【発明の属する技術分野】
本発明は、プラズマを使用した球状酸化チタン粉末の製造法に関するものである。さらに詳しくは、光触媒、顔料、粒子性フォトニック結晶などに用いる高結晶性の球状二酸化チタンの製造法に関するものである。

【従来の技術】
酸化チタンの球状粒子を製造する方法として、従来、湿式法、気相法、固体粒子の融解による方法が行われてきた。湿式法の代表例として、アルコキシド法では、チタンアルコキシドの加水分解により粒径0.5ミクロン以下の球状粒子を合成することができるが、合成温度は室温付近であるので酸化チタンは結晶化せず非晶質粉末が得られる。湿式法でも、200〜300℃の高圧水中で硫酸塩などの加水分解により酸化物を析出させる水熱法により、結晶性の球状二酸化チタン粒子が得られるが、その粒径は0.3ミクロン以下である。

気相法でも球状粒子の製造は可能である。たとえば、特公平2−44766号公報で四塩化チタンの酸化反応を利用して二酸化チタン粉末(最大粒径:5ミクロン、平均粒径2ミクロン)の合成が報告されている。

粒径20ミクロン以上の不定形状二酸化チタン粉末を、プラズマ中に供給して融解させると角が取れて少し粒径が小さくなった球状粒子が得られる。この粉末は、結晶性二酸化チタンである。このプロセスはプラズマ球状化法として知られている。しかしながら、小粒径粉末、特に10ミクロン以下の粉末をプラズマ中に供給すると、蒸発量が大きくなり融解がほとんど進行せず、原料の形、大きさをとどめた二酸化チタン粉末と、蒸発物が凝縮した0.3ミクロン以下の非晶質微粒子の混合物となる。

【発明が解決しようとする課題】
二酸化チタンは、白色の無機顔料として古くからの用途に加えて、光触媒材料、粒子性フォトニック結晶という新しい用途が期待されている。無機顔料の用途では、粒径数ミクロン以下の球状粒子が良好な光散乱特性を与えるという観点から望まれる。有害物質を分解する光触媒の分野では、たとえば、水中の有害有機物を光分解するとき、結晶性が高いこと、特にアナターゼ型二酸化チタンの含有量が高いと光触媒活性が高いことが知られている。

従来、アナターゼ型二酸化チタン粉末は、粒径0.3ミクロン以下の微粒子としてのみ製造されていたので、ハンドリングが難しく、また有害有機物を分解した後に水と分離するのが難しいという欠点があった。

さらに、二酸化チタンの新しい応用分野として期待されている粒子性フォトニック結晶では、分散性のよい球状粒子が要求されている。この用途では、粉体粒子の誘電率が高いことへの要求があるので、非晶質より誘電率が高い結晶性の二酸化チタン粒子が望まれる。また、粒径0.5〜数ミクロンの粒子を用いることにより、可視から近赤外域の光を利用できる光素子が可能になる。

以上をまとめると、粒径0.3〜10ミクロンの高結晶性で球状粒子からなる、分散性のよい二酸化チタン粉末を製造できれば、従来の用途ばかりでなく、新しい分野への応用にも大きな寄与が期待できる。
本発明が解決しようとする課題は、従来製造することができなかった粒径0.3〜10ミクロンの球状酸化チタン粉末の製造、さらに応用分野の拡大が期待できる結晶性の高い球状二酸化チタン球状粒子の製造方法を提供することである。

【課題を解決するための手段】
本発明の方法では、非酸化物原料をプラズマ3,000℃以上の高温を持つ酸素含有プラズマによる加熱により融解し、同時に酸化反応により酸化物の融液とする。酸化反応は発熱反応であるので、融液温度は上昇し、粒径0.3〜10ミクロンの酸化物の液滴が飛散する。この液滴が、固化することにより、結晶性の球状二酸化チタン粉末が得られる。

