本発明は、たとえば、液晶用ガラス基板などの物品(被加熱処理物)を加熱処理するのに用いられる加熱炉に関するものである。

【発明が解決しようとする課題】
近年、液晶ディスプレイ装置の需要が急激に増大しているが、その主要部材は、原材料であるガラス基板(以下、被加熱処理物と言う)に加熱処理を施す工程を経て製造されている。こうした被加熱処理物の加熱処理には、図5および図6に示すような加熱炉が使用されている。ここで、この従来型の加熱炉について簡単に説明する。なお、図5は同加熱炉の概略構造図、図6は図5におけるS−S’線での断面図である。

図からわかるように、従来型の加熱炉は、箱状のケース11内に架台12を納め、更にこの架台12の上面に、適当な間隔で複数のパネルヒーター(加熱手段)13を配置した構造となっている。特に、パネルヒーター13は被加熱処理物F’の搬送方向に沿って一列に並んでおり、各パネルヒーター13の上には、それに接して均熱板14が載置されている。したがって被加熱処理物F’は、この均熱板14を介して、パネルヒーター13によって加熱されることになる。言い換えれば、パネルヒーター13の発する熱が、できるだけ均一に被加熱処理物F’に伝わるよう工夫されている。

なお、特に図示してはいないが、この従来型加熱炉はウォーキングビーム方式の搬送手段を備える。固定梁とともに、この搬送手段を構成する移動梁は、図5に矢印で示すように間欠的に移動し(上昇、前進、下降、後退を順に繰り返し)、この結果、被加熱処理物F’は、図5中、右側から左側へと搬送される。すなわち搬送手段は、ケース11の互いに対向する側面に設けた開口11aから、被加熱処理物F’を炉内に搬入して、それを均熱板14の上に載置し、所定時間経過後に、被加熱処理物F’を開口11bから炉外に搬出するようになっている。

さて、こうした構造を有する従来型の加熱炉では、パネルヒーター13の上方にセットされた被加熱処理物F’は、同パネルヒーター13が発する熱により、均熱板14を介して加熱、乾燥させられることになる。しかしながら、この従来炉では、被加熱処理物F’の良好な温度分布を実現することが極めて難しい。

すなわち、パネルヒーター13に均熱板14を取り付けてはあるものの、被加熱処理物F’を隅ずみまで精度よく均一に加熱することができず、概して、中央部の温度が最も高く、縁部に向かって温度が徐々に低下するような温度分布となってしまう。更に詳しく言うと、加熱処理中の被加熱処理物F’の温度分布は、図7(加熱処理中の被加熱処理物の温度分布を示す概念図)に示すような不均一なものとなる。

同図に示す状態では、縁部温度(Ts1〜Ts4)に比べて、中央部温度(Tc)が著しく高くなっており、被加熱処理物F’には、その中心を頂点とする温度勾配が生じている(Ts1≒Ts2≒Ts3≒Ts4<Tc)。このような状況では、当然のことながら、被加熱処理物F’は精度よく均一に加熱されず、高品質を実現するのが難しい。

こうした問題を解決するべく、図8に断面を示す加熱炉も提案されている。この加熱炉は、被加熱処理物F’の上方に、更にパネルヒーター21および均熱板22を設けたことを特徴とする。加熱炉をこのように構成した場合には、上述した不具合を引き起こす状況が改善され、かなり均一な温度分布を得ることができるようになる。だが、その一方で、加熱手段であるパネルヒーターの個数を倍にしなければならないので、炉がそれだけ高価なものとなり、また、大きなエネルギーロスを伴うので、加熱処理にかかるコストが著しく増大してしまう。

したがって、本発明が解決しようとする課題は、被加熱処理物を単一の加熱手段で、均一な温度分布となるよう精度よく加熱処理できる加熱炉を提供することである。

【課題を解決するための手段】
上記課題を解決するべく鋭意研究を推し進める過程で、本発明者は、被加熱処理物の上方に、パネルヒーターではなく、熱線(熱放射)を反射する役割を果たす金属材(熱線反射体)を設けることを考えた。つまり、パネルヒーターからの熱が無為に放散しないよう、被加熱処理物をパネルヒーターと金属材とで上下から挟み込む構造とした。このようにすれば、パネルヒーターを被加熱処理物の上方に設置する必要はないので、炉が高価なものとはならず、また、処理コストが増大することもない。だが、状況が従来よりも多少改善されたとはいえ、被加熱処理物の温度分布が不均一になってしまうことは避けられなかった。

