【産業上の利用分野】
本発明は、例えばコンピュータ等の電子機器が筐体として備えるケースやシャーシなどの構成材について、筐体内にて発生した電磁波が外部に漏洩することを防止したり、あるいは外部から筐体内部への影響を防止するようにした基材と、その製造装置及び製造方法とに関する。

【従来の技術】
従来、電子機器等から発生する電磁波が様々な問題を引き起こすことが知られている。具体的には、ある電子機器から生じた電磁波が原因でテレビ画面が乱れたり、ラジオ放送で突然雑音が入り込んだりす場合や、他の電子機器が誤動作を起こすことが挙げられる。これらの問題は、電子機器等のケースやシャーシの素材として樹脂が大量に使用されるようになった頃から特に顕在化し、社会的な問題になっている。

すなわち、樹脂は、それ以前に素材として使用されていた金属と比較して軽量で大量生産が容易、複雑な形状のものを低コストで製造し得るなどの特徴を有することから多用されるに至ったものであるが、電磁波を透過させてしまうという欠点をもっている。

そこで、電磁波を遮蔽する必要が起り、そのために種々の試みがなされ、実用化されている。例えば、導電塗装、蒸着、スパッタリング及び無電解めっき等、樹脂を表面処理する方法や、樹脂自体に金属繊維などを混入させることにより導電化する方法、樹脂を金属ホイル、板金で覆う方法などが知られている。

これら各方法の中で無電解めっきについて着目すると、樹脂の物性をほとんど変化させることなく高い電磁シールド効果を与えることができることや、入り組んだ品物でも細部に亘ってシールド膜を形成し得ること等において、他の方法に比して優れており、有用視されている。

【発明が解決しようとする課題】
しかしながら、無電解めっき法は、これを実際に使用する上で下記のような欠点を有している。

第1に、比較的高価であると共に、めっき可能な樹脂が限定されることである。第2に、樹脂の種類によってめっき処理方法が異なり、これを考慮しないと良好な電磁シールド効果が得られない点が挙げられる。第3には、電子機器のハウジングなどの設計者が無電解めっきについて十分に理解して設計する必要があり、又逆に、無電解めっきを担当している技術者も電子機器の機能、目的等を理解していなければならないという点である。このように、無電解めっき法による電磁シールドは、実用段階に達してはいるものの、広範に亘る活用には未だ困難を伴うというのが現状である。

本発明は上記した点に鑑みてなされたものであって、その目的とするところは、複雑な形状であってもその細部に亘って電磁シールド効果を付与することができ、且つシールド効果が高く、しかも、安価にして汎用性の高い基材並びにその製造装置及び製造方法を提供することである。

【課題を解決するための手段】
上記目的達成のために、本発明による基材は、収容手段の底面側の網目状に形成された網部材が所定幅離間して複数設けられ該収容手段を鉛直方向に励振して貯留された極細な短繊維状の多孔質の活性炭をベースの主面に対して供給する供給手段と、前記活性炭に静電気を印加する静電気印加手段とを備え、前記静電気印加手段から発生する静電界が全体に亘って覆設された導電性が無い若しくは低いパネルによって外部空間から隔離された基材製造装置によって製造され、前記活性炭に静電気を印加することによりベースに前記活性炭を柱状、かつ、前記ベースの全面に亘って固着させたことを特徴とする。また、本発明による基材製造装置は、微細な導電性物質をベースの主面に対して供給する供給手段と、該物質に静電気を印加する静電気印加手段とを備えてなる基材製造装置であって、前記供給手段は、前記導電性物質を貯留する収容手段と、該収容手段を前記ベースの主面に対して鉛直方向に励振する励振手段を有し、前記収容手段の底面側は、網目状に形成された網部材が所定幅離間して複数設けられ、該網部材は、網目形状が前記ベース側に向かうに従って細かい網目寸法で形成されてなり、前記静電気印加手段は、前記網部材が陰極として作用し、かつ、陽極として作用する陽極部材が前記収容手段の底面から所定の距離離間して設けられ、前記導電性物質は、柱状、かつ、前記ベースの全面に亘って固着されることを特徴とする。さらに本発明による基材の製造方法は、収容手段の底面側の網目状に形成された網部材が所定幅離間して複数設けられ該収容手段を鉛直方向に励振して貯留された極細な短繊維状の多孔質の活性炭をベースの主面に対して供給する供給手段と、前記活性炭に静電気を印加する静電気印加手段とを備え、前記静電気印加手段から発生する静電界が全体に亘って覆設された導電性が無い若しくは低いパネルによって外部空間から隔離された基材製造装置によって製造され、前記活性炭に静電気を印加することによりベースに前記活性炭を柱状、かつ、前記ベースの全面に亘って固着させることを特徴とする。

