【発明の属する技術分野】
本発明は、熱可塑性樹脂を射出圧縮成形して眼鏡レンズを得る眼鏡レンズの射出圧縮成形法に関する。詳しくは、プラスレンズおよびマイナスレンズを高精度かつ高品質に成形することができる眼鏡レンズの射出圧縮成形法に関する。

【背景技術】
熱可塑性樹脂からレンズを得る成形法として、射出圧縮成形法が知られている(たとえば、特開昭2−26723号公報および実公平6−9826号公報など)。眼鏡レンズでは、レンズ度数+4.00D〜−8.00D程度のレンズ度数範囲のものが、この成形法に好ましく用いられている。
射出圧縮成形法は、溶融樹脂の収縮を補正して、均一で高度な形状精度を得るために、レンズ用キャビティ内に圧縮代を残して金型を型締めし、ついで、前記レンズ用キャビティ内に溶融樹脂を射出充填したのち、前記圧縮代を圧縮して、レンズを得る成形法である。

【発明が解決しようとする課題】
ところで、レンズは、レンズの前面側と後面側との曲率が異なればレンズ厚は偏肉差を生じ、偏肉差があるものとして、中央部肉厚が周辺部より厚いプラスレンズと、中央部肉厚が周辺部より薄いマイナスレンズとの2種類ある。また、レンズ厚は光学レンズ設計により異なるが、たとえば、屈折率が1.50程度の非球面レンズでは+2.00Dで中心厚4.2mm、周辺厚1.0mm、−4.00Dで中心厚1.4mm、周辺厚7.9mm程度の設計値を設定できる。しかしながら、これらのレンズについて、同一の条件で圧縮成形を行うと、この形状特性の差異により次のような不具合が生じる。

マイナスレンズの成形においては、レンズ中央部が周辺部に対して厚みが薄いから、キャビティ中央部が流動抵抗が大きい。そのため、キャビティ内に射出された溶融樹脂は、キャビティ中央部を流れ難く、分流して周辺部から中央部に回り込むため、中央部においてウエルドマークが多く発生しやすいという問題がある。
一方、プラスレンズの成形では、キャビティの容積と溶融樹脂の充填量との差が大きすぎると、溶融樹脂の流動性が低下するため、未充填部分が発生し、成形後のレンズにおいて、充填部分と未充填部分との臨界部にフローマークと呼ばれる樹脂の充填履歴が発生しやすい。

本発明の目的は、レンズの形状特性によらず、偏肉差を有するレンズ、すなわち、プラスレンズおよびマイナスレンズを高精度にかつ高品質に成形できる眼鏡レンズの射出圧縮成形法を提供することにある。

【課題を解決するための手段】
本発明にかかる眼鏡レンズの射出圧縮成形法は、1つの成型用金型を用いて、中央部肉厚が周辺部より薄いマイナスレンズおよび中央部肉厚が周辺部より厚いプラスレンズを成形する成形法であって、交換可能なオプティカルインサートから形成されたレンズ用キャビティ空間内に予め設定した設定圧縮代を残して金型を型締めし、ついで、前記レンズ用キャビティ内に溶融樹脂を射出充填し、少なくとも溶融樹脂の射出完了前の時点以降に前記設定圧縮代を圧縮するメニスカス形状の眼鏡レンズの射出圧縮成形法において、
前記マイナスレンズ成形時の設定圧縮代を、前記プラスレンズ成形時の設定圧縮代より大きく設定し、
前記マイナスレンズ成形時には、溶融樹脂の射出完了前に前記設定圧縮代の圧縮を開始するとともに、前記溶融樹脂の射出完了後、前記レンズ用キャビティおよびこのキャビティ内に溶融樹脂を供給するスプルー、ランナを密閉閉空間とし、前記プラスレンズ成形時には、溶融樹脂の射出完了後に前記設定圧縮代の圧縮を開始するとともに、前記設定圧縮代の圧縮を開始する前に、前記レンズ用キャビティおよびこのキャビティ内に溶融樹脂を供給するスプルー、ランナを密閉閉空間とする、ことを特徴とする。

このような成形法では、マイナスレンズ成形時の設定圧縮代がプラスレンズ成形時の設定圧縮代より大きく設定されているから、より広いキャビティ領域が確保できるとともに、キャビティ内の溶融樹脂の流動性も向上するため、マイナスレンズ成形時において、キャビティ内に到達した溶融樹脂は分流することなくキャビティ中央部を通って周辺部に流れ込む。従って、中央部におけるウエルドマークの発生を防止でき、強度レンズではさらに十分な加圧力が保持されるため、金型との転写性が向上する。このため、レンズの形状特性によらず、プラスレンズおよびマイナスレンズを高精度にかつ高品質に成形できる。

