【発明の属する技術分野】
本発明は,回転体に離型剤を塗布する離型剤塗布ローラに関する。さらに詳細には,内側の保持層に離型剤を保持し,表層を介してその離型剤を回転体に塗布する離型剤塗布ローラに関するものである。例えば,トナーを用いる画像形成装置の定着装置に定着オイルを供給する用途に用いて好適なものである。

【従来の技術】
従来から,トナーを用いる画像形成装置では,用紙上のトナー像を用紙に定着させる定着装置を備えている。ここで,定着装置の定着ローラにトナーが付着するのを防ぐため,定着ローラに離型剤(定着オイルともいう)を供給する必要がある。特に,近年普及が進んでいるフルカラー画像形成装置でフルカラー画像を取り扱う際には,用紙上のトナー付着量が多いため,離型剤も多く必要とされる。このため離型剤供給装置には,必要十分な量の離型剤を長期間にわたり安定して供給できることが要求される。このような要求に応えるため,離型剤を含浸させた多孔質セラミックスやフェルト等の保持体を多孔質フィルムで包んだ離型剤塗布ローラが提案されている。

【発明が解決しようとする課題】
しかしながら,前記した従来の離型剤塗布ローラには,以下に説明する問題点があった。使用時に離型剤がローラ端部から漏れ出してくるのである。その原因は,定着装置からの熱により離型剤塗布ローラの内部の空気や離型剤が膨張して圧力が上昇してくることにあると考えられる。この対策として,ローラの両端部における多孔質フィルムに通気孔を設けることが考えられる。しかし,ローラの端面にはあまり大きな穴が開けられない。このため,通気孔からの空気の脱出が昇圧に追いつかず,結局は離型剤漏れが起きてしまうのである。また,別の問題も引き起こされる。すなわち,保管時に縦向きにしておくと,下方の通気孔から離型剤が漏れてきてしまうのである。

本発明は,前記した従来の離型剤塗布ローラが有する問題点を解決するためになされたものである。すなわちその課題とするところは,離型剤を長期間にわたり安定して供給できるばかりでなく,使用時や保管時の離型剤漏れをも防止した離型剤塗布ローラを提供することにある。

【課題を解決するための手段】
この課題の解決を目的としてなされた本発明の離型剤塗布ローラは,回転体に離型剤を塗布するものであって,表面を構成する表層と,表層より内側に位置し,離型剤を保持する機能を有するとともに円筒形状の保持体と,保持体の孔内に位置する回転軸心とを有し,保持体の孔の内面と回転軸心との間に,保持体中の気体を外部に脱出させる脱出経路を設けたものである。

この離型剤塗布ローラでは,使用状態においては,保持体に離型剤が保持されている。その離型剤は,保持体から表層に浸透している。そして,表層に回転体が接しており離型剤塗布ローラと回転体とがともに回転していれば,表層により回転体に離型剤が塗布される。塗布により表層の離型剤が減少した分は,保持体から補充される。ここで,周辺からの熱により離型剤塗布ローラの温度が上昇する場合がある。この場合には,保持体の内部の離型剤や空気が膨張して圧力が上昇してくることとなる。しかし,保持体の内部の空気は,保持体の孔の内面と回転軸心との間に設けられている脱出経路を通って外部へ脱出できる。特に,保持体の孔の内面には,ローラ端面と比較して容易に大面積の脱出経路を確保できる。このため,離型剤塗布ローラの温度が上昇するときには,離型剤より膨張しやすい空気が速やかに脱出できる。よって,保持体の内部の圧力が過度に上昇して離型剤の漏れに至ることはない。

本発明の離型剤塗布ローラは,保持体の孔の内面と回転軸心との間が部分的に接着されており,接着されていない部分が脱出経路をなすことが望ましい。このようにすると,部品の点数や加工工数を増やすことなく容易に脱出経路を確保でき,製造上有利である。

