この発明は、水平面に対して傾斜した検査部において表示パネル基板の点灯状態を目視で検査するようにした検査方法および装置に関する。

【従来の技術】
図13は液晶表示パネルの基板(以下、液晶基板という。)を検査するための従来の検査装置の側面断面図、図14はその正面図である。図13において、測定ステージ10とプローブ装置12は、共に、水平面に対して傾斜している。図14において、検査装置の右側の開口部14には、バックライト11を備えた測定ステージ10が待機している。オペレータはこの測定ステージ10に液晶基板を載せる。測定ステージ10の外周部にはガイド板15、16があって、液晶基板の端部をこのガイド板15、16に合わせることによって、液晶基板の位置決めを行う。液晶基板は、バックライト11の外周部に設けられた吸着溝18(負圧が供給される。)に吸着固定される。液晶基板を搭載した測定ステージ10は、そのX軸ステージが左方向に移動することにより、プローブ装置12の下方に搬送される。次に、プローブ装置12に設けられたアライメントカメラ20によりファインアライメントが行われ、プローブ針と液晶基板の電極との位置合わせが完了する。

【発明が解決しようとする課題】
上述した従来の検査装置は、液晶基板を測定ステージにセットするための基板セット領域(装置右側の開口部14に露出している部分)と、液晶基板を点灯して検査を行う点灯検査部とが左右に並んでいる。したがって、オペレータは基板セット領域と検査部とを絶えず行き来しなくてはならず、一連の作業は立ち作業となり疲労が多いなど、作業性に問題がある。また、この検査装置は、基板セット領域と検査部とが左右に並んでいるので、プローブ装置の約2倍の左右幅を必要とし、装置の占有面積が大きくなる。さらに、基板セット領域において測定ステージ面が水平面から傾斜しているので、オペレータが液晶基板をセットするときに液晶基板を落として破損させるおそれがあり、液晶基板の取り扱いに不安がある。

この発明は上述の問題点を解決するためになされたものであり、その目的は、オペレータの作業性が良く、占有面積が小さく、液晶基板のセットも容易でかつ安全な、表示パネル基板の検査方法および装置を提供することにある。

【課題を解決するための手段】
この発明の表示パネル基板の検査装置は、次の(イ)乃至(ニ)の構成を備え,(ホ)及び(ヘ)の特徴を備えいる。(イ)水平面に対して傾斜した検査部であって、プローブ装置とこれに対向する測定ステージとを有する検査部。(ロ)表示パネル基板を載せるための搭載面を有するワークテーブル。(ハ)前記ワークテーブルを前記測定ステージに着脱可能に結合するための結合機構。(ニ)前記検査部の手前かつ下方にある基板セット領域と前記検査部との間で前記ワークテーブルを搬送する搬送機構であって、ワークテーブルが前記基板セット領域にあるときはワークテーブルの搭載面が水平状態になるように構成された搬送機構。(ホ)前記搬送機構は、前記基板セット領域から前記検査部の付近まで延びる1対の搬送レールと、これらの搬送レールに沿って移動する搬送体と、この搬送体に設けられていて前記ワークテーブルを着脱可能に保持できる保持機構とを備えている。(ヘ)前記搬送レールは、前記基板セット領域にあって水平に延びる水平部と、前記検査部の付近にあって前記測定ステージの表面に平行に延びる傾斜部と、前記水平部と傾斜部とを滑らかにつなぐ曲線部とからなる。

検査部の手前の基板セット領域において、表示パネル基板を水平状態でワークテーブルにセットすると、このワークテーブルは搬送機構によって、傾斜した検査部まで搬送される。このような装置構成を採用したことにより、基板セット領域と検査部を左右に配置した従来装置と比較して、検査装置の占有面積が小さくなる。また、表示パネル基板を水平状態でセットできるので、傾斜した測定ステージ面にセットする従来装置に比べて、基板のセット作業が安定する。さらに、オペレータは、基板のセット作業及び取り外し作業の場所と、点灯検査作業の場所とを往復移動する必要がなく、オペレータの疲労が少ない。

