偏光子シート12は、ヨウ素、染料等の二色性物質を含有の延伸フィルムで構成することができる。具体的には、ポリビニルアルコール系フィルム、部分ホルマール化ポリビニルアルコール系フィルム、エチレン・酢酸ビニル共重合体系ケン化フィルム等の適当な親水性高分子からなるフィルムを搬送しつつ染色浴中でヨウ素、染料等を含浸させて延伸処理する湿式法を用いて偏光子シート12を形成することができる。偏光子シート12の厚さは、一例をあげると、5〜80μm程度である。

保護シート13,14は、偏光子シート12の耐水性の向上、取扱性の向上のために用いられる透明シートである。保護シート13,14には、ポリエステル系樹脂、アセテート系樹脂、ポリエーテルスルホン系樹脂、ポリカーボネート系樹脂、ポリアミド系樹脂、アクリル系樹脂等の熱可塑性樹脂、アクリル系、ウレタン系、アクリルウレタン系、エポキシ系、シリコーン系等の熱硬化性樹脂、あるいは紫外線硬化性樹脂の透明シートを用いることができる。保護シート13,14の厚さは、一例をあげると、5〜200μm程度である。

外側シート15は、偏光フィルム体10を構成するものとして、流通経路中での損傷から保護シート付き偏光子シートを保護する機能を有する透明シートである。外側シート15の材質は、保護シート13,14と同様のもの、あるいは、後述するセパレータ19と同様のものを用いることができる。外側シート15の厚さは、一例をあげると、5〜200μm程度である。

これに対し、他方側の保護シート14の外表面に設けられる粘着層17は、積層シート体16を外部の取付対象物、例えば液晶パネル等に取付けるための機能を有し、上記のシート間の積層に用いられる粘着層あるいは接着層にくらべ、強い粘着力を有する。かかる粘着層としては、トルエンや酢酸エチル等の適宜な溶剤の単独物、またはそれらの混合物からなる溶媒に、天然物や合成物の樹脂類等の粘着性物質を溶解または分散させた粘着材液を流延方式、あるいは塗工方式等で保護シート13の表面に展開したものを用いることができる。粘着性物質の他に、充填材、酸化防止剤等を添加することもできる。粘着層17の厚さは、一例を上げると、10〜100μmである。

このように、粘着層17は、溶媒に粘着性物質を溶解または分散させたものであるので、これを大気中に露出させておくと、溶媒が蒸散し、粘着性が低下してくる。そのために、外部の取付対象物に取り付けるために用いられるまで、大気中に露出しないことが好ましい。

押さえ部材40は、偏光フィルム体10の幅方向、すなわち図1のY方向に平行な方向に延びる定規状の部材である。定規状とは、Y方向に直線的に延び、偏光フィルム体10の上面に平行な平面を有する細長い平板状のことである。定規状の部材とは、このような平板状の部分を有している部材ということで、平板そのものであってもよく、平板状の部分と、これに連続した曲面部分とを有する複合形状の部材であってもよい。図1には、押さえ部材40として、Y方向に延びる平板状部分と、これに連続して円弧状の形状を有する曲面部分とを有するものが示されている。

検査装置50は、セパレータ19が剥離されて露出された偏光フィルム基体18を上面側から検査する装置である。検査装置52は、偏光フィルム基体18を下面側から検査する装置である。検査装置50,52は、いずれも非接触式の検査装置で、例えば、外観検査用の撮像装置、偏光特性を検査する偏光検査装置、膜厚を測定する膜厚測定装置等を組み合わせて構成したものを用いることができる。

上記構成の作用として、以下に図3から図10を用いて説明する。図3は、保護フィルムを有する基体の検査方法、具体的には、セパレータ19を有する偏光フィルム基体18の検査方法の手順を示すフローチャートである。図4から図10は、検査方法の各手順の内容を説明する模式図である。この模式図は、図1の検査システム20のうち、偏光フィルム体10と、押さえ部材40と、検査装置50とを抜き出して示す図で、偏光フィルム体10は、セパレータ19と、偏光フィルム基体18を構成するシート積層体16と粘着層17とが示されている。これらにおいて、説明のため、厚さが誇張して示されている。

次に、偏光フィルム体10を構成するセパレータ19の上面の幅方向の全体に渡って押さえ部材40が押し付けられる(S10)。その様子が図5に示される。図5に示されるように、押さえ部材40の長さは、セパレータ19の幅方向の長さ、つまりY方向の長さよりも長いことが好ましい。このようにすることで、押さえ部材40の以後の取り扱いが容易となる。押さえ部材40は、後述する検査を行うために、セパレータ19を部分的に剥離する必要があるその剥離境界の位置に配置される。

セパレータ19をその幅全体で摘み上げてゆくと、セパレータ19が次第に剥離され、押さえ部材40の位置まで来る。このときに、セパレータ19の上面を押さえつけている平板状部分が押付位置となり、曲面部分に沿ってセパレータ19が上方に摘み上げられることで、押付位置が、セパレータ19の剥離部分と貼付部分の境界となる。そして、押付位置で、セパレータ19の剥離位置がY方向に直線的に揃うものとできる。

このように、セパレータ19を剥離して、偏光フィルム基体18を直接検査できるので、セパレータ19を介したときの検査結果とセパレータ19を介さないときの検査結果に相違が生じる検査項目、例えば、偏光特性、膜厚等を十分に検査することができる。また、外観検査においても、セパレータ19に含まれる気泡、空孔、傷、欠陥等が除外されるので、正確で的確な検査とすることができる。

その様子が図9に示される。すなわち、押さえ部材40は、セパレータ19の上面上を、その幅方向に直交する方向であるX方向に沿って、その他方端部側である+X側端部から、その一方端部側である−X側端部へ向かって、矢印で示される方向に、セパレータ19の上面を押さえながら移動する。そして、セパレータ19の一方端部側が摘み上げ手段の下降によって戻され、偏光フィルム基体18に戻されるように押し当てられる。摘み上げ手段の下降も、セパレータ19の幅全体で下降させることが必要である。

保護フィルムの上面上で、押さえ部材の押付位置が保護フィルムの剥離部分と貼付部分の境界となるように保護フィルムの剥離位置が揃うまで、保護フィルムを幅全体に渡ってその一方端部側から押さえ部材の押付け位置まで剥離する剥離工程と、
保護フィルムの他方側において押さえ部材を押付けたままで保護フィルムが部分的に剥離された状態とし、保護フィルムが剥離されて露出した基体の検査を行なう検査工程と、
検査工程の後で、保護フィルムの上面上を、幅方向に直交する方向に沿って他方端部側から一方端部側に、押さえ部材を押付けながら移動させ、押さえ部材の押付位置が保護フィルムの貼付部分と剥離部分の境界となるように揃えながら、保護フィルムを基体の表面に押付けて再貼付する再貼付工程と、
