結合材68の材質としては、多孔質モールド材18の形成の際の加熱によって除去が容易である樹脂材料を用いることができる。樹脂材料としては、ポリエチレン(Tg=−125℃)、ポリプロピレン(Tg=0℃)、ポリ塩化ビニル(Tg=87℃)、ポリスチレン(Tg=100℃)、ABS(Tg=80〜125℃)、ポリメタクリル酸メチル(Tg=90℃)が挙げられる。また、ポリアミド6(Tg=50℃)、ポリアミド66(Tg=50℃)、ポリアセタール(Tg=−50℃)、ポリカーボネート(Tg=150℃)、ポリフェニリンスルフィド(Tg=126℃)、ポリウレタン(Tg=−20℃)を用いることができる。さらに、ポリエーテルサルホン(Tg=230℃)、ポリフェニリンオキシド(Tg=104〜120℃)、ポリアミドイミド(Tg=275℃)、ポリエーテルイミド(Tg=217℃)、ポリ乳酸(Tg=57℃)を用いてもよい。また、ポリテトラフルオロエチレン(Tg=126℃)、EVA(Tg=−42℃)、ポリアクリルニトリル(Tg=104℃)を用いてもよい。樹脂材料以外の材質としては、ガラス転移温度Tg、融点、沸点が低い黄リン、ヨウ素を用いることができる。また、セラミック材料も適用可能である。

磁石16が導電性を有する材料で構成される場合は、磁石16に通電し、磁石16が通電により発生するジュール熱によって複合材70を加熱できる。例えば、ネオジム磁石は導電性を有するので、磁石16がネオジム磁石である場合には、図21に示すように、複合材付磁石82の磁石16に電源100を接続し、磁石16に通電して発生するジュール熱で複合材70を加熱できる。電源100による通電によって磁石16が発熱して複合材70を加熱するので、ロータコア14を介して加熱する場合に比べ、短時間で複合材70を加熱することが可能である。

複合材70を直接加熱する手段として、加熱媒体を用いることが出来る。図22は、図13に対応する図において、加熱媒体110を適当な注入容器112に入れて、注入容器112を適当に傾ける等の操作によって、磁石挿入穴22と複合材70との隙間に加熱媒体110を流し込んで複合材70を直接加熱する例を示す図である。加熱媒体110の流し込み方としては、治具86の上に載せた状態のロータコア14の上方側における磁石挿入穴22の開口端から注入し、下方側の開口端から排出する。加熱媒体110としては、冷媒60と同じ媒体で、複合材70の全体が膨張する温度に加熱したものを用いることが好ましい。そこで、図22においては、図1と同じ複合材付磁石80の形状を示す。これは説明のための例示であって、複合材付磁石82または複合材付磁石84の形状を用いてもよい。

流体媒体である加熱媒体110を用いることで、複合材70が膨張する際に異物等の脱落物があっても、複合材70が膨張して形成される隙間28(図2参照)を加熱媒体110が流れる際に脱落した物を流し去ることが出来る。すなわち、加熱媒体110によって、膨張する複合材70は洗浄される。加熱媒体110と冷媒60とが異なる流体媒体であると、場合によっては、膨張した複合材70に含まれる加熱媒体110の洗浄を行うことが好ましいが、加熱媒体110として冷媒60と同じ媒体を用いれば、加熱媒体110に対する特別な洗浄は不要となる。すなわち、図1で示すように、冷媒60は、膨張した複合材72である多孔質モールド材18を流れるので、複合材70に残留する冷えた加熱媒体110である媒体60を特別に洗浄する必要がない。車両に搭載される回転電機ロータ10に用いられる媒体60としては、オートマチック・トランスミッション・フルード(Automatic Transmisson Fluid:ATF)を用いることができる。この場合、加熱媒体110として、加熱したATFを用いることが好ましい。加熱媒体110として、ATFの加熱温度は、多孔質モールド材18の素材を構成する結合材68のガラス転移温度Tgに応じて設定されるが、一例を挙げると、約200℃である。これは説明のための例示であって、結合材68の特性等に応じて適宜変更される。

このように、加熱炉102を用いた雰囲気加熱では、複合材70が加熱されて、所定の多孔質モールド材18を形成するまでにかなりの時間を要し、生産性が低い。また、複合材70を所定の温度に加熱するためにロータコア14を高温で長時間加熱すると、ロータコア14の磁石挿入穴22に配置された磁石16の特性や、ロータコア14の素材である磁性体の特性に劣化が生じ得る。これに対し、図3で述べた回転電機ロータの製造方法によれば、複合材70はロータコア14を経由せずに、適当な加熱手段によって直接加熱される。したがって、ロータコア14の磁石挿入穴22に磁石16と複合材70とが配置された状態において、ロータコア14を経由して複合材70を加熱する場合に比べ、短時間で複合材70を所定の温度に加熱可能となる。

前記複合材付磁石をロータコアの磁石挿入穴に挿入し、
前記ロータコアを経由せずに前記複合材を直接加熱する加熱手段を配置し、