【実施例】
次に、本発明の実施例について添付図面を参照しつつ説明する。

図1及び図2に、本発明に係る基材としてのケース1を示す。当該ケース1は、例えばコンピュータの表示部としてのディスプレイであり、ブラウン管2を含む内部機構(ブラウン管2以外は図示せず)を囲撓する。図3及び図4から明らかなように、このケース1は、射出成形等により形成された樹脂を素材とするベース5と、該ベース5の一方の主面上、この場合、ケース1の内面側となる主面上に高密度分布された多数の微細な物質7とからなる。

上記物質7は例えば、導電性を有する炭素を素材として極細な短繊維状に形成されており、図4から特に明らかなようにベース5の主面に対して略垂直となされ、その一端にて該ベース5に接着剤9を用いて固着されている。物質7は、具体的にはその直径が例えば約10μm、長さが約0.5〜5mmとなされている。そして、本実施例の場合2〜3万本/cm2 の密度にて分布されている。但し、このように短繊維状に形成された炭素の直径及び長さ並びに分布密度については適宜可変であることは勿論である。

上記ベース5の素材である樹脂としては、ABS、ポリカーボネート、変性PPO、PPE、ポリカーボネート/ABSアロイ、ポリアセタール、ナイロン、ポリエステル(PET、PBT)、ポリエーテルイミド、ポリスルホン等は勿論のこと、その他あらゆる種類のものが適用可能である。また、接着剤9についても、これらベース5の材質や該ベース5に固着されるべき物質7の材質等に基づいて適宜選定される。また、接着剤9については、この場合、弾性を有するものが使用される。すなわち、上記のようにベース5に固着された短繊維状の炭素を使用者が指などで擦った場合、摩擦によって該短繊維の根本に加わる引張力及び曲げ力を吸収するように該根元部分を支えている接着剤9が自在に弾性変形し、それ故に該炭素繊維が抜けたり折れたりすることが防止される。

ところで、上記実施例においては、ベース5上に高密度分布される物質7について、これを短繊維状に形成された炭素としているが、この他、炭素とそれ以外のものを混合したり、アルミニウム、鉄又はこれらの合金等の導電性金属を素材として用いてもよい他、その形状についても短繊維状の他に微細な粉状、粒状等に形成してもよい。但し、上記のように短繊維状に形成することにより、ベース5上における単位面積あたりの総分布量が飛躍的に増大した高い電磁シールド効果が得られる。また、炭素を用いることによって、脱臭効果も奏される。特に多孔質の活性炭素を用いることとすれば脱臭効率が著しく増加する。なお、鉄など、酸化が懸念される素材を使用する場合には、ステンレス鋼等の合金化を行い、酸化防止可能な物質として適宜用いればよい。

上記のように構成された基材としてのケース1においては、該ケース1がいかに複雑な形状であってもその細部に亘って物質7を分布させることができ、充分な電磁シールド効果を得ることが可能となっている。また、ベース5の素材としての樹脂がどのような種類のものであろうとも、物質7を自在にこれに固着させることが出来ると共に、該ケース1の設計者が物質7の付着方法について充分な知識を持っていなくとも実施し得る。また、短繊維状の炭素は比較的安価であることから、製造コストの低減を図ることも容易である。

なお、本実施例においてはケース1の内面側に物質7を分布させる構成を示しているが、これは該ケース1内にて発生した電磁波を遮蔽して外部への漏洩を防止することを主目的とするものである。この他、ケース1の外面に物質7を分布させて主に外部よりの電磁波が該ケース1内に侵入することを防止してもよいし、内外両面に物質7を設けるようにしてもよい。

