【発明の属する技術分野】
本発明は、例えば電子部品などの回路装置相互間の電気的接続や、プリント回路基板、半導体集積回路などの回路装置の検査装置におけるコネクターとして好ましく用いられる異方導電性シートに関する。

【従来の技術】
異方導電性シートは、厚み方向にのみ導電性を示すもの、または厚み方向に加圧されたときに厚み方向にのみ導電性を示す加圧導電性導電部を有するものであり、ハンダ付けあるいは機械的嵌合などの手段を用いずにコンパクトな電気的接続を達成することが可能であること、機械的な衝撃やひずみを吸収してソフトな接続が可能であることなどの特長を有するため、このような特長を利用して、例えば電子計算機、電子式デジタル時計、電子カメラ、コンピューターキーボードなどの分野において、回路装置、例えばプリント回路基板とリードレスチップキャリアー、液晶パネルなどとの相互間の電気的な接続を達成するためのコネクターとして広く用いられている。

また、プリント回路基板や半導体集積回路などの回路装置の電気的検査においては、検査対象である回路装置の一面に形成された被検査電極と、検査用回路基板の表面に形成された検査用電極との電気的な接続を達成するために、回路装置の被検査電極領域と検査用回路基板の検査用電極領域との間に異方導電性シートを介在させることが行われている。

従来、このような異方導電性シートとしては、種々の構造のものが知られており、例えば特開昭51−93393号公報等には、金属粒子をエラストマー中に均一に分散して得られる異方導電性シート(以下、これを「分散型異方導電性シート」ともいう。)が開示され、また、特開昭53−147772号公報等には、導電性磁性体粒子をエラストマー中に不均一に分布させることにより、厚み方向に伸びる多数の導電路形成部と、これらを相互に絶縁する絶縁部とが形成されてなる異方導電性シート(以下、これを「偏在型異方導電性シート」ともいう。)が開示され、更に、特開昭61−250906号公報等には、導電路形成部の表面と絶縁部との間に段差が形成された偏在型異方導電性シートが開示されている。
これらの異方導電性シートにおいては、弾性高分子物質よりなる基材中に導電性粒子が厚み方向に並ぶよう配向した状態で含有されており、多数の導電性粒子の連鎖によって導電路が形成される。

そして、分散型異方導電性シートにおいては、導電性粒子が面方向に分散した状態で含有されており、接続すべき回路装置の電極によって適宜の個所が厚み方向に加圧されたときに、当該加圧された個所において厚み方向の抵抗値が減少して導電路が形成されるため、当該異方導電性シートと回路装置との位置合わせが不要であり、従って、電気的接続作業を容易に行うことができる利点がある。
然るに、分散型異方導電性シートは、厚み方向に押圧されることにより、厚み方向に圧縮されて面方向に伸びるよう変形するため、接続すべき回路装置の電極のピッチが小さいものである場合には、形成される導電路間の絶縁性が十分に確保されず、その結果、所要の電気的接続を達成することが困難である、という問題がある。
以上において、形成される導電路間の絶縁性を確保するためには、異方導電性シート中の導電性粒子の含有割合を小さくする手段や、異方導電性シートに作用される加圧力を小さくする手段が考えられるが、このような手段では、当該異方導電性シートの厚み方向に良好な導電性が得られない。

一方、偏在型異方導電性シートにおいては、例えば接続すべき回路装置の電極に対応するパターンに従って厚み方向に伸びる多数の導電路形成部が形成されており、これらの導電路形成部は絶縁部によって相互に絶縁されているため、電極のピッチが小さい回路装置に対しても所要の電気的接続を達成することができる利点がある。
然るに、偏在型異方導電性シートと回路装置との電気的接続作業においては、偏在型異方導電性シートを回路装置に対して特定の位置関係をもって保持固定することが必要であり、回路装置の電極のピッチが小さくなるに従って偏在型異方導電性シートの位置合わせおよび保持固定が困難となる、という問題がある。

更に、従来の異方導電性シートにおいては、以下のような問題がある。
半導体集積回路などの回路装置の電気的検査においては、回路装置の潜在的欠陥を発現させるため、バーンイン試験やヒートサイクル試験が行われているが、このような試験においては、一旦は異方導電性シートと回路装置との良好な電気的接続状態が実現された場合であっても、温度変化による熱履歴を受けると、熱膨張の程度が回路装置を構成する材料と異方導電性シートを構成する材料との間で大きく異なるため、電気的接続状態が変化して安定な接続状態が維持されない。

