【発明の属する技術分野】
本発明は、熱プラズマにより粒体を加熱溶融して球状化処理したり、原料粒体の表面のみを加熱溶融してコーティングしたりする熱プラズマによる加熱処理粒体及び加熱処理方法に関するものである。

【従来の技術】
高周波誘導熱プラズマ(以下高周波プラズマという)は、高温度が容易に得られ、電極を使用する熱プラズマに比してプラズマの汚染がない点で有利であり、粒体または粉末を高周波誘導熱プラズマにより加熱処理する方法などが近年多く発表されている(作田忠裕ほか:電気学会開閉保護研究会;1993、特開平6−25717号公報、特開平8−109375号公報など)。例えば、焼結用の粒体を焼結密度を向上させるために球状化したり、あるいは粉末蛍光体の輝度を向上させるためには球状化したりすることが行われている。即ち、化学合成などにより製造された物質粒体は通常粗形であるので、この原料粒体をその融点直上で加熱して表面張力により球状化する球状化処理が行われている。高周波誘導熱プラズマ加熱による球状化処理として、「作田忠裕ほか:電気学会開閉保護研究会;1993」、特開平6−25717号公報などがあり、また、出願人は先に、発光性能を向上するために原料粉を高周波誘導熱プラズマにより加熱溶融して球状化した蛍光体を開示した(特開平8−109375号公報)。

上記のように蛍光体などの原料粒体物質を加熱溶融して球状化する場合には、加熱温度が物質の融点より低いと溶解しないために球状化せず、温度が物質の沸点より高すぎると成分が蒸発して原料粒体と異なる構造または組成になってしまうという問題点がある。したがって、熱プラズマにより加熱処理する場合には熱プラズマの加熱部の温度を一定に保持する必要がある。とくに融点温度が高く融点と沸点の温度差が少ない物質の場合には、高温でかつ狭い温度範囲で管理することが要求される。

また、球状体の表面を保護するために、球状体を加熱して表面だけを溶融して表面に溶融固化したフィルムを形成させることもある。例えば、エレクトロルミネッセンス表示器などの蛍光体として使用されるZnS:Cu粉末は、そのままでは耐水性が低いため使用中に空気中の水分と反応して変質して蛍光性が失われる。そのため、従来はZnS:Cuの粒子をフィルムに挟んで粒子が大気に触れないようにして使用されているが、コストが高いという問題点がある。そこで、本発明者はZnS:Cu粒子の表面が大気に直接触れないように被覆して使用すれば粒子の耐水性が向上してフィルムで挟まなくても使用できコストが低減できることに着目した。

このためには、図5(a)に示すように表面にSiO2 を付着させたZnS:Cu原料粒子を加熱し、表面のSiO2 を溶融固化してSiO2 のフィルムを作り、この溶融フイルムによりZnS:Cu原料粒子をコートするようにすれば個々の粒子に耐水性が与えられることを見出だした。この場合、SiO2 は融点が1000℃以上と高く、一方ZnS:Cuは300℃以上になるとダメージを受けるので、SiO2 でコーティングするためには内部のZnS:Cuは温度が上がらないで表面のSiO2 のみが溶融する高温に加熱する必要がある。

【発明が解決しようとする課題】
しかしながら、図4に図示する高周波プラズマのプラズマフレーム1の渦流中心2の温度は10,000Kにも達し、フレーム先端部3の温度でも5,000Kにもなり、かつ温度の均一範囲が極めて狭いという問題がある。

そのためプラズマトーチからでるプラズマフレームを直接被処理物質に当てて加熱球状化する従来の球状化処理方法では、単一組成の物質は球状化が容易であるが、融点の低い複合材料や金属間化合物では温度が高すぎて成分が蒸発したり分解したりして原料粒体と同じ特性が得られなくなるという問題点がある。また、低融点物質の球状化の場合にはプラズマの温度が高すぎて超微粒子が多量に発生し、所要の粒度の球状粒子の収率が低下するほか、超微粒子の分級を要しコスト増となるのみでなく分級が不可能な場合も生ずる。したがって、必要な処理温度を得るにはプラズマ先端の限られた部分で加熱するようにしなければならない。一方プラズマの渦流中心の温度を下げればプラズマフレーム中の所要温度範囲が広くなるがプラズマの温度を下げすぎると失火するなどプラズマフレームが不安定になるという問題点がある。このために、従来技術では高周波入力及びプラズマガスの種類と流量を適切に選択することにより高周波プラズマを安定させる方法が行われてきた(特開平8−109375号公報)。