こうした実情に鑑みて更に研究を進めた結果、本発明者は、単なる金属製の薄板であった上記熱線反射体として、断面形状が適切に工夫されたものを用いることを思い付いた。すなわち熱線反射体が、中央部から縁部に向かって厚みが増大するよう構成されたものであれば、加熱処理の際、被加熱処理物の温度分布が均一になり、言い換えれば被加熱処理物中に温度差が生じなくなり、この結果、高品質を実現できるのではないかと考えた。そして、この着想を実際に具現化することで、上記の課題が解決されることを見出した。

すなわち、加熱炉をこのように構成した場合、特異な断面形状を有する熱線反射体の作用で、加熱処理中に被加熱処理物の温度分布が不均一となる不具合は解消され、その温度分布は隅ずみまで均一なものとなる。しかも、熱線反射体は金属材を加工して得たものであるから、パネルヒーターに比べて格段に安価であり、炉が高価なものになることはない。総じて言うと、本発明の加熱炉によって、被加熱処理物を単一の加熱手段にて、均一な温度分布となるよう精度よく加熱処理できるようになる。

なお、こうした効果が奏されるのは、次のような理由によるものと考えられる。上述したように熱線反射体を、中央部から縁部に向かって厚みが増大するよう構成した場合、その熱容量も中央部から縁部に向かって増大する。よって、当然の帰結として、熱線反射体はその縁部側ほど熱線の反射量が多くなる。本発明に係る加熱炉では、このようにして、加熱手段であるパネルヒーターからの熱に加え、更に、被加熱処理物の中央部位には少量の熱が、一方、縁部に近い側ほど多くの熱が付加されるようになる。この結果、加熱処理中の被加熱処理物の温度分布は平準化し、つまり温度分布精度が向上し、被加熱処理物にはその品質を低下させる温度差が生じなくなる。

本発明は、こうした新知見に基づいてなされたものであり、上記の課題は、
被加熱処理物が載置されるとともに、この被加熱処理物を加熱する役割を果たす加熱手段と、
この加熱手段の上方に、その上に載置される被加熱処理物と対面するよう設けられた熱線反射体と
を具備してなる加熱炉であって、
前記熱線反射体は、中央部から縁部に向かって厚みが増大するよう構成されたものであることを特徴とする加熱炉によって解決される。

なお、本発明に係る加熱炉を構成する上記熱線反射体は、その上面側に窪みが設けられてなるとともに、同熱線反射体は、この窪みの存在により、中央部から縁部に向かって厚みが漸増するような断面形状となっていることが好ましい。特に、この熱線反射体に設けられた窪みの表面は、下側に凸であって、かつ、同熱線反射体の中心を通る曲線に沿ったものであることが望ましい。こうした断面形状を有する熱線反射体を採用することによって、更に均一な被加熱処理物の温度分布を実現することが可能となる。

また、加熱処理中、被加熱処理物の中央部の温度が際立って高くなることがあるが、これに効果的に対処するためには、熱線反射体の中央部の熱線反射能力を、すなわちその中央部の熱容量を、周辺部よりも十分に低下させる必要がある。こうした理由から、熱線反射体の中央には中空部(空洞)が設けられてなることが好ましい。なお、本明細書において「反射」とは、主として、いったん吸収された熱線が、反射体の温度が十分に上昇することによって、そこから漏れ出してくる現象を、つまり再放射を意味する。

加えて、上記熱線反射体において被加熱処理物と向き合う側の面には、場所に応じて熱を吸収する度合いを最適化するために、熱線吸収表面処理が施されてなることが望ましい。この熱線吸収表面処理として具体的には、黒色アルマイト処理が挙げられる。同処理は、アルミニウム表面の耐食性や熱放射性能を向上させるためのものであり、次のような手順にて実施される。まずは、蓚酸あるいは硫酸あるいはクロム酸などの水溶液を準備し、その中で、アルミニウムを陽極として電気分解処理を行う。すると、陽極に発生する酸素によってアルミニウムの表面が酸化され、その結果、酸化アルミニウムの皮膜が形成される。これに、黒色染料を滲み込ませて表面を黒変させることで、黒色アルマイト処理は完了となる。