【発明が解決しようとする課題】
本発明は、以上のような事情に基づいてなされたものであって、その目的は、接続すべき回路装置の電極のピッチが小さいものである場合にも、所要の電気的接続を確実に達成することができ、しかも、温度変化による熱履歴を受けた場合にも、良好な電気的接続状態が維持される異方導電性シートを提供することにある。
本発明の他の目的は、接続すべき回路装置に対する位置合わせ作業が不要で、接続すべき回路装置の電極のピッチが小さいものである場合にも、所要の電気的接続を確実に達成することができ、しかも、温度変化による熱履歴を受けた場合にも、良好な電気的接続状態が維持される異方導電性シートを提供することにある。

【課題を解決するための手段】
本発明の異方導電性シートは、絶縁性の弾性高分子物質中に導電性粒子が厚み方向に並ぶよう配向した状態で含有されてなる異方導電性シート本体と、
この異方導電性シート本体の周縁部を保持する保持部材とよりなり、
前記異方導電性シート本体は、その面方向に伸張された状態で保持部材に保持されていることを特徴とする。

本発明の異方導電性シートにおいては、前記異方導電性シート本体が互いに交差する複数の方向に伸張されていることが好ましい。
また、前記異方導電性シート本体の伸張率が5〜100%であることが好ましい。
また、前記異方導電性シート本体の厚みが、伸張されていない状態において0.03〜0.5mmであることが好ましい。
また、前記異方導電性シート本体における導電性粒子の厚み方向に並ぶ数が3〜20個であることが好ましい。
また、前記異方導電性シート本体を構成する弾性高分子物質は、150℃における圧縮永久歪みが35%以下の液状シリコーンゴム硬化物であることが好ましい。
また、前記異方導電性シート本体を構成する弾性高分子物質は、引き裂き強度が7kN/m以上の液状シリコーンゴム硬化物であることが好ましい。

また、本発明の異方導電性シートにおいては、前記異方導電性シート本体における導電性粒子は、面方向に分散された状態で含有されていることが好ましい。このような異方導電性シートにおいては、前記異方導電性シート本体における導電性粒子の割合が、体積分率で5〜30%であることが好ましい。

【作用】
(1)異方導電性シート本体がその面方向に伸張されることにより、厚み方向に並ぶ導電性粒子による連鎖間の離間距離が長くなると共に、当該異方導電性シート本体にはその厚み方向に縮むよう応力が作用するため、一の連鎖を形成する導電性粒子同士が接近して当該導電性粒子間の電気的接続性が高くなる。従って、形成される導電路間の絶縁性が高く、しかも、小さい加圧力で良好な導電性が得られるので、接続すべき回路装置の電極のピッチが小さいものである場合にも、所要の電気的接続が確実に達成される。
(2)異方導電性シート本体がその面方向に伸張されているため、温度変化による熱履歴を受けた場合には、異方導電性シート本体の面方向においては、当該異方導電性シート本体に作用する伸張力が変化するだけで寸法変化が生じることが少ない。従って、温度変化による熱履歴を受けた場合であっても、良好な電気的接続状態が確実に維持される。

【発明の実施の形態】
以下、本発明の異方導電性シートについて詳細に説明する。
図1は、本発明の異方導電性シートの一例における構成を示す説明用断面図である。この異方導電性シート1は、絶縁性の弾性高分子物質中に導電性粒子が含有されてなる異方導電性シート本体10と、この異方導電性シート本体10の周縁部を保持する保持部材20とにより構成され、保持部材20は、矩形の枠状のフレーム板21と、異方導電性シート本体10の周縁部を挟持するチャック22とにより構成されており、チャック22は、フレーム板21の内縁部に固定されている。

異方導電性シート本体10においては、図2に示すように、絶縁性の弾性高分子物質E中に導電性粒子Pが当該異方導電性シート本体10の厚み方向に並ぶよう配向しており、これにより、導電性粒子Pの連鎖Cが厚み方向に伸びるよう形成されている。また、導電性粒子Pは、異方導電性シート本体10の面方向に分散された状態で含有されている。このような異方導電性シート本体10は、その横方向(図1において左右方向)および縦方向(図1において紙面に垂直な方向)の2方向に伸張された状態で、保持部材20のチャック22に挟持されている。
そして、伸張された状態の異方導電性シート本体10は、図3に示すように、伸張されていない状態と比較して、当該異方導電性シート本体10中の導電性粒子Pの連鎖Cの各々の離間距離が長くなっており、また、当該連鎖Cの各々においては、隣接する導電性粒子P同士が互いに接近した状態である。