また、前記の蛍光体ZnS:Cuの原料粒子をSiO2 の膜でコートする場合にも、従来の高周波プラズマによる直接加熱方式ではプラズマフレームが超高温で温度均一範囲が狭いために内部まで高温になりZnS:Cuが変質して発光しない粒子が生ずるという問題点があった。

本発明は、プラズマトーチの下流にプラズマフレーム炉を設けた熱プラズマによる加熱処理装置を使用することにより、プラズマトーチのプラズマフレームの温度を下げることなく、加熱部のプラズマフレームの温度が反応に必要な温度まで下げられて均一な温度領域が拡大されたプラズマフレームにより粒体を加熱処理する熱プラズマによる加熱処理粒体及び加熱処理方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明の加熱処理粒体及び加熱処理方法は、熱プラズマを発生する熱プラズマトーチと、被処理材料を加熱反応させる反応塔と、前記被処理材料を前記反応塔内に供給する供給手段と、前記プラズマトーチにより発生した熱プラズマを加熱制御するプラズマフレーム炉とを備え、該プラズマフレーム炉は、前記プラズマトーチにより発生したプラズマフレームを通過させるプラズマ通路と、その通路の中間に設けられた前記プラズマフレームの流れを拡散する拡散手段とを備え、前記拡散手段は、前記プラズマ通路を拡径した拡散室と該拡散室内に設けられた前記プラズマフレームの流れ方向を変更する障害部材とを備える熱プラズマによる加熱処理装置を使用し、前記プラズマフレーム炉から前記反応塔内噴出される熱プラズマにより加熱して処理されたことを特徴とするものである。

即ち、従来技術の熱プラズマによる加熱処理は、被処理粒体をプラズマトーチにより発生したプラズマフレームにより直接加熱して処理したので、熱プラズマの温度が局部的に非常に高く、被処理粒体が所定温度より過温度に加熱されて成分が蒸発したりなどして原材料粒体と同一性能の粒体が得られない場合があった。

これに対し本発明の加熱処理は、プラズマトーチのプラズマフレームをさらにプラズマフレーム炉を通過させたのちに反応塔内に噴出させた温度が低く均一温度領域の広いプラズマフレームにより加熱して処理されるので、被処理粒体の過温度の加熱が防止されて、組成成分などの蒸発がなく均一な性能が得られやすい。
すなわち、プラズマトーチにより発生された熱プラズマは、プラズマフレーム炉のプラズマ通路を通過し、その通路の中間に設けられた拡散手段の拡散室と障害部材によって拡散され、温度が均一化されたプラズマフレームが前記プラズマフレーム炉から反応塔内噴出される。これによって上記効果が得られる。

また、本発明の加熱処理による粒体の球状化は、原料粒体を前記反応塔内に噴出されたプラズマフレームにより加熱して溶融球状化するものであり、とくに蛍光体材料の溶融球状化に望ましいものである。即ち、従来のプラズマトーチのプラズマフレームの直接加熱により蛍光体などを球状化する加熱処理では、熱プラズマの局部的な高温のため被処理粒体が過温度に加熱されて組成成分が蒸発し輝度などの性能において原材料粒体と同一性能の粒体が得られなかったり、微粒粉体が増加して球状粒体の収率が低下したり粒度の分級が不能になったりした。

本発明の熱プラズマ加熱による球状化処理は、前記反応塔内に噴出させた温度の低い均一温度領域の広いプラズマフレームにより溶融球状化させるので、被処理粒体の過温度の加熱が防止されて成分などの蒸発がなく均一な球形粒度の粒体が収率高く得られる。かかる加熱処理は蛍光体や金属間化合物の球状化に適し、蛍光体では輝度の向上を図ることができ、金属間化合物では焼結密度の向上を図ることができる。

また本発明の表面が溶融フィルムで覆われた粒体を製造する加熱処理は、原料粒体を前記反応塔内に噴出されたプラズマフレームにより加熱して原料粒体の表面部のみを溶融して溶融固化したフィルムを形成させるものである。

