本発明は、区画された空間内を清浄な環境に保つクリーンベンチに関する。

【従来の技術】
例えば、半導体等を製造するクリーンルームでは、HEPAフィルター等を備えた空気浄化装置を通して清浄化された、極めて塵の少ない空気を通気口から送り出すことで、クリーンルーム内を高度な清浄環境に保っている。こうしたクリーンルームの設置は、建築物全体や仕切られたフロアに除塵装置やダクトを設計、設置していく大規模な工事を伴う。

このような大規模な設置工事を行わずに、限定された範囲を簡易的に清浄環境に保つ手段として、例えば、通常の環境の室内に設置して使用するクリーンベンチが知られている。こうしたクリーンベンチは、例えば幅1m、高さ2mほどの大きさのベンチ内に除塵フィルタなどを収納したクリーンユニットを備え、除塵した空気をクリーンベンチの浄化エリア内に送り込んで、この浄化エリア内だけを清浄に保つものである。(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
しかしながら、上述したようなクリーンベンチは、ある程度清浄な環境に設置しなければ、クリーンベンチの浄化エリア内は十分な清浄環境が得られないという課題があった。例えば、従来のクリーンベンチを製造現場などミストが多い環境に設置して使用すると、浄化エリア内は所定の清浄レベルに達しないことも多い。

本発明は、上記事情に鑑みてなされたものであって、簡易な構造で自在に設置可能であり、かつ比較的汚れた環境下に設置しても高い清浄度の環境を得ることが可能なクリーンベンチを提供することを目的とする。

【課題を解決するための手段】
上記の目的を達成するために、本発明によれば、筐体の中央に区画され内部が除塵された雰囲気に保たれる作業空間と、前記作業空間の上部に配置され作業空間の上部から除塵された空気を作業空間に送り込む除塵ユニットと、前記作業空間の前面に形成され作業空間の下部に一定の隙間を開け、中央部が前記作業空間内に張り出すように屈曲しつつ前面を覆う前面カバーと、前記作業空間の下部に区画され作業空間の空気が流入する整流空間と、前記整流空間と前記除塵ユニットとの間で空気を流通可能に連結する還流ダクトと、外気を整流空間または還流ダクトに導入する吸気部とを備えたことを特徴とするクリーンベンチが提供される。

このようなクリーンベンチによれば、簡易な構成でありながら、作業空間内を高い清浄度に維持することが可能なクリーンベンチを実現することができる。また、作業空間の下部に一定の隙間を開けた状態においても作業空間内を高い清浄度に維持できるので、作業性の極めて高いクリーンベンチを実現することができる。そして、前記作業空間の前面を覆う前面カバーを中央部が前記作業空間内に張り出すように屈曲させることで、クリーンベンチで作業を行う作業者は、前面カバーの屈曲部分から作業空間全体を見下ろすように観察することができる。このため、作業者は作業空間を容易に観察して効率的に作業を行うことが可能になる。

前記前面カバーの先端側には、前記隙間の間隔を調節可能なスカート部が形成されていればよい。こうしたスカート部によって隙間の間隔を自在に調節することができ、クリーンベンチで作業を行う作業者の腕部を作業空間内に挿入することが可能になるとともに、作業時の隙間の間隔を最小限にとどめて外気の作業空間内への侵入を抑えることができる。また、スカート部を柔軟な材料で形成すれば、隙間を閉じつつ作業者が腕部だけを作業空間内に挿入して作業を行うことができる。

前記作業空間の前面側開口の下端縁には前記筐体の前面から斜め下方に向けて突出する庇板を更に備えていてもよい。こうした庇板は隙間から流出する空気の流れを形成し、隙間から外気が多量に侵入することを防止して作業空間の清浄度を維持する。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して説明する。図1は、本発明のクリーンベンチの外観斜視図であり、図2はその断面図である。クリーンベンチ1は、樹脂や金属で形成された、例えば幅1m、高さ2mほど筐体11を備えている。筐体11は、両側の側壁11A,11Aと、天井板11Bと、側壁11A,11Aの前面上部ならびに天井板11Bに接続された前面壁11Cと、背面板11Dとからなる箱型に形成され、その前面側Fの中ほどに開口13が形成されている。また、筐体11において、開口13の下側には、下部開口14が形成されている。筐体11の開口13の上部には、クリーンベンチ1のメインスイッチなどが収まったスイッチ盤2が設けられている。

