上記のように、エラストマー製被膜の開口端縁部分2aは、エラストマー製被膜2自体の復元力を利用して、封口板16b上に位置させることができる。低温樹脂成形前にエラストマー製被膜2を被覆した後に、低温成形樹脂20でもって、コアパック10の一部及びエラストマー製被膜2の開口端縁部分2aを低温成形樹脂20内にインサートすることで、回路基板12を低温成形樹脂20で一体的に固定すると共に、エラストマー製被膜2も確実に固定できるため、剥離することもなく信頼性も高い。また、電池パック1の外形の形状は、エラストマー製被膜2の被覆前後で比較して、エラストマー製被膜2の薄い膜厚のみが加味されただけで、増加分は極めて少ない。すなわちごく薄く電池セル11を絶縁状態にカバーできるため、電池パック1の小型化を維持できる。また、エラストマー製被膜2は、その伸張性により自在に変形できるため、いかなる外装缶16aの形状にも対応できる。つまり、エラストマー製被膜2を容易に外装缶16aの外形に密着して被覆させ、外装缶16aを絶縁状態にできる。

電池のコアパック10は、低温成形樹脂20との接着面にプライマー層(図示せず)を設けて、低温成形樹脂20に強固に接着することができる。ただ、電池のコアパック10は、必ずしもプライマー層を設ける必要はなく、樹脂成形部に直接インサートしてもよい。コアパック10に塗布されるプライマー層は、低温成形樹脂20を成形する工程で、コアパック10を低温成形樹脂20に強力に接着する。とくに、プライマー層は、金属製の電池セル11の表面に低温成形樹脂20を強力に接着する。さらに、プライマー層は、回路基板12と、これに固定される保護素子19やコネクタ9の表面に塗布されて、低温成形樹脂20にしっかりと接着される。プライマー層は、低温成形樹脂20に接着される面に塗布される。プライマー層は、未硬化では液状をしているプライマー液を霧状にスプレーし、あるいはこれを刷毛で塗布し、あるいはコアパック10をプライマー液に浸漬して塗布することができる。プライマー層は、コアパック10の状態で必要な部分に設けられ、あるいはコアパック10として組み立てる前の電池セル11の表面に、さらに回路基板12、保護素子19、コネクタ9やエラストマー製被膜2の一部に塗布して設けることができる。コネクタ9の表面に設けるプライマー層は、弾性接点8等の電気接点を除く部分に塗布される。プライマー層が電気接点の接触不良の原因となるからである。プライマー層は、薄膜で充分な効果があるので、その膜厚を約1μmとする。ただし、プライマー層は、膜厚を0.5〜5μmとすることもできる。プライマー層は、低温成形樹脂20を強力に接着する作用に加えて、電池表面を保護する働きもあるので、膜厚を厚くして保護作用をより向上できる。

電池パック1は、低温成形樹脂20をポリアミド樹脂で成形して、プライマー層をエポキシ樹脂系のプライマーとすることができる。低温成形樹脂20のポリアミド樹脂は、樹脂内にある酸−アミド結合にプライマー層のエポキシ基を導入してプライマー層に化学結合される。このため、低温成形樹脂20は、より強力にプライマー層に接着される。プライマー層を形成するプライマーは、エポキシ樹脂に代わって、あるいはエポキシ樹脂に加えて、変性エポキシ樹脂系プライマー、フェノール樹脂系プライマー、変性フェノール樹脂系プライマー、ポリビニルブチラール系プライマー、ポリビニルホルマール系プライマー等も使用できる。これ等のプライマーは、複数を混合して使用することもできる。これ等のプライマーは、ポリアミド樹脂の低温成形樹脂20に化学結合すると共に、金属表面に水素結合あるいは化学結合して、低温成形樹脂20を電池表面に強力に接着する。

低温成形樹脂20を成形する合成樹脂は、ポリアミド樹脂である。ポリアミド樹脂にはエポキシ樹脂を添加することもできる。エポキシ樹脂を添加しているポリアミド樹脂は、ポリアミド樹脂のみのものに比較して接着力を強くできる。ポリアミド樹脂は、軟化温度が低く、しかも溶融時の粘度も低いので、他の熱可塑性合成樹脂に比較して、低温、低圧で成形できる。また、金型の成形室から速やかに脱型できる特長もある。低温、低圧で成形される低温成形樹脂20は、成形に要する時間を短縮できると共に、樹脂成形時における熱や射出圧による保護素子19等への悪影響を低減できる特長がある。ただし、本発明のパック電池は、低温成形樹脂20を成形する樹脂をポリアミド樹脂には特定しない。ポリアミド樹脂以外の樹脂、たとえばポリウレタン樹脂等も使用できる。さらに、低温成形樹脂20にインサートされる保護素子19等の耐熱性を向上できるなら、ポリエチレン、アクリル、ポリプロピレン樹脂等の熱可塑性樹脂も使用できる。

低温成形樹脂20は、封口板16bの外周縁に沿って、外装缶16aの側面を被覆するエラストマー製被膜2の表面まで延長して、ラップ薄肉部2eを設けることもできる。ラップ薄肉部2eは、低温成形樹脂20に一体的に成形されると共に、低温成形樹脂20を成形するときにエラストマー製被膜2の外周表面に接着される。図3に示すように、金型30の成形室31に注入される溶融樹脂は、封口板16bの外周からラップ薄肉部2eを成形する部分まで注入されて、ラップ薄肉部2eを低温成形樹脂20に一体的に成形する。ラップ薄肉部2eは、好ましくは封口板16bの全周に設けられる。この低温成形樹脂20は、封口板16bの外周面の全周に設けているラップ薄肉部2eで最も剥離しないように電池セル11に連結される。ただ、ラップ薄肉部は、電池セル11の外周の一部、たとえば薄型電池の幅の広い面の周縁にのみ設けることもできる。

コアパック10の組立工程では、図2に示すように、電池セル11の封口板16bに設けている安全弁18の排出口18bをカバーするように絶縁カバー13を電池セル11の封口板16bに接着する。絶縁カバー13は、接着材が塗布された封口板16bの表面に、接着材が未硬化な状態で押圧して接着される。絶縁カバー13は、好ましくは接着材が硬化するまで、封口板16bに押圧される。さらに図のコアパック10は、絶縁カバー13に、凸部電極17にスポット溶接して接続しているリード板14Aを積層して、このリード板14Aを回路基板12にハンダ付けして連結する。このリード板14Aは、貫通孔13bに絶縁カバー13の突出部13aを挿入して、絶縁カバー13の定位置に連結して積層される。さらに、別のリード板14Bが電池セル11の封口板16bにスポット溶接して接続され、このリード板14Bの他端を回路基板12に接続して、電池セル11にリード板14と回路基板12を連結して電池のコアパック10とする。一方、回路基板12には、保護素子19やコネクタ9を接続している。電池のコアパック10は、低温成形樹脂20を接着する部分にプライマー層を塗布して、低温成形樹脂20との接着力を強くすることができる。ただし、プライマー層は必ずしも必要はなく、プライマー層を塗布する工程は省略することもできる。
