本発明は、金型に設けられたキャビティ内に射出された溶融樹脂中への加圧流体の注入と成形途中でのキャビティの容積拡大とを併用して、射出成形品の内部に中空構造を形成するための金型装置、及びかかる金型装置を用いた射出成形法に関する。

【従来の技術】
金型に設けられたキャビティ内に溶融樹脂を射出し、キャビティ内の溶融樹脂内に加圧流体を注入すると共に、キャビティの容積を拡大させるために金型の型開き方向に沿ってキャビティの厚さを増加させ、キャビティ内で冷却、固化した樹脂内に高い中空率を有する中空構造を形成する成形品の射出成形法が、例えば、特開平3−9820号公報あるいは特開平5−84786号公報から公知である。

特開平3−9820号公報に開示された射出成形法においては、金型2は、固定の金型2aと、スライド可能な金型2bから構成されている。そして、型キャビティ8の容積拡大は、型キャビティ8内に射出された溶融合成樹脂3の内部に低圧流体を注入しながら、金型2bを徐々にスライドさせることによって行う。

特開平5−84786号公報に開示された金型は、移動型1側の型キャビティ面を構成する可動コア2が、移動型1を貫通し且つ金型開閉方向に移動可能に設けられており、移動型1に取り付けられた支持具3に金型開閉機構が接続されていると共に、可動コア2を金型開閉方向に移動させる可動コア移動機構4が支持具3に支持されている。従来の移動型の場合には、移動型を金型開き方向へ移動させることによって、キャビティの容積拡大を図る。一方、特開平5−84786号公報に開示された金型においては、金型キャビティ5の容積拡大を、移動型1を移動させずに可動コア2の移動によって行う。

【発明が解決しようとする課題】
高度の外観特性が射出成形品に要求される場合、あるいは又、意匠性や機能性を付与するために薄リブやシボ等を有する射出成形品を成形する場合、射出成形品の表面へのキャビティの金型面の転写性の向上を図る必要がある。そのためには、キャビティ内に溶融樹脂を射出した後、キャビティ内の溶融樹脂内に高い圧力の加圧流体を注入する必要がある。然るに、特開平3−9820号公報に開示された技術において、このように高い圧力の加圧流体を注入した場合、金型2a,2bの間から溶融樹脂が漏出し、金型間にバリが発生し易くなる。加えて、金型2bのスライド量の制御が困難になる。尚、特開平3−9820号公報には、金型2bを固定の金型2aに向かって付勢し、あるいは金型2Bをスライドさせる手段が具体的には開示されていない。

特開平5−84786号公報に開示された金型においては、可動コア2が移動型1側の型キャビティ面を構成する。即ち、金型キャビティ5は、固定型6及び可動コア2のそれぞれの型キャビティから構成されている。そして、キャビティ内に射出された溶融樹脂に起因した圧力は、固定型6及び可動コア2に加わる。従って、このような圧力に耐え得る力を可動コア移動機構4によって可動コア2に加えなければならない。そのため、可動コア移動機構4を、駆動ブロック11と従動ブロック8から構成したり、駆動ネジ25から構成する必要があり、可動コア移動機構4の構造が複雑になり、金型装置の作製費用が高価になるという問題を有する。また、可動コア移動機構4を流体圧シリンダーから構成した場合、流体圧シリンダーの大きさが非常に大きくなるという問題を有する。

本出願人の一人である三菱瓦斯化学株式会社は、平成6年8月12日付の特許出願、特願平6−190565号にて、新規の構造を有する金型を提案した。この金型は、(1)少なくとも固定型、可動型、及び固定型と可動型の中間に装着された中間型から成り、(2) 中間型は、固定型と可動型の中間で摺動可能な構造であり、且つ、中間型は、固定型から可動型側に若しくは可動型から固定型側に付勢可能な手段を有し、(3)可動型は、中間型を固定型側若しくは可動型側に付勢した状態で前後進可能な構造であり、(4)可動型は、成形機の可動プラテンと連動し、(5)溶融樹脂の射出中又は加圧ガス体の注入時、可動プラテンを前後進させることにより、キャビティ厚みが制御できる構造となっている。中間型を付勢するための手段は、例えば発条あるいはクランプ機構から成る。

本発明の目的は、高い圧力の加圧流体を注入することができ、しかも構造が簡素であり、更には、中間金型の固定金型若しくは可動金型への密着状態の信頼性を高め、金型から成形品を容易に離型することを可能にし、金型の損傷発生を防止でき、成形安定性を向上させ得る金型装置を提供することにある。更に、本発明の目的は、かかる金型を用い、金型に設けられたキャビティ内に射出された溶融樹脂中への加圧流体の注入と成形途中でのキャビティの容積拡大とを併用して、射出成形品の内部に中空構造を形成する射出成形法に関する。