上記射出圧縮成形法においては、マイナスレンズ成形時の設定圧縮代を、プラスレンズ成形時の設定圧縮代より大きくしてあるため、溶融樹脂の射出充填完了時点ではレンズ用キャビティ内に大きな未充填部分を残したままで溶融樹脂の流動が停止することになり、加圧工程後の成形レンズにおいて充填部分と未充填部分との臨界部にフローマークと呼ばれる樹脂の充填履歴が発生しやすいという問題が考えられる。

この点に対して、本発明にかかる眼鏡レンズの射出圧縮成形法は、プラスレンズ成形時には、溶融樹脂の射出完了後に前記設定圧縮代の圧縮を開始するが、マイナスレンズ成形時には、溶融樹脂の射出完了前に前記設定圧縮代の圧縮を開始するようにしたので、より一層の樹脂の流動性、転写性を高めることができる。すなわち、マイナスレンズ成形時には、溶融樹脂の射出完了前に設定圧縮代の圧縮が開始され、レンズ用キャビティの容積が縮小されていくから、溶融樹脂の流動性が高められ、溶融樹脂の射出充填完了時点でレンズ用キャビティ内に大きな未充填部分が残ることが少なくなるため、フローマークの発生も防げる。

この際、マイナスレンズ成形時には溶融樹脂の射出完了後にスプルー、ランナを含む前記レンズ用キャビティを直ちに密閉閉空間とし、また、プラスレンズ成形時には前記設定圧縮代の圧縮を開始する前に、スプルー、ランナを含む前記レンズ用キャビティを密閉閉空間としたので、圧縮によってレンズ用キャビティ内の溶融樹脂が加圧されても溶融樹脂がスプルー、ランナを含むレンズ用キャビティの外に逆流することがないから、金型の転写性に優れ、脈理や射出履歴などのない高精度で高品質なレンズを得ることができる。特に、強度のレンズ成形に有用である。

また、上記射出圧縮成形法においては、マイナスレンズ成形時の設定圧縮代を、プラスレンズ成形時の設定圧縮代より大きく設定する必要がある。その際、マイナスレンズ成形時の設定圧縮代の設定を、プラスレンズ成形時の設定圧縮代の設定と同じように、レンズ用キャビティ内の圧縮代が最大の初期位置から圧縮代がなくなる位置まで金型を型締めしたのち、さらに金型を前記設定圧縮代分開くことにより設定していたのでは、金型を設定圧縮代分開く距離が長く、時間的に能率が悪いという問題が考えられる。

具体的には、本発明では、プラスレンズ成形の場合には設定圧縮代は大きくなく、0.8mm以下としており、たとえば、+1.00D〜+3.00Dのレンズでは0.1mm〜0.2mmで十分である。
一方、マイナスレンズ成形の場合、度数や成形後の性能によっても異なるが、設定圧縮代を5mm〜15mmとしている。
また、金型の型締め制御において、成形機の構造上、たとえば、縦型成型機で最大圧縮位置(最下限位置)から上方への移動を0.1mmピッチで制御することは、高度な制御を必要とするため制御に時間がかかり、たとえば、5mm移動で10数秒であったりする。
一方、金型の上方から下方への移動は容易で、15mmであっても1秒以内である。

従って、本発明にかかる眼鏡レンズの射出圧縮成形法は、前記プラスレンズ成形時の設定圧縮代の設定は、前記レンズ用キャビティ内の圧縮代が最大の初期位置から圧縮代がなくなる位置まで前記金型を型締めしたのち、さらに前記金型を前記設定圧縮代分開くことにより設定し、前記マイナスレンズ成形時の設定圧縮代の設定は、前記レンズ用キャビティ内の圧縮代が最大の初期位置から前記設定圧縮代を残した位置まで前記金型を型締めすることにより設定する。

このようにすれば、マイナスレンズ成形時の設定圧縮代は、レンズ用キャビティ内の圧縮代が最大の初期位置から設定圧縮代を残した位置まで金型を型締めすることにより設定できるから、つまり、金型を長い距離の設定圧縮代分開く動作がないから、設定圧縮代の設定を迅速にかつ高精度に行うことができる。
一方、プラスレンズ成形時の設定圧縮代は、レンズ用キャビティ内の圧縮代が最大の初期位置から圧縮代がなくなる位置まで金型を型締めしたのち、短い距離の設定圧縮代分だけ開けば設定できるから、同様に設定圧縮代の設定を迅速にかつ高精度に行うことができる。

