【発明の属する技術分野】
この発明は、光導波路と光素子からなる光モジュール、及びその製造方法に関し、特に、光導波路の下部クラッド層の剥離を防止することが可能な光モジュール、及びその製造方法に関する。

【従来の技術】
近年、光導波路及びそれを用いた光集積回路の小型化・低コスト化・多機能化を目的とした研究が活発化している。中でも基板上にポリマー材料を塗布して作製するポリマー光導波路は、量産性に優れ、低コスト化も期待できるため、近年特に注目を集めている。
図7は、従来のポリマー光導波路の一例である埋込型の光導波路100を例示した斜視図である。

この光導波路100は、シリコンやガラス等の基板101上に、下部クラッド層102を構成するポリマー(屈折率n1)、及びコア層103を構成するポリマー(屈折率n2)を順次塗布し、コア層の不要部をエッチングにより除去した後、再度、上部クラッド層104を構成するポリマー(屈折率n3)を塗布することによって作製される。なお、n2は、n1、n3より大きく設定される。光導波路100を光導波路として作用させるためである。また、光ファイバとの接続を容易にすると同時にシングルモード光導波路を実現するため、コア層103は6×6〜9×9μm程度に、コア層103と、下部クラッド層102及び上部クラッド層104との屈折率差は、0.3〜0.7%程度になるように、各層のポリマー材料が選択される。更に、光導波路100において導波路の伝搬損失を小さくするためには、下部クラッド層102、コア層103、上部クラッド層104に、光吸収の少ないポリマーを使用する必要がある。そのため、光学用の光導波路100については、フッ素化ポリイミド樹脂やフッ素化アクリル樹脂等のフッ素を含有する光学用ポリマーが使用されることが多い。

しかしながら、一般にフッ素を含有する光学用ポリマーは、フッ素の有する撥水性のために、シリコンやガラス等の無機材料との密着性が悪く、このため光導波路の作製途中または作製後に基板101と下部クラッド層102との間で剥離が生じ、光導波路100とLD(Laser Diode)やPD(Photo Diode)との結合効率が悪化してしまうという問題点がある。このためにフッ素を含有する光学特性が優れたポリマーを用いて光導波路を作製することは難しく、また作製された光導波路や光集積回路の長期信頼性が得られないという問題がある。

このような問題点に鑑み、特許文献1では、表面の少なくとも一部に無機材料を有する基板上に作製され、且つ、コア層及び該コア層より基板側に位置するクラッド層がポリマーから成るポリマー光導波路において、該クラッド層と該基板の間に該クラッド層とは異なるポリマーから成るバッファ層を有することを特徴とするポリマー光導波路が提唱されている。

図8は、特許文献1の光導波路110を例示した斜視図である。
この光導波路110は、コア層113及び上部クラッド層114が形成された下部クラッド層112と、基板111との間に、基板111と強い密着性を持つポリマーから構成されるバッファ層115を有している。なお、この構造では、下部クラッド層112の厚さを十分厚くして、導波光がバッファ層115にほとんど掛からないようにしている。従って、バッファ層115に吸収損失の大きなポリマーを使用しても導波路の損失は増加しない。また、同様に下部クラッド層112の厚さを十分厚く設定しているために、バッファ層115のポリマーの屈折率はいかなる値であっても、光は導波路を伝搬することができる。すなわち、この構造では、バッファ層115を構成するポリマーの光学的性質が導波路の光学的特性に影響を与えないようになっているため、バッファ層115に、光学特性を無視した基板111と密着性の高い任意のポリマーを使用することができる。また、一般にポリマー同士の密着性は高く、バッファ層115として、基板111と同時に下部クラッド層112とも密着性が高い材料を設定することは容易である。
このような方法により、特許文献1では、密着性が強く、信頼性の優れた光導波路110を実現している。

【発明が解決しようとする課題】
しかし、特許文献1の方法では、光導波路110に導波路材料と異なるバッファ層115を新たに設けることになるため、製造に必要なバッファ層を設けるための材料が1種類増加し、その生産管理負担、製造工程、及び生産管理コストが増加してしまうという問題点がある。
この発明はこのような点に鑑みてなされたものであり、バッファ層を設けるための材料を増加させることなく、下部クラッド層と基板との剥離を防止し、信頼性を向上させることが可能な光モジュールを提供することを目的とする。
また、この発明の他の目的は、バッファ層を設けるための材料を増加させることなく、下部クラッド層と基板との剥離を防止し、信頼性を向上させることが可能な光モジュールの製造方法を提供することである。

