この発明は、ギヤケースにポテンショメータを取り付けた電動パワーステアリング装置に関する。

【従来の技術】
図4〜6に、従来例の電動パワーステアリング装置を示す。
図4に示すように、第1ケース1a及び第2ケース1bからなるギヤケース1には、回転自在に支持した出力軸2を組み込んでいる。そして、この出力軸2の先端のピニオン3を、両端に図示しない車輪を連係させたラックシャフト4にかみ合せている。なお、このラックシャフト4には、図示しない位置で、アシスト力を付与するための電動モータを連係させている。

さらに、ギヤケース1には、上記出力軸2と同軸上に、図示しないステアリングホイールに連係する入力軸5を組み込んでいる。そして、この入力軸5の中空部分6にトーションバー7を設け、このトーションバー7の一端を上記出力軸2の基端に、また、他端を入力軸5にそれぞれ固定している。

このようにした電動パワーステアリング装置では、図示しないステアリングホイールを切ると、その入力トルクに応じてトーションバー7が捩れ、入出力軸2、5が相対回転する。
そして、その相対回転量及び方向を、後述する筒体8及びポテンショメータ14によって検出し、図示しないコントローラーが、その検出結果に基づいて、上記電動モータを制御している。したがって、電動モータは、入力トルクに応じたモータ駆動力を、アシスト力としてラックシャフト4に付与することになる。

以下では、両軸2、5の相対回転量及び方向を、どのようにして検出しているかについて説明する。
入力軸5及び出力軸2の外周面には、軸方向にスライド自在にした可動筒体8を設けている。
この可動筒体8には、図5に示すように、入力軸5側に螺旋スリット9を形成し、出力軸2側に軸方向スリット10を形成している。そして、図4に示すように、螺旋スリット9に挿入したピン11を入力軸5に固定し、かつ、軸方向スリット10に挿入したピン12を出力軸2に固定している。
さらに、この可動筒体8の中央付近には、図5に示すように、環状溝13を形成している。この環状溝13は、後述するが、ポテンショメータ14の連係ピン15を挿入するためのものである。

いま、図示しないステアリングホイールを切って、入力軸5が、トーションバー7を捩りながら出力軸2に対して回転すると、その回転が、ピン11及び螺旋スリット9を介して可動筒体8に伝えられる。したがって、可動筒体8には、回転方向への分力と軸方向への分力とが作用することになる。ただし、ピン12及び軸方向スリット10によって可動筒体8の回転が規制されるので、この可動筒体8は、上記軸方向への分力によって、軸方向スリット10に沿って軸方向にスライドすることになる。
このように、トーションバー7の捻れによって生じた両軸2、5の相対回転を、可動筒体8の軸方向へのスライドに変換している。

一方、ギヤケース1には、ポテンショメータ14を取り付けている。
ポテンショメータ14は、図6に示すように、挿入筒部16aを形成した樹脂製ケース16を有するもので、その内部に、図示しない回転プレートを組み込んでいる。そして、この回転プレートに突設した連係ピン15を、上記挿入筒部16aの開口から突出させている。
この連係ピン15は、矢印kに示すように、樹脂製ケース16の内周に沿って回転することができる。そして、この連係ピン15を介して回転プレートが回転すると、具体的には図示しないが、樹脂製ケース16内に収納された抵抗素子上をワイパが摺動して、コントローラーに信号を出力することになる。

また、樹脂製ケース16には、その側面側から突出させた取り付けプレート部17を一体に形成している。そして、この取り付けプレート部17に、樹脂製ケースを挟んで配置した一対の長孔形状のボルト孔18を形成している。

このようにした樹脂製ケース16の挿入筒部16aを、図4に示すように、第1ケース1aに形成した挿入孔19に挿入する。そして、上記取り付けプレート部17に形成したボルト孔18にボルトを組み付けて、この樹脂製ケース16を第1ケース1aに固定している。
この状態で、上記連係ピン15が、可動筒体8に形成した環状溝13内にちょうど挿入されるようにしている。

両軸2、5が中立状態にあるとき、ポテンショメータ14は、コントローラーに中立信号を出力している。
そして、図示しないステアリングホイールを切って、入力軸5が、トーションバー7を捩りながら出力軸2に対していずれかの方向に回転すると、前述したように、可動筒体8がいずれかの軸方向にスライドする。したがって、そのスライドによって連係ピン15が動き、回転プレートを回転させるので、ポテンショメータ14は、可動筒体8のスライドに応じた信号をコントローラーに伝えることになる。