あるいは本発明の離型剤塗布ローラは,
回転軸心が接着剤を介さずに保持体の孔内に挿入されており,保持体の端部を回転軸心に固定する固定部材を有し,保持体の孔の内面全体が脱出経路をなし,固定部材は,リング部とその内側のツメ部とを有し,ツメ部の間の部分が通気部をなすこととしてもよい。このようにすると,保持体の孔の内面全体が脱出経路をなすことから,離型剤塗布ローラの特に幅方向中央部においても空気が容易に脱出経路から脱出できる。

もしくは離型剤塗布ローラは,回転軸心が接着剤を介さずに保持体の孔内に挿入されており,保持体の端部を回転軸心に固定する固定部材を有し,保持体の孔の内面全体が脱出経路をなし,固定部材は,内向きのツメ部を有するEリング形状であり,ツメ部の間の部分が通気部をなすものとしてもよい。このようにしても,保持体の孔の内面全体が脱出経路をなすこととなる。

【発明の実施の形態】
以下,本発明を具体化した実施の形態について,添付図面を参照しつつ詳細に説明する。本実施の形態は,トナーを用いる画像形成装置の定着装置において,定着ベルトに離型オイルを供給するオイル供給ローラとして本発明を具体化したものである。

まず,画像形成装置の概略を説明する。本実施の形態に係る画像形成装置は,図1の概略断面図に示すように,4色それぞれの画像形成ステーション4C,4M,4Y,4Kを備えたタンデム式のフルカラープリンタである。すなわち,各画像形成ステーション4C,4M,4Y,4Kには,外部(パソコン等)から入力される画像データが,コントローラ7,プリントヘッドコントローラ8を介して入力されるようになっている。これにより各画像形成ステーション4C,4M,4Y,4Kは,それぞれ当該色のトナー像を作成するのである。各色のトナー像は,図1中矢印Aの向きに回転する転写ベルト6上に順次転写されて重ね合わせられる。

そして,これと同期して用紙カセット1から1枚の印刷用紙が取り出され,給紙ローラ2を経て転写ローラ3と転写ベルト6とのニップ部へ送られる。そこで重ね合わせトナー画像は転写ベルト6から印刷用紙上へ転写される。重ね合わせトナー画像を受け取った印刷用紙は,ベルト定着方式の定着装置5を経由して排紙トレイ9上に排出されるのである。定着装置5では,重ね合わせトナー画像が加熱により溶融され,また加圧されて印刷用紙上にフルカラー画像として定着される。

定着装置5は,図2に示すように,2つの張架ローラ15,16に巻き架けられ図2中矢印Aの向きに回転する定着ベルト10と,対向ローラ11とを有している。印刷用紙が通過するのは,定着ベルト10と対向ローラ11との間のニップ部である。張架ローラ15および対向ローラ11は,定着の熱源であるヒータを内蔵している。さらに,定着ベルト10に離型オイルを供給するオイル供給ローラ12を有している。オイル供給ローラ12は,ドナーローラ14を介して定着ベルト10に離型オイルを供給するようになっている。また,ドナーローラ14には,余分な離型オイルを拭き取るクリーニングローラ13が付設されている。

離型オイルは,粘度100〜300cSt程度のジメチルシリコーンオイルである。一般的には,ピーク分子量が5×103〜1×104の範囲内のジメチルシリコーンオイルがこの程度の粘度を有する。例えば,信越化学工業(株)製の型式「KF−96SS−100CS」(粘度は100〜110cSt(25℃))が使用可能である。

(第1の形態)
次に,第1の形態に係るオイル供給ローラ12について詳細に説明する。オイル供給ローラ12は,芯金21の他,基材22と,フェルト層23と,多孔質PTFEフィルムの表層25との多層構造をなしている。なお,薄いため図2には現れていないが,フェルト層23と,表層25との間には接着層24(図3参照)がある。接着層24は,フェルト層23と表層25とを接着するばかりでなく,離型オイルを透過させる機能を有している。

