【発明の属する技術分野】
本発明は、2枚の原紙シートを接着剤にて貼り合わせてなるラミネートシートに関する。

【従来の技術】
一般に、ティッシュペーパー、トイレットペーパー、キッチンペーパー、および化粧用紙といった紙製のシート製品は、図6の縦断面図にて示すように、パルプ等からなる原紙シート11,21を2枚重ねに貼り合わせたラミネートシート1の形態で消費者に提供される。そして、これらのラミネートシート1の主な用途は液体等を拭き取ることであり、その品質には特に嵩高性および吸液性が要求される。そのため、通常、このラミネートシート1の前記原紙シート11,21にはエンボス加工が施されて、貼り合わせた原紙シート11,21同士の間に空間Sを画成し、もって嵩高性および吸液性を高めるようにしている。

このラミネートシート1の形態は、エンボス凸部13,23が形成された原紙シート11,21同士の貼り合わせ方によって、「Tip to Tip」と「ネステッド」との二種類に大別される。このうちの「Tip to Tip」は、図示のように一方の原紙シート11のエンボス凸部13の天部と他方の原紙シート21のエンボス凸部23の天部とを、その突き合わせ位置で接着剤31にて接着してなるものであり、エンボス凸部13,23の周囲に位置するエンボス凹部15,25同士の間に大きな空間Sを画成できて、一般に嵩高く吸液性に優れる。

【発明が解決しようとする課題】
しかしながら、この「Tip to Tip」のラミネートシート1は、このシート1に形成された多数のエンボス凸部13,23の全てに対して接着剤31が塗布されているため、この接着剤31によってラミネートシート1は硬くなってしまい、もってラミネートシート1の柔軟性が大きく損なわれ、ラミネートシート1の主な用途の一つである拭き取りの際に、シート1が拭き取り面に適合せずに拭き取り難いとの問題点があった。

本発明はかかる従来の課題に鑑みて成されたもので、互いに対応する複数のエンボス凸部が形成された2枚の原紙シートを、該エンボス凸部同士を突き合わせ位置で重ね合わせて接着するラミネートシートであって、柔軟性に優れるラミネートシートを提供することを目的とする。

【課題を解決するための手段】
かかる目的を達成するために請求項1に示す発明は、互いに対応する複数のエンボス凸部が形成された2枚の原紙シートを、該エンボス凸部同士を突き合わせ位置で重ね合わせて接着する拭き取り用のラミネートシートにおいて、前記エンボス凸部のうちの幾つかは、接着されないエンボス凸部であり、前記接着されないエンボス凸部は、接着されるエンボス凸部よりも高さが低くなっているとともに、該高さが低くなっているエンボス凸部は、一方の原紙シートにのみ形成されており、他方の原紙シートに形成されるエンボス凸部の高さは、前記一方の原紙シートにおける、接着されるエンボス凸部と同じ高さであることを特徴とする。
上記発明によれば、エンボス凸部同士の接着範囲を減らすことが可能となるため、前記一対の原紙シートが貼り合わされてなるラミネートシートの柔軟性を向上することができる。

また、前記接着されないエンボス凸部の高さは、前記接着される凸部よりも低くなっているので、エンボス凸部同士の接着範囲を減らすことが可能となり、もって柔軟性を向上させることができる。

更には、前記高さの低いエンボス凸部は、一方の原紙シートにのみ形成されている。よって、前記一方の原紙シートだけに対して、高低といった高さの異なるエンボス凸部を形成することが可能である。この場合は、もう一方の原紙シートには、エンボス凸部が全て同じ高さに統一された通常の原紙シートを使用することができる。

請求項2に示す発明は、請求項1に記載のラミネートシートにおいて、接着剤が前記エンボス凸部の接着部にのみ塗布されていることを特徴とする。
上記発明によれば、周面に接着剤を担持した塗布ロールを原紙シートに接触させるという簡単な方法により、接着剤を前記エンボス凸部の接着部にのみ塗布することができるので、接着剤の量を低減することができる。

請求項3に示す発明は、請求項1又は2に記載のラミネートシートにおいて、前記原紙シート片面の全平面面積に対する接着面積の比率が5〜10%であることを特徴とする。
上記発明によれば、前記比率を5%以上にしているので、前記原紙シート同士の剥離を有効に抑えることができる。一方、10%以下にしているので、原紙シート自身の柔軟性を損なわないようにすることができる。