異方導電性シート本体10の伸張率は、伸張方向の各々において、5〜100%であることが好ましく、より好ましくは10〜50%である。ここで、「伸張率」とは、常温において、伸張されていない状態の長さをL0 とし、伸張された状態の長さをLとしたとき、式:〔(L−L0 )/L0 〕×100(%)により算出される値をいう。
この伸張率が5%以上であれば、異方導電性シート本体10の熱膨張による寸法変化の影響が小さいので好ましい。一方、この伸張率が100%以下であれば、異方導電性シート本体10における導電性粒子の連鎖による導電路が不安定になることが少なく、抵抗値も小さくなり好ましい。

また、異方導電性シート本体10の厚みは、伸張されていない状態(図2に示す状態)において0.03〜0.5mmであることが好ましく、より好ましくは0.05〜0.3mmである。この厚みが0.03mm以上であれば、異方導電性シート本体10の機械的強度が低下することが少なく、耐久性か良好となるので好ましい。一方、この厚みが0.5mm以下であれば、伸張した異方導電性シート本体10の歪みが、当該当該異方導電性シート本体10全体に均一なものとなりやすく好ましい。

異方導電性シート本体10を構成する弾性高分子物質Eとしては、架橋構造を有する高分子物質が好ましい。架橋高分子物質を得るために用いることのできる硬化性の高分子物質用材料としては、種々のものを用いることができ、その具体例としては、ポリブタジエンゴム、天然ゴム、ポリイソプレンゴム、スチレン−ブタジエン共重合体ゴム、アクリロニトリル−ブタジエン共重合体ゴムなどの共役ジエン系ゴムおよびこれらの水素添加物、スチレン−ブタジエン−ジエンブロック共重合体ゴム、スチレン−イソプレンブロック共重合体などのブロック共重合体ゴムおよびこれらの水素添加物、クロロプレン、ウレタンゴム、ポリエステル系ゴム、エピクロルヒドリンゴム、シリコーンゴム、エチレン−プロピレン共重合体ゴム、エチレン−プロピレン−ジエン共重合体ゴムなどが挙げられる。
以上において、得られる異方導電性シート本体10に耐候性が要求される場合には、共役ジエン系ゴム以外のものを用いることが好ましく、特に、成形加工性および電気特性の観点から、シリコーンゴムを用いることが好ましい。

シリコーンゴムとしては、液状シリコーンゴムを架橋または縮合したものが好ましい。液状シリコーンゴムは、その粘度が歪速度10-1secで105 ポアズ以下のものが好ましく、縮合型のもの、付加型のもの、ビニル基やヒドロキシル基を含有するものなどのいずれであってもよい。具体的には、ジメチルシリコーン生ゴム、メチルビニルシリコーン生ゴム、メチルフェニルビニルシリコーン生ゴムなどを挙げることができる。

これらの中で、ビニル基を含有する液状シリコーンゴム(ビニル基含有ポリジメチルシロキサン)は、通常、ジメチルジクロロシランまたはジメチルジアルコキシシランを、ジメチルビニルクロロシランまたはジメチルビニルアルコキシシランの存在下において、加水分解および縮合反応させ、例えば引続き溶解−沈殿の繰り返しによる分別を行うことにより得られる。
また、ビニル基を両末端に含有する液状シリコーンゴムは、オクタメチルシクロテトラシロキサンのような環状シロキサンを触媒の存在下においてアニオン重合し、重合停止剤として例えばジメチルジビニルシロキサンを用い、その他の反応条件(例えば、環状シロキサンの量および重合停止剤の量)を適宜選択することにより得られる。ここで、アニオン重合の触媒としては、水酸化テトラメチルアンモニウムおよび水酸化n−ブチルホスホニウムなどのアルカリまたはこれらのシラノレート溶液などを用いることができ、反応温度は、例えば80〜130℃である。