すなわち、本発明は、粒径1〜200ミクロンの炭化チタン、窒化チタン、炭窒化チタン、またはホウ化チタンからなる群からなる少なくとも1種の非酸化物原料粉末または該粉末の焼結体を酸素ガスの含有量が5体積%以上のアルゴン−酸素混合ガス組成をもつプラズマ炎により溶融飛散させ、飛散粒子を基体に析出させ、析出物を粉体として捕集することによって粒径0.3〜10ミクロンの球状のルチル型二酸化チタン単相、アナターゼ型二酸化チタン単相、またはルチル相とアナターゼ相の混相粒子を得ることを特徴とする結晶性の二酸化チタン粉体を製造する方法である。

また、本発明は、粒径1〜200ミクロンの炭化チタン、またはホウ化チタンからなる群からなる少なくとも1種の非酸化物原料粉末を、3,000℃よりも高い温度を有する高周波誘導プラズマ、あるいは直流アークプラズマと高周波誘導プラズマの複合プラズマ中に注入することによって、原料の成分を溶融飛散させることを特徴とする上記の結晶性の二酸化チタン粉体を製造する方法である。

また、本発明は、粒径1〜200ミクロンの炭化チタン、窒化チタン、炭窒化チタン、またはホウ化チタンからなる群からなる少なくとも1種の非酸化物原料粉末を用いて製造した空孔率40%以上、90%以下の焼結体に3,000℃よりも高い温度を有する高周波誘導プラズマ、あるいは直流アークプラズマと高周波誘導プラズマの複合プラズマ炎の高温部を照射することによって、原料の成分を溶融飛散させることを特徴とする上記の結晶性の二酸化チタン粉体を製造する方法である。

【発明の実施の形態】
本発明の方法で用いるプラズマは、アルゴン:X体積%、ヘリウム:Y体積%、酸素:Z体積%としたとき、5≦Z≦100、95≧X+Y≧0の混合ガス組成のものを用いて発生する。すなわち、酸素は5体積%以上とする。酸素含有量が5体積%より少ないと、酸化率が低く、十分な収率が得られない。ヘリウムガスの混合はプラズマの熱伝導率を大きくするので、非酸化物原料の加熱・融解を促進し、収率を高める効果がある。

本発明で用いるプラズマの発生法としては、電極とプラズマ高温部が直接接触する直流アークプラズマでなく、無電極の高周波誘導プラズマが用いられる。ただし、直流アークプラズマと高周波誘導プラズマを組み合わせたハイブリッドプラズマも、直流アークプラズマのプラズマガスをアルゴン−ヘリウム混合ガスとして、酸素の混合は高周波誘導プラズマ部分だけにすれば、使用することができる。このハイブリッドプラズマは流速が高周波誘導プラズマより大きく、液滴が固化するときの冷却速度が大きいので、粉末中のアナターゼ型二酸化チタンの含有量増加につながる。

プラズマによる原料の処理方法としては、プラズマ中に原料粉末を供給して、加熱、融解、酸化反応による液滴の飛散と固化により球状粒子を形成する方法、プラズマを多孔性の焼結体に照射して、同じく加熱、融解、酸化反応による液滴の飛散と固化により球状粒子を形成する方法があげられる。

前者では、プラズマ発生条件に加えて、原料粉末の粒径によってプラズマ中の加熱状態が変化し、製造粉末の粒径、収率が異なる。原料の種類によるが、好ましくは粒径20〜30ミクロンの粉末をプラズマ中に供給すると、0.3〜10ミクロン、好ましくは0.4〜5ミクロンの粒径をもつ球状粒子が高い収率で製造される。

一方、後者では、プラズマ発生条件に加えて、焼結体の多孔性がプラズマによる加熱状態に影響し、製造粉末の粒径、収率に影響する。この方法では、焼結体の空孔率が好ましくは50〜80%であるとき、0.3〜10ミクロン、好ましくは0.4〜5ミクロンの粒径をもつ球状粒子が高い収率で製造される。

本発明で用いる原料は、粒径1〜200ミクロンの炭化チタン、窒化チタン、炭窒化チタン、またはホウ化チタンからなる群からなる少なくとも1種の非酸化物原料粉末である。これらの非酸化物原料粉末に補助的に粒径10ミクロン以下、好ましくは5ミクロン以下の小粒径の酸化チタン粉末を35重量%程度以下の範囲で混合してもよい。