【課題を解決するための手段】
上記の目的は、金型に設けられたキャビティ内に溶融樹脂を射出中に若しくは射出した後、そしてキャビティ内の溶融樹脂内に加圧流体を注入しながら若しくは加圧流体を注入した後、金型開き方向に沿ってキャビティの厚さを増加させ、キャビティ内で冷却、固化した樹脂内に中空構造を形成する成形品を成形するための射出成形装置にて用いられる金型装置であって、
(A)固定金型、
(B)金型開閉方向に移動可能な可動金型、
(C)固定金型及び可動金型の間に配設され、固定金型と可動金型との間で金型開閉方向に沿って摺動可能な中間金型、及び、
(D)金型開閉方向に沿って該中間金型を摺動させ得る少なくとも1つの流体シリンダー、から成り、
キャビティは、固定金型、中間金型及び可動金型のそれぞれの金型キャビティ面から形成されており、
流体シリンダーによって中間金型を固定金型に密着させた状態で、金型開き方向に沿って可動金型を移動させることにより該キャビティの厚さを増加させ得ることを特徴とする本発明の第1の態様に係る金型装置によって達成することができる。

本発明における流体シリンダーとして、油圧シリンダーを用いることが好ましい。油圧シリンダーを用いる場合は、射出成形装置から油圧源を得ることが可能となるが、場合によっては、別に油圧ユニットを使用してもよい。成形品の形状、使用する樹脂の種類により、固定金型若しくは可動金型へ中間金型を密着させるための押し付け力が小さくてもよい場合には、流体シリンダーとして空気シリンダーを用いることもできる。本発明においては、直動式の流体シリンダーを使用することが、部品の調達、金型の組立構成から経済的であると考えられるが、金型構造によっては、カム機構との組み合わせ、又は回転式流体シリンダーの使用も可能である。

本発明の射出成形法において使用できる樹脂としては、特に制約はなく、ポリオレフィン樹脂、ポリスチレン樹脂、ABS樹脂、AS樹脂、PVC樹脂、メタアクリル樹脂、含フッ素樹脂等で例示される、所謂汎用プラスチックスはもとより、ナイロン樹脂、飽和ポリエステル樹脂、ポリカーボネート樹脂、ポリアクリレート樹脂、ポリアセタール樹脂、ポリスルホン樹脂、変性ポリフェニレンエーテル樹脂等で例示されるエンジニアリングプラスチックスも使用できる。所望に応じて、これらの樹脂に、繊維強化材、フィラー、安定剤等を配合した材料も使用できる。

本発明の射出成形法を実施するにあたって、射出成形時の溶融樹脂の量、温度、圧力あるいは射出速度、導入すべき加圧流体の量、圧力あるいは速度、金型の冷却時間等、種々の条件は、使用する樹脂の種類、金型の形状等に依存して、適宜選択、制御する必要があり、一義的に定めることはできない。

導入する加圧流体として、窒素ガス、炭酸ガス、空気、ヘリウムガス等常温でガス状の物質を使用することができるが、高圧下で液化したガスも含み得る。更には、加圧流体として、発泡性樹脂、繊維強化樹脂材料等を使用することもできる。尚、この場合には、中空構造の部分に発泡性樹脂、繊維強化樹脂材料等が充填されるが、このような構造も、本発明においては中空構造という概念に含める。

本発明において、金型開き方向に沿ってキャビティの厚さを増加させ始める時点は、
(a)金型に設けられたキャビティ内に溶融樹脂を射出中に、キャビティ内の溶融樹脂内に加圧流体を注入しながら(即ち、キャビティ内の溶融樹脂内への加圧流体の注入開始と同時に若しくは注入中に)、あるいは、
(b)金型に設けられたキャビティ内に溶融樹脂を射出した後(即ち、溶融樹脂の射出完了後)、キャビティ内の溶融樹脂内に加圧流体を注入しながら(即ち、キャビティ内の溶融樹脂内への加圧流体の注入開始と同時に若しくは注入中に)、あるいは、
(c)金型に設けられたキャビティ内に溶融樹脂を射出中に、キャビティ内の溶融樹脂内に加圧流体を注入した後(即ち、加圧流体の注入完了後)、あるいは、
(d)金型に設けられたキャビティ内に溶融樹脂を射出した後(即ち、溶融樹脂の射出完了後)であって、更に、キャビティ内の溶融樹脂内に加圧流体を注入した後(即ち、加圧流体の注入完了後)、