一方、ヒドロキシル基を含有する液状シリコーンゴム(ヒドロキシル基含有ポリジメチルシロキサン)は、通常、ジメチルジクロロシランまたはジメチルジアルコキシシランを、ジメチルヒドロクロロシランまたはジメチルヒドロアルコキシシランの存在下において、加水分解および縮合反応させ、例えば引続き溶解−沈殿の繰り返しによる分別を行うことにより得られる。
また、環状シロキサンを触媒の存在下においてアニオン重合し、重合停止剤として、例えばジメチルヒドロクロロシラン、メチルジヒドロクロロシランまたはジメチルヒドロアルコキシシランなどを用い、その他の反応条件(例えば、環状シロキサンの量および重合停止剤の量)を適宜選択することによっても得られる。ここで、アニオン重合の触媒としては、水酸化テトラメチルアンモニウムおよび水酸化n−ブチルホスホニウムなどのアルカリまたはこれらのシラノレート溶液などを用いることができ、反応温度は、例えば80〜130℃である。

液状シリコーンゴムとしては、その硬化物の150℃における圧縮永久歪みが35%以下のものを用いることが好ましく、より好ましくは20%以下である。この圧縮永久歪みが35%以下である場合には、異方導電性シート本体10はその厚み方向に繰り返して圧縮させたときの耐久性が良好なものとなり好ましい。また、液状シリコーンゴムとしては、その硬化物の23℃における引き裂き強度が7kN/m以上のものを用いることが好ましく、より好ましくは10kN/m以上である。この引き裂き強度が7kN/m以上である場合には、異方導電性シート本体10はその厚み方向に繰り返して圧縮させたときの耐久性が良好なものとなり好ましい。
ここで、液状シリコーンゴム硬化物の圧縮永久歪みおよび引き裂き強度は、JIS K 6249に準拠した方法によって測定することができる。

このような弾性高分子物質は、その分子量Mw(標準ポリスチレン換算重量平均分子量をいう。)が10000〜40000のものであることが好ましい。また、得られる異方導電性シート本体10の耐熱性の観点から、分子量分布指数(標準ポリスチレン換算重量平均分子量Mwと標準ポリスチレン換算数平均分子量Mnとの比Mw/Mnの値をいう。)が2.0以下のものが好ましい。

以上において、異方導電性シート本体10を得るためのシート成形材料中には、高分子物質用材料を硬化させるための硬化触媒を含有させることができる。このような硬化触媒としては、有機過酸化物、脂肪酸アゾ化合物、ヒドロシリル化触媒などを用いることができる。
硬化触媒として用いられる有機過酸化物の具体例としては、過酸化ベンゾイル、過酸化ビスジシクロベンゾイル、過酸化ジクミル、過酸化ジターシャリーブチルなどが挙げられる。
硬化触媒として用いられる脂肪酸アゾ化合物の具体例としては、アゾビスイソブチロニトリルなどが挙げられる。
ヒドロシリル化反応の触媒として使用し得るものの具体例としては、塩化白金酸およびその塩、白金−不飽和基含有シロキサンコンプレックス、ビニルシロキサンと白金とのコンプレックス、白金と1,3−ジビニルテトラメチルジシロキサンとのコンプレックス、トリオルガノホスフィンあるいはホスファイトと白金とのコンプレックス、アセチルアセテート白金キレート、環状ジエンと白金とのコンプレックスなどの公知のものが挙げられる。
硬化触媒の使用量は、高分子物質用材料の種類、硬化触媒の種類、その他の硬化処理条件を考慮して適宜選択されるが、通常、高分子物質用材料100重量部に対して3〜15重量部である。

また、シート成形材料中には、必要に応じて、通常のシリカ粉、コロイダルシリカ、エアロゲルシリカ、アルミナなどの無機充填材を含有させることができる。このような無機充填材を含有させることにより、当該シート成形材料のチクソトロピー性が確保され、その粘度が高くなり、しかも、導電性粒子の分散安定性が向上すると共に、得られる異方導電性シート本体10の強度が高くなる。
このような無機充填材の使用量は、特に限定されるものではないが、多量に使用すると、磁場による導電性粒子の配向を十分に達成することができなくなるため、好ましくない。
また、シート成形材料の粘度は、温度25℃において100000〜1000000cpの範囲内であることが好ましい。

