Abstract
Description
The present invention relates to a microlens substrate, a liquid crystal panel, and a projection display device.
A projection display device that projects an image on a screen is known.
In such a projection display device, a liquid crystal panel (liquid crystal light shutter) is usually used for image formation.
In this liquid crystal panel, for example, a liquid crystal driving substrate (TFT substrate) having a thin film transistor (TFT) for controlling each pixel and a pixel electrode, and a counter substrate for a liquid crystal panel provided with a black matrix, a common electrode, etc. It becomes the structure joined through the layer.
In a liquid crystal panel (TFT liquid crystal panel) having such a configuration, the pixel of the counter substrate for the liquid crystal panel is usually used for the purpose of preventing the deterioration of the TFT element due to the light energy of the transmitted light and improving the contrast of the image. Since the black matrix is formed in places other than the portion, the region of light that passes through the liquid crystal panel is limited. For this reason, the light transmittance decreases.
In order to increase the light transmittance, a counter substrate for a liquid crystal panel is a microlens substrate in which a large number of microlenses are provided at positions corresponding to each pixel, and a black matrix, a common electrode, or the like is provided. Are known. Thereby, the light which permeate | transmits the opposing board | substrate for liquid crystal panels is condensed by the opening formed in the black matrix, and the transmittance | permeability of light increases.
As a method for forming such a microlens substrate, for example, an uncured photocurable resin is supplied to a substrate with recesses having a plurality of recesses for forming microlenses, and a smooth transparent substrate (cover glass) is joined. In other words, a so-called 2P method is known in which a photo-curing resin is cured after being pressed and adhered (see, for example, Patent Document 1).
However, with this technique, it has been difficult to obtain a counter substrate for a liquid crystal panel having sufficient durability. This is considered to be due to the following reasons. That is, in the conventional method, a photocurable resin is generally used to form a microlens substrate. This photocurable resin is easily cured by light irradiation, but is sensitive to light (reaction) even after curing. ) And is easily affected by light, particularly short-wavelength light. For this reason, in a liquid crystal panel irradiated with light during use (particularly a liquid crystal panel used in a projection display device irradiated with high-intensity light), deterioration with time tends to occur.
In addition, photocurable resins are generally inferior in heat resistance compared to inorganic materials. Therefore, when forming (coating) a black matrix, a common electrode, etc. on a microlens substrate composed of a photocurable resin, particularly when forming by a vapor deposition method, the constituent material of the microlens substrate is May deteriorate. In addition, the photocurable resin generally has a lower hardness (shape stability) than an inorganic material even after curing, and is likely to be deformed by pressure. Therefore, when used as a constituent member of a liquid crystal panel, deformation or the like may occur.
For the purpose of supplementing the low heat resistance and hardness of the photocurable resin as described above, a cover glass made of a glass material is usually coated on the surface of the substrate (base) made of the photocurable resin. Processing is performed. When such a cover glass is too thick, the focal point is formed in the cover glass by the microlens, so that the light extraction efficiency (transmittance) decreases. Further, if the cover glass is too thick, the TFT element is likely to be irradiated with light and adversely affected, so that the thickness is relatively thin (for example, 15 to 50 μm). However, since a relatively thin cover glass is extremely difficult to handle and there is a limit to the thickness that can be processed into a thin plate, it is usually sufficient on the surface of a substrate (base) made of a photocurable resin. After covering the glass plate which has thickness (for example, about 1 mm), it is set as the cover glass of moderate thickness by grind | polishing the said glass plate.
Such polishing requires a great deal of labor and time, and thus greatly affects the increase in the manufacturing cost of the liquid crystal panel. Further, in such polishing, a large amount of shavings (particles) are generated. Therefore, the substrate must be cleaned during and after polishing. Such cleaning requires a large amount of water and is not preferable from the viewpoint of resource saving and environmental load. Further, the cleaning as described above may cause deterioration of the photocurable resin. As a result, the quality of the counter substrate for the liquid crystal panel may be deteriorated. Further, even if the above-described cleaning is sufficiently performed, particles may remain on the obtained microlens substrate (opposite substrate for liquid crystal panel), resulting in a decrease in yield.
An object of the present invention is to provide a microlens substrate for a counter substrate that is excellent in optical properties and durability and can be suitably applied to the production of a liquid crystal panel, and a liquid crystal panel including the microlens substrate, It is to provide a projection display device.

