本発明は、ボイラドラムなどの圧力容器を製作するプレス成形金型に関するものである。

【従来の技術】
図8に基づいて従来のこの種プレス成形金型の概要について説明する。
ボイラドラムなどの厚板の円筒成形を行う方法の一例としては、プレスを用いた円筒曲げと言われるものがある。

この円筒曲げによる厚板の成形状況を図8に示すと、左右両端をハンドリング用治具04、04’で支持されて搬入された板材01の一部を上金型02を構成するポンチと、下金型03を構成するダイスの間に挟み込んで加圧し、同加圧部分を円弧に成形した後、後続の未成形部分が成形位置に来るように板材01を順次移送し、前記と同様に加圧成形を繰り返し、順次円筒状に曲げて行く。

また、従来の他の方法としては、特開平6−39440号公報にも紹介されているものがあり、上金型と下金型に隙間をあけたいわゆるエアーベント方式でダイスの汎用化、加工工程の自動化を図る様にしたものがある。

【発明が解決しようとする課題】
前記一例として説明した従来のものにあっては、形状計測や成形形状の調整、加工工程等におけるマテハン等に多大な工数が必要となっており、受注品の納期の短縮は至難の技になると言う問題がある。

しかもこの形式のものにあっては、精度良く成形するためには、製品形状に沿った金型を設ける必要があるが、この種加工品は受注品に相当し、製品個数が少ないこと、及び板厚の公差が大きいこと等が金型の割り掛け費が増大する要因になる等々のことから、コスト低減の観点からも問題のあるものであった。

また、前記他の例のものでは、以下の様な問題があることから自動的に精度良く曲げることが困難であった。

すなわち、加工する板は厚板で、その素材は熱間圧延材であり、例えば板厚200mm、幅が3000mmの板では、±2mm程度の板厚公差があり、エアーベンド方式で形成する場合に最も影響の大きい板厚のばらつきが大きく、成形形状の保証ができないという問題がある。

しかも、前記厚板は熱間圧延材であることから、板材毎に加工履歴、熱履歴に起因する残留応力の分布が異なり、加工後のスプリングバック量も大きく異なるという問題がある。

また、加工工程に採用される大型プレスは液圧プレスが多く、かつ、ストロ−ク制御が可能なプレスでも精度確保に必要なストロークの制御精度が十分でないことにより、その精度が保証できない場合が多いという問題がある。

更にまた、一般に板を2次元に曲げると反りが発生するが、その状態で円筒形状に曲げると、円筒の中央部の円周が端部の円周よりも短くなって鼓型の形状となり、このエアーベンド方式では、この反りを抑制することが難しく、製品によっては、後工程の溶接が困難になる場合が生じるという問題がある。

本発明は前記した従来のものにおける種々の不具合を解消し、製品形状が変化しても容易に追従して対応でき、かつ製品精度の向上を図ることのできる好適なプレス成形金型を提供することを課題とするものである。

【課題を解決するための手段】
本発明は、前記した課題を解決すべくなされたもので、厚板の円筒曲げに用いるプレス成形金型において、上型を構成するポンチと、同ポンチに対峙して設置位置を固定され同ポンチの下死点を規定する受け台と、同受け台を挟んで左右両側に対峙し、かつ、長手方向に複数組分割して配置され、それぞれ独立して対向方向に往復動可能の第1、第2のダイスを設け、各ダイスは、前記往復動方向軸線におけるスラスト軸受を形成する球面部を備えたスクリュー部材により移動可能に支持され、前記受け台、および第1、第2のダイスにより下型を構成したプレス成形金型を提供するものである。

すなわち、本発明によれば、その外郭構成として、上型を構成するポンチに対応する下型を、受け台と、これを挟んで左右両側に対峙して配置され対向方向に往復動可能の第1のダイス、及び第2のダイスとの三者で構成し、第1、第2のダイスの位置をその対向方向で適宜移動して受け台との間隔を調整することにより、製品の曲げ形状を制御し、多種多様の曲げ形状に対応できるので、製品形状が変化してもその都度新しい金型を用意する必要等はなく対応でき、また、製品の形状修正等にも対応できる等々応用性にも富んだプレス成形金型を得るものである。

しかも本発明は、前記外郭構成に加えて前記第1、第2のダイスを長手方向に複数組分割して配置し、それぞれ独立して対向方向に往復動可能に構成したので、下型を構成するものの中、第1のダイスと第2のダイスは長手方向、換言すれば成形加工される板材の幅方向、に複数組に分割され、かつ、それぞれの対のものは他の対のものと独立して制御、調整できるので、任意の組のダイス間隔を必要に応じて調整することにより、板材の幅方向における変位の差を抑制し、製品の反りの発生を防止するようにし、また、前記第1、第2のダイスは前記往復動方向軸線におけるスラスト軸受を形成する球面部を備えたスクリュー部材により移動可能に支持して構成したので、成形加工時に発生する加工反力を前記スラスト軸受により吸収することが出来、安全、かつ安定作業をなし得るものである。

【発明の実施の形態】
後述する本発明の実施の形態を得るに至る参考例を図1ないし図3に基づいて説明する。

前記の様に構成された参考例のものは以下の様に作用する。
まず、圧力容器の円筒部を成形する場合、一般に製品の形状精度は内径と最小板厚で規定されているので、製品の内径形状を決めるポンチ2の形状は、製品とほぼ同等の曲率半径を有する形状を選択することにより、製品の曲率半径精度を確保する。