続いて、上述したケース1などの基材を製造すべく、ベースに対して導電性物質を付着させるための製造装置及び製造方法について説明する。なお、当該製造装置は、図1及び図2に示した複雑な形状のケース1のベース5に対して物質7を一度に付着させるものではなく、図5及び図6に示すうよな小型にして単純な矩形板状の基材11を製造するものである。上記ケース1のように複雑な形状かつ大型な品物について電磁シールド層を形成する場合、装置をそれに応じて大型とする方法の他、該ケース1をいくつかに分割して比較的小型の装置によって該各分割体個々について電磁シールド層を形成する方法を採用することが挙げられる。

図5において、当該基材11の長さをL、幅をB、厚さをtとすると、例えば、L≒200mm、B≒100mm、t=2.5mmに設定される。但し、図6から明らかなように、この厚さtは、該基材11のベース5、接着剤9及び導電性物質7の総てを含めた寸法である。なお、当該基材11は基本的に前述したケース1と同様に構成されており、該ケース1の構成部分と同一の構成部分については同じ参照符号を付して示している。

図7及び図8に上記基材11を製造するための製造装置を示す。図示のように、当該製造装置は、装置本体の基体部分を構成するフレーム15を備えており、該フレーム上にはパネル16がほぼ全面に亘って覆設されている。該パネル16によって、後述する静電気印加手段より発生する静電界が外部空間から隔離される。このパネル16は導電性が全く無いか若しくは極めて低い材質、例えば木材あるいは樹脂からなり、該パネル16を含む装置本体が、上記静電気印加手段の陽極に対する陰極として作用してしまうことが防止される。このように構成したことによって静電界が安定し、該装置本体側に静電気によって物質7が向うことがなくなり、上記基材11のベース5に対する物質7の付着分布密度が該ベース5の全面に亘って均一となるなどの効果が奏される。また、このように静電界が安定すると高い電圧の静電気を印加させることが可能となり、扱う物質7が比較的重量の大きなものであってもベース5に対して充分に付着させることができる。なお、上記フレーム15は本実施例の場合、金属製のものを使用しているが、該フレームについても非導電性若しくは低導電性の部材にて構成してもよいし、金属製フレームを非導電性若しくは低導電性の部材を用いて被覆するようにしてもよい。また、図示のように、フレーム15の下端にはキャスタ17が設けられており、当該製造装置の運搬を自由に行うことができる。

装置本体の中央上部には、上記物質7を貯留する収容手段として、略直方体状のケース18が配置されており、且つ、パネル16に対して取り付けられている。このケース18は上面が開放されており、該ケース18内への物質7の補充は該開放部を通じて行われる。但し、ケース18内に収容された物質7が外部に飛散しないように、補充時以外は図示しない蓋によって該開放部は閉塞される。

図9から特に明らかなように、ケース18の底面は3枚の網部材20、21及び22を設けることとし、網目状に形成されている。図示のように各網部材20、21、22は所定幅離間配置されている。詳しくは、上段に配置された網部材20は銅板からなり、直径が約5mm程度の円形貫通孔20aが多数形成されている。中段の網部材21は例えばステンレス鋼製の細い線材を縦横に編んだもので、その網目の寸法は約2mm程度となっている。下段に配置された網部材23は樹脂製にて、更に細かい網目寸法を有するように編まれている。ケース18の底面をこのように構成したことにより、その貯留した物質7が該底面の全面に亘って均一に分散し、下方に向けて撒かれる。