さらに、本発明の粒体の表面が同質または異質の付着物質の溶融フィルムで覆われた状態にする加熱処理は、固体粒体の表面に同質または異質の物質を付着させた原料粒体を前記反応塔内に噴出されたプラズマフレームにより表面物質のみが溶融するように加熱して形成させることが望ましく、また本発明のSiO2 溶融フィルムでコーティングするZnS:Cuの蛍光体の加熱処理としては、ZnS:Cuの固体粒体の表面にSiO2 を付着させた物質粒体を前記反応塔内に噴出されたプラズマフレームにより表面のSiO2 のみが溶融するように加熱して形成させることが望ましい。

即ち、粒体の表面部を溶融して溶融固化したフィルムを形成させたり、粒体表面に物質を付着させて加熱しこの物質の溶融固化したフィルムを形成させたり、ZnS:Cuの表面にSiO2 を付着させて加熱し、SiO2 のコーティングをした蛍光体ZnS:Cuを製造する加熱処理において、前記の反応塔内に噴出されたプラズマフレームにより加熱すれば従来の直接のプラズマトーチによる加熱よりも変質なく表面のみを溶融させることができる。

【発明の実施の形態】
以下、本発明を図示の一実施形態について具体的に説明する。図1は本発明の熱プラズマにより加熱処理を行う加熱処理装置の断面図、図2は本発明の加熱処理装置のプラズマフレーム炉の詳細断面図、図3は図2のX−X断面図である(図1のプラズマフレーム炉は図3のX−X断面で示される)。

まず図1に基づき本発明の熱プラズマにより加熱処理を行う加熱処理装置の全体の構成について説明する。本発明の加熱処理装置はプラズマトーチ11、プラズマフレーム炉21、反応塔31及び供給手段41により構成されている。

プラズマトーチ11は、水冷される二重管構造の石英管12(図には一重に図示)の外周に高周波誘導コイル17が巻かれ端子17a及び17bから高周波電流が付加されるようになっている。石英管12の上部には第1ガス供給管13、第2ガス供給管14、第3ガス供給管15が設けられ、主として第1,2,3ガス供給管13,14,15からプラズマガスが供給され、目的に応じて適切な種類のガスが供給されるようになっている。これらの第1〜3供給管の周囲は簡易に図示されたトーチヘッド16により水冷されるようになっている。石英管12の下部は水冷ジャケット18に固定され、水冷ジャケット18にはクエンチングガス供給管19が設けられている。

上記のように構成されたプラズマトーチ11は第1、第2、第3ガス供給管13、14、15からガスを流入しながら高周波誘導コイル17に高周波電力を掛けると石英管12内に図の斜線で示すプラズマ1が発生し石英管12の下部側から噴出する。この様なプラズマトーチは公知のプラズマトーチと同様である。

プラズマトーチ11のプラズマの噴出する下部側にプラズマフレーム炉21が設けられている。プラズマフレーム炉21は、詳細を図2及び3に示すように中空円筒の胴部22の両端を栓23で閉じた円筒箱型をなし、円筒面の中心対称位置にプラズマフレームの入口管24と出口管25がそれぞれねじ24a,25aにより固定され、入口管24と出口管25がプラズマフレーム1を通過させるプラズマ通路を形成している。胴部22の内部には内径同心に管形または棒状の障害部材26が設けられ、その両端を栓23により保持固定されている。この様に胴部22の内部が拡散室を形成し障害部材26と併せて拡散手段が構成されている。入口管24、胴部22、出口管25のそれぞれの内径A,B,C及び障害部材26の外径Dはプラズマガスの種類、流速・流量、付加する高周波電力、被処理粒体の種類などにより経験的に定められる。入口管24の上端をニップル27により水冷ジャケット18の下側に固定され、プラズマフレーム炉21がプラズマトーチ11の下部に固定されるようになっている。

上記構成により、プラズマトーチ11の石英管12内に発生したプラズマフレーム1は図1に示すように、プラズマフレーム炉21の入口管24から入り、胴部22の内径と障害部材26の外径の間の空間を回り出口管25から反応塔31内に噴出する。このときプラズマフレーム炉21全体が通過するプラズマフレームにより加熱され、出口管25から噴出するプラズマフレームは放熱により温度が低下すると共に渦流が拡散・攪拌されて温度の均一範囲が広くなる。

反応塔31は底付きの円筒箱型をなし、円筒部32の上フランジ33に上蓋34が取外し可能に固定されている。上蓋34にプラズマトーチ11の下部の水冷ジャケット18が固定され、プラズマフレーム炉21を下部に固定したプラズマトーチ11が上蓋34の上に搭載されるようになっている。