基材中に含有される導電性粒子としては、磁場を作用させることによって容易に異方導電性シート本体10の厚み方向に並ぶよう配向させることができる観点から、磁性を示す導電性粒子を用いることが好ましい。このような導電性粒子の具体例としては、ニッケル、鉄、コバルトなどの磁性を示す金属の粒子若しくはこれらの合金の粒子またはこれらの金属を含有する粒子、またはこれらの粒子を芯粒子とし、当該芯粒子の表面に金、銀、パラジウム、ロジウムなどの導電性の良好な金属のメッキを施したもの、あるいは非磁性金属粒子若しくはガラスビーズなどの無機物質粒子またはポリマー粒子を芯粒子とし、当該芯粒子の表面に、ニッケル、コバルトなどの導電性磁性体のメッキを施したもの、あるいは芯粒子に、導電性磁性体および導電性の良好な金属の両方を被覆したものなどが挙げられる。
これらの中では、強磁性体よりなる粒子例えばニッケル粒子を芯粒子とし、その表面に導電性の良好な金属、特に金のメッキを施したものを用いることが好ましい。
芯粒子の表面に導電性金属を被覆する手段としては、特に限定されるものではないが、例えば化学メッキまたは電解メッキにより行うことができる。

導電性粒子として、芯粒子の表面に導電性金属が被覆されてなるものを用いる場合には、良好な導電性が得られる観点から、粒子表面における導電性金属の被覆率(芯粒子の表面積に対する導電性金属の被覆面積の割合)が40%以上であることが好ましく、さらに好ましくは45%以上、特に好ましくは47〜95%である。
また、導電性金属の被覆量は、芯粒子の0.5〜50重量%であることが好ましく、より好ましくは1〜30重量%、さらに好ましくは3〜25重量%、特に好ましくは4〜20重量%である。被覆される導電性金属が金である場合には、その被覆量は、芯粒子の2.5〜30重量%であることが好ましく、より好ましくは3〜20重量%、さらに好ましくは3.5〜17重量%である。

また、導電性粒子の粒子径は、1〜1000μmであることが好ましく、より好ましくは2〜500μm、さらに好ましくは5〜300μm、特に好ましくは10〜200μmである。
また、導電性粒子の粒子径分布(Dw/Dn)は、1〜10であることが好ましく、より好ましくは1.01〜7、さらに好ましくは1.05〜5、特に好ましくは1.1〜4である。
このような条件を満足する導電性粒子を用いることにより、当該導電性粒子間には十分な電気的接触が得られる。
また、導電性粒子の形状は、特に限定されるものではないが、高分子物質形成材料中に容易に分散させることができる点で、球状のもの、星形状のものあるいはこれらが凝集した2次粒子による塊状のものであることが好ましい。

また、導電性粒子の含水率は、5%以下であることが好ましく、より好ましくは3%以下、さらに好ましくは2%以下、とくに好ましくは1%以下である。このような条件を満足する導電性粒子を用いることにより、高分子物質用材料を硬化処理する際に気泡が生ずることが防止または抑制される。

また、導電性粒子として、その表面がシランカップリング剤などのカップリング剤で処理されたものを適宜用いることができる。導電性粒子の表面がカップリング剤で処理されることにより、当該導電性粒子と弾性高分子物質との接着性が高くなり、その結果、得られる異方導電性シート本体10は、繰り返しの使用における耐久性が高いものとなる。
カップリング剤の使用量は、導電性粒子の導電性に影響を与えない範囲で適宜選択されるが、導電性粒子表面におけるカップリング剤の被覆率(導電性芯粒子の表面積に対するカップリング剤の被覆面積の割合)が5%以上となる量であることが好ましく、より好ましくは上記被覆率が7〜100%、さらに好ましくは10〜100%、特に好ましくは20〜100%となる量である。

異方導電性シート本体10には、導電性粒子が体積分率で5〜30%、好ましくは7〜27%、特に好ましくは10〜25%となる割合で含有されていることが好ましい。この割合が5%以上である場合には、厚み方向に十分に電気抵抗値の小さい導電路が形成されるので好ましい。一方、この割合が30%以下である場合には、得られる異方導電性シート本体10は必要な弾性を有するものとなるので好ましい。

