Abstract
Description
The present invention relates to a metal resin composite and a method for producing the same, and more particularly to a metal resin composite having excellent flame retardancy, strong bonding strength, and excellent heat shock resistance, and a method for producing the same.
In recent years, in automobile parts and consumer parts, from the environmental aspects such as weight reduction and recycling, parts made of metal have been made resin, and resin products have been downsized. The thermoplastic polyester resin represented by polybutylene terephthalate resin is excellent in mechanical strength, chemical resistance, electrical insulation, etc., and has excellent heat resistance, moldability, and recyclability. Widely used in various equipment parts.
In recent years, electrical and electronic equipment parts, automobile parts and the like are usually combined with metals such as aluminum and iron and used as a metal resin composite. Compounding with a metal is advantageous from the viewpoint of antistatic, thermal conductivity, and electromagnetic wave shielding properties as well as improving strength.
In order to manufacture such a metal resin composite, for example, as disclosed in Patent Document 1, a thermoplastic resin is in-mold-molded on a metal member to be integrally formed with a metal. However, a composite simply obtained by in-mold molding a thermoplastic polyester resin on a metal member has a drawback that the adhesion between the thermoplastic polyester resin and the metal member is poor.
In addition, as a method of obtaining a composite of resin and metal, a method of joining a resin by insert molding or the like on a metal part that has been subjected to chemical etching or surface treatment with ammonia, hydrazine, pyridine, amine, etc. (for example, patents) Documents 2 to 5) have been proposed. In addition, a method (Patent Document 6) has been proposed in which the concavo-convex shape of the metal surface is set to specific Rsm (average length) and Rz (maximum height roughness).
However, these methods themselves require a high degree of surface treatment on the metal surface, and by simply molding a polybutylene terephthalate resin on a metal member that has been subjected to such a surface treatment, a strong bonding strength is always stably obtained. There is an uneasy side to secure. In particular, automotive parts and electronic / electrical equipment parts are strongly required not only to have sufficient bonding strength, but also to have excellent heat shock resistance and excellent flame retardancy.
An object (problem) of the present invention is to provide a metal-resin composite having excellent flame retardancy, strong bonding strength, and excellent heat shock resistance.

The polybutylene terephthalate resin (A) was obtained by a production method in which a dicarboxylic acid component mainly composed of terephthalic acid and a diol component mainly composed of 1,4-butanediol were melt polycondensed in a continuous manner. Is preferred.
The catalyst used in performing the esterification reaction may be a conventionally known catalyst, and examples thereof include a titanium compound, a tin compound, a magnesium compound, and a calcium compound. Of these, titanium compounds are particularly preferred. Specific examples of the titanium compound as the esterification catalyst include titanium alcoholates such as tetramethyl titanate, tetraisopropyl titanate, and tetrabutyl titanate, and titanium phenolates such as tetraphenyl titanate.
In the polybutylene terephthalate resin (A), the amount of terminal carboxyl groups may be appropriately selected and determined, but is usually 60 eq / ton or less, preferably 50 eq / ton or less, and preferably 30 eq / ton or less. More preferably. If it exceeds 50 eq / ton, gas tends to be generated during melt molding. Although the lower limit of the amount of terminal carboxyl groups is not particularly defined, it is usually 10 eq / ton in consideration of the productivity of production of polybutylene terephthalate resin.
The amount of terminal carboxyl groups of the polybutylene terephthalate resin is a value measured by titration using a 0.01 mol / l benzyl alcohol solution of sodium hydroxide by dissolving 0.5 g of the polyalkylene terephthalate resin in 25 mL of benzyl alcohol. is there. As a method for adjusting the amount of terminal carboxyl groups, a conventionally known arbitrary method such as a method for adjusting polymerization conditions such as a raw material charge ratio during polymerization, a polymerization temperature, a pressure reduction method, a method for reacting a terminal blocking agent, etc. Just do it.
The intrinsic viscosity of the polybutylene terephthalate resin (A) is preferably 0.5 to 2 dl / g. From the viewpoint of moldability and mechanical properties, those having an intrinsic viscosity in the range of 0.6 to 1.5 dl / g are more preferable. If the intrinsic viscosity is lower than 0.5 dl / g, the resulting resin composition tends to have a low mechanical strength. On the other hand, if it is higher than 2 dl / g, the fluidity of the resin composition may deteriorate and the moldability may deteriorate.
In the present invention, the intrinsic viscosity of the polybutylene terephthalate resin and the polyester elastomer is a value measured at 30 ° C. in a 1: 1 (mass ratio) mixed solvent of tetrachloroethane and phenol.

