このような燃料電池のなかで、固体高分子膜を2種類の触媒で挟み込み、更に、これらの部材をガス拡散層(GDL:Gas Diffusion Layer)とセパレータで挟んだ構成の固体高分子型燃料電池(以下、PEFCとも言う)が注目されている。

図8および図9に示されるように、高分子電解質型燃料電池51は、膜電極複合体(MEA:Membrane-Electrode Assembly)61とセパレータ71A,71Bとからなる単位セル52を平面状に複数個配列し、これらを電気的に直列に接続し、単位セルの個数分(図8では4個分)の電圧を取り出す高分子電解質型燃料電池である。また、各単位セル52の周りには、これと略同じ厚さの絶縁部55を設け、全体を平面状にしている。すなわち、平板状の絶縁部55のくり抜き部に単位セル52を嵌め込んだ状態とすることにより、単位セル52と絶縁部55とを平面状に設けているものである。

尚、図示例では単位セルの個数を4個としているが、単位セルの個数には制限はない。

絶縁部55は、接続部57(接続配線57a,57bおよび表裏接続部57c)で接続される以外は、隣接する単位セル間を互いに絶縁するものである。このような絶縁部55の材質は、処理性、耐久性の面で優れたものであれば特に限定はされず、例えば、ガラスエポキシ、ポリイミド樹脂等が使用される。また、絶縁部55は、絶縁性材料のみからなるものでも、導電性材料を一部含むものでもよい。
接続部57の表裏接続部57cとしては、スルホール接続部、あるいは、充填ビア接続部、バンプ接続部のいずれかを、隣接する単位セル間に位置する絶縁部55中に設けたものとすることができる。これらの表裏接続部57cは、従来の配線基板技術の応用として形成できる。

次に、具体的な実施例を示して本発明を更に詳細に説明する。
[試料1の作製]
金属板材として、厚み0.8mmのSUS304(80mm×80mm)を準備し、表面の脱脂処理を行った。
次に、このSUS304の両面に、感光材料(カゼインと重クロム酸アンモニウムとの混合物)をディップコート法により塗布して厚み7μmの塗膜を形成し、溝部形成用のフォトマスクを介して露光(5kW水銀灯により60秒間照射)、現像(40℃温水をスプレー)してレジストを形成した。
次いで、上記のレジストを介してステンレス板の両面から70℃に加熱した塩化第二鉄溶液をスプレーして、所定の深さまでハーフエッチングを行った。その後、80℃の苛性ソーダ水溶液でレジストを剥離し、洗浄処理を施した。これにより、幅が1mm、深さが0.3mmのほぼ半円形状の断面を有し、振れ幅50mm、ピッチ2mmで蛇行した長さ1300mmの溝部を備えた金属基体を得た。

この電着液を20℃に保って撹拌し、この中に上記の金属基体を浸漬し、極間40mm、電圧50Vで30秒間電着を行い、引き上げた金属基体を純水洗浄した。この操作を更に1回繰り返し、その後、ドライヤーで熱風乾燥(150℃、3分間)した。次いで、酸素濃度20ppm、圧力1気圧の窒素雰囲気中で180℃、1時間の熱硬化処理を施した。これにより、金属基体を被覆するように厚み15μmの2層構造の樹脂層が形成され、セパレータ(試料1)が得られた。

This operation was further repeated once, and then hot-air drying (150 ° C., 3 minutes) with a dryer. Subsequently, thermosetting treatment was performed at 180 ° C. for 1 hour in a nitrogen atmosphere having an oxygen concentration of 20 ppm and a pressure of 1 atm. As a result, a resin layer having a two-layer structure having a thickness of 15 μm was formed so as to cover the metal substrate, and a separator (sample 1) was obtained.

まず、ビスフェノールAのジグリシジルエーテル(エポキシ当量910)1000重量部を撹拌下に70℃に保ちながら、エチレングリコールモノエチルエーテル463重量部に溶解させ、さらに、ジエチルアミン80.3重量部を加えて100℃で2時間反応させてアミンエポキシ付加物(A)を調製した。
また、コロネートL(日本ポリウレタン(株)製 ジイソシアネート:NCO13%の不揮発分75重量%)875重量部にジブチル錫ラウレート0.05重量部を加え50℃に加熱し、これに2−エチルヘキサノール390重量部を添加し、その後、120℃で90分間反応させた。得られた反応生成物をエチレングリコールモノエチルエーテル130重量部で希釈した成分(B)を得た。
次に、上記のアミンエポキシ付加物(A)1000重量部と成分(B)400重量部からなる混合物を、氷酢酸30重量部で中和した後、脱イオン水570重量部を用いて希釈し、不揮発分50重量%の樹脂Aを調製した。この樹脂A200.2重量部(樹脂成分86.3容量)、脱イオン水583.3重量部、およびジブチル錫ラウレート2.4重量部を配合してエポキシ電着液を調製した。

この電着液を20℃に保って撹拌し、この中に上記の金属基体を浸漬し、極間40mm、電圧50Vで30秒間電着を行い、引き上げた金属基体を純水洗浄した後、ドライヤーで熱風乾燥(150℃、3分間)し、さらに、酸素濃度20ppm、圧力1×103Paの窒素雰囲気中で180℃、1時間の熱硬化処理を施した。この操作を更に1回繰り返した。これにより、金属基体を被覆するように厚み15μmの2層構造の樹脂層が形成され、セパレータ(試料3)が得られた。
尚、電着工程では、試料1よりも高電圧条件にて電着とすることにより、故意に水素ガス発生量を多くして、成膜された樹脂層中に水素ガスが含有されるようにした。

作製した上記のセパレータ(試料1〜5)における表裏導通の電気抵抗を下記の方法で測定し、結果を下記の表1に示した。
