Abstract
Description
The present invention relates to a reactor used for components of a power conversion device such as a vehicle-mounted DC-DC converter mounted on a vehicle such as a hybrid vehicle, and a manufacturing method thereof. In particular, the present invention relates to a reactor that is excellent in insulation between a coil and a metal member on which the coil is placed, and also excellent in heat dissipation and productivity, and a manufacturing method thereof.
A reactor is one of the parts of a circuit that performs a voltage step-up operation or a voltage step-down operation. In
In addition to excellent insulation between the coil and the metal member on which the coil is mounted, a reactor that is excellent in heat dissipation and productivity is desired.
As described in
Moreover, in the structure of
On the other hand, when an insulating sheet is not used and the same adhesive is applied a plurality of times to form a multilayer structure or when one adhesive layer is thickened, insulation can be ensured. However, in this case, the above-mentioned interval is increased and the heat dissipation is inferior. In particular, in the case of the multilayer structure, an uncured uppermost layer is formed on an already cured lower layer, and the uppermost layer is cured after placing the combination. Therefore, the thickness of the lower layer is not substantially changed before and after the uppermost layer is cured, resulting in an increase in the interval. Further, in the case of the multilayer structure, a curing process is required for each layer, which causes a reduction in reactor productivity due to an increase in the number of manufacturing processes.
Then, one of the objectives of this invention is providing the reactor which is excellent also in heat dissipation and productivity while being excellent in the insulation between a coil and the metal member in which a coil is mounted.
Another object of the present invention is to provide a reactor manufacturing method capable of manufacturing a reactor excellent in insulation between the coil and the metal member on which the coil is mounted and also excellent in heat dissipation. There is to do.