請求項4に示す発明は、請求項1乃至3のいずれかに記載のラミネートシートにおいて、前記エンボス凸部は規則的に配置されていることを特徴とする。

請求項5に示す発明は、請求項1乃至4のいずれかに記載のラミネートシートにおいて、前記ラミネートシートが枚葉状に切断されてなる最小単位のラミネートシートにおいて、前記最小単位のラミネートシート内において任意に引かれた直線上には、接着されるエンボス凸部が少なくとも一つ以上存在することを特徴とする。
上記発明によれば、最小単位のラミネートシート内において任意に引かれた直線上には、接着されるエンボス凸部が少なくとも一つ以上存在するので、使用時におけるラミネートシートの折れの方向性を抑えることができて使い易くなる。尚、この折れの方向性を抑えることができる理由は以下である。前記接着されないエンボス凸部は、接着されるエンボス凸部に比べて、接着剤が無い分だけ剛性が低く柔らかい。よって、この接着されないエンボス凸部のみが一直線上に連続して並ぶと、この直線に沿って曲げ強度が著しく低下し、この直線に沿って折れ易くなる。そこで、本発明にあっては、このラミネートシートの前記最小単位において、接着されないエンボス凸部のみが一直線に並ばないように配置し、もって使い易くなっている。

請求項6に示す発明は、請求項1乃至5のいずれかに記載のラミネートシートにおいて、長手方向にロール状に巻き取られるとともに、該長手方向の適宜間隔おきに幅方向に亘るミシン目が形成され、最小単位のラミネートシートの大きさが、前記ミシン目によって規定されるラミネートシートにおいて、前記最小単位のラミネートシート内において任意に引かれた直線上には、接着されるエンボス凸部が少なくとも一つ以上存在することを特徴とする。
上記発明によれば、折れの方向性が抑えられて使い易い最小単位のラミネートシートをロール状の巻物で提供することができる。

上記発明によれば、前記ラミネートシートは、エンボス領域と抜き柄領域とによって図柄を表現することができて意匠性に優れる。また、抜き柄領域を伝って液体が通りやすいため、液体がラミネートシートの全面に亘って拡散し易くなる。

請求項9に示す発明は、請求項1乃至8のいずれかに記載のラミネートシートにおいて、前記エンボス凸部は、周面に複数の突起を備えた一対のエンボスロールに、前記それぞれのシートが押圧されて形成され、前記一対のエンボスロールのうちの少なくとも一方の突起高さは、少なくとも2種類設定されていることを特徴とする。

【発明の実施の形態】
以下、本発明に係る一実施形態のラミネートシートとしてキッチンペーパーを例にとって、以下の項目順に説明する。

==(1)ラミネートシート==
図1(a)は本実施形態のラミネートシートを拡大して示す平面図、図1(b)は図1(a)中のB−B線矢視の縦断面図である。
本実施形態に係るラミネートシート1たるキッチンペーパーは、複数のエンボス凸部が形成されたパルプ製の原紙シート11,21を2枚重ねにして接着したものであり、その坪量は10〜60g/m2となっている。そして、その接着形態には、いわゆる「Tip to Tip」の形態が用いられており、つまり一方の原紙シート11のエンボス凸部13に対応させて他方の原紙シート21にエンボス凸部23が形成される一方、これら原紙シート11,21の互いのエンボス凸部13,23の天部同士をその突き合わせ位置で、接着剤31により接着することによって貼り合わされている。

エンボス凸部13の形状は、四角錐の頭部を裁断したような裁頭四角錐状を呈し、もってそのエンボス凸部13の天部は平坦になっている。この平坦な天部に、相手方の原紙シート21の同形のエンボス凸部23の平坦な天部が対向し、これら天部同士がPVA等の接着剤31によって接着される。そして、これにより、エンボス凸部13,23の周囲にはエンボス凹部15,25に挟まれた空間Sが形成されている。

このエンボス凸部の高さHは、凸部13,23の潰れ難さ及びエンボス付与時の紙の破断等の観点から0.4〜1.5mmが好ましく、また、前記天部の面積Aは、接着性および凸部13,23の潰れ難さの観点から1〜10mm2であるのが望ましい。

尚、前記接着剤31には、PVA以外に、CMC、MC、およびでんぷん等が使用可能である。また、前記エンボス凸部13,23の形状は裁頭四角錐状に限るものではなく、裁頭円錐状、裁頭三角錐状、裁頭多角錐状、および直方体状等でも良いが、その天部は、接着性の観点から平坦であるのが好ましく、つまりエンボス凸部13,23は裁頭形状が望ましい。

このようなエンボス凸部13,23は、原紙シート11,21の全面に亘って縦横に均等間隔に形成されて、もって縦方向および横方向のそれぞれに、直線状のエンボス凸部列が複数形成されている。