また、異方導電性シート本体10においては、その厚み方向に並ぶ導電性粒子Pの数(厚み方向に導電路を形成するための導電性粒子Pの数。以下、「導電路形成粒子数」ともいう。)が3〜20個であることが好ましく、より好ましくは5〜15個である。この導電路形成粒子数が3個以上である場合には、異方導電性シート本体10の抵抗値のばらつきが小さくなり好ましい。一方、導電路形成粒子数が20個以下である場合には、異方導電性シート本体10の伸張時または圧縮時に、導電性粒子の連鎖による導電路の変形が大きくならず、抵抗値の上昇を招くことが少なく好ましい。

また、異方導電性シート本体10には、弾性高分子物質の絶縁性を損なわない範囲で帯電防止剤を含有させることができる。
かかる帯電防止剤としては、N,N−ビス(2−ヒドロキシエチル)アルキルアミン、ポリオキシエチレンアルキルアミン、ポリオキシエチレンアルキルアミンの脂肪酸エステル、グリセリン脂肪酸エステル、ソルビタン脂肪酸エステル、ポリオシキエチレンソルビタン脂肪酸エステル、ポリオキシエチレン脂肪アルコールエーテル、ポリオキシエチレンアルキルフェニルエーテル、ポリエチレングリコール脂肪酸エステル等の非イオン系帯電防止剤;
アルキルスルホン酸塩、アルキルベンゼンスルホン酸塩、アルキルサルフェート、アルキルホスフェート等のアニオン系帯電防止剤;
テトラアルキルアンモニウム塩、トリアルキルベンジルアンモニウム塩等のカチオン系帯電防止剤;
アルキルペタイン、イミダゾリン型両性化合物等の両性帯電防止剤
などを用いることができる。

このような帯電防止剤を異方導電性シート本体10中に含有させることにより、当該異方導電性シート本体10の表面に電荷が蓄積されることが防止または抑制されるので、例えば異方導電性シートを回路装置の電気的検査に使用する場合において、検査時に異方導電性シート本体10から電荷が放電されることによる不具合を防止することができると共に、一層小さい加圧力で良好な導電性を得ることができる。
以上のような効果を確実に発揮させるためには、異方導電性シート本体10を形成する弾性高分子物質よりなる基材の体積固有抵抗が1×109 〜1×1013Ω・cmとなるよう、帯電防止剤を含有させることが好ましい。

上記のような異方導電性シート本体10は、例えば以下のようにして製造することができる。
先ず、硬化されて弾性高分子物質となる液状の高分子物質用材料中に、磁性を示す導電性粒子が分散されてなる流動性のシート成形材料を調製し、図4に示すように、このシート成形材料を金型50のキャビティ内に注入してシート成形材料層10Aを形成する。
ここで、金型は、それぞれ矩形の強磁性体板よりなる上型51および下型52が、矩形の枠状のスペーサー53を介して互いに対向するよう配置されて構成され、上型51の下面と下型52の上面との間にキャビティが形成されている。

以上において、シート成形材料層10Aの硬化処理は、平行磁場を作用させたままの状態で行うこともできるが、平行磁場の作用を停止させた後に行うこともできる。
シート成形材料10Aに作用される平行磁場の強度は、平均で200〜15000ガウスとなる大きさが好ましい。

シート成形材料層10Aの硬化処理は、使用される材料によって適宜選定されるが、通常、加熱処理によって行われる。具体的な加熱温度および加熱時間は、シート成形材料層10Aを構成する高分子物質用材料などの種類、導電性粒子Pの移動に要する時間などを考慮して適宜選定される。

本発明の異方導電性シートは、半導体集積回路などの回路装置の電気的検査に好適に用いることができる。以下、本発明の異方導電性シートを使用して回路装置の電気的検査を行う場合について説明する。
回路装置の電気的検査においては、図6に示すように、被検査回路装置5の被検査電極6と対掌なパターンに従って配置された検査用電極31を表面に有する検査用回路基板30が用意される。そして、この検査用回路基板30の表面上に、異方導電性シート1が配置され、この異方導電性シート1上に、被検査回路装置5が、その被検査電極6が検査用回路基板30の検査用電極31の上方に位置されるよう配置される。ここで、被検査回路装置5としては、プリント回路基板、半導体集積回路装置(IC、LSI)、表面に多数の集積回路が形成されたウエハなどが挙げられる。