【課題を解決するための手段】
この発明では上記課題を解決するために、基板の表面の一部に設けられた第1のポリマーから成る第1の下部クラッド層と、第1の下部クラッド層の、基板と反対の面の一部に設けられた第2のポリマーから成る第2の下部クラッド層と、基板に固定され、第1の下部クラッド層の一部を、この基板との間で挟み込む光素子と、を有する光モジュールが提供される。

図1は、この形態における光モジュール1の外観を例示した斜視図であり、図2は、図1のA方向からみた側面図であり、図3は、図1のB方向からみた平面図である。また、図4は、図3におけるC−C断面図である。以下、これらの図を用いて、この形態における光モジュール1の構成について説明を行っていく。
図1に例示するように、この例の光モジュール1は、基板10、有機導波路20、及び光素子30によって構成され、光ファイバ40からの光の入射が可能なように構成されている。

図1〜図4に例示するように、この例の基板10は、表面の少なくとも一部に無機材料を有する基板であり、具体的には、例えば、シリコン基板、表面の少なくとも一部に酸化膜を有するシリコン基板、ガラス基板等である。また、この基板10は表面が平坦な四角形の板状に形成され、その片面の一部には、メタル配線部11及び下部クラッド層21が設けられている。この例の場合、メタル配線部11は、光素子30からの電気出力が行われる導電性膜であり、この例の場合、例えば、基板10の一部に蒸着したメタル配線(銅・金等)に、さらにAu/Snハンダを蒸着した厚さ数μm程度の多層金属膜である。また、図3等に例示するように、この例のメタル配線部11は、逆L字型に膜構成され、その長手方向が基板10の一辺(エッジ部13)と略平行となるように、このエッジ部13側に近接して配置される。

下部クラッド層21の基板10と反対の面の一部には、下部クラッド層22が形成されている。この例の下部クラッド層22は、下部クラッド層21上に成膜された四角形の板であり、その一辺(エッジ部22a)が下部クラッド層21のエッジ部21bに重なり、エッジ部22aに垂直な2辺が、下部クラッド層21のエッジ部21bに垂直な2辺に重なるように配置構成される。また、エッジ部22aに向かい合うエッジ部22bは、下部クラッド層21のエッジ部21aよりもエッジ部21b側へ距離D(数十μm程度)だけずれた位置に、エッジ部21aと略平行に構成されている(図3)。

下部クラッド層22の下部クラッド層21と反対の面の一部には、コア層23が構成されている。この例のコア層23は、下部クラッド層22上に密着した直方体形状を有し、その長手方向の1つの底面(エッジ部23a)が下部クラッド層22のエッジ部22aと重なり、それに向かい合う底面(エッジ部23b)が下部クラッド層22のエッジ部22bに重なるように構成される。また、コア層23の長手方向と垂直な幅Eは、下部クラッド層22のエッジ部22a、22bの幅Fよりも狭く構成され(図3)、コア層23の2つの側面23c、23d(エッジ部23a、23b及び下部クラッド層22表面に垂直な側面)は、下部クラッド層22のエッジ部22a、22bと垂直な2辺から、中心方向に所定距離だけ入った位置に構成されている。

なお、以上の下部クラッド層21、22、コア層23及び上部クラッド層24は有機導波路20を構成する。ここで、下部クラッド層21、22、コア層23及び上部クラッド層24の材質は、下部クラッド層21の屈折率をn1、下部クラッド層22の屈折率をn2、コア層23の屈折率をn3、上部クラッド層24の屈折率をn4とした場合に、n3が、n1,n2,n4よりも大きくなるように選択される。有機導波路20としての機能を確保するためである。また、下部クラッド層21と下部クラッド層22とは同じ材質であることが望ましい。下部クラッド層21、下部クラッド層22間の固着力強化のためである。さらに、有機導波路20を構成する具体的な材料としては、光吸収の少ないポリマー、例えば、フッ素化ポリイミド樹脂やフッ素化アクリル樹脂等のフッ素を含有する光学用ポリマー等を例示することができるが、特にこれらに限定されるものではない。