この検査装置の測定対象は、点灯表示状態をオペレータが観察して良否を判定する必要のある表示パネル基板であり、代表的には、液晶表示パネルやプラズマディスプレーパネルなどのフラットディスプレーパネルの基板である。

この検査装置では、検査部の手前かつ下方に基板セット領域があるが、「手前」とは、点灯状態を観察するためにオペレータが検査装置に向き合ったときに、検査装置からオペレータに向かう方向を意味する。

この発明は、本願出願人が出願した特願平8−52542号の発明(以下、先願発明という。)を改良したものである。この先願発明と本願発明との違いを以下に説明する。先願発明では、基板セット領域の基板設置台に表示パネル基板を水平状態で設置してから、この基板設置台から搬送体へと表示パネル基板を受け渡している。そして、この搬送体を検査部まで搬送して、搬送体から測定ステージへと表示パネル基板を受け渡している。すなわち、表示パネル基板の受け渡し作業が2回必要になる。この2回の受け渡し作業は、表示パネル基板の位置ずれの原因となる。位置ずれが大きくなると、表示パネル基板が測定ステージに吸着固定された状態で、表示パネル基板のアライメントマークがアライメントカメラの視野に入らなくおそれがある。特に、吸着パッドで吊り下げた状態の表示パネル基板を、水平面から傾斜した状態で、測定ステージに受け渡すときに、吸着パッドのゴムが歪むなどして、位置ずれが発生しやすい。これに対して、本願発明では、表示パネル基板を最初からワークテーブルにセットしているので、表示パネル基板の位置ずれの原因となる受け渡し作業は、ワークテーブルをθ回転ステージに受け渡す作業の1回だけとなる。しかも、吸着パッドで表示パネル基板を吊り下げる構造を採用していないので、傾斜状態での上述のゴムの歪みの問題もなく、また、表示パネル基板が吸着パッドから落下する危険もない。さらに、受け渡し作業が1回なので、検査のサイクルタイムも短くなる。

【発明の実施の形態】
図1は、この発明の検査装置の第1の実施形態の側面断面図、図2はその正面図である。図1において、この検査装置は、大きく分けて、検査部40と基板セット領域42とその間の搬送機構44とからなる。基板セット領域42は検査部40の手前(オペレータの側)かつ下方に位置しており、この基板セット領域42は前面テーブル43のところに位置している。

検査部40には、測定ステージ22とプローブ装置24があり、両者は共に水平面に対して同じ角度だけ傾斜している。装置フレームに取り付けられた基台21の上には、X軸ステージ26、Y軸ステージ28、Z軸ステージ30、θ回転ステージ32がある。θ回転ステージ32の表面には、ワークテーブルを吸着保持するための吸着溝34(図3参照)がある。この吸着溝34には負圧が供給される。

検査部40の上部には、枠状のベースプレート36が4本の支柱38によって基台21に固定されている。このベースプレート36にプローブ装置24が取り付けられている。プローブ装置24はθ回転ステージ32に対向している。

図2に示すように、プローブ装置24には複数のプローブブロック46が固定されている。このプローブブロック46は、液晶基板の全ての電極にプローブ針(またはその他の接触手段)が同時にコンタクトできるように、プローブ針がTAB単位にブロック化されたものである。各プローブブロック46のプローブ針は、フレキシブル配線板により、液晶駆動回路を経由して、LCDパターン発生器につながっている。このプローブ装置24にはアライメントを行うためのCCDカメラ48が2台取り付けられている。

図3において、ワークテーブル41は、その上面が液晶基板50の搭載面になっていて、この搭載面の周辺部には、液晶基板50を吸着固定するための吸着溝52が形成されている。この吸着溝52には負圧が供給される。吸着溝52の内側には、液晶基板を点灯検査するときに使うバックライト53が設置されている。ワークテーブル41の互いに隣り合う二つの辺にはガイド板54、55が搭載面から上方に突き出すように固定されている。第1のガイド板54は液晶基板の左右方向の位置決めをするものであり、第2のガイド板55は液晶基板の前後方向の位置決めをするものである。液晶基板50をこのガイド板54、55に突き当てることで、ワークテーブル41の搭載面上の所定位置に液晶基板50を位置決めできる。