図7及び図8に示すように、上記ケース18の上端には、励振手段としての加振機25がブラケット26を介して取り付けられている。詳述はしないが、この加振機25は振動発生部と該振動発生部を駆動するモータとを備え、図8において矢印Fにて示す方向の振動を発生し、上記ケース18を励振する。すなわち、ケース18を励振することによって物質7の散布を促す訳である。散布を促す手段としてはこの他、ケース18内に攪拌機(図示せず)を装備し、これによって物質7を攪拌する構成が挙げられる。しかしながら、このように攪拌機を用いると物質7が特に短繊維状のものである場合、折れたり曲がったりするという不都合が生ずる。上記のような振動を印加すれば、このようなことが生ずることはなく、物質7は損傷することなく散布される。なお、図7において、参照符号25aは上記加振機25が給電を受けるための入力端子を示す。該入力端子25aが該図の左方に示した変圧器27の出力端子27aと図示せぬケーブルを通じて接続されており、該変圧器27を経て給電される。この変圧器27としては可変変圧器が使用され、そのつまみを操作して供給電圧を変化させ、加振機25の振動振幅を変化させることが行われた。その結果、該振動振幅が、発生させ得る最大振幅及び最小振幅の間のある一定の値となったときにケース18からの物質7の散布効率が最良となることが判明した。

なお、上述したケース18(各網部材20、21、22を含む)と、加振機25と、これらに関連する周辺の部材とによって、物質7を供給する供給手段が構成されている。図7及び図8から明らかなように、この供給手段は、半製品としてのベース5の上方に配設されている。このようにベース5に対して上方から物質7を散布する方式はダウン式と称され、量産性が高い方式とされている。また、この供給手段は、その長手方向がベース5の搬送方向と平行となるように配置されているので、ベース5が該供給手段の下を搬送される通過時間を長くできるので、効率よく分布される構成となっている。

ところで、上記のようにケース18が加振機25によって励振されることから、パネル16に対して下記のように取り付けられている。

図10は図7における部分Eを拡大した状態を示すものであるが、該図から明らかなように、ケース18はパネル16に形成された開口部16a内に遊挿されており、パネル16に対して接触してはいない。ケース18の側部には断面形状がL字状の取付部材28が固着されている。そして、該取付部材28との間にゴム等の弾性部材30を介在させ、パネル16上に載置している。これら取付部材28、弾性部材30及びパネル16には挿通孔28a、30a、16bが同心的に形成され、該挿通孔に対して上方からボルト32が挿通されている。なお、該ボルト32の頭部と取付部材28との間にはワッシャ33とゴム等の弾性部材34とが介装されている。かかる構成を踏え、ボルト32の下端ねじ部に対してナット36が螺合され、締結されている。

すなわち、上記の弾性部材30は吸振手段として作用し、加振機25により励振されるケース18の振動がパネル16を含む装置本体に直接伝達しないよう緩衝作用を行うようになされているのである。なお、本実施例においてはケース18が該装置本体に対して取り付けられているが、例えば作業場の柱や天井の梁に取り付けるようにしてもよい。この場合も、上記のような吸振手段を該柱又は梁との間に設けることにより、該柱、梁への振動の伝達を抑止することができる。

次いで、上記ケース18より散布される物質7に静電気を印加する静電気印加手段について説明する。

図7、図8及び図9に示すように、上記ケース18の下面から所定距離Sだけ離間して、陽極部材41が配置されている。図9から明らかなように、この陽極部材41は、銅管を矩形環状に屈曲成形してなる枠体41aと、該枠体41aの対応する2辺間に互いに平行に張設された銅線41bとからなり、静電気発生部の陽極として作用する。図7に示すように、この陽極部材41は、パネル16により、柱状の結合部材42を介して吊支されるように取り付けられている。該結合部材42は非導電性若しくは低導電性の材質、例えば樹脂からなる。

一方、陰極として作用するのは、上記陽極部材41と対向して位置するケース18がその底部に具備する網部材20及び21である。これら陽極及び陰極からなる静電気発生部は、図7に示す静電気発生制御器44によって、その発生する静電気の強さ等が制御される。因に、当該装置において発生する静電気は2.5乃至5万ボルトであり、実用上は2.5乃至3万ボルトに設定される。また、陽極と陰極との距離S(上記)については陽、陰両極間の放電が生じないこと、有効な静電界を発生させることなどを考慮し、当該装置においては7cm乃至15cmとされるが、約10cmとした時に最も効率的な静電界が発生することが確認された。図7において、参照符号46及び47は夫々上記陽極部材41及び網部材20、21に一端にて接続されたケーブルを示し、該各ケーブル46、47の他端の端子46a、47aが静電気発生制御器44の出力端子44aに接続されている。図7及び図11に示すように、該ケーブル46、47の所要部位、すなわち、静電気印加に際して静電界に悪影響を及ぼす部位等が非導電性の樹脂製パイプ48により被覆されている(但し、図11にはケーブル46についてのみ示す)。これにより安定した静電界が得られ、ベース5に対する物質7の付着分布が乱されること等が防止される。