蛍光材料のBaFCl:Eu原料粉末の球状化処理:
高周波誘導コイル入力条件:3MHz,15kW
ガス供給条件:
プラズマガス:第1ガス供給管13から、Arガス:30l/min
第2ガス供給管14から、Arガス:40l/min
キャリアガス:Arガス:20l/minを用いて粒径1〜10μmの
BaFCl:Eu原料粉末を5gr/minを第1原料供給管41から供給した。

その結果、1〜10μmの球状粉末が98%の収率で得られ、60%の收率しか得られなかった従来技術よりも微粉末の発生が少なく収率が向上した。このことは、従来技術よりも加熱温度が適正均一で高温過熱による蒸発損失量が少なく、微粉末の発生が少ないことを示すものである。また、輝度測定における発光特性の輝度は原料粉(100)と同等の100が得られた。これは、従来技術では原料粉の分解が生じ輝度の低下が生ずるものがあったが、本高周波プラズマによる加熱装置ではクリーンな熱源であるため不純物の汚染がなく、加熱温度が適正均一なため原料粉末の結晶構造が変わらないで球状化ができたことを示すものである。

その結果、1〜10μmmの球状粉末が98%の収率で得られ、60%の收率しか得られなかった従来技術よりも微粉末の発生が少なく収率が向上した。このことは、実施例1と同様に、従来技術に比し高温過熱による蒸発損失量が少なくかつ微粉末の発生が少ないことを示すものである。また、X線解析の結果、従来技術では異相(Y2 O3 )のピークがみられるが、本発明技術によればほとんど異相(Y2 O3 )のピークがみられず、原料粉末とほとんど同じパターンを示した。この結果は、従来技術では原料粉の結晶構造が変化して異相が発生するが、本発明の高周波プラズマによる加熱装置ではクリーンな熱源であるため不純物の汚染がなく、加熱温度が適正均一なため原料粉末の結晶構造が変わらないで球状化ができたことを示すものである。

Nb3 Alは融点は1960℃であるが、原料中の沸点(2467℃)が低いAlが蒸発するため、従来技術の球状化処理ではこのAlが蒸発してUFP化し、処理した球状粉の組成が原料粉と異なる場合があった。本発明の加熱装置では融点直上の球状化の所要温度以上に加熱温度が上がらないで相の分解が生じない状態で粒体が溶融球状化するので、組成変化が生ぜずbcc構造(A2型)の
Nb3 Alの1〜100μmの球状粉末が98%の収率で得られた。この得られた球状粉末を焼結後室温圧延した結果は良好な展伸性を示した。また本処理装置では急冷が容易になるためにbcc構造(A2型)の球状粒体が得られたものである。

【実施例4】
蛍光体ZnS:CuのSiO2 コーティング処理:
高周波誘導コイル入力条件:4MHz,15kW
ガス供給条件:
プラズマガス:第1ガス供給管13から、Arガス:20l/min

キャリアガス:Arガス:20l/minを用いて図7に示すような表面にSiO2 を付着させた粒径20μmのZnS:Cu原料粉末5gr/minを原料供給管41から供給した。

表1に本発明の加熱処理による結果を従来の直接高周波プラズマ加熱による結果と対比して示す。耐水性試験は処理粉末をAgNO3 液に浸漬して変色状況により判定した。表から判るように、原料粉末はAgNO3 液に浸漬直後茶色に変色して耐水性がないことが判る。一方、表面にSiO2 を溶融コーティングした本発明方法の処理、従来方法の処理ともに同様に12時間浸漬後も変色がなかった。これは、原料粒子にSiO2 の溶融固化したフイルムのコーティングがされ耐水性が得られたことを示すものである。この様に耐水性は、従来方法でも同様に得られたが、従来の高周波プラズマで直接加熱したものはZnS:Cuが高温に加熱されてダメージを受け、輝度試験結果では発光条件を変えても発光しなかった。これに対し、本発明の加熱処理では、輝度は原材料の100に対し印加電圧100V試験では77%、印加電圧200V試験では98%が得られた。これは、本加熱処理装置によれば内部のZnS:Cuの温度を上げないで表面のSiO2 だけを溶解してコーティングできることを示すものである。

