本発明は、大型鍛造品の製造方法に関し、更に詳しくは、より低減した成形荷重でもって厚肉部を有する大型鍛造品を簡易に製造し得る製造方法に関する。

【従来の技術】
従来の鍛造品の製造方法として、例えば、特開昭57−32840号公報に示すように、熱間鍛造における仕上工程を2工程に分けて第1,2の仕上げ型を用意すると共に、各仕上げ型に局部的な局部成形領域を夫々設け、素材に対して荒地工程の後、各仕上げ型を所定の順序で用いて2回の仕上工程を施してバリを発生することなく鍛造品を製造するものが知られている。このような複数の仕上工程による製造方法では、単一の仕上げ型を用いて1回の仕上工程による製造方法に比べ、各仕上工程における成形荷重を抑え、つまり、金型への負荷を抑えて鍛造品を成形し得るものであった。

【発明が解決しようとする課題】
ところで、大型鍛造品として、例えば、図6に示すように、自動車エンジン等の内燃機関におけるクランクシャフト101は、カウンタウエイトを一体とした一対のクランクアームからなるクランク部104a〜104d(厚肉部)を複数備えて構成されている。このようなクランクシャフト101に上記従来の製造方法を適用し、例えば、クランクシャフト101の全成形領域を軸線方向に2つに区画し、第1仕上げ型110に対応して局部成形領域111を、また、第2仕上げ型120に対応して局部成形領域121を夫々設定し、第1,2仕上げ型110,120を順次用いてバリを発生させつつ2回の仕上工程を施し、成形荷重を抑えてクランクシャフト101を製造することが提案された。

しかし、上記従来の製造方法では、各仕上げ型110,120の夫々に設定された局部成形領域111,121を境界線で明確に区切っているため、第2仕上工程において、各局部成形領域111,121の境界線付近で、局部成形領域121からその領域121外への材料の無駄な流動及び多量のバリが発生し、局部成形領域121に適切な成形荷重がかからず、成形荷重が低減されるだけで目標とする型彫形状への肉張りが困難であるといった問題があった。

また、上記従来の製造方法では、クランクシャフト101の軸線方向の中心から異なる距離に位置するクランク部104a,104b及びクランク部104c,104dに対応する局部成形領域111,121を第1,2の仕上げ型110,120に夫々設定しているため、製造されるクランクシャフト101は、成形精度誤差等の影響で各局部成形領域111,121毎のクランク部104a,104bとクランク部104c,104dとの間で重さのバラツキが生じる可能性があり、その際、使用されるクランクシャフト101は回転バランスが悪く、機械加工工程においてバランス修正加工が不可能となる恐れがあった。さらに、1回目の仕上工程後の局部成形領域111のみ成形された状態の中間部材は、当然、各局部成形領域111,121間で外郭サイズが異なっており、この中間部材の第2仕上げ型120に対する位置決めが煩雑であるといった問題があった。

以上より、クランクシャフト等の厚肉部を有する大型鍛造品では、単純に全成形領域を局部的に分割して順次成形を行っても、より低減された成形荷重で良好な製品を容易に製造することができないといった問題が介在していた。そこで、本発明は、上記問題点を解決するものであり、より低減した成形荷重でもって厚肉部を有する大型鍛造品を簡易に製造し得る製造方法を提供することを目的とする。

【課題を解決するための手段】
請求項1記載の発明の大型鍛造品の製造方法は、仕上工程を複数に分割して複数の仕上げ型を用意すると共に、該各仕上げ型に、全成形領域に対して局部的な局部成形領域を夫々設定し、素材に対して荒地工程の後、前記各仕上げ型を所定の順序で用いて前記各仕上工程を施し熱間鍛造によって大型鍛造品を製造する大型鍛造品の製造方法であって、前記大型鍛造品は複数の厚肉部を有し、前記局部成形領域は、該各厚肉部に対応すると共に、順次連続して用いられる仕上げ型間で、その領域の境界を重合するように設定され、前記各仕上げ型の周囲に形成されるフラッシュランドは、設定された局部成形領域を含む部位を所定厚さとし、それ以外の部位を該所定厚さより大きな厚さとし、前記各仕上工程では、前記各仕上げ型のフラッシュランドを介してバリを発生させつつ、対応する局部成形領域を適宜面圧でもって成形する一方、前回と今回の各仕上工程の夫々の局部成形領域の境界を重合させて順次成形を行うようにしたことを特徴とする。

【発明の実施の形態】
以下、本発明を実施例により図1〜5に従って具体的に説明する。本実施例では、製造されるクランクシャフト1は、図5(c)に示すように、その中心を通る中心線CLに対して軸線方向に上下対称形状とされている。また、このクランクシャフト1は4気筒エンジン用であり、カウンタウエイト2を一体に形成した一対のクランクアーム3から成るクランク部4a〜4b(厚肉部)を4つ備えている。尚、上記クランクシャフト1は4気筒エンジン用に限定されること無く、複数気筒エンジン用に対応するものであればよい。

