて分解する性能を持った空気清浄化ユニットおよび空気清浄機が存在しない。

【発明が解決しようとする課題】
本発明の課題は、このような従来技術の問題点を解決し、空気中の悪臭成分や揮発性有機物質を安全な濃度領域まで短時間にて分解することのできる、光触媒を用いた空気清浄化ユニット、およびこれを用いた空気清浄化システムならびに空気清浄化装置を提供することである。

【課題を解決するための手段】
上記課題を解決するため、本願において特許請求される発明、もしくは少なくとも開示される発明は以下のとおりである。
(1)被処理空気が導入される空気導入部と、導入された被処理空気が浄化処理され排出される筒状の反応器と、該反応器の内壁に設けられた酸化チタン光触媒部と、該反応器内部の中心部に軸方向に設けられた光触媒励起用ランプと、を有する空気清浄化ユニットであって、該空気導入部における流通断面積が該反応器方向に向かい連続的に減少し、該反応器内部における断面積が該空気導入部内部における断面積以下であるように該被処理空気流路が形成されており、該光触媒励起用ランプと該酸化チタン光触媒部表面との間の距離が、該光触媒励起用ランプの両ランプソケット付近よりもその中間の領域において短くなるよう、該酸化チタン光触媒部はその長手方向形状が、該光触媒励起用ランプの前記中間の領域に対して凸となるように形成されていることによって、該反応器内の被処理空気の流通断面積が、該光触媒励起用ランプの両ランプソケット付近よりもその中間の領域においてより小さく形成されていることを特徴とする、空気清浄化ユニット。

すなわち、本願請求項1ないし3に記載の発明は、内壁に酸化チタン光触媒を組付け、中心部に光触媒励起用ランプを配した筒型の反応器を備えた空気清浄化ユニットであり、流路断面積の異なる構造を有することにより、これが一定である構造を有する空気清浄化ユニットと比べて、光触媒の性能を効率よく発揮する。

また、空気導入部を、たとえば漏斗状の形状として、流路断面積が空気導入部のそれ以下である反応器内に被処理空気を導入することを特徴とする空気清浄化ユニットである。このような形状にすることにより、被処理空気およびその中に含まれる分解対象物質に圧力を与え、ユニット内の分解対象物質の密度を高め、光触媒による分解所要時間を短縮することができる。

また、反応器の空気入口部および排出口との間に設けられる光触媒部(以下、「光触媒組付部」ともいう。)、または、光触媒部およびその付近の流路断面積を小さくすることを特徴とする空気清浄化ユニットである。このような形状にすることにより、被処理空気およびその中に含まれる分解対象物質に圧力を与え、ユニット内の分解対象物質の密度を高め、光触媒による分解所要時間を短縮することができる。さらに、光触媒を組付けている内壁側の方が、ランプの設けられている中央部に比べ被処理空気の流速が大きいため、被処理空気が光触媒の反応域を効率よく通過できる効果がある。そして、空気導入部における流通断面積が反応器方向に向かい連続的に減少し、反応器内部における断面積が空気導入部内部における断面積以下であるように被処理空気流路が形成されており、反応器内の被処理空気の流通断面積は、光触媒励起用ランプの両ランプソケット付近よりもその中間の領域においてより小さく形成するものとすることができる。また、光触媒励起用ランプと酸化チタン光触媒部表面との間の距離が、光触媒励起用ランプの両ランプソケット付近よりもその中間の領域において短くなるよう、酸化チタン光触媒部はその長手方向形状が、光触媒励起用ランプの中間の領域に対して凸となるように形成するものとすることができる。また、酸化チタン光触媒部はその断面形状が、光触媒励起用ランプの中心方向に対して凸となるように形成するものとすることができる。さらに、酸化チタン光触媒部は前記反応器内の内壁をなす各面すべてに設けられ、各面においてランプに対して凸となる構造を形成するものとすることができる。

請求項7に記載の発明は、使用する光触媒の形状が柱状結晶構造を有するものであることを特徴とする空気清浄化ユニットである。本願発明者らが先に発明した柱状結晶構造を有する光触媒は、結晶核から成長させた柱状中空構造を有する酸化チタン結晶である。本発明において、酸化チタン結晶の形状が柱状とは、角柱状、円柱状、棒状等を含み、また該柱状結晶は鉛直方向に真っ直ぐに伸びるもの、傾斜状に伸びるもの、湾曲しながら伸びるもの、枝状に分岐して伸びるもの、柱状結晶が複数本成長し途中で融合したもの等を含む。また、結晶核としては、通常の化学反応に見られる様に明らかに核と認められないようなもの、たとえば基板上の傷、異物の突起等のように、基板上にあって基板とは相違する状態を有する部分を核の代替物とすることも可能である。柱状結晶構造は、結晶核上に一つ以上の柱状結晶を成長させ、結晶核とその上に成長させる柱状結晶が同一方位に成長し、柱状結晶の内部は中空構造を有していることを特徴とする。

柱状結晶構造を有する光触媒は、従来の他の結晶形状を有するものに比べ、被処理空気中の分解対象物との接触効率が良く、分解性能が飛躍的に向上するものであり、請求項7記載の発明は、係る光触媒を用いるものである。

【発明の実施の形態】
以下、本発明を図面により詳細に説明する。
図1は、本発明の空気清浄化ユニットの一実施例を示す縦断面図である。図において本ユニット10は、被処理空気が導入される空気導入部2と、導入された被処理空気が浄化処理され排出される、空気入口11と排出口12を有する筒状の反応器1と、該反応器1の内壁に設けられた、被処理空気中の有害ガス等を分解するための酸化チタン光触媒部4と、該反応器1内部の中心部に設けられた、該光触媒部4における光触媒反応を起こすための光触媒励起用ランプ3と、を備え、前記空気導入部2と前記反応器1により形成される被処理空気流路13および15が、その流通断面積を相違させて形成されている被処理空気流路であることを主たる構成とする。

