無機物バンク層20aは、SiO2,TiO2,SiN等の無機物膜から成り、CVD法、スパッタ法、蒸着法等により表面2a側全面に当該無機物膜を形成した後、エッチングでパターニングすることで形成される。無機物バンク層20aの層厚は50〜200nmの範囲が好ましく、特に150nmが良い。
有機物バンク層20bは、表面2a側全面に、アクリル樹脂、ポリイミド樹脂等の有機樹脂を溶媒に溶かしたものを、スピンコート法等により塗布し、フォトリソグラフィ技術等によりエッチングして形成される。有機物バンク層20bの層厚(図の上下方向の高さ)は、1.5〜3.0μmが好ましい。

浸漬の段階においては、PEDOT溶液50が区画21内に充填される。このとき、区画21内はステップS3の親液処理によって一様に親液化され、濡れ性のムラが低減されているので、基板2上に形成された区画21…全体にわたって一様にPEDOT溶液50が充填される。このため、未充填の区画21を残してしまうことによる画素の欠陥等を未然に防ぐことができる。
液槽からの引き上げの段階においては、基板2の表面2a側のPEDOT溶液50が、必要な分だけを残して流れ落ち、除去される。このとき、有機物バンク層20bの表面は撥液性を有しているので、有機物バンク層20bの上面20cにはPEDOT溶液50は残らず、区画21の内部にのみPEDOT溶液50を残すことができる。かくして、区画21内のPEDOT溶液50の液面の高さは、図6に示すように、有機物バンク層20bの高さで規定され、区画21…全体にわたって一様な量のPEDOT溶液50を充填(配置)することができる。
ところで、ディップコート工程S5において、有機物バンク層20bの表面があまりに強く撥液化されていると、有機物バンク層20bの側面20dの濡れ性が悪すぎて、図6に示すような良好な充填状態をとることができない。この場合には、区画21内において側面20dがPEDOT溶液50をはじいて空隙を形成したりするので、画素間における充填量ばらつきの原因となってしまう。上述の撥液処理工程S4においては、このような事情に鑑みて、基板搬送速度等が設定されている。
また、基板2の裏面2bは、ディップコート工程S5に先立って、保護膜としての剥離シール51で被覆されており、PEDOT溶液50が付着しないようになっている。この剥離シール51は、接着剤のついてない樹脂製の薄いフィルムであり、ディップコート工程S5の後において、基板2から容易に剥がすことができる。尚、このような剥離シール51を用いる代わりに、二つの基板2,2について、裏面2b同士を合わせた状態でディップコート工程S5を行うようにしても、同様の効果を得ることができる。

次に、基板2の表面2a側に対し、再撥液処理としてのテトラフルオロメタン(CF4)プラズマ処理を行い(図3のステップS7)、その後、図8に示すように、液滴吐出法により、有機EL溶液52を区画21…に配置してゆく(図3のステップS8)。具体的には、図2に示す液滴吐出装置100を用い、R(赤)、G(緑)、B(青)に対応する有機EL材料を含んだ有機EL溶液52を吐出ヘッド110から液滴53として吐出させ、区画21…内に所定のパターンで配置することで行う(但し、図中において有機EL溶液52は、RGBによって違えて図示してはいない)。このように液滴吐出法を用いれば、複数種の有機EL溶液52を、一度の工程でパターン化して配置することができる。
有機EL溶液52に用いる溶媒としては、先に形成されている正孔注入膜33に対して不溶なものが好ましく、例えば、シクロヘキシルベンゼン、ジハイドロベンゾフラン、トリメチルベンゼン、テトラメチルベンゼン等を用いることができる。なお、有機EL溶液52には、有機EL材料の他に、バインダー、界面活性剤、粘度調整剤等が適宜含まれており、吐出安定性や、成膜された後の定着性などを向上させるのに役立っている。