芯金21は,オイル供給ローラ12の回転軸をなすものであり,8mm程度の直径を有するメッキ処理した鉄製の棒(例えば,SUM22鋼材にESNi処理を施したもの等)である。また,芯金21として,ステンレス鋼製のものを用いることもできる。基材22は,離型オイルを含浸して蓄える機能を有する筒状のセラミックス部材である。例えば,ニチアス(株)製の品名「セラールAC」であって,大型気孔比率22〜24%,気孔率68〜72%,嵩密度0.78g/cm3程度のグレードのものが使用可能である。

芯金21と基材22とは,接着層20により接着されている。接着層20は,接着層24と異なり単に芯金21と基材22とを接着するためだけのもので,離型オイルを透過させる機能は要しない。接着層20は,オイル供給ローラ12の全幅にわたって存在しているわけではなく,接着層20のない領域19が端部に存在する。この構造は,図4に示すように,中央部のみ接着剤20を塗布した芯金21を,片側から基材22の孔22aに挿入して得られる。この挿入の際,接着剤20の後ろ側の端部20aが孔22aの内面22bに引きずられるので,図3のように一方の領域19は小さい。

上記の構造を持つオイル供給ローラ12では,基材22やフェルト層23に含浸されている離型オイルが,表層25の微小な孔を通して図2に示したドナーローラ14に供給される。ここで,主として接着層24の性状により,離型オイルの供給が過不足なく適切に行われるようにされている。

さて,オイル供給ローラ12は上記のように,基材22やフェルト層23に離型オイルを含浸させた状態で使用に供される。しかしその状態でも基材22やフェルト層23の空隙が完全に離型オイルで満たされているわけではなく,若干の空気を含んでいる。さらに,使用を重ねると内部の空気の量は少しずつ増えてくる。一方,使用中におけるオイル供給ローラ12は,図2中の張架ローラ15や対向ローラ11からの熱を受けて温度が100℃前後まで上昇してくる。このため,内部の空気や離型オイル,特に空気が膨張し,圧力が上昇してくる。

しかしオイル供給ローラ12では図3に示したように,芯金21と基材22との間に,接着層20のない領域19が設けられている。よって,領域19における基材22の孔22aの内面22bを通して,基材22の内部の空気が脱出できる。すなわち,孔22aの内面22bのうち領域19にかかる部分が空気の脱出経路なのである。むろん,フェルト層23内の空気も,接着層24,基材22を経由して同様に脱出できる。脱出した空気は,芯金21と基材22との間の隙間を通ってオイル供給ローラ12の外部へ出ることとなる。ここで,基材22の孔22aの内面22bは,オイル供給ローラ12の端部の表層25にピンホールを開けて脱出経路とする場合と比較して,大面積の脱出経路を容易に確保できる。また,オイル供給ローラ12の幅方向にある程度内側の位置にも脱出経路が存在する。このためオイル供給ローラ12では,温度が上昇してもスムーズに内部の空気が脱出し,圧力が目立って上昇することはない。よって,離型オイルそのものが漏れ出てくる事態に至ることはない。なお,表層25は多孔質フィルムで構成されているが,ここからは空気はほとんど脱出できない。その孔は接着層24の接着剤と離型オイルでほぼ完全に塞がれているからである。

また,オイル供給ローラ12は,保存時にオイル供給ローラ12を縦向きにしておいても,下側の部分から離型オイルが漏れ出てくることはない。脱出経路の面積が広いため,離型オイルの圧力が一点に集中してかかることがないからである。

次に,オイル供給ローラ12の特性を確認するために本発明者らが行った試験について説明する。本試験では,表1に示す体積特性のオイル供給ローラ12を使用した。ここで空気の量は,20℃での値である。このオイル供給ローラ12において,温度が20℃から100℃まで上昇すると,ボイルシャルルの法則によれば一定圧力下の単純計算では空気量が約18cm3 増加することとなる。厳密にいえば離型オイルも多少膨張する。なお,基材22の全幅を222mm,フェルト層23や表層25を含めた全ローラ径を35.9mmφとした。