【発明の実施の形態】
以下、本発明の一実施形態を図を参照しながら詳細に説明する。図1は本実施形態にかかる眼鏡レンズ(メニスカス形状の眼鏡レンズ;単焦点、多焦点、累進多焦点)の射出圧縮成形法に用いられる射出圧縮成形用金型の断面図、図2は図1のII−II線断面図である。なお、ここで成形される眼鏡レンズの材料は、PMMA(ポリメチルメタクリレート)やPC(ポリカーボネート)などの熱可塑性樹脂である。また、本実施形態では、脈理、光学歪みなどを防ぐために、低出力の射出を用いている。

前記射出圧縮成形用金型は、図1に示すように、パーティングラインPLにおいて上下に型分割される上型1と下型2との間に2個の眼鏡レンズ用キャビティ3が形成されたレンズ2個取り用の金型である。

上型1は、固定型である下型2に対して上下方向に型閉じ、型開きする可動型で、型取付部材16と、この型取付部材16に前記下型2に向かって移動自在に取り付けられた型本体4とを含む。型取付部材16は、上部材16Aと下部材16Bとからなる。型本体4は、インサートガイド5および型板6,7からなる。下型2は、インサートガイド9および型板10からなる型本体8と、この型本体8を取り付ける型取付部材15とを含む。
各インサートガイド5,9の内部には、前記キャビティ3を形成するインサート11,12がパーティングラインPLに対して直角方向へ摺動可能に収納されている。

前記上型1の型本体4は、前記型取付部材16に図2に示すボルト17で連結されているとともに、型本体4と型取付部材16との間にはボルト17の外周に挿入された皿ばね17Aが介装されている。なお、型取付部材16は、型締めシリンダ(図示省略)によって上下動されるようになっている。
前記型本体4と型取付部材16との間には、隙間Sが設けられるようになっており、型本体4と型取付部材16とはガイドピン18でガイドされながら隙間S分だけ上下に開閉するようになっている。また、前記型取付部材15の下方には図示しない寸開きシリンダが配置され、この寸開きシリンダにより型取付部材16が型締めシリンダの型締め力に抗して押し上げられることにより、隙間Sが形成されるようになっている。

前記型取付部材16には、下向きの油圧シリンダ19が上下動自在に設けられている。油圧シリンダ19のピストン20に連結されたピストンロッド21は、シリンダ19の下面に固定されたバックインサート22内を貫通し、その先端にT字クランプ部材23を備えている。T字クランプ部材23は、前記インサート11の上端面に形成されたT字溝24に係脱自在に係合されている。
前記型取付部材15には、上向きの油圧シリンダ26が設けられている。油圧シリンダ26のピストン27に連結されたピストンロッド28は、型取付部材15内を貫通し、その先端にT字クランプ部材29を備えている。T字クランプ部材29は、前記インサート12の下端面に形成されたT字溝30に係脱自在に係合されている。

前記油圧シリンダ19の上端には受圧部材32が固定されている。型取付部材16に形成された孔33から挿入されたエジェクトピン34により受圧部材32が押し下げられると、油圧シリンダ19、バックインサート22およびインサート11も押し下げられ、キャビティ3で成形されたレンズ成形品が上型1および下型2の型分割時に突き出されるようになっている。ここに、バックインサート22、油圧シリンダ19および受圧部材32によって、インサート11を保持する保持部材が構成されている。
前記上型1の型取付部材16の中央には、エジェクトバー35が上下動自在に配置されている。エジェクトバー35の上端には受圧部材36が固定されている。型取付部材16に形成された孔37から挿入されたエジェクトピン38により受圧部材36が押し下げられると、エジェクトバー35が押し下げられる。

前記受圧部材32には、エジェクトリターンピン39の外周に巻回されたばね40のばね力が上向きに作用している。なお、受圧部材36にも、図示していないが、エジェクトリターンピンの外周に巻回されたばねのばね力が上向きに作用している。従って、エジェクトピン34,38が上昇すると、受圧部材32,36も上昇して旧位に復帰するようになっている。ここに、バックインサート22、油圧シリンダ19および受圧部材32によって構成された保持部材が、弾性部材であるばね40によって下型2とは反対方向に常時弾性付勢されて型取付部材16に当接されている。