In the present invention, since the convex lens substrate is composed of a polysiloxane reaction product having excellent properties as described below, the microlens substrate is used for a liquid crystal panel (particularly, a projection display device). It can be suitably applied to a liquid crystal panel). Hereinafter, the polysiloxane reaction product will be described in detail.
Whereas the conventionally used photocurable resins were easily affected by light after curing, the polysiloxane reaction product used in the present invention has excellent stability to light. . In particular, the conventional photo-curing resin has excellent stability against light having a short wavelength, which has been a major factor of deterioration and the like. For this reason, a microlens substrate including a convex lens substrate made of a polysiloxane reaction product is a liquid crystal panel irradiated with light during use (particularly, a liquid crystal used in a projection display device irradiated with high intensity light). Also in the panel), it is difficult to cause deterioration with time and can be suitably applied.
The polysiloxane reaction product is preferably excellent in light transmittance. As a result, deterioration due to light as described above is less likely to occur, and the durability of the microlens substrate is further improved. In particular, when the transmittance of light in the short wavelength region is high, such a tendency becomes more prominent. In addition, when the transmittance of light in the visible light region (for example, light having a wavelength of 400 to 800 nm) is high, the light transmittance of the convex lens substrate (the transmittance of light for image formation) becomes excellent. A bright image (high contrast image) can be displayed. More specifically, the polysiloxane reaction product is preferably such that the light transmittance of the convex lens substrate satisfies the following conditions.
Moreover, it is preferable that the transmittance | permeability of the light with a wavelength of 400-800 nm about a convex lens board | substrate is 90% or more, and it is more preferable that it is 95% or more.
In addition, the polysiloxane reaction product constituting the convex lens substrate is also excellent in heat resistance. For this reason, when the black matrix, the common electrode, and the like are formed on the microlens substrate, the constituent material of the microlens substrate is hardly deteriorated. Further, in a liquid crystal panel, in particular, a liquid crystal panel used in a projection display device described later, the liquid crystal panel itself becomes high temperature when used. For this reason, the microlens substrate constituting the liquid crystal panel is also required to have excellent heat resistance. However, according to the present invention, such a requirement can be sufficiently met. Therefore, the reliability and durability of the microlens substrate are particularly excellent when the convex lens substrate is made of a polysiloxane reaction product.
Further, the polysiloxane reaction product constituting the convex lens substrate has high hardness. If the hardness of the microlens substrate used in the liquid crystal panel is insufficient, deformation due to pressure is likely to occur. For example, when used for manufacturing a liquid crystal panel, the gap between the counter substrate (microlens substrate) and the TFT substrate. It is difficult to keep the image constant, and there is a possibility that inconveniences such as color unevenness occur in the projected image. More specifically, the pencil hardness of the polysiloxane reaction product constituting the convex lens substrate is preferably 7H or more.
Further, the polysiloxane reaction product constituting the convex lens substrate has a low water absorption rate and is excellent in chemical stability. Thereby, deterioration of the convex lens substrate over time, volume change due to swelling, and the like hardly occur. For example, the water absorption of the polysiloxane reaction product is preferably 0.2% or less, and more preferably 0.1% or less.