【作用】
係る構成をとることにより、図1に示した本発明実施例の空気清浄化ユニット10においては、空気導入部2から被処理空気が導入され(A)、導入された被処理空気は反応器1の空気入口11から該反応器1内部に導入される。該反応器1の内壁には、被処理空気中の有害ガス等を分解するための酸化チタン光触媒を組付けた光触媒部4が設けられていて、該反応器1内部の中心部に設けられた、光触媒反応を起こすための光触媒励起用ランプ3による光の照射により、該光触媒部4の光触媒は被処理空気流路15を流れる被処理空気中の有害ガス等を分解することのできる状態になされる。導入された被処理空気は該光触媒部4の有する上記作用により浄化され、浄化された空気は排出口12から排出される(P)。前記空気導入部2と前記反応器1により形成される被処理空気流路13および15は、その流通断面積を相違させて形成されているため、分解対象物質を含む被処理空気は圧力を与えられ、該反応器1内にある分解対象物質の密度が高められ、光触媒との接触機会が増加し、光触媒部4が組付けられている内壁側が中央に比べ流速が大きい状態となって、光触媒の反応域を効率よく流れる。

被処理空気流路13の流通断面積が前記反応器1の方向に向かい連続的にまたは段階的に減少するように形成されることにより、また、被処理空気流路15の流通断面積が被処理空気流路13の流通断面積以下であるように形成されることにより、分解対象物質を含む被処理空気は圧力を与えられ、該反応器1内にある分解対象物質の密度が高められ、光触媒との接触機会が増加し、光触媒部4が組付けられている内壁側が中央に比べ流速が大きい状態となって、光触媒の反応域を効率よく流れる。また、上記構成により漏斗の作用と似た流体に対する作用を生じ、前記被処理空気流路15内における流体の回転数が増加し、被処理空気は光触媒の反応域を効率よく流れる。

柱状結晶光触媒の調製
柱状結晶構造を備えた形状を呈する光触媒(以下、「柱状結晶光触媒」ともいう。)を、本願発明者らによる非公知の特許出願(特願2001−181969等)に示されているとおり、次のように調製した。

<基材であるフィルタ上へのSPD法による結晶核の作製>
結晶核として噴霧熱分解法(SPD法)により作製した酸化チタン結晶膜を用いた。原料液は、チタンテトライソプロポキシド(以下、「TTIP」と記す。)にアセチルアセトン(以下、「Hacac」と記す。)をmol比(Hacac/TTIP)1.0で添加し、これをイソプロピルアルコールで希釈し、攪拌して調製した。SPD装置(メイク製 YKII)による成膜条件は、噴霧圧力0.3Mpa、噴霧量1.0ml/sec、噴霧時間0.5ml/回、基板温度450℃、噴霧回数200回、で行った。SPD法により作製した酸化チタン結晶膜は、表面観察により、大きさ30nm〜100nmの結晶から構成されていることが確認された。

<有機金属化合物からなるゾル溶液の調製方法>
ブタンジオール:45g、H2O;0.6g、硝酸:0.4gを混合し、この溶液にチタニウムテトライソプロポキシド(以下、「TTIP」という。)5gを攪拌しながら滴下し、その後4時間常温にて攪拌した。

<固化と熱処理>
このようにして得られたゾル溶液を、前述の製法により作製した結晶核に塗布し、固化、熱処理を施すことにより、結晶核に酸化チタン結晶を形成した。固化は乾燥機中で到達温度150℃、保持時間2時間の条件で行った。熱処理は電気炉中で昇温10℃/分、到達温度550℃、保持時間2時間の条件で行った。

<他の方法>
結晶核の作製は、上述のとおり、CVD法等、他の方法によっても可能である。ゾル溶液の調製は、上述のとおり、四塩化チタン等、無機金属化合物によっても可能である。たとえばブタンジオール:44g、H2O;0.95g、硝酸:0.4gを混合し、この溶液四塩化チタン5gを攪拌しながら滴下し、その後常温にて攪拌しすることによってもよい。また、固化は150℃〜200℃の温度範囲で2時間保持の条件でもよく、単に熱乾燥させる他、他の熱成分を加えても、水を加えてゲル化してもよい。熱処理は到達温度500℃〜600℃の範囲で2時間保持の条件で行ってもよい。

四角錘状結晶光触媒の作製方法は、次のとおりである。すなわち、基材表面にRFマグネトロンスパッタリング装置を用い、ターゲット純度99.99%以上のTiO2、導入ガスは純度99.999%以上のアルゴンガスである。成膜室内に、基材をターゲットに対向させて設置し、油回転ポンプにより成膜室内を10Paまで排気した。その後、ターボ分子ポンプにより成膜室内を所定の真空度に達するまで排気した。次いで、基材を所定の温度まで加熱し、純度99.999%以上のアルゴンガスを導入して成膜室内をアルゴンガス雰囲気とした。このとき、所定のアルゴンガス圧力(スパッタ圧力)になるように導入ガス流量とメインバルブの開閉度を調節した。高周波電源によりターゲットに高周波を印加して、基材表面に酸化チタン薄膜を形成した。このとき、基材を回転速度3rpmで回転させた。印加電圧は400W、スパッタ圧力は10.0Pa、基材温度は200〜300℃とした。この条件で作製した光触媒は従来技術に比べて分解性能に優れ、四つの側面部のいずれか一つ以上において階段状の凹凸が形成されている、四角錘型の結晶形状を呈した。