次に、本実施形態における作用を説明する。
まず、成形しようとするレンズの種類に応じて、インサート11,12を交換する。インサート11,12の交換にあたっては、型取付部材16を含む上型1を上昇させて、下型2から型分割させる。また、油圧シリンダ19のピストンロッド21を下降させるとともに、油圧シリンダ26のピストンロッド28を上昇させ、これらピストンロッド21,28の先端に取り付けられたT字クランプ部材23,29をインサートガイド5,9から突出させる。

新たに上型1および下型2の型本体4,8に装着されるインサート11,12を、図示しないロボットのアームで保持しながら水平移送させ、インサート11,12のT字溝24,30をT字クランプ部材23,29に係合させる。こののち、油圧シリンダ19のピストンロッド21を上昇させてインサート11を引き上げ、また、油圧シリンダ26のピストンロッド28を下降させてインサート12を引き下げる。これにより、インサート11,12はインサートガイド5,9に嵌合される。
このようにして、プラスレンズ(中心部肉厚が周辺部より厚いレンズ)の成形の場合には、図4および図5に示すインサート11A,12Aに、また、マイナスンズ(中心部肉厚が周辺部より薄いレンズ)の成形の場合には図6および図7に示すインサート11B,12Bにそれぞれ交換する。

さて、レンズの成形にあたっては、図3に示すフローチャートに沿って操作を進める。まず、図1および図2に示す状態に型閉じする。つまり、型締めシリンダによって上型1を下降させ、上型1の型板6が下型2の型板10に接し、かつ、皿ばね17Aが圧縮されない状態に型閉じする。この状態では、隙間Sは最大寸開き量(約15mm)、つまり、キャビティ3内の圧縮代が最大の初期位置に設定されている。
次に、寸開き量(設定圧縮代)を設定する。このとき、プラスレンズの成形では0.8mm以下の寸開き量S(+)を設定する。マイナスレンズの成形では0.8mmより大きい寸開き量S(-)を設定する。つまり、マイナスレンズ成形時の設定圧縮代を、プラスレンズ成形時の設定圧縮代より大きく設定する。

ここで、プラスレンズの成形の場合、つまり、0.8mm以下の寸開き量S(+)が設定された場合には、図4に示すように、型締めシリンダにより型取付部材16をさらに下降させ(このとき、皿ばね17Aが圧縮される)、隙間Sを完全になくしたのち、寸開きシリンダにより型取付部材16を型締めシリンダの型締め力に抗して前記寸開き量S(+)だけ上昇させて、寸開き量S(+)を設定する。一方、マイナスレンズの成形の場合、つまり、0.8mmより大きい寸開き量S(-)が設定された場合には、図6に示すように、型締めシリンダにより型取付部材16を前記寸開き量S(-)を残した位置まで下降させ(このとき、皿ばね17Aが圧縮される)、その位置で停止させて寸開き量S(-)を設定する。

次に、溶融樹脂を射出充填する。これには、スプルーブッシュ57に接続した射出成形機のノズルから溶融樹脂を射出し、スプルー58およびランナ59を通じてキャビティ3内に充填する。
このとき、プラスレンズの成形の場合(図4)には、キャビティ3の中央部(レンズの中央部)の厚みが大きいため、キャビティ3内に到達した溶融樹脂は、キャビティ3の中央部(レンズの中央部)を通って周辺部に達する。一方、マイナスレンズの成形の場合には、0.8mmより大きい寸開き量S(-)が設定されているから、つまり、キャビティ3の中央部の厚みが大きく設定されているため、キャビティ3内に到達した溶融樹脂は、分流することなくキャビティ3の中央部を通って周辺部に達する。従って、いずれの場合にも、中央部におけるウエルドマークが抑制される。

次に、プラスレンズの成形の場合(図4)には、溶融樹脂の射出完了後、ノズルを閉じてキャビティ3、ランナ59およびスプルー58を含む空間を密閉閉空間とし、続いて、加圧(圧縮)する。つまり、図5に示すように、型締めシリンダにより型取付部材16を寸開き量S(+)だけ下降させる。
一方、マイナスレンズの成形の場合(図6)には、溶融樹脂の射出完了前に加圧(圧縮)を開始する。具体的には、射出すべき溶融樹脂の約90〜95%が射出されたとき、型締めシリンダにより加圧を開始し、図7に示すように、型取付部材16を寸開き量S(-)だけ下降させる。このとき、溶融樹脂の射出完了後に直ちにノズルを閉じて、キャビティ3、ランナ59およびスプルー58を含む空間を密閉閉空間とする。