ここで、本発明にあっては、この原紙シート11,21に形成された多数のエンボス凸部13,23のうちのいずれかのエンボス凸部13,23は、その天部同士が接着されない非接着のエンボス凸部となっている。図1(a)に、この非接着のエンボス凸部の平面配置の一例を示すが、この例では縦方向のエンボス凸部列13a,13bに対して、一列おきに非接着のエンボス凸部列13b(23b)が設定されている。尚、図1(a)中では非接着のエンボス凸部列13b(23b)を一点鎖線で示し、接着されるエンボス凸部列13a(23a)を二点鎖線で示しており、以下で参照する図面については同様とする。

そして、この非接着のエンボス凸部を備える構成によれば、多数のエンボス凸部13,23の全てに対しては接着剤31を塗布せずに、一部のエンボス凸部13,23に対してだけ接着剤31を塗布する。このため、原紙シート11,21を硬化してしまう接着剤31の塗布範囲および塗布量を減らすことができて、もって、この原紙シート11,21を張り合わせてなるラミネートシート1の柔軟性を向上させることができる。

尚、図1(b)に示すように、非接着のエンボス凸部13,23の天部は、接着はされないが、互いに突き合わされている。よって、シート1面に対して垂直に作用する押圧力にも有効に対抗してエンボス凹部15,25同士の間に空間Sをしっかりと形成できて、もってその高い嵩高性および吸液性は維持される。

ここで、このラミネートシート1片面の全平面面積に対するエンボス凸部13,23の天部の接着面積の比率は、5〜10%であるのが望ましい。この数値範囲へ接着面積の比率を設定する方法としては、例えば、前記非接着のエンボス凸部列13b(23b)の割合を変更する、又は、接着される天部の面積を小さくする等して行うことができる。そして、前記接着面積比率を5%以上にすれば、ラミネートシート1の剥離、すなわち貼り合わせた原紙シート11,21同士の剥離を有効に抑えることができる。一方、10%以下にすれば、原紙シート11,21が持つ柔軟性を大きく損なわないようにすることができる。

このようなラミネートシート1は、通常、その最小単位である枚葉状シートの状態で拭き掃除等に使用される。そして、この使用の際にこの枚葉状シートが一方向に折れ易いと使い難いため、少なくとも前記最小単位である枚葉状シートの状態において折れの方向性が分散されているのが望ましい。尚、この枚葉状シートの代表的な寸法および形状は、キッチンペーパーの場合一辺が200〜300mmの矩形である。

この折れの方向性の点に関し本発明のラミネートシート1にあっては、前記非接着のエンボス凸部13,23が、前記接着されたエンボス凸部13,23に比べて接着剤31が無い分だけ剛性が低くて折れ易くなっており、つまり折れの起点となる。このため、前記最小単位の枚葉状シートにおいて任意に引かれた直線上には、接着されるエンボス凸部13,23が少なくとも一つ以上存在させるのが望ましい。

このような非接着のエンボス凸部13,23だけが一直線上に並んでしまうことを回避した非接着のエンボス凸部の平面配置例を図2および図3に示す。
図2(a)は、第1の平面配置例に係るラミネートシート1を拡大して示す平面図、図2(b)および(c)は、それぞれ図2(a)中のB−B線矢視の縦断面図およびC−C線矢視の断面図である。この平面配置例は、前記図1の平面配置例に加えて、横方向のエンボス凸部列に対して、一列おきに、前記接着されるエンボス凸部列13aを設定したものである。つまり、接着されるエンボス凸部列13a(23a)がシート面に対して縦横の格子状に配置されている。

そして、前記図1の平面配置例の場合には、縦方向のエンボス凸部列13a(23a),13b(23b)に対して一列おきに非接着のエンボス凸部のみからなるエンボス凸部列13b(23b)が存在するため、縦方向に沿って大きな折れの方向性を有してしまうのに対し、図2に示す平面配置例は、横方向のエンボス凸部列に対して一列おきに、接着されるエンボス凸部列13a(23a)を設定したので、図2(b)に示すように、前記縦方向の非接着のエンボス凸部列13b(23b)にも、接着されるエンボス凸部が存在し、もって縦方向の折れの方向性を抑制することが可能となる。

図3に、第2の平面配置例に係るラミネートシート1の拡大平面図を示す。この第2の平面配置例にあっては、接着されるエンボス凸部列13a(23a)を略ハニカム状に配置している。ここで、前記接着されるエンボス凸部列13a(23a)以外のエンボス凸部13a(23a)は、非接着のエンボス凸部であることは言うまでもない。そして、この配置例の場合も、非接着のエンボス凸部列の直線上には、接着されるエンボス凸部13a(23a)が必ず一つは存在し、つまり非接着のエンボス凸部13a(23a)のみが一直線上に並ぶことは回避されている。そして、このようなラミネートシート1は、その折れの方向性が分散されていて使い易い。