なお、図7に示すように、該静電気発生制御器44には可変可能なタイマー49が接続されており、上記陽極及び陰極による静電気の発生を断続的に行えるようになっている。具体的には、例えば1秒の間隔をおいて1秒間ずつ静電気を発生させることが行われる。このように、静電気を断続的に印加させることにより、ベース5及び物質7の焼きつき等が防止されるが、このタイマ49を用いない場合には静電界中の物質7が焼失することがあるということが確認された。

上記した陽極部材41及び陰極としての各網部材20、21からなる静電気発生部と、静電気発生制御器44と、タイマー49と、これらに関連するケーブル等の周辺部材とを、静電気印加手段と総称する。

続いて、上記静電気印加手段による静電界に対するベース5の搬入、搬出を行う搬送手段について説明する。

図7及び図8に示すように、当該製造装置のフレーム15の左右両側部に例えば4つずつ、合計8つのスプロケット53及び54が左右で同じ配置にて設けられており、且つ、該フレーム15に対して回転自在に取り付けられている。これら4つずつのスプロケット53、54には夫々、チェーン56、57が掛け回されている。図7から明らかなように、該各チェーンは当該製造装置の略全長に亘って延在するようになされている。図示のように、該製造装置の一端側に位置するスプロケット53が嵌着された回転シャフト59の一端には他のスプロケット60が嵌着されている。そして、該スプロケット60の下方にモータ62が配置されており、該モータ62の出力軸にもスプロケット63が嵌着され、該両スプロケット60及び63にチェーン65が掛け回されている。また、図8に示すように、上記シャフト59の他端は対応するスプロケット54に嵌着している。すなわち、モータ62が作動すると、その動力がスプロケット63、チェーン65、スプロケット60を順次介してシャフト59に伝達され、これによって左右のスプロケット53、54が回転せられ、両側のチェーン56及び57が同期して駆動される訳である。なお、図8に示すように、安全上等の観点から、上記スプロケット60、63及びチェーン65を覆うカバー部材67が設けられている。該カバー部材67も木製若しくは樹脂製である。

図7及び図8に示すように、上述した左右のチェーン56及び57間には、所定のピッチP(図7に図示)にて多数の搬送シャフト69が架設されており、該両チェーン56、57と共に該各搬送シャフト69が移動するようになされている。図示のように、物質7が付着されるべきベース5及び付着されることにより得られる基材11はこれら搬送シャフト69により担持されて搬送される。

上述した各スプロケッット53、54、60及び63と、各チェーン56、57及び65と、シャフト59と、モータ62と、各搬送シャフト69とによって、静電気印加手段(前述)による静電界に対するベース5の搬入、搬出を行う搬送手段が構成される。但し、前述のように、この搬出の際にはベース5上には物質7が付着せられて基材11となっている。なお、該搬送手段に対するベース5の供給は図7に示すエリア71において作業者又は作業ロボットにより行われ、同じく回収は該図に示すエリア72において行われる。また、図示してはいないが、該供給側のエリア71の近傍には、物質7をベース5に固着させるための接着剤9(図6参照)を該ベース5に自動的に塗布する接着剤塗布手段が設けられている。但し、接着剤9の塗布は別工程で行ってもよい。