[Polyester elastomer (B)]
The polybutylene terephthalate resin composition used in the present invention contains a polyester elastomer (B).
The polybutylene terephthalate resin (A) itself has high crystallinity and the crystallization speed is too high. Therefore, the polybutylene terephthalate resin (A) is not good in bonding to the uneven surface of the metal alone. By blending and controlling the crystallization temperature (Tc) to be low, the bondability to the metal uneven surface is improved. When the crystallization temperature (Tc) is high, the polybutylene terephthalate resin is immediately solidified when injected into the recesses in the surface of the metal unevenness, and cannot reach the depths of the recesses, and is difficult to increase the bonding force. On the other hand, when the crystallization temperature (Tc) is low, it is possible to penetrate deeply into the recesses in the surface of the metal unevenness and solidify slowly after the space inside the recesses is sufficiently filled, thereby achieving a strong bonding strength. Conceivable.

More preferably, it is 25 ° C. or higher, and further preferably 30 ° C. or higher.
The crystallization temperature (Tc) and the melting point (Tm) are measured by DSC, and the details of the measuring method are as described in the examples.
In order to increase Tm-Tc of the polybutylene terephthalate resin composition, various methods can be adopted. The polyester elastomer (B) should be selected, the soft segment should be amorphous polyester or amorphous polyether, and the brominated flame retardant (C) should be brominated polyacrylate. This is possible by adopting methods or a combination thereof.

The intrinsic viscosity of the polyester elastomer (B) is preferably 0.3 to 3.0 dl / g. More preferably, it is 0.7-2.0 dl / g, More preferably, it is 0.9-2.0 dl / g. If the intrinsic viscosity is too high, the fluidity may be insufficient or the bondability with different materials may be deteriorated. As the polybrominated benzyl (meth) acrylate, although the pentabromobenzyl polyacrylate has a high bromine content, good flame retardancy, and poor fluidity, the above-mentioned polyester elastomer (B) By using in combination, a metal resin composite having higher heat shock resistance and higher bonding strength becomes possible, which is preferable.

The molecular weight of the brominated epoxy compound is arbitrary and may be appropriately selected and determined. Preferably, the weight average molecular weight (Mw) is 3000 to 100,000, and among them, the higher molecular weight is preferable, specifically Mw. As for it, it is preferable that it is 10000-80000, especially 13000-78000, Furthermore, 15000-75000, especially 18000-70000, and a thing with high molecular weight is also preferable in this range.
The epoxy equivalent of the brominated epoxy compound is preferably 3000 to 40000 g / eq, more preferably 4000 to 35000 g / eq, and particularly preferably 10,000 to 30000 g / eq.
Moreover, a brominated epoxy oligomer can also be used together as a brominated epoxy compound flame retardant. In this case, for example, by using about 0 to 50% by mass of an oligomer having Mw of 5000 or less, flame retardancy, mold release property and fluidity can be appropriately adjusted. Although the bromine atom content in the brominated epoxy compound is arbitrary, it is usually 10% by mass or more, preferably 20% by mass or more, particularly preferably 30% by mass or more, in order to impart sufficient flame retardancy. The upper limit is 60% by mass, preferably 55% by mass or less.
Specifically, the brominated polycarbonate flame retardant is preferably a brominated polycarbonate obtained from, for example, brominated bisphenol A, particularly tetrabromobisphenol A. Examples of the terminal structure include a phenyl group, 4-t-butylphenyl group, 2,4,6-tribromophenyl group, etc., and particularly those having a 2,4,6-tribromophenyl group in the terminal group structure. Is preferred.
The average number of carbonate repeating units in the brominated polycarbonate flame retardant may be appropriately selected and determined, but is usually 2 to 30. When the average number of carbonate repeating units is small, the molecular weight of the polybutylene terephthalate resin (A) may be lowered during melting. On the other hand, if it is too large, the melt viscosity becomes high, causing poor dispersion in the molded body, and the appearance of the molded body, particularly glossiness, may be lowered. Therefore, the average number of repeating units is preferably 3 to 15, particularly 3 to 10.
The molecular weight of the brominated polycarbonate-based flame retardant is arbitrary and may be appropriately selected and determined. Preferably, the viscosity average molecular weight is 1000 to 20000, and preferably 2000 to 10,000.
The brominated polycarbonate flame retardant obtained from the brominated bisphenol A can be obtained, for example, by a usual method of reacting brominated bisphenol A and phosgene.
Brominated polystyrene may be either brominated polystyrene or produced by polymerizing brominated styrene monomers, but the brominated styrene polymerized is free bromine (atoms). This is preferable because of the small amount.