そして、このように構成される有機導波路20のエッジ部23a側の一端には、光ファイバ40が装着され、これにより、光ファイバ40からコア層23に光が入射する構成となっている。
また、図1から図4に例示するように、メタル配線部11の表面には、LD(Laser Diode)やPD(Photo Diode)の光素子30が実装されている。つまり、光素子30は、その電気出力端子(図示せず)がメタル配線部11にハンダ固定され、これによって基板10と機械的に固定されている。この際、光素子30の実装面側の一端(エッジ部32)は、下部クラッド層21のエッジ部21aから所定の距離G(図2、図3)だけエッジ部21b側へずれた位置に配置される。これにより、光素子30の実装面側の一部が、下部クラッド層21の一部を基板10側へ押さえ込み、この光素子30が、下部クラッド層21の一部を、基板10との間で挟み込む構成となっている。

このように光素子30が下部クラッド層21の一部を基板10との間で挟み込むことにより、下部クラッド層21を機械的に基板10に密着固定させることができる。これにより、前述の特許文献1に開示された方法のようなバッファ層という異質の材料を用いることなく、有機導波路20が基板10から剥離することを防止することができる。
また、図4に例示するように、光素子30内部には活性層31が設けられているが、この活性層31の入力口31aと、コア層23のエッジ部23bとの位置合わせを正確に行うことが、この光素子30と有機導波路20との結合損失を低減させることになる。この形態の場合、メタル配線部11と下部クラッド層21とは同程度の厚みに構成されている。そのため、下部クラッド層22の厚みを、光素子30の実装面から入力口31aの下部(図4における下部)までの距離と同じにすることにより、この活性層31とコア層23との高さ方向の位置合わせを正確に行うことができる。つまり、一般にハンダ実装された部品には、そのハンダ上での沈み込みによって、高さ方向の位置誤差が生じる。しかし、この形態では、光素子30の実装面側の一端が、ハンダを介さず、直接下部クラッド層21の表面に接触配置されている。そのため、光素子30を、下部クラッド層21に対して正確に位置決めでき、活性層31とコア層23との高さ方向の位置合わせを正確に行うことができる。

次に、この形態における光モジュール1の製造方法について説明する。
図5及び図6は、この形態における光モジュール1の製造方法を説明するための図である。以下、この図に沿って説明を行っていく。なお、図5の(a),(c),(e)及び図6の(a),(c),(e)は、図3におけるC−C断面図に対応する図であり、図5の(b),(d),(f)及び図6の(b),(d),(f)は、図1におけるB方向からみた平面図に対応する図である。
〔工程1〕
まず、基板10としてシリコン基板を用意する。なお、このシリコン基板の表面に1μm程度のシリコン酸化膜を構成したものを用いることとしてもよい(図5(a),(b))。

次に、基板10を高速回転させつつ下部クラッド層21の材料(フッ素化ポリイミド樹脂等)を塗布し(スピンコート)、この基板10の片面に、この材料の層を数μm程度の厚みで形成する。そして、この層を公知のフォトリソグラフィ技術によって下部クラッド層21の形状にパターニングする(図5(c),(d))。

さらに、スピンコートによって、この基板10の下部クラッド層21生成面に下部クラッド層22の材料を数μm程度の厚みで形成し、この層を公知のフォトリソグラフィ技術によって下部クラッド層22の形状にパターニングする(図5(e),(f))。この際、下部クラッド層22のエッジ部22bは、下部クラッド層21のエッジ部21aよりも、エッジ部22a側に距離D(数十μm)だけずれた位置に構成される。

次に、スピンコートによって、この基板10の下部クラッド層22生成面側に上部クラッド層24の材料を10μm程度の厚みで形成し、この層を公知のフォトリソグラフィ技術によって上部クラッド層24の形状にパターニングする(図6(c),(d))。この際、上部クラッド層24のエッジ部24bは、下部クラッド層22のエッジ部22b及びコア層23のエッジ部23bに揃えられてパターニングされる。

以上説明したように、この発明の光モジュールは、基板の表面の一部に設けられた第1のポリマーから成る第1の下部クラッド層と、第1の下部クラッド層の、基板と反対の面の一部に設けられた第2のポリマーから成る第2の下部クラッド層22と、基板に固定され、この基板との間で第1の下部クラッド層の一部を挟み込む光素子とを有することとした。
そのため、バッファ層を設けるための材料を増加させることなく、下部クラッド層と基板との剥離を防止し、信頼性を向上させることが可能となる。