The polysiloxane reaction product constituting the convex lens substrate has excellent properties as described above. For this reason, it is not necessary to use the cover glass which was essential in the conventional microlens substrate. For this reason, it is possible to eliminate the possibility of adverse effects due to particles that inevitably occur in the manufacturing process, and the reliability of the microlens substrate can be made particularly excellent. In addition, since the convex lens substrate is made of a polysiloxane reaction product, the glass plate polishing step can be omitted, which is advantageous from the viewpoint of yield improvement, resource saving, and environmental load reduction. This is also advantageous from the viewpoint of.
Moreover, the constituent material (polysiloxane reaction product) of the convex lens substrate has a sufficiently high refractive index, for example, by adjusting the composition of polysiloxane and reaction conditions. Thereby, the optical characteristics of the microlens substrate can be made sufficiently excellent. More specifically, the refractive index of light having a wavelength of 550 nm for the constituent material of the convex lens substrate is preferably 1.47 to 1.70, more preferably 1.50 to 1.70. More preferably, it is .55 to 1.70. Hereinafter, in this specification, “refractive index” refers to the refractive index of light at 550 nm unless otherwise specified.
The polysiloxane reaction product has the same chemical structure as that of the glass material. For this reason, the affinity between the polysiloxane reaction product and the glass material is high. Therefore, when the convex lens substrate is made of a polysiloxane reaction product, the adhesion between the convex lens substrate and the substrate with concave portions made of a glass material can be made excellent. As a result, the durability and reliability of the microlens substrate are particularly excellent.
As described above, the polysiloxane reaction product constituting the convex lens substrate has a chemical structure similar to that of the glass material. For this reason, instead of using a polysiloxane reaction product as a reaction product of a polysiloxane compound as a constituent material of the convex lens substrate, it is also conceivable to use a normal glass material. However, when a normal glass material is used instead of the polysiloxane reaction product as the constituent material of the convex lens substrate, there are the following problems. That is, a normal glass material has a relatively high softening point and must be heated to a sufficiently high temperature in order to ensure sufficient fluidity. Further, glass materials generally have a high viscosity even when sufficiently heated, and when a microlens substrate is to be manufactured by a method as described later, a gap between a substrate with a concave portion and a substrate with a convex portion. Thus, it is extremely difficult to obtain a microlens substrate having sufficient characteristics. Further, ordinary glass materials do not have a sufficient refractive index as a purification material for convex lens substrates. On the other hand, when the convex lens substrate is composed of a polysiloxane reaction product, since the polysiloxane compound having excellent handleability is used for the production of the convex lens substrate, the above problems can be easily and reliably generated. Can be prevented. Further, when a polysiloxane compound is used for forming a convex lens substrate, a convex lens substrate that is optimal for a microlens substrate to be manufactured by appropriately adjusting the composition of the polysiloxane compound, curing conditions, etc. in a manufacturing method as described later. Can be formed. Further, when a polysiloxane compound is used for forming the convex lens substrate, the refractive index of the constituent material of the convex lens substrate can be made sufficiently large easily and reliably.