更に、処理効率を高めるため、本発明に係る加熱炉は、被加熱処理物を加熱手段の上方領域を経由して搬送する被加熱処理物搬送手段と、複数の加熱手段が被加熱処理物の搬送方向に沿って一列に配置される架台とを更に具備してなることが好ましい。言い換えれば、複数の加熱手段を架台の上に一列に配置し、上記搬送手段との共同作用によって、一度に複数個の被加熱処理物を加熱処理できるよう構成するのが理想である。

【発明の実施の形態】
以下、図1〜図4を用いて、本発明の一実施形態を具体的に説明する。なお、図1は本実施形態に係る加熱炉の概略構造図、図2は図1におけるS−S’線での断面図、図3は熱線反射体の拡大断面図、そして図4は加熱処理中の被加熱処理物の温度分布を示す概念図である。

本実施形態に係る加熱炉(以下、本加熱炉と言う)は、たとえば、液晶用ガラス基板などの物品(以下、被加熱処理物と言う)を加熱乾燥処理するのに用いられるものである。

本加熱炉は、図1や図2からわかるように、主要構成要素として、箱状のケース1と、その内部に納められた長尺な架台2と、この架台2の上に配置された複数のパネルヒーター(加熱手段)3と、このパネルヒーター3の上に載置された均熱板4と、この均熱板4と(したがってパネルヒーター3と)対向するよう、その上方に設けられた複数の熱線反射体5とを具備する。

また本加熱炉は、特に図示していないが、被加熱処理物(図中、Fで示す)を、パネルヒーター3の上方領域を経由して搬送する被加熱処理物搬送手段を具備する。本実施形態では、この搬送手段として、最も一般的なウォーキングビーム方式のものを採用した。

本方式の搬送手段は、概して言うと、固定梁と移動梁とを備え、このうち移動梁が、図1に矢印で示すように間欠的に移動し、つまり上昇、前進、下降、後退を順に繰り返し、この結果、被加熱処理物Fを図1中、右側から左側へと間欠的に搬送する。すなわちウォーキングビーム方式の搬送手段は、ケース1の互いに対向する側面に設けた開口1aから、被加熱処理物Fを一つずつ炉内に搬入して、それを均熱板4の上に載置する。そして、所定時間経過後に被加熱処理物Fを、ケース1のもう一方の開口1bから炉外に、一つずつ搬出するようになっている。

更に詳しく言うと、ある特定の被加熱処理物Fに着目した場合、まずそれは開口1aから炉内に搬入され、同開口1aに最も近い位置にあるパネルヒーター3の上方(実際には均熱板4の上)に載置される。この状態で所定の時間、加熱処理が行われた後、別の被加熱処理物Fが同様にして炉内に搬入されることになるが、この際、先の被加熱処理物Fはそれまで置かれていた場所から持ち上げられ、中央に位置するパネルヒーター3の上に移される。更に、この操作がもう一度繰り返された後、加熱処理の済んだ被加熱処理物Fは、開口1bから炉外に搬出されることになる。ただし、この搬送手段としては、その他いかなる方式のものが用いられてもよい。

上記構成要素のうちパネルヒーター3は平板状のものであり、かつ、本実施形態では、その上に均熱板4を介して載置される被加熱処理物Fの形状(正方形)に対応して、正方形状のものを用いている。また、このパネルヒーター3は、上述したように複数存在する。それらは、被加熱処理物Fの搬送方向に沿って、長尺な架台2の上に所定の間隔で一列に配置されており、均熱板4を介して被加熱処理物Fを加熱する役割を果たす。一方、均熱板4は、パネルヒーター3からの熱が、できるだけ均一に被加熱処理物Fに伝わるよう機能する。なお、パネルヒーター3、均熱板4ともに、被加熱処理物Fよりも十分に大きな面積を有するものが用いられている。

さて、上記構成要素とともに本加熱炉を形成する熱線反射体5は、均熱板4の真上(したがってパネルヒーター3の上方)に、その上に載置される被加熱処理物Fと対面するよう設けられている。つまりケース1内には、パネルヒーター3と同数の熱線反射体5が存在し、被加熱処理物Fは、両者に挟まれた状態で加熱処理されるようになっている。なお、熱線反射体5は、図示していない支持手段によってケース1内に位置固定されている。