また、異方導電性シート本体10がその面方向に伸張されているため、温度変化による熱履歴を受けた場合には、異方導電性シート本体10の面方向においては、当該異方導電性シート本体10に作用する伸張力が変化するだけで熱膨張が生じることがない。従って、温度変化による熱履歴を受けた場合であっても、良好な電気的接続状態が確実に維持される。
また、異方導電性シート本体10においては、導電性粒子Pが当該異方導電性シート本体10の面方向に分散された状態で含有されており、加圧された個所において厚み方向の抵抗値が減少して導電路が形成されるため、接続すべき回路装置との位置合わせが不要であり、従って、電気的接続作業を容易に行うことができる。

以上のような異方導電性シート1は、電子計算機、電子式デジタル時計、電子カメラ、コンピューターキーボードなどの分野において、例えばプリント回路基板とリードレスチップキャリアー、液晶パネルなどとの相互間の電気的な接続を達成するためのコネクターとして好適なものであり、また、プリント回路基板、半導体集積回路装置、表面に多数の集積回路が形成されたウエハなどの回路装置の電気的検査において、検査対象である回路装置の一面に形成された被検査電極と、検査用回路基板の表面に形成された検査用電極との電気的な接続を達成するためコネクターとして好適なものである。

本発明の異方導電性シートは、上記の実施の形態に限定されず、種々の変更を加えることが可能である。
(1)異方導電性シート本体は、いわゆる分散型のものに限られず、導電性粒子が密に充填された、厚み方向に伸びる多数の導電路形成部と、これらを相互に絶縁する、導電性粒子が全く或いは殆ど存在しない絶縁部とが形成されてなる偏在型のものであってもよい。
(2)保持部材は、異方導電性シート本体を面方向に伸張した状態で保持し得るものであれば、図1に示すものに限定されず、種々の構成を採用することができる。
(3)異方導電性シート本体の伸張方向は2方向(二軸)に限定されず、1方向であってもよい。また、例えば異方導電性シート本体の平面形状が円形である場合には、その半径方向における3方向以上に伸張されていてもよい。

以下、本発明の異方導電性シートの具体的な実施例について説明するが、本発明はこれらに限定されるものではない。

〈実施例1〉
〔シート成形材料の調製〕
二液型の付加型液状シリコーンゴムのA液とB液とを等量となる割合で混合した。この混合物100重量部に平均粒子径が30μmの導電性粒子200重量部を添加して混合した後、減圧による脱泡処理を行うことにより、シート成形材料を調製した。
以上において、付加型液状シリコーンゴムとしては、A液およびB液の粘度がそれぞれ5000Pで、その硬化物の150℃における圧縮永久歪(JIS K6249に準拠した測定方法)が7%、23℃における引き裂き強度(JIS
K 6249に準拠した測定方法)が30kN/mのものを用いた。
また、導電性粒子としては、ニッケル粒子を芯粒子とし、この芯粒子に無電解金メッキが施されてなるもの(平均被覆量:芯粒子の重量の8重量%となる量)を用いた。

〔異方導電性シート本体の製造〕
それぞれ厚みが10mmの矩形の鉄板よりなる上型および下型と、厚みが0.1mmの矩形の枠状のスペーサーとよりなる金型を用い、以下のようにして異方導電性シート本体を製造した。
金型のキャビティ内に、調製したシート成形材料を注入し、減圧による脱泡処理を行うことにより、当該金型内にシート成形材料層を形成した。
そして、シート成形材料層に対して、電磁石によって厚み方向に5000ガウスの平行磁場を作用させながら、100℃、1.5時間の条件で当該シート成形材料層の硬化処理を行い、更に、金型から離型した後に、200℃、4時間の条件でポストキュアを行うことにより、厚みが0.12mmの矩形の異方導電性シート本体を製造した。
得られた異方導電性シート本体における導電性粒子の割合は、体積分率で20%であった。