1.仕上げ型
本実施例では、熱間鍛造における仕上工程は2工程に分割されており、図1に示すように、1回目の仕上工程で第1の仕上げ型10が、2回目の仕上工程で第2の仕上げ型20が用いられるようになっている。これらの仕上げ型10,20は、上下一対の金型から構成され、製造される大型鍛造品であるクランクシャフト1の外郭形状に沿ったインプレッション(型彫模様)が夫々形成されている。また、第1,2の仕上げ型10,20の周囲全周には、後述するバリ通過用のフラッシュランド及びこのフラッシュランドに連続するバリ溜用のガッタ7が形成されている。

(a)第1の仕上げ型
図1(a)に示すように、第1の仕上げ型10には、中心線CLに対して軸線方向に上下対称となる上下の局部成形領域11a,11bが設定されている。各局部成形領域11a,11bは、クランクシャフト1の軸線方向の中心から同じ距離に位置する両端のクランク部4a,4dに対応して各クランク部4a,4dを含み、その境界の一端が、隣接するクランク部4b,4cの端面に達する領域に設定されている。また、第1の仕上げ型10における各局部成形領域内11a,11bのインプレッションは、図2(a)に示すように、クランクシャフト1の最終製品寸法Pに応じた形状・サイズに形成され、また、各局部成形領域11a,11b以外のインプレッションは、図2(b)に示すように、最終製品寸法Pから厚さ方向に所定間隔(2mm)だけ大きな形状・サイズに形成されている。

2.クランクシャフトの製造方法
先ず、適宜温度に加熱したバー材(図示せず)を適宜長さに切断し、この切断されたバー材に対して、荒地型(図示せず)による荒地工程が施され、4つのクランク部4a〜4dを含む全体を強圧した荒地部材S(図5(a)参照)が予備成形される。その後、この荒地部材Sに対して所定の成形荷重で第1の仕上げ型10による1回目の仕上工程が施され、上下両端のクランク部4a,4dを主に強圧した中間部材T(図5(b)参照)が成形されることとなる。この1回目の仕上工程の最中に、第1の仕上げ型10の局部成形領域11内では、余剰材料が幅狭フラッシュランド部13を介してガッタ7に溜ってバリBを発生させつつ(図2(a)参照)、適宜成形面圧でもってクランク部4a,4dが最終製品寸法Pに成形される。また、第1の仕上げ型10の局部成形領域11a,11b以外では、幅広フラッシュランド部14を介して僅かなバリBのみしか発生せず(図2(b)参照)、比較的弱い成形面圧でもってクランク部4b,4cが最終製品寸法Pより僅かに厚く(約2mm)成形され、上述の中間部材Tが成形される。

次に、このように成形された中間部材Tに対して所定の成形荷重で第2の仕上げ型20による2回目の仕上工程が施され、中央の2つのクランク部4b,4cを主に強圧したクランクシャフト1(図5(c)参照)が成形されることとなる。この2回目の仕上工程の最中に、第2の仕上げ型20の局部成形領域21内では、幅狭フラッシュランド部23を介してガッタ7にバリBを発生させつつ(図3(d)参照)、適宜成形面圧でもって最終製品寸法より2mm程度厚く形成されたクランク部4b,4cが最終製品寸法Pに成形される。また、各局部成形領域11a,11bと局部成形領域21との重合部30では、1回目の仕上工程で所定の成形面圧で成形されたクランク部4a,4dの境界端部に対して、再度所定の成形面圧で成形を施し、局部成形領域21からその領域21外への余分な材料の流動及びバリBの発生を必要最小限に抑えている(図1,4参照)。また、第2の仕上げ型20の局部成形領域21以外では、幅広フラッシュランド24を介して僅かなバリBを発生させつつ(図3(c)参照)、比較的弱い成形面圧でもってクランク部4a,4dが、クランク部4b,4cとの微細な厚さ不同なく最終製品寸法Pに成形される。尚、上述のように適宜最終製品寸法Pで成形されたバリ付きのクランクシャフト1は、その後、周知のバリ抜き工程、熱処理工程、精整工程を経て最終製品であるクランクシャフトが製造されることとなる。

3.実施例の効果
このようなクランクシャフト1の製造方法では、仕上工程を2工程に分割し、上下の局部成形領域11a,11bを設定した第1の仕上げ型10と、中央の局部成形領域21を設定した第2の仕上げ型20とを用意し、これら局部成形領域11a,11bと局部成形領域21との境界をオーバーラップさせて重合部30を形成すると共に、その重合部30では、第1,2の仕上げ型10,20に夫々設定された幅狭フラッシュランド部13,23をオーバーラップさせたので、2回目の仕上工程で、強圧される局部成形領域21からその領域21外への余分な材料の流動や多量のバリの発生を極力抑制することができ、従来のように1回の仕上工程でもって成形を行うものに比べ、極めて低減された成形荷重でもって欠肉の無い複数のクランク部4a〜4d(厚肉部)を有するクランクシャフト1を製造することができ、ひいては、金型の寿命を延ばしたり、1ランク下のプレス装置を効率よく使用したりできる。