The brominated polystyrene may be a copolymer obtained by copolymerizing another vinyl monomer. Examples of the vinyl monomer in this case include styrene, α-methylstyrene, acrylonitrile, methyl acrylate, butadiene, and vinyl acetate. Moreover, brominated polystyrene may be used as a single substance or a mixture of two or more different structures, and may contain units derived from styrene monomers having different numbers of bromines in a single molecular chain.

And poly (2,4,5-tribromostyrene) and polydibromostyrene and polytribromostyrene containing an average of 2 to 3 bromine groups in the benzene ring are particularly preferably used.
The brominated polystyrene preferably has a repeating unit number n (average polymerization degree) of 30 to 1500 in the general formula (1), more preferably 150 to 1000, and particularly preferably 300 to 800. If the average degree of polymerization is less than 30, blooming tends to occur. On the other hand, if it exceeds 1500, poor dispersion tends to occur and the mechanical properties tend to deteriorate. Moreover, as a mass average molecular weight (Mw) of brominated polystyrene, it is preferable that it is 5000-500000, It is more preferable that it is 10000-500000, It is more preferable that it is 10000-300000, It is 10000-70000 Is particularly preferred.
In particular, in the case of the brominated polystyrene described above, the mass average molecular weight (Mw) is preferably 50,000 to 70000, and in the case of brominated polystyrene by a polymerization method, the mass average molecular weight (Mw) is about 10,000 to 30,000. Is preferred. In addition, a mass average molecular weight (Mw) can be calculated | required as a value of standard polystyrene conversion by GPC measurement.
The brominated polystyrene preferably has a bromine concentration of 52 to 75% by mass, more preferably 56 to 70% by mass, and even more preferably 57 to 67% by mass.
Laser etching is formed by irradiating the surface of a metal member with laser light and processing the metal surface under conditions for grooving, melting, and re-solidifying. For example, it is formed by repeating laser scanning in a certain scanning direction and then repeating laser scanning in the same scanning direction or crossing direction a plurality of times.

Blast etching includes shot blasting that projects the blasting material using the centrifugal force of the impeller (impeller), and air blasting that projects the blasting material using compressed air using an air compressor. It is possible to give an uneven shape to the surface. Examples of the blast material include materials such as silica sand, alumina, aluminum cut wire, steel grid, and steel shot.
Also, wet blast etching, etc. in which water mixed with abrasive grains such as resin grains and metal grains is sprayed at a high speed at a speed of several tens of m / sec to about 300 m / sec with processing air toward the metal surface, etc. But it is possible.
As another method, for example, after galvanizing, the surface is roughened by heating to a temperature higher than the melting point of zinc, which is a plating metal, and evaporating a part or most of the zinc in the plating layer. It is also possible to obtain a metal member.