ここで、更にこの折れの方向性を小さく抑えるためには、前記非接着のエンボス凸部13a(23a)がランダムに配置されるのが望ましい。そして、この折れの方向性が分散されたラミネートシート1は更に一段と使い易くなる。

尚、前記最小単位である枚葉状シートとは、以下にて規定される大きさのシートのことである。予め枚葉状に切断されたラミネートシート1が多数重ねられて収納箱に収納されている場合には、この切断されたラミネートシート1が最小単位となる。一方、長手方向に連続する長尺のラミネートシート1が巻物の状態で収納箱に収納されている場合には、その長手方向の適宜間隔おきに幅方向に形成された切断用ミシン目で規定される大きさのラミネートシート1が最小単位となる。

==(2)ラミネートシートの製造方法==
ここで、本実施形態のラミネートシート1の製造方法について説明する。
パルプ化工程および抄紙化工程等を経て製造された原紙シートは、抄紙化工程の終端にて巻き取りリールに巻き取られて原紙シートロールとなる。ここで、パルプ化工程とは、原料である木材片等を蒸解液によって煮込んで繊維(パルプ)を取り出す工程を指し、また抄紙化工程とは、パルプ化工程で取り出されたパルプを含んだパルプ溶液をワイヤーパート上に流して抄くことにより均一で薄い連続シートに仕上げる工程を指す。

次に、この原紙シートロール3を二つ、図4に示す貼り合わせ工程のライン51に搬入し、これら原紙シートロール3のそれぞれをシートの状態に巻き出して互いに貼り合わせて前記ラミネートシート1にする。

上記作業を行う貼り合わせ工程のライン51は、二つの原紙シートロール3,3をそれぞれシート状に巻き出すための上下一対の巻き出し用リール53,53と、この巻き出した上下一対の原紙シートに前記エンボス凸部13,23を加工して貼り合わせるための上下一対のエンボスロール55,57と、この2枚の原紙シートが貼り合わされて形成されたラミネートシート1をロール状に巻き取るための巻き取り用リール59とを備えている。

上下一対のエンボスロール55,57は、互いの周面を平行に対向させて回転可能に配置された同径の鋼製ロールであり、その各周面には原紙シートにエンボス凸部13,23を形成すべく、これに対応する多数の突起55a,57aが形成されている。そして、そのロール間ギャップ56aを、前記巻き出された2枚の原紙シートが通過する際にこれら原紙シート同士を貼り合わせるようになっている。

尚、それぞれの原紙シートは、前記ロール間ギャップ56aに至る前に、各エンボスロール55,57の周面に、その回転方向の所定範囲に亘って巻き付けられており、その周面と相対滑りをすることなくエンボスロール55,57の回転によって前記ロール間ギャップ56aまで移動するようになっている。この巻き付き始めの位置56bから前記ロール間ギャップ56aまでの間に、貼り合わせるための前処理がそれぞれの原紙シートに施される。

この前処理について詳細に説明すると、この上下のエンボスロール55,57のそれぞれには、前記前処理のために、その回転方向に沿って順に、エンボス形成位置と原紙シート貼り合わせ位置とが設定されている。エンボス形成位置には、ゴムロール61がその周面を対向させて平行に配置されている。そして、このゴムロール61周面と、エンボスロール55、57の前記突起55a,57aとの間で原紙シートを狭圧することにより、原紙シートにエンボス凸部13,23を形成する。また、原紙シートの貼り合わせ位置では、前述したように、前記上下のエンボスロール55,57のロール間ギャップ56aにて、前記2枚の原紙シートが重ね合わされた状態で狭圧されて貼り合わされる。この狭圧時には、上下のエンボスロール55,57の周面に形成された前記突起55a,57aは、互いに対向するようになっており、これら突起55a,57aに狭圧されて、原紙シートの互いのエンボス凸部13,23の天部同士が接着される。

尚、上エンボスロール55については、前記エンボス形成位置と原紙シート貼り合わせ位置との間に、エンボス凸部13の天部に接着剤31を塗布するための接着剤塗布位置が設定されている。この接着剤塗布位置には、接着剤31を周面に担持するゴム製の塗布ロール63がその周面を対向させて配置され、この塗布ロール63周面と前記エンボスロール55との間を原紙シートが通過する際に、エンボス凸部13の天部にのみに選択的に前記塗布ロール63周面が接触して、もって当該天部にのみ接着剤31を塗布するようになっている。