本発明においては、金型開き方向に沿っての可動金型の移動は可動プラテンに連動して行うことができる。

【作用】
本発明において、金型開き方向に沿っての可動金型の移動を可動プラテンに連動して行えば、金型装置の作製費用が増加することはない。また、キャビティは、固定金型及び中間金型の金型キャビティ面のみならず、可動金型の金型キャビティ面からも形成されているので、キャビティ内に射出された溶融樹脂に起因した圧力に耐え得る力を、専ら可動金型に加えればよい。従って、特開平5−84786号公報に開示された金型のように、キャビティ内に射出された溶融樹脂に起因した圧力に耐え得る力を中間金型に加えるために流体シリンダーを大型化する必要がない。

更には、流体シリンダーを用いているので、流体シリンダーの圧力を制御することにより、固定金型若しくは可動金型へ中間金型を密着させるための押し付け力を容易に且つ正確に設定することができる。金型開き方向に沿って可動金型を移動させながら、押し付け力を容易に一定に保持することができるし、押し付け力を増加させる必要のある場合には、流体シリンダーの流体圧力を増加させればよく、押し付け力を減少させたい場合は、流体シリンダーの流体圧力を減少させればよい。また、可動金型の位置に左右されることなく押し付け力を正確に制御することができる。しかも、流体シリンダーは押し付け力を発生させればよいだけであるから、流体シリンダーを小型化できる。

しかも、本発明の第1の態様に係る金型装置においては、流体シリンダーを用いているので、金型の型開きの途中若しくは型開きの完了後、流体シリンダーによって中間金型を可動金型側に付勢することができる。その結果、例えば突き出しピンを用いて成形品を金型から突き出すとき、成形品が中間金型に密着した状態となっていないので、成形品の離型を順調に行うことができる。あるいは又、本発明の第2の態様に係る金型装置においては、型開き前に、流体シリンダーによって中間金型を固定金型側に付勢することができる。その結果、型開きを開始した時、成形品が中間金型を型開き方向に引っ張ることが無くなり、成形品の取り出しが困難になったり、金型が損傷することを防止し得る。

【実施例1】
以下、図面を参照して、本発明を好ましい実施例に基づき説明する。

(実施例1)
実施例1は、本発明の第1の態様に係る金型装置に関する。実施例1の金型装置の型締め後の模式的な断面図を図1に示す。この金型装置は、金型に設けられたキャビティ60内に溶融樹脂を射出中に若しくは射出した後、そしてキャビティ60内の溶融樹脂内に加圧流体を注入しながら若しくは加圧流体を注入した後、金型開き方向に沿ってキャビティ60の厚さを増加させ、キャビティ60内で冷却、固化した樹脂内に中空構造を形成する成形品を成形するための射出成形装置にて用いられる金型装置である。そして、固定金型14、金型開閉方向に移動可能な可動金型24、固定金型14及び可動金型24の間に配設されそして固定金型14と可動金型24との間で金型開閉方向に沿って摺動可能な中間金型30、及び、金型開閉方向に沿って中間金型30を摺動させ得る少なくとも1つの流体シリンダー(図には2つの流体シリンダー40A,40Bを示す)から成る。中間金型30は、可動金型24の先端部分(可動金型の金型キャビティ面24Aを構成する部分)を取り囲むように配置されている。

実施例1の金型装置においては、流体シリンダー40A,40Bは、可動金型24に取り付けられており、流体シリンダーの出力軸42A,42Bは中間金型30に連結されている。そして、流体シリンダー40A,40Bの作動により、中間金型30を固定金型14側へ付勢し、中間金型30を固定金型14に密着させることができる。また、流体シリンダー40A,40Bの逆動作により中間金型30を可動金型24側へ付勢して引き戻すことも可能である。即ち、金型の型開きの途中若しくは型開きの完了後、流体シリンダー40A,40Bによって中間金型30を可動金型24側に付勢し得る。実施例1では、流体シリンダーとして油圧シリンダーを使用した。

(実施例2)
図1に示した本発明の第1の態様に係る金型装置を備えた射出成形装置を用いた本発明の第1の態様に係る射出成形法を、以下に説明する。

実施例2で使用した樹脂は、三菱エンジニアリングプラスチックス株式会社製、ポリカーボネート樹脂(製品名ユーピロン、グレード S3000、黒)である。成形に先立ち、樹脂を射出成形装置の可塑化装置(図示せず)で樹脂温度280゜Cにて可塑化、溶融、計量した。

実施例1の金型装置においては、図2に模式的な断面図を示すように、型締め前、流体シリンダー40A,40Bによって中間金型30を可動金型24側に付勢しておく。成形準備完了後、図1に示すように、型締めを行う。これによって、型締め力への抵抗を減少させることができる。型締め後、図1に示すように、中間金型30は、固定金型14及び可動金型24に密着する。

