本発明は、管状のロッドと軸受部とからなるコネクティングロッドを得るための金属管の液圧バルジ加工方法、それに用いる金型およびコネクティングロッドに関し、この部品は自動車や産業用機械に用いられている連結ピンを支点として自由な回転運動をさせるリンク構造体に好適である。

自動車や産業用機械には、コネクティングロッドと連結ピンとを組み合わせて連結ピンを軸にロッド部が回転自在になるようにして力を伝達する機構が多用されている。

図2は、溶接により製作されたコネクティングロッドを示す斜視図である。同図に示すように、この部品は、ロッド2aの両端に軸受け部2b、2cとなる金属管が溶接部7にて接合されている。これを製作するには、先ず軸受け部2b、2cに必要とされる長さに金属管を切断し、金属管のロッド2aの端面形状を軸受け部2b、2cの溶接位置の形状に沿うように加工をおこなう。次に、ロッド2aと軸受け部2b、2cとを冶具等を用いて位置決め固定し、溶接により接合をする。

しかしながら、第1の方法ではロッドが中実となるため製品重量が大きくなる欠点の他、鋳造作業の能率が低いばかりでなく、鋳造後のバリ除去等の作業が必要となる等の欠点がある。また、鋳造品は衝撃などに対する強度の信頼性が乏しいなどの問題点もある。

【発明が解決しようとする課題】
本発明の課題は、強度に信頼性があり軽量なコネクティングロッドを効率よく製造する方法、その方法に使用する金型およびその方法で製造したコネクティングロッドを提供することにある。

【課題を解決するための手段】
本発明者は、前記従来の鋳造方法や、溶接による接合方法以外のコネクティングロッドの製造方法について検討を重ね実験をおこなった結果、液圧バルジ加工により金属管に膨出部を成形し、その膨出部をピアシング加工により開孔部を設け、その開孔部をバーリング加する工程を一金型内でおこなう方法がよいとの知見を得た。本発明はこのような知見に基づいてなされたもので、その要旨は以下の通りである。

(1)金属素管をコネクティングロッドに加工する方法であって、上下一対の金型のダイス溝内に収納した金属素管の内部に液体を導入し、液体に圧力を負荷して金属素管に部分的に膨出部を成形し、次いで、前記金型内において、前記液体に圧力を負荷した状態で、前記金型内に金属素管に向かって進退可能に設けられたポンチにより、その膨出部にピアシング加工を施して開口部を設けるとともに、この開口部を拡げながら内側に折り曲げるバーリング加工をおこなうことを特徴とするコネクティングロッドの液圧バルジ加工方法。

【発明の実施の形態】
金属管の液圧バルジ加工は、素材となる金属管(以下、素管という)内に加工液を導入し、その加工液に負荷した圧力(以下、内圧という)と、必要に応じて管端からの軸押し力とを組み合わせることによって素管を膨出加工し、種々の断面形状の異形管製品を得る加工方法であり、汎用されている。本発明の加工方法は、この液圧バルジ加工方法により異形管製品、具体的にはコネクティングロッドを加工する方法である。従来の液圧バルジ加工は、素管を部分的に膨出させる加工であるが、本発明の加工方法はこの膨出加工に加え、同じ金型内で素管の内圧を利用して、膨出部の1カ所または2カ所にピアシング加工を施し膨出部に開口部を成形し、さらにその開口部を内側に折り曲げるバーリング加工することを大きな特徴としている。

次に、金型の構造を説明する。金型には軸受け部を成形するための空間32が設けられていて、その内部形状は軸受け部の外郭形状と同一である。

金型には、金属素管31に向かって進退可能に設けられたピアシングポンチ34と、ピアシングポンチの外周面に嵌合されたバーリングポンチ35を内蔵されている。この例では、上下の金型内にピアシングポンチ34とバーリングポンチ35が設けられており、図4(a)に示す形状の軸受け部を成形するのに用いる。図4(b)に示した軸受け部の成形には、上下どちらかの金型にピアシングポンチとバーリングポンチを設ければよい。また、図4(c)に示した軸受け部を成形する場合は、一方の金型にピアシングポンチとバーリングポンチを、もう一方金型にはピアシングポンチのみを設ければよい。