得られた分散型異方導電性シートにおける導電性粒子の割合は、体積分率で20%であった。

〈比較例2〉
図8に示す構成の異方導電性シート製造用金型を作製した。この金型60は、上型61、下型66および枠状のスペーサー65により構成され、上型61および下型66の各々においては、それぞれ厚みが5mmの鉄製の基板62,67上に、厚みが0.2mmで径が0.25mmの円板状の複数の強磁性体部63,68が、0.5mmのピッチで並ぶよう形成され、この強磁性体部63,68が形成された個所以外の個所には、厚みが0.25mmの感放射線性樹脂よりなる非磁性体部64,69が形成されている。また、スペーサー65の厚みは0.2mmである。
そして、この金型内に、実施例1と同様にして調製したシート成形材料を注入し、減圧による脱泡処理を行うことにより、当該金型内にシート成形材料層を形成した。
そして、シート成形材料層に対して、電磁石によって厚み方向に5000ガウスの平行磁場を作用させながら、120℃、1.5時間の条件で当該シート成形材料層の硬化処理を行い、更に、金型から離型した後に、200℃、4時間の条件でポストキュアを行うことにより、それぞれ厚み方向に伸びる複数の導電路形成部と、これらの導電路形成部を相互に絶縁する絶縁部とよりなる偏在型異方導電性シートを製造した。
この偏在型異方導電性シートは、径が0.25mmの円形の導電路形成部が、0.5mmのピッチで配列されてなるものであって、絶縁部の厚みが0.25mm、導電路形成部の厚みが0.35mmであり、導電路形成部が絶縁部の両面の各々から突出した状態(それぞれの突出高さが0.05mm)に形成されてなるものであった。また、導電路形成部における導電性粒子の割合は、体積分率で25%であった。

〔異方導電性シートの評価〕
実施例1〜2および比較例1〜2で得られた異方導電性シートについて、以下のようにして、その電気的特性の評価を行った。
(1)厚み方向の電気抵抗(初期導電性)の評価:
電極径が0.25mmである真鍮に金メッキを施した円柱状電極を、上下に精密移動が可能なZ軸テーブルにロードセルと接続した状態で取り付けると共に、このZ軸テーブルの下方に設けられたXYテーブル上に設置された、真鍮に金メッキを施した平板電極上に、実施例1〜2および比較例1〜2に係る異方導電性シートの各々を載置し、次いで、Z軸テーブルを下方に移動させることにより、異方導電性シートに円柱状電極によって加圧し、当該異方導電性シートに3g、5g、10g、15gの定荷重を加えて測定状態とした。そして、室温で、円柱状電極と平板電極との間の電気抵抗の測定を4端子法により行った。電気抵抗の測定は、XYテーブルを移動させて合計で20個所について行い、その平均値を求めた。

(2)形成される導電路間の電気抵抗(初期絶縁性)の評価:
L−S(100μm−100μm、電極サイズが2mm長のものが20個)の櫛形基板をXYテーブル上に設置し、この櫛形基板上に実施例1〜2および比較例1に係る異方導電性シートの各々を配置し、更にこの異方導電性シート上に厚みが50μmの絶縁性PETフィルムを配置した後、Z軸テーブルにロードセルと接続した状態で取り付けられた断面が5mm角の真鍮製の角柱状押圧子によって、絶縁性PETフィルムを加圧し、2.5kg、5kg、10kgの荷重を加えて測定状態とした。そして、室温で、100Vの印加電圧により櫛形基板における隣接する電極間の電気抵抗の測定を行った。電気抵抗の測定は、XYテーブルを移動させて合計で20個所について行い、電気抵抗の値が100MΩ未満のものの個数を求めた。

【発明の効果】
本発明の異方導電性シートによれば、異方導電性シート本体がその面方向に伸張されることにより、厚み方向に並ぶ導電性粒子による連鎖間の離間距離が長くなると共に、当該異方導電性シート本体にはその厚み方向に縮むよう応力が作用するため、一の連鎖を形成する導電性粒子同士が接近して当該導電性粒子間の電気的接続性が高くなる。従って、形成される導電路間の絶縁性が高く、しかも、小さい加圧力で良好な導電性が得られるので、接続すべき回路装置の電極のピッチが小さいものである場合にも、所要の電気的接続を確実に達成することができる。
また、異方導電性シート本体がその面方向に伸張されているため、温度変化による熱履歴を受けた場合には、異方導電性シート本体の面方向においては、当該異方導電性シート本体に作用する伸張力が変化するだけで寸法変化が生じることが少ない。従って、温度変化による熱履歴を受けた場合であっても、良好な電気的接続状態が確実に維持される。
また、導電性粒子が異方導電性シート本体の面方向に分散された状態で含有されることにより、当該異方導電性シート本体においては、加圧された個所において厚み方向の抵抗値が減少して導電路が形成されるため、接続すべき回路装置との位置合わせが不要であり、従って、電気的接続作業を容易に行うことができる。