【発明が解決しようとする課題】
上記従来例の電動パワーステアリング装置では、第1ケース1aの取り付け面に、直接に挿入孔19を形成しているので、樹脂製ケース16の挿入筒部16aの長さlを、第1ケース1aの肉厚分の寸法としなければならない。
一方で、ポテンショメータ14の樹脂製ケース16は、その内部に抵抗素子やワイパを組み込む必要があるので、全体として、どうしても軸方向長さLが必要となる。
そのため、この樹脂製ケース16をギヤケース1に取り付けると、挿入筒部16aの以外の大部分が、ギヤケース1の外側に突出したままとなってしまう。

しかし、樹脂製ケース16のうち外部に突出した部分が多くなれば、飛び石等がぶつかる可能性が高くなる。そのため、その飛び石等によって樹脂製ケース16が破損し、ポテンショメータ14が故障して、ポテンショメータとしての信頼性が低くなることが考えられる。
特に、ポテンショメータ14は、アシスト制御を行なう上で非常に重要な要素であり、もし異常が発生すると、快適な操舵フィーリングが得られなくなるおそれもある。
この発明の目的は、ポテンショメータを有効に保護することのできる電動パワーステアリング装置を提供することである。

【課題を解決するための手段】
この発明は、ギヤケースと、ステアリングホイール側に連係する入力軸と、車輪側に連係する出力軸と、ギヤケース内で入出力軸を連結するトーションバーと、これら入出力軸の相対回転によってギヤケース内を往復移動する可動体と、ギヤケースに取り付けたポテンショメータとを備え、ポテンショメータは、開口を有する挿入筒部を設けたケースと、このケースの開口から突出させた連係部材とを有し、この連係部材を上記可動体に連係させて、その移動量及び方向に応じて信号を出力する構成にした電動パワーステアリング装置を前提とする。
そして、第1の発明は、ギヤケースに設けた取り付け台部と、この取り付け台部に形成した挿入孔とを備え、ポテンショメータのケースの挿入筒部を上記挿入孔に挿入して、連係部材を可動体に連係させる構成にし、しかも、このケースを取り付け台部に固定した状態で、取り付け台部に、ケースを覆う保護カバーを組み付ける構成にした点に特徴を有する。

第2の発明は、第1の発明において、ポテンショメータのケースをボルトを介して取り付け台部に固定するとともに、取り付け台部に保護カバーを組み付けた状態で、この保護カバーの内面の一部が、ボルト抜け規制面として、ボルトのボルト頭上に位置する構成にした点に特徴を有する。
第3の発明は、第1、2の発明において、保護カバーは、ポテンショメータのケースを覆う天井面と、この天井面の両側からほぼ垂直に連続させた一対の側面とを有し、これら一対の側面を、取り付け台部の側面にスライドさせて組み付ける構成にした点に特徴を有する。
第4の発明は、第3の発明において、取り付け台部の側面及び保護カバーの側面内側のいずれか一方に凸部を設け、かつ、いずれか他方に凹部を設け、保護カバーを取り付け台部にスライドさせて組み付けたとき、保護カバーの弾性によって、これら凹凸部がはまり合う構成にした点に特徴を有する。

【発明の実施の形態】
図1〜3に、この発明の電動パワーステアリング装置の一実施例を示す。この実施例は、ポテンショメータ14をギヤケース1に取り付ける機構を、上記従来例と変更したものである。したがって、以下では、上記従来例との相違点を中心に説明するとともに、従来例と同じ構成要素については同一の符号を付し、その詳細な説明を省略する。

図1(a)に示すように、第1ケース1aの側面には、取り付け台部20を一体的に形成している。そして、この取り付け台部20の上面をフラットにして、そこを取り付け面21としている。
この取り付け台部20の取り付け面21の中央には、第1ケース1aの内周まで貫通させた挿入孔19を形成している。さらに、この挿入孔19の両側に、一対のボルト孔22を形成している。

一方、図2に示すように、ポテンショメータ14は、半筒形状の樹脂製ケース16を有することは従来例のものと同じであるが、その挿入筒部16aの長さlを、上記取り付け台部20の肉厚分だけ長くしている。言い換えれば、樹脂製ケース16の軸方向長さLのうち、プレート部17よりも上方にある長さを短くすることができる。

このようにした樹脂製ケース16の挿入筒部16aを、第1ケース1に設けた取り付け台部20の挿入孔19に挿入すると、樹脂製ケース16の軸方向長さLの大部分が、挿入筒部16aとして挿入孔19に挿入される。したがって、第1ケース1aの外部には、樹脂製ケース16のうちプレート部17よりも上方にあるわずかな部分だけが突出することになる。