From this point of view, as a material constituting the mask forming film 9 ′ (mask 9), for example, a metal such as Cr, Au, Ni, Ti, Pt, or an alloy containing two or more selected from these metals, Examples thereof include metal oxides (metal oxides), silicon, and resins. The mask 9 may have a laminated structure of a plurality of layers made of different materials such as Cr / Au or Cr / Cr oxide.

In this case, the mask forming film 9 ′ can be suitably formed by, for example, vapor deposition or sputtering.

The method of the deaeration treatment is not particularly limited, and examples thereof include a method of placing the substrate with
<Pressing process>
Next, as shown in FIG. 3B, the
The
Further, the following

As described above, the

The
Moreover, you may perform this process, performing the deaeration process as mentioned above. In other words, the pressing step and the deaeration step may be performed as the same step. Thereby, it is possible to more effectively prevent the atmosphere (air) from remaining between the surface of the

Next, the composition 122 (polysiloxane compound) is cured to form the

A substrate with recesses having a plurality of recesses was manufactured as follows, and a microlens substrate was manufactured using the substrate with recesses.
<Manufacture of substrate with recesses>
First, a quartz glass substrate (refractive index: 1.46) having a thickness of 2 mm was prepared as a glass substrate.

Next, a Cr film having a thickness of 0.03 μm was formed on the quartz glass substrate by sputtering. That is, a Cr film mask forming film and a back surface protective film were formed on the surface of a quartz glass substrate.
Next, laser processing was performed on the mask forming film to form a large number of initial holes to form a mask (see FIG. 2B).
The laser processing was performed using a YAG laser under the conditions of an energy intensity of 1 mW, a beam diameter of 3 μm, and an irradiation time of 60 × 10 −9 seconds.
The average diameter of the formed initial holes was 5 μm.

The etching time for this wet etching was set to 72 minutes, and a hydrofluoric acid-based etching solution was used as the etching solution.
Next, dry etching with CF gas was performed to remove the mask and the back surface protective layer.
As a result, a substrate with recesses in which a large number of recesses were regularly arranged on the quartz glass substrate was obtained. In addition, the average diameter of the formed recessed part was 15 micrometers, and the curvature radius was 7.5 micrometers. Moreover, the space | interval between the recessed parts for adjacent microlenses (average distance between centers of recessed parts) was 15 micrometers.

<Composition application process>
Next, a composition having fluidity and containing a polysiloxane compound was applied to the surface of the substrate with recesses manufactured as described above on the side where the recesses were formed. As the composition, mainly polydiphenylsiloxane as organopolysiloxane (formula - [Si (C 6 H 5) 2 -O ] n - compounds represented by) consists of a zirconium oxide (ZrO 2), A catalyst containing a metal organic compound of zinc as a catalyst was used. The viscosity of this composition at room temperature (20 ° C.) was 35 [Pa · s].
At this time, together with the composition, a spacer mainly composed of a polysiloxane reaction product (consisting of a substance having the same composition as the cured product of the composition) was applied on the substrate with recesses. As the spacer, a spacer having a substantially spherical shape with a diameter of 30 μm was used.
<Deaeration process>
Next, deaeration treatment was performed by placing the substrate with concave portions provided with the composition in a reduced-pressure atmosphere. The pressure of the atmosphere at the time of deaeration treatment was 5 Pa.
<Pressing process>
Next, the composition on the substrate with recesses was pressed with a flat plate (pressing member) under a reduced pressure atmosphere with an atmospheric pressure of 5 Pa. As a flat plate, it is composed of flat glass, the surface on the side that presses the composition is flat, and the surface on the side that presses the composition is mold release treatment (fluorine based mainly on metaxylene hexaforolide) A surface treatment using a compound solution was used.
<Curing process>
Thereafter, the composition was cured by applying a heat treatment at 100 ° C. for 60 minutes while pressing with a flat plate to form a convex lens substrate composed of a polysiloxane reaction product and provided with a large number of microlenses. The convex lens substrate thus formed was in close contact with the substrate with concave portions, and no gap was observed between the convex lens substrate and the substrate with concave portions. In addition, the presence of bubbles or the like was not recognized in the formed convex lens substrate.

<Durability evaluation>
Each of the above projection type display devices was continuously driven for 5000 hours, and a projected image for 5000 hours after driving was observed, and the items were evaluated on the basis of the same criteria as described above.
These results are summarized in Table 2.
As is clear from Table 2, in the present invention, it was possible to display images with excellent image quality. In addition, the microlens substrate, the liquid crystal panel, and the projection display device of the present invention are excellent in durability and can stably display an excellent image even after being driven for a long time.
On the other hand, in the comparative example, a satisfactory result was not obtained. In particular, in Comparative Example 2 in which the glass cover was not provided, the image quality of the displayed image was very inferior from the initial stage. This is considered to be due to the following reasons. That is, in the manufacturing process of the counter substrate for the liquid crystal panel, the constituent material of the convex lens substrate deteriorated due to the heat during the vapor deposition method (when forming the black matrix, the transparent conductive film and the alignment film) on the microlens substrate. In addition, it is considered that the convex lens substrate is significantly deformed when the liquid crystal panel is assembled. Further, in Comparative Example 1 in which the cover glass was coated by polishing the glass plate, the sharpness of the displayed image was inferior from the initial stage. This is considered to be because particles due to polishing of the glass plate remained despite sufficient cleaning. In addition, the microlens, the liquid crystal panel, and the projection display device of each comparative example were inferior in durability.