ここで、本発明のラミネートシート1の製造方法にあっては、前記上エンボスロール55の周面の突起55aの高さは2種類設定されており、つまり高さの高い突起と低い突起が存在する。このうちの低い突起が、前記非接着のエンボス凸部13を形成するための突起であり、その突起の高低差から、前記接着剤塗布位置において低い突起で形成されたエンボス凸部13には接着剤は塗布されず、もって高い突起で形成されたエンボス凸部13のみに選択的に接着剤31が塗布される。尚、この突起55aの配置パターンは、前述したエンボス凸部13に対応させて設定されているのは言うまでもない。

この低い突起55aの高さは、高い突起55aの高さの70〜90%に設定するのが好ましい。そして、低い突起55aの高さを90%以下にすれば、低い突起で形成されたエンボス凸部13への接着剤31の付着を確実に阻止できる。一方、70%以上にすれば、非接着のエンボス凸部13,23の天部同士の間の隙間を小さく抑えることができて、潰れずに、凸部13,23の周囲のエンボス凹部15,25同士の間に空間Sを確実に形成することができる。尚、上エンボスロール55の高い突起55aは、下エンボスロール57の突起57aと同高に設定されている。

次に、前記ロール間ギャップ56aにて貼り合わされたラミネートシート1は、巻き取りリール59によってロール状に巻き取られて次工程へと搬送される。この次工程以降において、このラミネートシート1は、パーフォレーションロール(ミシン刃ロール)によって、長手方向の適宜間隔に幅方向のミシン目が形成された後、ロール状に巻き取られて巻物の製品となるか、又は長手方向の適宜間隔に切断されて枚葉状シートの製品のいずれかになる。そして、前記収納箱に収納等された後、出荷される。

尚、上記製造方法の説明にあっては、貼り合わせ工程のライン51を、前記パルプ化工程や抄紙化工程と別に設けたが、これに限るものではなく、この貼り合わせ工程のライン51を前記抄紙化工程に連続化して、連続的に処理できるようにしても良い。

==(3)エンボス凸部の他の平面配置例==
ここで、エンボス凸部の他の平面配置例に対する非接着のエンボス凸部の平面配置例を、図5を参照して説明する。
図5の平面図に示すように、このエンボス凸部13(23)の平面配置は、多数のエンボス凸部13(23)が密集して形成されたエンボス領域A1と、そのエンボス領域A1の間に位置してエンボス凸部13(23)が形成されない抜き柄領域A2とから構成される。そして、このエンボス領域A1と抜き柄領域A2とによって、ラミネートシート1上に所定の図柄を表現して意匠性を向上可能になっている。

この抜き柄領域A2は正四角形の格子状であり、この格子内に位置するエンボス領域A1の輪郭は正方形となっている。そして、このエンボス領域A1は、均等間隔に配置された49個のエンボス凸部13(23)から構成されている。尚、抜き柄領域A2はエンボス凸部ではないので、当然ながら接着はされない。

ここで、本発明にあっては、このエンボス凸部13(23)の平面配置に対応して、前記エンボス領域A1のエンボス凸部13(23)のうちで、エンボス領域A1の輪郭となる四辺上に位置するエンボス凸部13(23)のみが接着され、その内側の領域に位置するエンボス凸部13(23)は非接着のエンボス凸部に設定されている。そして、これによりラミネートシート1の柔軟性を向上させるようになっている。

尚、この接着されるエンボス凸部13(23)は、前記四辺に位置させなくても良く、これに代えて又はこれに加えて、前記四辺の内側の領域のエンボス凸部を対象にしてロ字状に配置しても良い。更には、前記エンボス領域A1の輪郭は正方形に限るものではなく、長方形、円形、楕円形等でも良い。

以上、本発明に係る実施形態について説明したが、本発明は、かかる実施形態に限定されるものではなく、その要旨を逸脱しない範囲で以下に示すような変形が可能である。
本実施形態においては、ラミネートシートとしてキッチンペーパーを例にとって説明したが、いわゆる「Tip to Tip」形態のラミネートシートであればこれに限るものではなく、ティッシュペーパー、トイレットペーパー、および化粧用紙等にも適用可能である。また、勿論、キッチンペーパーの寸法及び形状は前記例示したものには限らない。
本実施形態においては、最小単位のラミネートシートとして矩形シートを例示したが、これに限るものではなく、シートの外形形状が曲線部を有していても良い。

【発明の効果】