さらに、取り付けプレート部17のボルト孔18にボルト31を挿入し、このボルト31を取り付け台部20のボルト孔22に組み付けて、ポテンショメータ14の樹脂製ケース16を固定している。そして、取り付け台部20に樹脂製ケース16を固定した状態で、この取り付け台部20に、保護カバー23を組み付けている。
保護カバー23は、図1(b)に示すように、一枚の金属板を曲げ加工したもので、天井面24と、この天井面24の両側から垂直に曲げた一対の側面25と、これら側面25の下端から内側に曲げた一対の下面26とを有する。

そして、図3にも示すように、下面26から天井面24までの高さHを、取り付け台部20の下面から樹脂製ケース16の上面までの高さに合わせて決めている。また、一対の側面25間の幅Wを、取り付け台部20の幅に合わせて決めている。
なお、天井面24には段部27を形成して、その両側をやや低くしている。そして、この低くなった部分を、詳しくは後述するが、ボルト抜け規制面30としている。

この保護カバー23を取り付け台部20に組み付けるときは、図1に示すように、保護カバー23の側面25を、取り付け台部20の側面にスライドさせながら組み付ける。
なお、取り付け台部20の側面には、この発明でいう凹部として、溝28を形成している。一方、保護カバー23の側面25には、この発明でいう凸部として、側面25の一部を外側から内側に突出させるように変形させた突出部29を形成している。
したがって、保護カバー23を取り付け台部20にスライドさせるときは、保護カバー23の両側面25が弾性によってやや広がるとともに、これら突出部29と溝28との位置が一致すると、保護カバー23の弾性によって、突出部29が溝28にはめ込まれることになる。

保護カバー23を取り付け台部20に組み付けた状態では、図3に示すように、保護カバー23の天井面24が、ちょうど樹脂製ケース16の上面を覆うことになる。
同時に、天井面24のうち低くなった部分が、ボルト抜け規制面30として、ボルト31のボルト頭上に位置する。したがって、もし、振動等によってボルト31が緩もうとしても、ボルト頭がボルト抜け規制面30に当接するので、ボルト31はそれ以上動けず、その抜けが規制されることができる。

以上述べた実施例の電動パワーステアリング装置によれば、第1ケース1aに取り付け台部20を設けたので、樹脂製ケース16の軸方向長さLのうち、挿入筒部16aの長さlを長くすることができる。言い換えれば、ギヤケース1の外部には、樹脂製ケース16の上面側のわずかな部分だけを突出させればすむことになる。したがって、飛び石等によって樹脂製ケース16が破損する可能性も低くなり、ポテンショメータとしての信頼性を向上させることができる。
しかも、保護カバー23を樹脂製ケース16に被せたので、外部に突出している部分さえも、飛び石等から十分に保護することが可能となる。

なお、この実施例では、ボルト抜け規制面30を構成するのに、天井面24の両側をやや低くしているが、これはボルト31のボルト頭の位置に合わせるためであり、必ず低くしなければならないということではない。例えば、ボルト31のボルト頭が、樹脂製ケース16の上面とほぼ同じ高さにあるような場合は、天井面24の両側を低くする必要もなく、フラットな天井面24の内面が、そのままボルト抜け規制面30として機能することとなる。

【発明の効果】
第1の発明によれば、ギヤケースに取り付け台部を設け、この取り付け台部に挿入孔を形成したので、ポテンショメータのケースの軸方向長さのうち、挿入筒部の長さを長くすることができる。言い換えれば、ギヤケースの外部には、ケースの上面側のわずかな部分だけを突出させればすむことになる。したがって、飛び石等によってケースが破損する可能性も低くなり、ポテンショメータとしての信頼性を向上させることができる。
しかも、保護カバーをケースに被せたので、外部に突出している部分さえも、飛び石等から十分に保護することが可能となる。

第2の発明によれば、第1の発明において、保護カバーの内面の一部を、ボルト抜け規制面としてボルトのボルト頭上に位置させたので、もし、振動等によってボルトが緩もうとしても、ボルト頭がそのボルト抜け規制面に当接して、その抜けを規制することになる。
第3の発明によれば、第1、2の発明において、保護カバーをスライドさせて取り付け台部に組み付けるようにしたので、その組み付け作業を簡単に行なうことができる。
第4の発明によれば、第3の発明において、凹凸部をはめ合わせるだけで、他の部品等を用いる必要もなく、簡単に保護カバーを取り付け台部に固定することができる。