そして,前述の図4に示した状態での接着剤20の塗布幅を222mm,185mm,145mm(いずれも芯金21の長手方向中央)の3水準に振り,接着剤20の塗布厚を0.12g/cm,0.08g/cm(cmは芯金21の長手方向の長さ)の2水準に振って,計6種類の試験体を作成した。このうち塗布幅222mmのものは,図3中の領域19が存在しないので比較例であり,残りが本発明の実施例である。これらの試験体を温度100℃まで昇温させて,離型オイルの漏れの有無を調査した。結果は表2に示すとおりであった。

すなわち,塗布幅222mmのもの(比較例)では,離型オイルの漏れが発生し,結果は不良であった。これに対し,塗布幅の小さいもの(実施例)はいずれも,離型オイルの漏れが発生せず,結果は良であった。なお,塗布厚は結果に影響しなかった。

次に,塗布幅を222mm,185mmの2水準とし,塗布厚を0.08g/cmに固定し,離型オイルの含浸量(表1中の(G))を90g,93g,98g,103gの4水準に振って同様の試験をした。その結果は表3に示すとおりであった。

すなわち,塗布幅222mmの比較例のものでは,離型オイル含浸量を90gまで落とさない限り離型オイルの漏れが発生した。ただし,含浸量90gではオイル供給ローラ12の寿命として不足であり,離型オイルを長期間にわたり安定して供給することができない。これに対し塗布幅185mmの実施例のものでは含浸量が多いものでもも,離型オイルの漏れが発生せず,結果は良であった。よって,離型オイルを長期間にわたり安定して供給する性能と,離型オイルの漏れを起こさない性能とを兼ね備えている。

このように本発明のオイル供給ローラ12が優れた特性を発揮する理由は,領域19における空気の脱出経路の面積が広いことにある。塗布幅185mmのものでのその面積は,左右の領域19の長さの合計を仮に25mmであるとすると(実際には図3中左の領域19の長さは正確にはわからない),基材22の内径からして6.3cm2程度あることになる。これと同じ面積を従来のようなローラ端のピンホール(2mmφとして面積0.0314cm2)で確保するためには,200個近い孔数が必要になる。これは現実的でない。

本形態のオイル供給ローラ12には,次のように種々の変形が考えられる。図5に示すものは,芯金21の両端に小径部21a,21aを設けたものである。小径部21aにより,差し込み時(図4参照)に特に差し込みの後方側に接着剤20が少々引きずられても,領域19が確保される効果がある。図6に示すように,接着層20のすぐ外側にのみ凹部21b,21bを設けても同様である。図5,図6に示すものについては,図7,図8に示すように,接着層20の差し込み方向前方側の端部に止めリング26を備えてもよい。もしくは図9に示すように,基材22の両端部に孔の大径部22c,22cを設けても同じことが言える。

あるいは図10(軸方向と垂直な面で切った断面図)に示すように,接着剤塗布部20と非塗布部20bとを周方向に交互に設けてもよい。このようにすると,オイル供給ローラ12の幅方向の全域にわたって非塗布部20b,すなわち脱出経路が存在する。よって,空気の脱出性がさらによい。この場合に図11に示すように,芯金21に軸方向に突起部を設けてもよい。あるいは図12に示すように,基材22の内面に幅方向の溝22dを設けてもよい。図12のものでは,芯金21への接着剤20の塗布の際には非塗布部を設ける必要がなく簡単である。図10〜図12のものでは,接着剤塗布部20および非塗布部20bを,軸方向に直線的としてもよいし,図13に示すように螺旋状にしてもよい。

(第2の形態)
次に,第2の形態について説明する。図14に示す本形態のオイル供給ローラ32は,第1の形態のオイル供給ローラ12と比較して,基材22と芯金21との間の接着層20を完全になくし,代わりに基材22の両端部に固定リング33,33を設けたものである。固定リング33により,基材22と芯金21とが互いに固定されている。なお,基材22と芯金21との間の隙間は,図14ではかなり誇張して描いているのであって,実際にはもっと狭い。

固定リング33は,図15に示すようにリング部34と,その内側のツメ部35とからなっている。そして各ツメ部35は,一方の面側に迫り出している。各ツメ部35の迫り出しは,オイル供給ローラ32に組み付けた状態では幅方向外側に向かっている。また,図14には現れていないが,芯金21における当該位置には環状の溝が切られている。その溝に各ツメ部35が引っかかることにより,基材22と芯金21とが互いに固定される。なお,図15の固定リング33に代えて図16のようなEリングを用いてもよい。