[Description of Embodiment of the Present Invention]
First, embodiments of the present invention will be listed and described.
(1) The reactor which concerns on 1 aspect of this invention is a combination which has the coil formed by winding a coil | winding helically, the magnetic core which has the part arrange | positioned in the said coil, and the said coil and the said magnetic core A metal member on which the body is placed; and an insulating layer that is provided on the placement surface of the metal member and insulates between the coil and the metal member. The insulating layer includes a lower layer in which a part of each turn of the coil is embedded, and an upper layer made of an insulating material having a component different from the insulating material constituting the lower layer.
Since the reactor includes an insulating layer having a specific material and structure between the coil and the metal member, the reactor is excellent in insulation. In particular, although the above reactor does not have an insulating sheet, the specific insulating layer described above has excellent insulating properties for the following reasons, and therefore has high insulating properties and insulating reliability.
The insulating layer provided for the reactor has a two-layer structure. Further, a part of each turn of the coil is buried under this insulating layer. For this reason, (a) in the manufacturing process of the insulating layer, an insulating material capable of forming a two-layered layer was used, and (b) a turn of the coil by pressing a coil against the two-layered layer. It can be inferred that the two-layered layer was so soft that a part of the layer could be embedded in the lower layer. More specifically, (α) the layer of the two-layer structure in the manufacturing process was unsolidified before the coil was embedded, and (β) an unsolidified upper layer was formed on the unsolidified lower layer. At this time, the raw material of the upper layer has a relatively low viscosity, typically fluidity, so that the unsolidified lower layer is not deformed or the raw material of the lower layer and the raw material of the upper layer are not mixed. We can guess that it was. If the raw material of the upper layer is a low-viscosity material having fluidity, for example, if the raw material of the lower layer is a relatively high-viscosity material and is coated, defects such as pinholes and dents may occur. Pinholes can be filled easily and automatically with the low viscosity material. That is, it can be repaired. After that, by solidifying the unsolidified layer having a two-layer structure, it is possible to obtain an insulating layer having substantially no defects such as pinholes and high insulation and insulation reliability.
In the reactor, a part of the coil reaches the lower layer of the insulating layer. That is, although the insulating layer has a portion having a two-layer structure of an upper layer and a lower layer, only a part of the lower layer is substantially interposed between the coil and the metal member. The interval between them is small enough. Therefore, the reactor described above has a short heat radiation path from the coil to the metal member, has a low thermal resistance, and is excellent in heat dissipation.
Further, the reactor does not include an insulating sheet and has a small number of parts. Further, in the manufacturing process, after forming an unsolidified layer having a two-layer structure as described above, the two layers are simultaneously solidified, so that the solidification process can be performed at one time while the insulating layer has a two-layer structure. Furthermore, in the manufacturing process, by using insulating materials having different components such as a high-viscosity material and a low-viscosity material, an unsolidified layer having a two-layer structure can be easily and accurately manufactured, and the workability is excellent. From these points, the reactor described above is easy to form an insulating layer, has a small number of manufacturing steps, and is excellent in productivity.
(2) As an example of the reactor, the insulating material constituting the lower layer is a resin containing a filler of an inorganic material, and the insulating material constituting the upper layer is a resin substantially not containing the filler. Can be mentioned.
In the above embodiment, the constituent material of the lower layer contains a filler of an inorganic material, for example, a non-metallic filler such as a metal or a ceramic excellent in heat dissipation. Therefore, the insulating layer itself has high thermal conductivity and is more excellent in heat dissipation. In the case where a filler of a non-metallic inorganic material is included, the insulating property of the insulating layer itself can be enhanced, so that the insulating property is superior. On the other hand, since the constituent material of the upper layer does not contain a filler, the constituent material of the lower layer tends to have a high viscosity because it tends to be low viscosity and excellent in fluidity in an unsolidified state in the production stage. Therefore, in the manufacturing process, the unsolidified upper layer can be easily and properly formed on the unsolidified lower layer as described above, and the pinholes of the unsolidified lower layer can be easily and automatically formed by the upper layer raw material. You can fill in holes. Therefore, the said form has an insulating layer excellent in insulation and insulation reliability, and is excellent in productivity while being excellent in insulation. When the upper layer and lower layer insulating materials contain the same resin, it is easy to adjust the solidification conditions, and it is excellent in productivity, and it is possible to have an insulating layer with excellent adhesion between the upper layer and the lower layer.
(3) As an example of the reactor described above, the insulating material constituting the lower layer and the insulating material constituting the upper layer both include an adhesive.
In the above embodiment, since the coil and the metal member can be firmly fixed by the insulating layer, the distance between the coil and the metal member can be easily maintained at a constant size, and the insulation and heat dissipation are excellent. In addition, since the expansion and contraction of the coil can be suppressed by the insulating layer, the above-described form can be expected to reduce the damage of the insulating coating of the winding accompanying the expansion and contraction of the coil and the noise.
(4) As an example of the reactor described above, there is a form that includes a protruding portion that is formed of the upper insulating material and extends in the thickness direction of the lower layer from the upper layer.
The projecting portion is typically a portion that is solidified by filling the above-mentioned raw material in a pinhole or the like formed in the unsolidified lower layer. Since the said form has a protrusion part, it can be said that the pinhole etc. of a lower layer are obstruct | occluded reliably, and it is excellent in the insulation between a coil and a metal member, although the insulating sheet is abbreviate | omitted.
(5) As an example of the reactor described above, a form in which the minimum distance between the turn of the coil and the metal member in the insulating layer is 30 μm or more and 2 mm or less can be given.