一方、油圧シリンダ7、7′を作動してダイス5、5′を左右に移動し、その位置を調整することにより、製品の曲げ形状を制御することが可能である。

すなわち、図2、図3には、板厚180mmの板材1を用いて、図2に示す様にポンチ2の作動方向をy方向、ダイス5の移動方向をx方向とし、また、x方向におけるダイス5、5′の間隔を2L(ポンチ2の下死点から一方のダイス5までの長さをダイス幅Lとしている)として板材1を成形した場合の断面形状に及ぼすダイス幅Lの影響を示すが、ダイス幅Lを400mmと狭くすれば、その時の板材1の内面形状と外面形状は、それぞれ小丸でプロットしたA1 、A2 で示すように板材1は深く曲がり、これに対して同ダイス幅Lを600mmと広くすれば、前記同様に内面形状と外面形状は、それぞれ小三角でプロットしてB1 、B2 で示すように浅く曲がることになる。

この様にダイス5、5′の位置の調整により成形加工する形状が制御できるので、板厚が厚くなると浅く曲がり、反対に薄いと深くなる板厚の公差による変形の差については、ダイス幅Lをコントロールすることにより調整できると言い換え得ることになる。

また、ダイス5、5′の下部に受け台6を設置することにより、ストローク制御ではない液圧プレスについても下死点が制御でき、安定した成形加工が可能となる。また、ポンチ2と受け台6で板材1を挟み込み、プレスの最大荷重を負荷することができるので、反りを抑制することも可能となる。

そしてまた、加工条件を第1ステップとして実際よりも浅く設定し、成形加工後成形形状を計測し形状誤差を計測する。次いで第2ステップで修正加工としてダイス幅を変更して成形することにより、ばらつきの大きい熱間圧延材でも精度良く成形できる。

以上のような作用の結果として、参考例によるプレス成形金型の使用により、以下のような効果を得られるものである。

また、板厚公差が大きく、加工履歴に起因する変形(特にスプリングバック)の違いが現れる厚板の熱間圧延材の成形においても、成形形状の微調整が簡単に対応可能であり、形状修正工数を低減できる。

次に本発明の実施の形態を図4乃至図7に基づいて説明する。
図示省略しているが、本実施の形態においても上金型としては前記参考例と同様に製品内径にほぼ等しい曲率半径を有するポンチを用いている。

一方、下金型は受け台6を中央にして左右一対となり、複数組の対に分割された分割ダイス8、8′で構成されており、左右の分割ダイス8、8′と受け台6との3者により下金型が構成されるという基本概念は前記参考例のものと同一である。

ただし、本実施の形態においては、分割ダイスと称呼し記述する様に、左右のダイスは長手方向、換言すれば成形加工される板材の幅方向、に複数組に分割されており、図4では5分割されたものを示している。

そして分割ダイス8、8′の個々のものについては、その中代表する一対を取り上げて説明すると、それぞれがスクリュー9、9′とナット10、10′を用いた伝達機構を有しており、ナット10、10′は分割ダイス8、8′に図示省略のピンとねじを用いて固定し、スクリュー9、9′はベアリングケース11、11′で保持されてモータ12、12′に連結し、同モータ12、12′によりスクリュー9、9′を回転させ、その回転力をナット10、10′で直線方向の動きに変換して分割ダイス8、8′を往復動させる機構となっている。

なお、成形加工時に発生する加工反力については、スクリュー9、9′のつば部とベアリングケース11、11′の間を球面受け構造としておくことにより、これがスラスト軸受けとなり、同加工反力を吸収する。

図6及び図7に板厚180mm,板幅9000mmの板材1を成形した場合の長手方向(Z方向)に及ぼすダイス形状の影響を示すが、分割ダイス8、8′の位置調整を行わない直線のダイスで加工した場合には、図7にプロット線Mで示す様に変形が大きく、反りが生じ、板材の中央部と板材の端では円筒に曲げた時に円筒の半径で4mm程度異なる鼓型の変形となる。

これに対して、図4にも示している様に、分割ダイス8、8′の群の中、中央部の組合せのものの間隔を狭くなる様に調整して加工を行うことにより、図7にプロット線Nで示す様に、前記反りは抑制することができたものである。(なお、この反りについては、図6においては、実線で普通に発生する反りを、また、破線でその修正を示している。)
また、板材1として熱間圧延材を用いる場合には、同熱間圧延材は本来的に板厚公差が大きいものであるが、本実施の形態の様に分割ダイス8、8′をその名の示す通り長手方向で分割しているため、板材1の板面内での板厚の公差に対応して調整可能であり、加工精度を向上することができるものである。

また、前記参考例のものと同様に、分割ダイス8、8′下部に受け台6を設置することにより、ストローク制御ではない液圧プレスについても下死点が制御でき、安定した成形が可能となると共に、ポンチ2と受け台6で板材1を挟み込み、プレスの最大荷重を負荷することができるので、反りを抑制することも可能となる。

以上説明したように本発明によれば、外郭構成として、まず、厚板の円筒曲げに用いるプレス成形金型を、上型を構成するポンチと、同ポンチに対峙して設置位置を固定され同ポンチの下死点を規定する受け台と、同受け台を挟んで左右両側に対峙して配置され対向方向に往復動可能の第1、第2のダイスを設け、前記受け台、第1のダイス、および第2のダイスにより下型を構成したので、上型を構成するポンチに対応して下型を構成する三要素である受け台と、これを挟んで左右両側に対峙して配置され対向方向に往復動可能の第1のダイス、及び第2のダイスとの中、前記第1、第2のダイスの位置をその対向方向で適宜移動調整することにより、製品の曲げ形状を制御し、多種多様の曲げ形状に対応できるので、製品形状が変化してもその都度新しい金型を用意する必要等はなく対応でき、また、製品の形状修正等にも対応できる等々応用性にも富んだプレス成形金型を得ることができ、装置自体のコスト低減、ひいては製品の価格低減等に大きく寄与することができたものである。