本発明の製造法では、融解した非酸化物の酸化反応を利用するので、原料により異なる融解時の蒸気圧、酸化反応熱により、粒径、収率が異なる。また、非酸化物原料に比較的粒径の小さな酸化チタンを混合しても、球状粒子の生成が進行し、非酸化物原料と比較して価格の安い酸化物原料の利用は経済的に有利である。

【実施例】
[実施例1]
図1は、高周波誘導プラズマ中に炭化チタン粉末を供給して二酸化チタン粉末を合成する方法の概念図である。図1に示すように、水冷構造反応チャンバー8の上部に設けたプラズマ発生部は、冷却水6を流す水冷構造になっている。プラズマ発生部の内管表面を保護するためのシースガス4とプラズマを安定させるためのセントラルガス3が流れる部分に、高周波コイル5を通じて高周波電力40kWを供給し、圧力500torrでアルゴン−酸素プラズマ7を発生させた。粉末供給プローブ1を通じて、粒径約30ミクロンの炭化チタン粉末とキャリアガス2を粉末供給速度2.5グラム/分で、10分間プラズマ7中に注入した。プラズマ中で、原料粉末は加熱・融解し、さらに、酸素によって融液は酸化される。同時に、酸化反応熱により融液の温度が上昇するため微粒子となって飛散する。飛散微粒子は、飛行中に固化し、粉体として回収できる。

水冷構造反応チャンバー8の内壁に堆積した粉末を掻き取り、その構成相をX線回折法により調べた。図2中の(a)は、原料炭化チタン、(c)、(d)は、プラズマ処理粉末(プラズマ中の酸含有率:(c)5体積%、(d)10体積%)を示す。また、図2中の(b)に比較例としてプラズマ中の酸含有率:2.5体積%の場合を示す。図2に示すように、プラズマ中の酸素含有量の増大により、結晶性のよいルチル型(○印)およびアナターゼ型(●印)二酸化チタンのシャープな回折ピークが認められる。酸素含有率10体積%(アルゴン:90%、酸素:10%)のプラズマで得られた粉末中には、炭化チタンのピークはごく弱く認められるだけである。

図3に、レーザー回折法で測定した製造粉末の粒度分布を示す。このプラズマ合成二酸化チタン粉末(□印)は、粒径約27ミクロンおよび約2.5ミクロンに2つの分布の極大をもつ球状単分散粒子から構成されていた。図3からわかるように、小粒径部の割合は累積合計量の約90%である。

製造粉末をエタノール中で超音波分散させた後放置することにより、沈降速度の差を利用して小粒径部と大粒径部に分離した。図4にその結果を示す。粉末を光学顕微鏡で観察すると、白色の二酸化チタンと黒色の炭化チタンは識別可能であり、ごく少量の未反応炭化チタン(○印)は全て大粒径部にあることが分かった。一方、小粒径部の粒子はすべて白色であった。

また、図5に、小粒径部の走査型電子顕微鏡写真を示す。この粉末は粒子の凝集がない単分散粉末であることがわかる。この粉末の結晶相は全体として、ルチル40重量%とアナターゼ60重量%からなる高結晶性の複合粉末であったが、沈降分離した小粒径部では、アナターゼの割合が大きかった。

図6に示すように、顕微ラマン法による個々の粒子の結晶性の測定では、どの粒子からもルチルあるいはアナターゼ相に由来するスペクトルが得られた。なお、図6(b)のA〜Eは、図6(a)中の粒子A〜Eにおいて測定した結果を示す。また、個々の粒子は、ルチルあるいはアナターゼ単相からなる粒子、あるいはルチルおよびアナターゼ両相からなる複合粒子であった。

[実施例2]
プラズマガスに10%のヘリウムガスを混合(アルゴン:80%、ヘリウム:10%、酸素:10%)した以外は実施例1と同様にして粉末を製造した。小粒径部の生成割合は約90%から95%に増加した。