In the above configuration, since an insulating layer having a sufficient thickness is interposed between the coil and the metal member, the insulation is excellent, and the distance between the coil and the metal member is not too large, and the heat radiation distance is sufficient. Short and excellent heat dissipation. Further, the thickness is such that the insulating layer can be easily formed, and the above form is excellent in productivity.
(6) As an example of the reactor, a form in which the thermal conductivity of the insulating material constituting the lower layer is 2 W / m · K or more can be given.
The said form is high in the heat conductivity of the lower layer which embeds a part of coil, and is excellent in heat dissipation.
(7) As an example of the reactor, a mode in which the withstand voltage of the insulating layer is 3 kV / mm or more can be given.
The said form has a sufficiently high withstand voltage, and is excellent in the insulation between a coil and a metal member.
(8) The manufacturing method of the reactor which concerns on 1 aspect of this invention is equipped with the following preparation processes, an application | coating process, a repair process, a mounting process, and a solidification process.
(Preparation step) An assembly having a coil formed by winding a winding in a spiral and a magnetic core at least partially disposed in the coil, a metal member having a mounting surface for the assembly, A step of preparing an insulating material having a viscosity and a fluid insulating material having a low viscosity.
(Coating process) The process of forming a non-solidified lower layer on the said mounting surface using the said high-viscosity insulating material.
(Repair process) The process of forming a non-solidified upper layer from the said non-solidified lower layer using the said low-viscosity insulating material.
(Mounting step) A coil of the combined body is placed on an unsolidified layer having the unsolidified upper layer and the unsolidified lower layer, and a part of each turn of the coil is embedded in the unsolidified lower layer. Process.
(Solidification process) The process of solidifying the said non-solidified layer and forming an insulating layer between the said coil and the said metal member.
In the above reactor manufacturing method, a relatively high-viscosity insulating material is used for the lower layer raw material, and a relatively low viscosity and fluid insulating material is used for the upper layer raw material. Even if pinholes or the like may occur, pinholes or the like can be easily and reliably filled by applying a low-viscosity upper layer raw material. Therefore, according to the above method for manufacturing a reactor, it is possible to manufacture a reactor including an insulating layer having excellent insulating properties and insulating reliability between a coil and a metal member.
Further, in the above-described reactor manufacturing method, it is possible to manufacture a reactor in which only a part of the insulating layer, preferably only a part of the lower layer is substantially interposed between the coil and the metal member. That is, according to the above method for manufacturing a reactor, it is possible to manufacture a reactor in which the distance between the coil and the metal member is sufficiently small and excellent in heat dissipation.
Furthermore, in the above reactor production method, the number of production steps is small because the unsolidified layer having a two-layer structure of the unsolidified upper layer and the unsolidified lower layer is solidified at a time. Moreover, the viscosity of the lower layer raw material is different from the viscosity of the upper layer raw material, so that the unsolidified lower layer can be formed during the formation of the unsolidified upper layer without forming the unsolidified upper layer after solidifying the unsolidified lower layer. It is easy to prevent deformation and damage, mixing of components of both layers, etc., and both layers can be formed satisfactorily. In addition, since the insulating layer formed by solidifying the two-layered unsolidified layer is excellent in insulation as described above, the insulating sheet can be omitted. Therefore, in the above reactor manufacturing method, the number of parts and the number of manufacturing processes can be reduced, and the above-described reactor having excellent insulation and heat dissipation can be manufactured with high productivity.
(9) As an example of the manufacturing method of the reactor, the high-viscosity insulating material has a viscosity at room temperature of 50 Pa · s or more, and the low-viscosity insulating material has a viscosity at room temperature of 20 Pa · s or less. A form is mentioned.
Although the lower layer raw material has a high viscosity, the upper layer raw material has a sufficiently low viscosity and excellent fluidity. Therefore, pinholes and the like that can occur in the unsolidified lower layer are formed as described above. It can be properly repaired and filled with raw materials. Moreover, since the viscosity of the raw material of the lower layer is sufficiently high, it is easier to prevent deformation and damage of the unsolidified lower layer, mixing of components of both layers, and the like when forming the unsolidified upper layer. Therefore, the said form can manufacture the reactor which is excellent with the insulation between a coil and a metal member, and insulation reliability with high productivity. When the raw material of the lower layer has a high viscosity by containing the above-described inorganic material filler, a lower layer having excellent heat dissipation can be formed, and thus a reactor having excellent heat dissipation can be manufactured.
(10) As an example of the method for producing the reactor, the low-viscosity insulating material has a form (θ <90 °) in which the contact angle θ on the solidified material obtained by solidifying the high-viscosity material is less than 90 °. It is done.
The contact angle θ is determined for a droplet formed by solidifying a high-viscosity material, which is a raw material for the lower layer of the insulating layer, and dropping a low-viscosity insulating material, which is a raw material for the upper layer, on the solid surface. Since the contact angle θ is small, it can be said that the raw material of the upper layer has a sufficiently low viscosity. In other words, the upper layer material is excellent in affinity even when suspended in a state where the lower layer material is solidified. Therefore, it can be said that the upper layer material has a high affinity even for an unsolidified lower layer that has not been solidified. Wet well with the solidified lower layer. The above-mentioned form using such a specific low-viscosity insulating material is as follows. 1. Pinholes that may occur in the unsolidified lower layer can be easily and appropriately repaired and filled with the upper layer raw materials. 2. In forming the unsolidified upper layer, it is easy to prevent deformation and damage of the unsolidified lower layer and mixing of components of both layers. It is possible to form an insulating layer having excellent adhesion between the lower layer and the upper layer, and to produce an excellent effect that a reactor excellent in insulation between the coil and the metal member and insulation reliability can be manufactured.