上記のような搬送手段を設けたことにより、静電界に対するベース5の搬入及び搬出を円滑かつ安全に行うことができる。

次に、前述した供給手段から供給されながらもベース5への付着を逸した物質7を回収する回収手段につて説明する。

当該回収手段は、図8に示す吸引分離手段75を含む。該吸引分離手段75は、上記のように静電界中においてベース5への付着を逸した物質7を大気と共に吸引して該物質7のみを分離して得るものである。図示のように、該吸引分離手段75は、キャスタ77を備えたフレーム78と、該フレーム78上に設けられた遠心送風機80と、該遠心送風機80を駆動するモータ81と、該遠心送風機80の送風口側に設けられて一緒に吸引した物質7と大気とを濾し分ける濾し器83と、該濾し器83により濾されて得られた物質7を貯留する貯留袋85とを備えている。

図7乃至図9に示すように、前述した搬送手段により搬送されている状態のベース5の下方近傍には、物質7及び大気を上記吸引分離手段75の吸入口に向けて案内する案内手段としてのダクト87が設けられている。このダクト87も上記回収手段に含まれるもので、例えば樹脂等の非導電性あるいは低導電性の材質からなり、全体として大きな椀状に形成され、その底部にL字状に屈曲した排出口87aを有している。上記吸引分離手段75が具備する遠心送風機80の吸入口80aとこの排出口87aは可撓性を有する樹脂性パイプ89により連通されている。

上記した構成の回収手段においては、モータ81の作動により遠心送風機80が駆動されると、ダクト87の底面に溜っていたり、あるいは静電界中に浮遊している余剰の物質7が、大気と共に、該ダクト87、パイプ89を通じて吸引される。そして、該遠心送風機80内を経ることにより加圧されつつ濾し器83内に吐出される。そして、この濾し器83によって物質7と大気とが濾し分けられ、物質7のみが該濾し器83の内面に付着する。図示のように、濾し器83はハンドル83aを具備しており、モータ81を停止させた後に作業者が該ハンドル83aを回すことによってこの内面に付着した物質7が掻き落とされ、下方の貯留袋85内に落下する。作業者は、この貯留袋85内にある程度の量の物質7が溜ったらこれを回収し、再使用に供する。このように、物質7を無駄なく再使用することができるので、経済的である。

ところで、図7及び図8に示すように、チェーン56、57等からなる前述の搬送手段により搬送中の半製品としてのベース5及び完成品としての基材11(ベース5に物質7を付着して得られる製品)に対応するように、4本の樹脂製パイプ91乃至94が設けられている。パイプ91及び92は当該製造装置に対してベース5を供給するためのエリア71の近傍に配置されており、他の2本のパイプ93、94は上記基材11を回収するためのエリア72の近傍に配設されている。

上記各パイプ91乃至94はL字状に形成されており、各々の下辺部91a乃至94aがベース5及び基材11の上面に沿うように設けられている。該各下辺部91a乃至94aにはその略全長に亘って多数の孔(図死せず)が形成されている。そして、図7に示すように、最初のパイプ91と4本目のパイプ94は該孔を通じて静電界中若しくはその近傍の雰囲気を吸引するようになされている。なお、図7において吸引方向を矢印Vにて示している。また、2本目及び3本目のパイプ92及び93は、これに形成された孔を通じて圧搾空気を矢印Iにて示す方向に噴射するようになされている。

上記の各パイプのうち2本目のパイプ92は、上記エリア71にて供給されて搬送されるベース5の表面に圧搾空気を噴射し、以て該表面上の塵埃を除去する噴射手段として作用するものである。また、3本目のパイプ93は、上記ベース5に静電気が印加されて物質7が固着されて得られる基材11に対して圧搾空気を噴射し、該基材11上の余剰の物質7を除去する噴射手段として作用する。なお、図7から明らかなように、これらパイプ92及び93からの圧搾空気の噴射方向Iは、上記ベース5及び基材11の表面に対して例えば45o の入射角度となるように設定されている。

【発明の効果】
以上説明したように、本発明によれば、複雑な形状であってもその細部に亘って電磁シールド効果を与えることができ、且つ、シールド効果が高い点に加え、下記の効果が奏される。
すなわち、ベースとして樹脂が選定される場合、あらゆる種類の樹脂に対応可能であると共に、電子機器のハウジング等を製品として製作する際にその設計者が当該発明の技術内容を充分に把握していなくとも実施し得、容易に、しかも広範に利用することができるものである。また、比較的安価にて実施可能であるという効果も得られる。