オイル供給ローラ32における他の部分は,第1の形態のオイル供給ローラ12の構成と同様である。オイル供給ローラ32では,昇温により内部の空気等が膨張すると,基材22の孔の内面全体から,空気が脱出できる。脱出した空気は,基材22と芯金21との間の隙間,および固定リング33におけるツメ部35の間の部分36を通ってオイル供給ローラ32の外部へ出ることとなる。すなわち本形態では,基材22の孔の内面全体が脱出経路をなし,固定リング33におけるツメ部35の間の部分36が通気部をなしている。オイル供給ローラ32は,図2の定着装置5においてオイル供給ローラ12に代えて使用することができ,同様の効果を奏する。特に,基材22の孔の内面全体が空気の脱出経路をなすので,内部の圧力上昇が著しく起こりにくい。

(第3の形態)
次に,第3の形態について説明する。図17に示す本形態のオイル供給ローラ42は,第1の形態のオイル供給ローラ12と比較して,円柱状の芯金21に代えてパイプ状でしかも短尺の芯金41を用いたものである。芯金41は2個用いられている。それらは,基材22の両端部に,部分的に基材22の孔から突出するように取り付けられている。そして,芯金41のうち基材22の孔の中にある部分は,接着層20により基材22の孔の内面に接着されている。オイル供給ローラ42では,両端の接着層20,20の間の領域49の全体において,基材22の孔の内面が脱出経路をなしている。そして,孔の内部空間は,芯金41の内部を通してオイル供給ローラ42の外部へ連通している。オイル供給ローラ42も,第1の形態や第2の形態のものと同様の効果を発揮する。

本形態のオイル供給ローラ42には,次のような変形が考えられる。図18に示すのは,パイプ状の芯金41を長尺の1本構成とし,その随所に通気孔43を形成したものである。このようにすると,図17のものと比較して,芯金41のセンターが出しやすい利点がある。なお,これらにおいて,接着層20の代わりにまたは接着層20に加えて,第2の形態のような止めリングを用いてもよい。

以上詳細に説明したように本実施の形態に係るオイル供給ローラ12,32,42では,基材22の孔の内面を少なくとも部分的に脱出経路として用い,温度が上昇したときに内部の空気がスムーズに外部に脱出できるようにしている。このため,使用時に定着装置5の発熱により昇温しても,内部の圧力が上昇して離型オイルの漏れを起こすことがない。特に,第2および第3の形態のもの,また第1の形態のうち図10等に示したものでは,脱出経路が幅方向のほぼ全体にわたっているため,幅方向のどの場所でも容易に空気が脱出できる。これより,離型オイルを長期間にわたって安定して供給できる含浸量としても,離型オイルの漏れの問題を起こさない。また,脱出経路の面積が広いことから,保管時に一点に離型オイルの圧力が集中することがない。このため置き方にかかわらず,保管中のオイル漏れが起こらない。

なお,本実施の形態は単なる例示にすぎず,本発明を何ら限定するものではない。したがって本発明は当然に,その要旨を逸脱しない範囲内で種々の改良,変形が可能である。例えば,基材22やフェルト層23など各構成要素に使用する具体的材料は,実施の形態中に示したもの以外の別のものであっても,それぞれの目的に適したものであれば何でもよい。離型オイルも,ジメチルシリコーンオイルに限るものではない。また,適用対象としては,図1のようなフルカラープリンタに限らず,複写機やファクシミリ機でもよい。また,ドナーローラ14を介さず直接に定着ベルト10に離型オイルを供給してもよいし,ベルト定着以外の方式の定着装置に適用してもよい。

【発明の効果】
以上の説明から明らかなように本発明によれば,離型剤を長期間にわたり安定して供給できるばかりでなく,使用時や保管時の離型剤漏れをも防止した離型剤塗布ローラが提供されている。