型締めの完了後、射出動作を行い、図3に模式的な断面図を示すように、金型のキャビティ60内にゲート部16を介して溶融樹脂62を射出した。金型は、350トンの型締め力が保持されており、金型開閉方向におけるキャビティ60の厚さを7mmに設定した。このとき、油圧シリンダーから成る流体シリンダー40A,40Bは中間金型30を図3の左手方向に付勢している。キャビティ60は、固定金型14及び中間金型30の金型キャビティ面14A,30Aのみならず、可動金型24の金型キャビティ面24Aからも形成されているので、キャビティ60内に射出された溶融樹脂62に起因した圧力に耐え得る力を専ら可動金型24に加えればよい。従って、中間金型30に加えるための流体シリンダー40A,40Bを小型化することができる。

金型に設けられたキャビティ60内への溶融樹脂62の射出完了後、可動金型24を移動させる前に、流体シリンダー40A,40Bの動作を切り替え、流体シリンダー40A,40Bによって中間金型30を固定金型14側に付勢する。そして、キャビティ60内の溶融樹脂62内に加圧流体を注入しながら(より具体的には、キャビティ内の溶融樹脂62内への加圧流体の注入開始と同時に)、流体シリンダー40A,40Bによって中間金型30を固定金型14に密着させつつ、金型の型開き方向に沿って可動金型24を移動させてキャビティ60の厚さを増加させた。50kg/cm2−Gの窒素ガスから成る加圧流体を、加圧流体注入装置50から注入した。可動金型24を、可動プラテン20と連動して移動させた。可動プラテン20の移動を15mmで停止した。加圧流体の注入を継続させ、キャビティ60内で樹脂62内に中空構造64を形成した。

この状態を、図4の模式的な断面図で示すが、キャビティ60の厚さが増加しており、大きな中空構造が樹脂62A内に形成される。可動プラテン20の移動を15mmで停止させたまま、加圧流体の圧力を保持し、75秒間、樹脂を冷却、固化させた。

次いで、加圧流体注入装置50を図5の左手方向に移動させて(移動機構は図示せず)、中空構造64内の加圧流体を加圧流体注入装置50の外周部から大気に解放した。その後、流体シリンダー40A,40Bの動作を休止し、金型の型開きを行った(図5参照)。中間金型30を、可動金型24と共に移動させ、型開き停止位置で停止させた。この状態では、次の工程にて例えば突き出しピンを用いて成形品を金型から突き出すとき、成形品が中間金型に密着した状態となっているので、成形品の離型を順調に行うことができなくなる。

実施例2においては、型開きの完了後、流体シリンダー40A,40Bによって中間金型30を可動金型24側に付勢し、中間金型30を可動金型24側に引き戻した(図6参照)。これによって、成形品のかなりの部分は中間金型30の金型キャビティ面30Aから外れた状態となる。中間金型30の可動金型24側への引き戻し完了後、突き出しピン(図示せず)を作動させて、成形品を離型させた。成形品が中間金型に密着した状態となっておらず、成形品は、金型へ抱き付くこともなく、容易に金型から取り出すことができた。

得られた成形品には、外観にひけ、反りの発生が認められず、大きな中空構造を有する部位の成形品の肉厚は約2.7mmとなっており、満足のできる成形品であった。

(イ)固定金型、中間金型及び可動金型のそれぞれの金型キャビティ面から形成されたキャビティ内に溶融樹脂を射出中に若しくは射出した後、そしてキャビティ内の溶融樹脂内に加圧流体を注入しながら若しくは加圧流体を注入した後、流体シリンダーによって中間金型を固定金型に密着させ、固定金型、中間金型及び可動金型のそれぞれの金型キャビティ面によってキャビティが形成された状態のまま、金型の型開き方向に沿って可動金型を移動させてキャビティの厚さを増加させて樹脂内に中空構造を形成し、
(ロ)キャビティ内で樹脂が冷却、固化した後、金型の型開きを行い、この金型の型開きの途中若しくは型開きの完了後、流体シリンダーによって中間金型を可動金型側に付勢し、
(ハ)型開きの完了後であって、中間金型の可動金型側への引き戻しが完了した後、成形品を離型させる、

(ロ)キャビティ内で樹脂が冷却、固化した後、金型の型開きの開始前若しくは型開きの途中で、流体シリンダーによって中間金型を固定金型側に付勢し、
(ハ)中間金型の固定金型側への引き戻しが完了した後、型開きを行い、次いで、成形品を離型させる、