以上述べたように、本発明の実施形態の粒体の加熱処理方法によれば、プラズマトーチの下流設けられたプラズマフレーム炉を通過させて温度が所定温度まで低下した均一温度領域の広いプラズマフレームにより加熱処理するので、超高温の熱プラズマにより直接加熱する従来技術の方法に比し過温度の加熱が防止されて安定した加熱処理ができ、高性能の加熱処理粒体が得られる。

また、本発明の実施形態の粒体の加熱溶融による球状化処理及び表面を溶融固化したフィルムで覆うコーティング処理においては、前記プラズマフレーム炉を通過させて温度を低下させた均一温度領域の広いプラズマフレームにより加熱処理がされるので、被処理粒体の過温度の加熱が防止されて組成成分などの蒸発がなく均一な性能が得られやすく、また、球状化処理において微粒粉体が増加して球状粒体の収率が低下したり分級が困難になったりすることがない。さらにコーティング処理においては、変質などが少なく良好なコーティングした粒子が容易に得られる。

【発明の効果】
以上説明したように、本発明の熱プラズマによる加熱処理粒体と加熱処理方法によれば、クリーンな熱源である熱プラズマを使用して、通常の熱プラズマフレームより温度が低く均一温度範囲の広いプラズマフレームにより加熱処理されるので、例えば加熱溶融による球状化処理においては構造や組成の変化なく清浄、均一な球状化粒体が収率良く得られ、表面に溶融フィルムを形成させて保護する粒体の加熱処理においては変質させないでコーティングした粒体が得られる。これにより、蛍光体粉末の耐水性を向上してコスト低減することができる。

TECHNICAL FIELD OF THE INVENTION

High-frequency induction thermal plasma (hereinafter referred to as high-frequency plasma) is advantageous in that high temperatures can be easily obtained and there is no contamination of plasma as compared with thermal plasma using electrodes. In recent years, many heat treatment methods have been published (Tadahiro Sakuta et al .: IEEJ Opening and Closing Protection Study Group; 1993, JP-A-6-25717, JP-A-8-109375, etc.). For example, granules for sintering are spheroidized in order to improve the sintering density, or spheroidized in order to improve the brightness of the powdered phosphor. That is, since the material granules produced by chemical synthesis or the like are usually in a coarse shape, a spheroidizing treatment is performed in which the raw material granules are heated just above the melting point and spheroidized by surface tension. Examples of the spheroidizing treatment by high-frequency induction thermal plasma heating include “Tadahiro Sakuta et al .: IEEJ Opening and Closing Protection Study Group; 1993”, and JP-A-6-25717. When a raw material such as a phosphor is heated and melted to form a spheroid as described above, the spheroid does not dissolve when the heating temperature is lower than the melting point of the substance, and the temperature is too high than the boiling point of the substance. Therefore, when heat treatment is performed using thermal plasma, it is necessary to keep the temperature of the heating section of thermal plasma constant. In particular, in the case of a substance having a high melting point temperature and a small temperature difference between the melting point and the boiling point, it is required to control the temperature at a high temperature within a narrow temperature range.

Further, in order to protect the surface of the spherical body, the spherical body may be heated to melt only the surface to form a melt-solidified film on the surface. For example, ZnS: Cu powder used as a phosphor of an electroluminescence display or the like has low water resistance as it is, and reacts with moisture in the air during use to deteriorate and lose fluorescence. For this reason, conventionally, ZnS: Cu particles are sandwiched between films so that the particles do not come into contact with the atmosphere, but there is a problem that the cost is high. Therefore, the present inventor has paid attention to the fact that if the surface of the ZnS: Cu particles is coated so as not to come into direct contact with the atmosphere, the water resistance of the particles is improved, and the particles can be used without being sandwiched by a film, and the cost can be reduced.

For this purpose, as shown in FIG. 5 (a), ZnS: Cu raw material particles having SiO 2 adhered to the surface are heated, and the SiO 2 on the surface is melted and solidified to form an SiO 2 film. It has been found that water resistance can be imparted to individual particles by coating ZnS: Cu raw material particles. For this reason, in the prior art, a method of stabilizing a high-frequency plasma by appropriately selecting a type and a flow rate of a high-frequency input and a plasma gas has been performed (Japanese Patent Laid-Open No. 8-109375).

Table 1 shows the results of the heat treatment of the present invention in comparison with the results of conventional direct high-frequency plasma heating.