熱線反射体5は、更に図3にも示すごとく、その中央部から縁部に向かって厚みが増大するよう構成されたものである。すなわち、この熱線反射体5の上面側には、窪み5aが設けられている。窪み5aは上方から見ると円形をしており、この窪み5aの存在により熱線反射体5は、中央部から縁部に向かって厚みが漸増するような断面形状となっている。

更に詳しく言うと、熱線反射体5に設けられた窪み5aの表面は、その中央部分を除いて滑らかな曲面である(中央部分は平坦面)。つまり窪み5aの表面は、下側に凸であって、かつ、熱線反射体5の中心を通る曲線(図3において一点鎖線Lで示す)に沿ったものとなっている。本実施形態において採用したこの曲線Lは、図3に示すようにx軸およびy軸を設定した際、たとえば、

で表されるような放物線の一部である。なお、当然のことながら、熱線反射体5の断面形状は、y軸を挟んで左右対称である。

熱線反射体5の中央には、中空部5bが設けられている。この中空部5bは、熱線反射体5の熱容量を局部的にやや多めに低減させ、それが反射する熱線の量を適切な値に抑えるためのものである。ここでは、リング状の本体部5cをその上下から、湾曲した金属薄板5dおよび平らな金属薄板5eで挟み込むことにより熱線反射体5を構成しており、本体部5cの貫通孔が、上記中空部5bの役割を果たしている。なお、本実施形態では、熱線反射体5において被加熱処理物Fと向き合う側の面に熱線吸収表面処理を、具体的には、黒色アルマイト処理を施している。この処理によって形成された酸化皮膜の厚みは、10〜30μm程度である。

さて、上記のごとく構成された本加熱炉では、被加熱処理物Fの上方に、パネルヒーターではなく、熱線を反射する役割を果たす熱線反射体5が設けられている。そして被加熱処理物Fを、この熱線反射体5と架台2の上のパネルヒーター3とで上下から挟み込んで加熱処理できるようになっている。更に本実施形態では、熱線反射体5として特徴的な断面形状を有するものを、すなわち中央部から縁部に向かって厚みが徐々に大きくなるよう構成されたものを用いた。この場合、熱線反射体5の熱容量は中央部から縁部に向かって増大するので、熱線の反射量も縁部側ほど多くなる。

本加熱炉では、このようにして、加熱手段であるパネルヒーター3からの熱に加え、更に、被加熱処理物Fの中央部には少量の熱が、一方、その周辺には縁部に近い部位ほど多くの熱が付加されるようになる。この結果、加熱処理中の被加熱処理物Fの温度分布は平準化され、図4に示すごとく均一なものとなる。すなわち、縁部温度(Ts1〜Ts4)と中央部温度(Tc)とは、ほぼ等しくなり、被加熱処理物Fには、その中心を頂点とするような温度勾配、つまり温度差は生じない(Ts1≒Ts2≒Ts3≒Ts4≒Tc)。

総じて言うと、本加熱炉は、被加熱処理物Fを単一のパネルヒーター3によって、隅ずみまで精度よく均一に加熱処理することが可能であり、高い品質を実現できる。しかも、熱線反射体5は金属材を加工して得たものであるから、パネルヒーターに比べて格段に安価であり、炉が高価なものとなることはない。

なお、ここでは、被加熱処理物が正方形であることを前提として説明したが、むろん被加熱処理物の形状は、これに限定されるわけではない。たとえば長方形や円形など、さまざまな形状を有する被加熱処理物が、加熱処理の対象となることもある。参考までに言うと、たとえば長方形の被加熱処理物に対応した炉については、それを構成する熱線反射体は、幅方向の断面形状と搬送方向の断面形状とが同じにはならない。熱線反射体は、加熱処理しようとする被加熱処理物の平面形状を考慮して、その温度分布が均一なものとなるよう、幅方向および搬送方向それぞれについて最適な断面形状が選定される。また、熱線反射体の窪みの輪郭線は、曲線に限定されるわけではなく、ある一定の勾配を有する直線が採用されてもよい。すなわち、熱線反射体の窪みの形状を逆円錐台状のものとしてもよい。