次に、このようにしてプラスレンズまたはマイナスレンズを成形したのち、これらのレンズをエジェクトする。これには、上型1の型取付部材16を型締めシリンダにより上昇、すなわち下型2から上昇させ、型本体4との間に寸開き量Sを開ける。このとき、エジェクトピン34をエジェクトシリンダで下降させ、このエジェクトピン34で受圧部材32を型取付部材16に対して下方に押圧移動させる。この押圧移動量は寸開き量Sよりも小さいものとし、寸開き量Sがたとえば15mmである場合には押圧移動量は13mmとする。言い換えると、型取付部材16の上昇時に、インサート11を型取付部材16に対して相対的に下型2側に下降させる。

この結果、本来、型取付部材16が寸開き量S分だけ上昇したときにこれと同じ量だけ上昇するインサート11の上昇量は少なく抑えられることになり、たとえば、マイナスレンズ成形では、図8に示す通り、インサート11はキャビティ3内で成形されたレンズ成形品44の眼鏡レンズ部44Aからわずかな隙間A分、前記数値通りの寸開き量や押圧移動量である場合には2mmの隙間A分だけ離れる。

この後、図9の通り、型締めシリンダにより上型1の型取付部材16と型本体4は上昇し、上型1は下型2に対してパーティングラインPLから型開きする。この後、上型1の下面から露出しているレンズ成形品44の一部が把持装置で把持され、エジェクトピン34,38が各エジェクトシリンダによって下降し、これにより受圧部材32,36が押圧移動させられ、インサート11、エジェクトバー35でレンズ成形品44は突き出される。この突き出し時において、レンズ成形品44の眼鏡レンズ部44Aに対してインサート11はわずかな隙間A分のみ離れているだけであるため、隙間Aに侵入している空気はインサート11によって大きな圧力まで圧縮されることはなく、圧縮空気の大きな圧力を眼鏡レンズ部44Aに作用させずにレンズ成形品44を上型1から突き出すことができる。

すなわち、上型1の型取付部材16が型本体4から寸開き量S分だけ上昇するときに、エジェクトピン34で受圧部材32を下方へ押圧移動させず、型取付部材16に対してインサート11を相対的に下降させない場合には、レンズ成形品44の眼鏡レンズ部44Aとインサート11との間には寸開き量Sと同じ大きさの隙間ができることになり、インサート11で眼鏡レンズ部44Aを突き出すとき、この隙間内の空気が大きく圧縮されて過剰な高圧の空気が精密成形部である眼鏡レンズ部44Aに作用することになるが、本発明に係る実施形態では、眼鏡レンズ部44Aとインサート11との間には僅かな隙間Aができるだけであるため、インサート11によるレンズ成形品44の眼鏡レンズ部44Aの突き出し時に過剰な圧縮空気の発生を抑えてこの突き出しを行えるようになり、スプルー58やランナ59で成形された部位での折れや離型時の金型へのずれなどの離型不良がなく眼鏡レンズ部44Aの高精度な成形状態を確保できる。

本実施形態によれば、マイナスレンズ成形時の寸開き量S(-)をプラスレンズ成形時の寸開き量S(+)より大きく設定するようにしたから、より広いキャビティ領域を確保できるとともに、キャビティ内での樹脂の流動性の向上させることができる。よって、マイナスレンズ成形時において、キャビティ3内に到達した溶融樹脂は分流することなくキャビティ3の中央部を通って周辺部に流れ込むため、中央部におけるウエルドマークの発生を防止できる。このため、レンズの形状特性によらず、プラスレンズおよびマイナスレンズを高精度にかつ高品質に成形できる。

また、上型1の型取付部材16を下型2から上昇させるときに、上型1の型本体4に設けられたインサート11を保持している保持部材をエジェクトピン34で下型2側に押圧移動させ、このインサート11を型取付部材16に対して相対的に下型2側に下降させるようにしたため、インサート11でレンズ成形品44を突き出すとき、圧縮空気の発生を抑えながらこの突き出しを行えるようになり、レンズ成形品44には高圧に圧縮された空気の圧力が作用しないため、高精度に成形されたレンズ成形品44の成形精度を確保しながら突き出し作業を行える。