図5に良く示されているように、基板セット領域42と検査部40の間には搬送機構44がある。この搬送機構44は、1対の互いに平行な搬送レール64、66を備えている。この搬送レール64、66は、基板セット領域42のところでは水平方向に延びており(水平部)、検査部40のところではθ回転ステージ32の表面に平行になるように水平面に対して傾斜している(傾斜部)。そして、搬送レール64、66の水平部と傾斜部の間は曲線部で滑らかにつながっている。搬送レール64、66の内面にはローラ溝68が形成されており、このローラ溝68の内部を搬送体70のローラ72が転がることができる。これにより、搬送体70は搬送レール64、66に沿って摺動する。

搬送体70はコの字状のフレーム71を備えており、このフレーム71の内面には、互いに対向する1対の搬送板73が進退可能に取り付けられている。搬送板73は、2本のガイドシャフト76で案内されながら、エアーシリンダ74によって矢印75の方向に進退できる。フレーム71の左右の外面には、それぞれ2個のローラ72が回転可能に取り付けられている。

右側の搬送レール66の外側には駆動レール82があり、この駆動レール82に沿ってローディングホルダー84が摺動する。駆動レール82は搬送レール66の傾斜部と平行に配置されている。ローディングホルダー84と、搬送体70のフレーム71は、クランクアーム86を介して連結されている。ローディングホルダー84とクランクアーム86の間、及び、クランクアーム86とフレーム71の間は、回転可能に連結されている。ローディングホルダー84が駆動レール82に沿って斜め上方に摺動すると、クランクアーム86を介してフレーム71が引っ張られることにより、搬送体70が搬送レール64、66に沿って移動する。この実施形態では、ローディングホルダー84の駆動は、パルスモータの回転運動を直線運動に変換することで、駆動レール82上を移動するようにしているが、ボールねじやエアーシリンダなどのその他の駆動機構を用いてローディングホルダー84を駆動してもよい。

図6は搬送体70とワークテーブル41とを着脱可能に保持するための保持機構を示す平面図である。搬送体70のコの字形のフレーム71の左右の外面にはエアーシリンダ74が固定されていて、そのピストン77は、フレーム71の貫通孔を通過してから搬送板73に固定されている。搬送板73には1対のガイドシャフト76が固定されていて、このガイドシャフト76はフレーム71のガイド孔に案内されている。エアーシリンダ74のピストン77が進退すると、搬送板73はワークテーブル41に近づいたり遠ざかったりする。搬送板73のほぼ中央には結合ピン78が突き出している。一方、ワークテーブル41の左右の側面にはそれぞれ結合穴79が形成されている。左右の搬送板73がワークテーブル41に近づくと、各搬送板73の結合ピン78がワークテーブル41の左右の結合穴79に入り、搬送板73とワークテーブル41が結合される。この実施形態では、搬送体70とワークテーブル41とを着脱可能に保持する保持機構は、進退する1対の搬送板73と、この搬送板73を駆動および案内するエアーシリンダ74やガイドシャフト76と、結合ピン78と結合穴79の組み合わせとから成る。

次に、図3〜図5を参照して、この検査装置の動作を説明する。この検査装置は、初期状態では、図3に示すように、搬送体70がワークテーブル41を保持した状態で基板セット領域42に位置している。このとき、ワークテーブル41の搭載面は水平になっている。この状態で、オペレータは、ワークテーブル41の搭載面に液晶基板50を載せる。そして、2個のガイド板54、55に液晶基板50の端部を押し当てることによって、液晶基板50を位置決めする。それから、吸着溝52に負圧を供給して、液晶基板50をワークテーブル41に吸着固定する。このようにして、液晶基板50はワークテーブル41に対して正確に位置決めされ、この位置決め状態が、検査が完了してワークテーブル41が基板セット領域42に戻ってくるまで維持される。すなわち、液晶基板50自体の受け渡し作業は不要になる。