開口13からは筐体11の内部に向けて略立方体の作業空間15が区画されている。また、下部開口14からは筐体11の内部に向けて略立方体の下部空間17が区画されている。作業空間15の前面側には、開口13を覆う前面カバー18が形成されている。前面カバー18は、例えば透明な樹脂シートあるいは樹脂パネルからなり、横断棒19によって開口13から作業空間15内に張り出すように断面くの字形状に屈曲した形態に保たれる。なお、こうした前面カバー18は、横断棒19を形成せずに硬質なガラス板等を用いて、開口13から作業空間15内に張り出すように形成しても良い。

前面カバー18の下端と開口13の下端縁との間には、一定間隔の隙間21が形成されている。この隙間21は作業空間15内と外気との間で空気の流通を可能にする。前面カバー18の下端側には、隙間21の間隔を調節可能なスカート部18aが形成されている。こうした前面カバー18のスカート部18aを上昇させて隙間21の間隔を広げることによって、クリーンベンチ1で作業を行う作業者Pの腕部を作業空間15内に挿入することが可能になるとともに、作業時の隙間21の高さを最小限にとどめることができる。

作業空間15の下面には、多数の通気孔23aが形成された金属板、パンチングメタルなどからなる通気板23が取り付けられている。そして、作業空間15の下側には、この通気板23を介して整流空間24が区画されている。通気板23は、作業空間15に各種基材や装置を載置する底板であるとともに、作業空間15と整流空間24との間で空気の流通を可能にする。こうした通気板23は、作業空間15の隙間21から背面側Bに向けて後退した位置に形成されている。通気板23を隙間21から後退させて形成することによって、隙間21から通気板23を介して整流空間24に向けて多量の外気がダイレクトに侵入するのを防止する。

下部開口14から奥に向けて広がる下部空間17は、例えば、クリーンベンチ1の前面に座って作業を行う作業者Pの脚部を収容して、作業性を高める役割を果たす。こうした下部空間17の奥側に、整流空間24に面して形成され作業空間15の下方に吸気部25を形成すると、吸気部25の外部は作業空間15の隙間から排出されて流下した空気により、一般的な外気よりは清浄な空気となっている。そこで、整流空間24内への塵の吸入が少ないと考えられる。

こうした吸気部25には、第2補助フィルタ26が取り付けられている。第2補助フィルタ26は、外気に含まれる比較的粒径の大きい塵を捕獲して、一定レベルのクリーン度を満たした空気を整流空間24内に導入する役割を果たす。このような第2補助フィルタ26で、比較的粒径の大きい塵を取り除いた外気を整流空間24内に導入することによって、後述する除塵ユニット32の第1補助フィルタ34の通気性を高め、寿命を延ばすことができる。第2補助フィルタ26は、例えば、5μm以上の大きな塵の侵入を防止できるように、300メッシュ以上、具体的には300〜600メッシュのフィルタを積層したものを使用すればよい。なお、本実施形態では整流空間24に面して吸気部25を形成したが、還流ダクト30に面して背面板11Dや天井板11Bに設けてもよく、限定されるものではない。

通気板23の底面側には、整流空間24内に垂れ下がる整流板27が形成されている。整流板27は、例えばゴム板や樹脂板あるいは樹脂フィルムで形成されればよく、1枚〜複数枚設置されればよい。

作業空間15の上部には、天板12を介して除塵空間31が区画されている。作業空間15と除塵空間31とを仕切る天板12には多数の通気孔12aが形成されており、こうした天板12を介して作業空間15と除塵空間31とは空気の流通が可能にされる。

筐体11の背面側Bには、この除塵空間31と整流空間24との間で空気の流通を可能にする還流ダクト30、筐体11の背面板11Dと側壁11A,11Aと天井板11Bと作業空間15の背板37とに囲まれた形で形成されている。このような構成によって、除塵空間31から作業空間15を経て整流空間24に達し、更に還流ダクト30から除塵空間31に戻る一連の空気の流通路が形成される。還流ダクト30は、例えばその奥行きD1が、前述した整流板27の先端と整流空間24の底面24aとの間隔D2とほぼ同一なサイズに形成されるのが好ましい。D1とD2のサイズをほぼ同じにすることにより、移動する気流の速度がほぼ同じになり、空気の循環を安定化できるからである。

除塵空間31には除塵ユニット32が設置されている。除塵ユニット32は、天板12に形成された多数の通気孔12aを覆うように設置されており、例えばゴムパッキン等で天板12に密着している。