Hereinafter, it is more preferably 200 μm or less, particularly preferably 180 μm or less.
It is also useful to perform a surface treatment with a silane coupling agent on the metal member that has been subjected to the above uneven treatment.
Although it does not specifically limit as a silane coupling agent, For example, the compound which has a methoxy group, an ethoxy group, a silanol group etc. is mentioned, As a silane coupling agent, vinyl trimethoxysilane, chloropropyltrimethoxysilane, 3-glycol is mentioned. Sidoxypropyltrimethoxysilane, 3-methacryloxypropyltrimethoxysilane, 3-aminopropyltriethoxysilane, N-2-aminoethyl-3-aminopropyltrimethoxysilane, 3-mercaptopropyltrimethoxysilane, 3- ( N-styrylmethyl-2-aminoethylamino) propyltrimethoxysilane hydrochloride, ureidoaminopropylethoxysilane and the like are preferred. In particular, an aluminum substrate, an iron substrate, and a silane coupling agent are bonded firmly by forming a bond of Al-O-Si or Fe-O-Si, and the polybutylene terephthalate resin composition and the silane coupling agent The organic functional group reacts and bonds firmly, and a stronger bond can be achieved.
Further, by forming a coating film of the triazine thiol derivative on the metal surface subjected to the roughening treatment by a wet method using a solution containing a triazine thiol derivative, it is possible to achieve further improvement in bonding strength by chemical bonding.
In joining a metal and a resin, it is preferable not only to have an anchor effect due to unevenness but also to form a chemical bond by effectively acting a polar group. For example, in order to impart CO, COO, NH 2 groups and the like as acidic and basic functional groups, ozone treatment, plasma treatment, flame treatment, corona discharge treatment, chemical solution treatment, etc. are performed on the metal surface that has been roughened. It is also useful to apply.
Furthermore, it is preferable to provide an adhesive layer (primer layer) on the metal member.
As the adhesive, it is preferable to use an acrylic adhesive, an epoxy adhesive, a urethane adhesive, a polyester adhesive, or the like. Among these, in the case of an aluminum substrate or an iron substrate, it is particularly preferable to use a thermosetting polyester adhesive.
[Manufacture of metal resin composites]
After placing the above metal member on a mold, the metal resin composite of the present invention is manufactured by supplying and filling the polybutylene terephthalate resin composition on at least the uneven surface of the metal member with a molding machine. The The molding machine to be used is not particularly limited as long as a metal resin composite of a metal member and a polybutylene terephthalate resin composition can be formed. For example, an injection molding machine, an extrusion molding machine, a heat press molding machine, a compression molding machine, a transfer machine, etc. Various molding machines such as a mold molding machine, a cast molding machine, and a reaction injection molding machine can be used. Among these, an injection molding machine is particularly preferable.
In the case of the injection molding method, specifically, it is preferable to manufacture by an insert molding method in which a metal member is inserted into a cavity portion of an injection mold and a resin composition is injected into the mold. Specifically, a mold for molding is prepared, the mold is opened, a metal member is placed (inserted) in a part thereof, and then the mold is closed, and at least a part of the resin composition is a metal member. The polybutylene terephthalate resin composition is injected into a mold and solidified so as to be in contact with the surface on which the uneven shape is formed. Thereafter, the metal resin composite can be obtained by opening the mold and releasing the mold.
The size of the metal member to be inserted may be appropriately determined depending on the size, structure, etc. of the target metal resin composite. The metal member to be inserted does not need to cover the entire metal resin composite to be obtained, and may be a part of the metal resin composite.
At the time of insert molding, it is preferable that the temperature of the molten polybutylene terephthalate resin composition and the temperature of the metal member be as close as possible to improve the bonding strength. The method is not particularly limited, but it is desirable to heat the metal member in advance. The heating method is not particularly limited. For example, induction heating before inserting a metal member, insertion of a material heated by an IH heater, hot plate, heating furnace, laser, or the like, after inserting the metal member into a mold Examples thereof include a method in which the vicinity of the joining region of the metal member with the polybutylene terephthalate resin composition is heated from the outside with a halogen lamp, a dryer, etc., a method in which the cartridge member is disposed inside the mold, and the like. In particular, it is most useful to locally heat only the bonding region with the polybutylene terephthalate resin composition. Note that “locally heating” includes heating by a heating means to the periphery including the bonding region, but not heating a portion far from the bonding region of the metal member.
The higher the heating temperature, the better, but it is usually 100 ° C. or higher and 350 ° C. or lower, preferably 120 ° C. or higher and 250 ° C. or lower, more preferably 130 ° C. or higher and 200 ° C. or lower.
If the heating temperature is too low, the difference from the mold temperature is small and the effect of heating does not come out, and if it is too high, it takes time to raise the temperature, so the molding cycle tends to deteriorate and excessive resin retention tends to occur Yes, not preferable for molding.
As a method for obtaining a metal-resin composite, in addition to the above, it is also possible to select a method of compounding by heating metal or resin, or any of them, such as laser welding, vibration welding, ultrasonic welding, etc. It is. An optimum method may be selected depending on the shape and cost of the composite. In particular, the laser welding method is preferable because it can weld a local region and can also serve as local heating.
The size, shape, thickness and the like of the metal resin composite of the present invention obtained in this way are not particularly limited, and are plate-like (disc, polygon, etc.), columnar, box-shaped, bowl-shaped, Either a tray or the like may be used. Further, it is not necessary that the thickness of all parts of the composite is uniform, and the composite may be provided with reinforcing ribs and the like.