[実施例3]
図7は、直流アークと高周波誘導プラズマの複合プラズマ炎を焼結体に照射して二酸化チタン粉末を合成する方法の概念図である。図7に示すように、水冷構造反応チャンバー8の上部に設けた表面をシースガス4で保護した水冷構造ガラス製反応管10の外周の高周波コイル5と直流アーク発生トーチ9からなる直流アークと高周波誘導プラズマの複合プラズマ装置により、直流電力5kW、高周波電力25kWで発生したアルゴン−酸素プラズマを冷却水11で水冷した水冷銅板12の上面中央に載置した焼結体13にプラズマ炎の高温部を照射して原料の成分を飛散させ、飛散して水冷構造反応チャンバー8の内面上部に堆積した粉末を回収した。

焼結体13は粒径約1.5ミクロンの炭化チタン粉末をアルゴン中、1,200℃で1時間焼成して製造した空孔率60%の多孔性炭化チタン焼結体を用いた。この粉末の粒度分布は、実施例1の粉末処理法と異なり、0.3〜50ミクロンの広い分布をもっていた。エタノール中の分散・沈降により、粒径範囲0.3〜10ミクロン、2ミクロンに粒径の極大をもつ球状粒子が収率50%で得られた。この粉末のルチル相とアナターゼ相の構成割合は、それぞれ、20重量%、80重量%であった。

[比較例1]
空孔率を大きくした焼結体(空孔率:91%)を用いた以外は実施例3と同様にして粉末を製造した。得られた粉末の粒子径分布が変化し、粒径範囲0.5〜5ミクロンの球状粒子の収率は30%に低下した。
[比較例2]
空孔率が小さな焼結体(空孔率:39%)を用いた以外は実施例3と同様にして粉末を製造した。得られた球状粒子は、粒径0.5ミクロン未満の微粒子となった。

粒径約30ミクロンの窒化チタン粉末を供給速度2.5グラム/分の供給速度で、図1に示すように、高周波電力40kW、圧力500torrで発生したアルゴン−酸素混合プラズマ中で処理した。反応器の内壁に堆積した粉末の構成相をX線回折法により調べたところ、窒化チタンのピークは認められなかった。

【発明の効果】
本発明の方法により、粉末の扱いが容易な粒径0.3〜10ミクロンの二酸化チタンの球状粒子を製造することができた。この粉末は、高結晶性であり、凝集のない単分散粒子からなる粉末であった。この高結晶性、球状二酸化チタン粉末を利用することにより、二酸化チタンの新しい応用分野の展開が期待される。

TECHNICAL FIELD OF THE INVENTION

As a method of producing spherical particles of titanium oxide, conventionally, a wet method, a gas phase method, and a method of melting solid particles have been used. As a representative example of the wet method, in the alkoxide method, spherical particles having a particle size of 0.5 μm or less can be synthesized by hydrolysis of titanium alkoxide, but titanium oxide does not crystallize because the synthesis temperature is around room temperature. In the wet method, crystalline spherical titanium dioxide particles can be obtained by a hydrothermal method in which oxides are precipitated by hydrolysis of sulfate or the like in high-pressure water at 200 to 300 ° C., but the particle size is 0.3 μm or less. Titanium dioxide is expected to have new uses as a photocatalytic material and particulate photonic crystal, in addition to its long-term use as a white inorganic pigment. In applications of inorganic pigments, spherical particles having a particle size of several microns or less are desired from the viewpoint of providing good light scattering characteristics. Conventionally, anatase-type titanium dioxide powder has been produced only as fine particles having a particle size of 0.3 μm or less, so that it has a drawback that it is difficult to handle and it is difficult to separate harmful organic substances from water after decomposing.

Further, in the particulate photonic crystal expected as a new application field of titanium dioxide, spherical particles having good dispersibility are required. In this application, since there is a demand that the dielectric constant of the powder particles be high, crystalline titanium dioxide particles having a higher dielectric constant than amorphous are desired.