次に、オペレータが操作パネルのスタートスイッチを押すと、ローディングホルダー84が駆動レール82に沿って上限位置まで上昇し、搬送体70は、図4に示すように、θ回転ステージ32の上方に来る。θ回転ステージ32はこのとき、図7に示すように、Z軸ステージ30により下限位置まで下がった状態にある。それから、θ回転ステージ32がZ軸ステージ30の駆動により上昇して、搬送体70に保持されているワークテーブル41が、θ回転ステージ32に結合する。それからθ回転ステージ32の吸着溝34に負圧を供給してワークテーブル41をθ回転ステージ32に吸着固定する。次に、搬送体70のエアーシリンダ74のピストンを収縮して、左右の搬送板73を開くと、搬送板73の結合ピン78がワークテーブル41の結合穴79から抜ける。その後、図5に示すように、ローディングホルダー84を下げて、搬送体70を待機位置、すなわち検査部40と基板セット領域42の中間位置、まで下げて、この場所に待機させる。

次に、図1に示すように、ワークテーブル41を受け取った測定ステージ22は、2個のアライメントカメラ48(図2を参照)と、X軸ステージ26、Y軸ステージ28、θ回転ステージ32とを用いて、ファインアライメントを実施する。このファインアライメントが完了したら、Z軸ステージ30の駆動によりワークテーブル41が上昇して、液晶基板の電極にプローブ装置24のプローブ針がコンタクトして、LCDパターン発生器からの信号により液晶基板はテストパターンを表示する。オペレータは、バックライトを点灯させた状態で、このテストパターンを観察して液晶基板の良否の検査を行う。

検査が終了したら、オペレータが終了スイッチを押すことにより、図5において、待機位置にあった搬送体70が検査部40まで上昇して、ワークテーブル41は上述と逆の順序で、θ回転ステージ32から搬送体70に受け渡されて、図3に示すように、基板セット領域42まで戻ってくる。それから、オペレータはワークテーブル41から液晶基板50を取り外して、次の液晶基板50をワークテーブル41にセットする。このようにして、液晶基板50を次々と検査できる。

図8〜10は、この発明の第2の実施形態の図3〜図5と同様の図面である。図8において、この実施形態では、ワークテーブル41aにはバックライトが設けられておらず、拡散板88だけが設けられている。そして、θ回転ステージ32aにバックライト53aが設けられている。したがって、この第2の実施形態では、ワークテーブル41aの厚さは第1の実施形態のものよりも薄くなっており、重量も軽くなっている。なお、θ回転ステージ32aにバックライト53aと拡散板88の両方を設けてもよい。

このように、第2の実施形態では、ワークテーブル41aからバックライト53aを分離して、θ回転ステージ32aの側にバックライト53aを設けたことにより、液晶基板のサイズを変更しても、バックライト53aのサイズよりも液晶基板の表示面が小さい限りにおいて、バックライト53aを交換することなく、ワークテーブルのガイド板と吸着溝と拡散板の構成を変更するだけで足りる。したがって、θ回転ステージ32aとそれに設けるバックライト53aは、検査する可能性のある一番大きな液晶基板に対応できるような大きさにしておけばよい。

【発明の効果】
この発明は、検査部の手前の基板セット領域で表示パネル基板を水平状態でワークテーブルにセットして、このワークテーブルを、水平面に対して傾斜した検査部に搬送するようにしたので、検査装置の占有面積が小さくなる。また、表示パネル基板を水平状態でセットできるので、傾斜した測定ステージ面にセットする従来装置に比べて、基板のセット作業が安定する。さらに、オペレータは、基板のセット作業及び取り外し作業の場所と、点灯検査作業の場所との間を往復移動する必要がなく、作業性が良くなる。オペレータは、椅子に座った状態で一連の作業を実施することも可能である。