Both end portions of the winding 2w are drawn out from the winding
Magnetic Core The
The
In this example, the

.. Intervening Member In this example, the

The case typically includes a bottom portion having an inner bottom surface having a mounting area for the combined
Examples of the case include a case made entirely of metal. Since metal is generally superior in thermal conductivity as compared with resin, if it is a metal case, the entire case can be used as a heat dissipation path, and the

As the constituent material of the bottom plate portion of the combination case, the metals described in the above-mentioned integrated case can be used. Examples of the constituent material of the sidewall portion include insulating materials such as PBT resin, urethane resin, PPS resin, and acrylonitrile-butadiene-styrene (ABS) resin. The side wall portion of the combination case can be easily manufactured by a known method such as injection molding of the above resin.
... Metal plate As another

..Insulating layer Between the
... Insulating properties The insulating
... Thickness of the insulating

... Constituent material The
The insulating material described above preferably contains an adhesive. By including an adhesive in the constituent material of the insulating

In the form (II-4), for example, the insulating material constituting the
... Lower layer The
Examples of the insulating material having excellent thermal conductivity include the resin R containing the filler F described above. In the resin containing filler, the thermal conductivity changes depending on the composition, content, and the like of the filler F. In addition, the viscosity of the resin before solidification varies depending on the composition and content of the filler F. Usually, the higher the filler F content, the higher the viscosity of the resin, and pinholes P and the like are more likely to be formed during the manufacturing process.
The content of the filler F in the resin containing filler is preferably 50% by volume or more, 60% by volume or more, 70% by volume or more, and more preferably 80% by volume or more. It is considered preferable. Although depending on the composition of the filler F, a resin having a filler F content of 50% by volume or more often has a thermal conductivity of 2 W / m · K or more. If the resin contains the filler F in a range satisfying a thermal conductivity of 30 W / m · K or less, (1) the viscosity is not too high, and (1-1) the
If the filler F in the resin containing filler is too large, the
A commercially available product can be used as the filler-containing resin or filler-containing adhesive.
The

-Preparation process In this process, the
Furthermore, in this step, in order to form the
In the high-viscosity insulating material as described above, it is difficult to completely remove air in the insulating material (resin component), or air is involved in the process of forming the lower layer 64 (unsolidified lower layer 640). And defects such as pinholes P and recesses are likely to occur. As the unsolidified

下層64の原料が上述のよう高粘度材であると、図4の上図に示すように、ピンホールP(ここでは未固化下層640の表面から金属部材4の一面にまで至る空孔)、凹み(図示せず。

-Repair process In this process, the non-solidified
Of the unsolidified

In this step, the
Since the

-Solidification process In this process, the
The solidification conditions are appropriately adjusted according to the specifications of the raw material for the
Thereafter, in the case of an integrated case, the case can be filled with a sealing resin as appropriate. In the case of the combination case, the side wall portion is attached so as to surround the outer periphery of the combined

An unsolidified lower layer was formed on the metal plate using the lower layer raw material (thickness of about 0.5 mm). 100 such samples were prepared for each sample. The surface of the unsolidified lower layer was observed with a microscope (about 200 times). 1-No. As for all 3, there existed samples in which pinholes (diameters of about several μm to 100 μm) exist among 100 samples. On this unsolidified lower layer, the unsolidified upper layer was formed using the raw material of the upper layer. Here, the upper layer raw material was thinly applied to the extent that the pinhole P was filled with the upper layer raw material (the average thickness of the unsolidified upper layer (excluding the filling portion such as the pinhole) was 30 μm or less). By this solidification step, curing is completed, and the unsolidified layer becomes an insulating layer (cured layer).

As a result, a sample in which defects such as pinholes P and recesses were confirmed was obtained.
Sample No. after curing as described above. In this sample, the above-described pinhole was observed.

After curing for 3 days, sample no. The withstand voltage of the cured layer of 110 is designated as Sample No. 1-No. When measured in the same manner as in No. 3, samples with a withstand voltage of less than 2 kV / mm were obtained out of the 100 prepared samples. The reason for this is considered to be that the unsolidified layer having a multilayer structure cannot be formed satisfactorily, and a portion having inferior insulating properties is formed due to the influence of the pinhole described above.