バーリングポンチ35は、ピアシングポンチ34の外周面に嵌合されている。このバーリングポンチ35はバネなどの弾性体36aにより支持されており、バーリング加工のためにバーリングポンチ35を金属素管31方向に前進させた後で弾性体36aの復元力で後退させる。また、バーリングポンチ35の上面に接しているリング状カバー37にて、バーリングポンチ35の後退限が決定される。リング状カバー37は、金型にネジ等の係合手段にて固定されている。また、ピアシングポンチ34はその上部でパッド38にネジ等の係合手段にて固定されている。パッド38は、バネなどの弾性体36bにて支持されており、パッド38の周縁部が金型取付板39に当接されていてピアシングポンチ34の後退限が規制される。ピアシングポンチ34は、図示していない油圧シリンダ装置を用いてパッド38を介して前進させることができる。ピアシングポンチ34の前進可能な距離は、バーリングポンチ35の前進可能な距離h3 とバーリングポンチとピアシングポンチ間の距離h2の和となる。

図7は、ピアシングポンチとバーリングポンチを一体構造とした場合の金型を示す縦断面図である。図7に示すように、両ポンチを一体にしたポンチ50の先端は、凸状になる。ポンチ50の先端の凸部51がピアシングポンチで凹部52がバーリングポンチとなる。このようなポンチを用いて膨出加工をおこなった場合には、ポンチ50先端のピアシング領域51とバーリング領域52の段差部に生じる隙間53に素材が膨出し、この隙間53に膨出した素材を潰しながらピアシングおよびバーリング加工をおこなうので製品形状に不具合が生じる。また、膨出加工時にポンチ51の鋭いエッジ部にて破断を生じ易くなるという問題が生じる。本発明では、上記の問題を解消するためにピアシングポンチとバーリングポンチを分割構造とした。

次に、液圧バルジ加工方法について説明する。図6(a)は、成形開始前の状態を示し、金型内に素管31をセットし、所定の力にて上金型30aを下金型30bに押しつける。次いで、図示してない油圧シリンダ装置に取り付けられた軸押し工具40a、40bを前進せしめ、素管31の両管端に軸押し工具端面を当接してシールする。シール方法は、同図に示す軸押し工具と素管の端面同士を当接する端面シール方法に限定されるものではなく、素管の肉厚を軸押し工具によって肉厚方向に圧下する圧入シール、素管内面にOリングを挿入してシールする内面シール等、内圧の漏れを防ぎ軸押し力が伝達できる方法であればよい。

次に、一方の軸押し工具、例えば軸押し工具40aを貫通せしめた流路41aから加工液を導入しながら、もう一方の軸押し工具40bに設けられた流路41bから素管31内の空気を押し出し、流路41bの延長上を図示していないバルブで閉鎖して、素管31の内部を加工液で充満させる。加工液としては、防錆のために数%の油脂分を水に分散させたエマルジョン油が一般に用いられている。

図6(b)は、膨出加工終了後に、図示しない加圧装置により内圧を保ったままパッド38をストロークh2{図6(a)}だけ前進させ、ピアシングポンチ34によって、膨出部の上下面に外径d2の孔が打ち抜かれた状態を示す。ピアシングポンチ34の前進ストロークh2は、打ち抜きに必要な値であればよく、実験結果から素管の肉厚の1〜2倍であればよい。

【実施例】
外径34mm、肉厚2.6mm、長さ1000mmの機械構造用鋼管STKM11A(JISG3445)を素管として用い、図6に示した金型を使用して液圧バルジ加工し2個の軸受けを備えたコネクティングロッドを製造した。

上記の素管と金型を用い、金型のダイス溝に素管をセットし、軸押し工具を素管管端に当接してシールし、上下金型を8000kNの力で型締めして、素管内にエマルジョン加工液を注入して、その圧力を40MPaから180MPaへと徐々に増圧せしめつつ各軸押し工具を40mm前進させて膨出部加工をおこない、引き続きピアシングおよびバーリング加工をおこなうことにより前記寸法を有する製品を得た。

なお、従来の鋳造法により上記製品と同じ寸法のコネクティングロッドを製造し、製品重量を本発明の方法により製造したものと比較したが、本発明の方法で製造した製品の重量は鋳造品の約1/2以下であった。鋳造品の場合製品の重量が大となったのはアーム部を中空にすることができなかったためである。溶接法によっても同一寸法の製品を製造したが、製品重量はほぼ同一であったけれども製造時間は本発明の方法に要した時間の約10倍の時間を要した。

【発明の効果】
本発明によれば、同一金型内で膨出加工、ピアシング加工およびバーリング加工が実施でき製造効率のよい製造方法により、軽量で強度が安定したコネクティングロッドが安価に得られ、産業の発展に寄与するところ大である。