除塵ユニット32は、主除塵フィルタ33、第1補助フィルタ34、およびファン35を備えてなる。第1補助フィルタ34は、比較的粒径の大きい塵を捕獲して、一定レベルのクリーン度を満たした空気を主除塵フィルタ33に導入する。こうした第1補助フィルタ34は、例えば1立方フィート中に5万個の塵を9千個程度まで低減すればよい。第1補助フィルタ34で比較的粒径の大きい塵を捕獲するプレフィルターの役割を果たすことによって、後述する主除塵フィルタ33の目詰まりを軽減して主除塵フィルタ33の寿命を延ばすことが可能になる。

主除塵フィルタ33は、グラスウールを主材としたペーパー状のフィルタ、例えばHEPA(High Efficiency Particulate Air )フィルタが好適に採用される。HEPAフィルタは集塵効果を高めるために、広い表面積のものが屈曲されて収められており、慣性、拡散、衝突のフィルタ3作用により1μm以下の非常に微細な塵も捕捉することができる。

ファン35は除塵空間31内の空気を第1補助フィルタ34から引き込んで主除塵フィルタ33に送り込む役割を果たす。このような構成の除塵ユニット32の下面からは、例えば1立方フィート中に微細な塵が10個以下の清浄な空気が送り出され、天板12を介した作業空間15内は、クリーン度の目安であるクラス10規格を満たした空間に保たれる。なお、主除塵フィルタ33に用いられるフィルタ材は、前述したHEPAフィルタ以外にも、例えば、ULPA(Ultra Low Particulate Air)フィルタなど、更に高性能な除塵性を発揮するフィルタを用いても良い。

作業空間15の背面側Bには、作業空間15と還流ダクト30とを区画する背板37が取り付けられている。この背板37は例えば、透明な樹脂板で構成されていれば良い。そして還流ダクト30のうち作業空間15の上部に隣接する部分には、照明装置38が設置されている。また、背板37の底部側には、作業空間15の底部から下方に向けて吊下するように仕切板37Aが形成され、この仕切板37Aの下端が後述する整流板27の下端と略同一な高さにされている。

こうした照明装置38は、透明な樹脂板で構成された背板37を介して作業空間15を明るく照明する。照明装置38を還流ダクト30内に設置して背板37を介して作業空間15を照明することによって、作業空間15内に照明装置を設置した場合に生じる清浄な空気の乱流や塵の侵入を防止することが可能になる。

以上のような構成のクリーンベンチ1の空気の流れと、作用を詳述する。除塵空間31内の空気は、ファン35の回転によって除塵ユニット32に導入され、第1補助フィルタ34で1立方フィート中に9千個程度まで塵を除去される。第1補助フィルタ34を経た空気は、続いて主除塵フィルタ33に導入され、ここで1立方フィート中に10個程度まで塵を除去される。

こうして、除塵ユニット32からは1立方フィート中に10個程度まで塵を除去された極めて清浄な空気が天板12を介して作業空間15に向けて送り出される。作業空間15では、天板12から通気板23に向けて清浄な空気の流れが形成され、作業空間15内は清浄度がクラス10を満たす極めて塵の少ない環境に保たれる。なお、クリーンベンチ1の作業空間15をクラス10にするためには、運転開始後に直ちにクラス10環境になるわけではなく、所定時間空気の循環、除塵を行った後に達成できるものである。また、作業空間15をクラス10にした後は、空気の循環、除塵を継続する限りクラス10を保持できる。また、外気が、例えば0.5μmの塵が多数存在する一般の環境においては、換気回数を多くしたほうが好ましい。例えば、600回/1h以上、好ましくは1000回/1h以上であると清浄度を保つのに効果がある。

こうした作業空間15の開口13を覆う前面カバー18は、作業空間15内に張り出すように断面くの字形状に屈曲した形態に保たれているので、クリーンベンチ1で作業を行う作業者Pは、前面カバー18の屈曲部分から作業空間15全体を見下ろすように観察することができる。このため、作業者Pは作業空間15を容易に観察して効率的に作業を行うことが可能になる。

天板12からの清浄な気流は、前面カバー18の屈曲形状によって一旦、面密度が高くなるので風速が高まる。屈曲形状の頂点を回り込んだ清浄な空気流は、作業空間15の下部の開口13へ流れるようにすることができ、開口13からの外気の侵入を少なくすることができる。前面カバー18の屈曲形状により、清浄な空気流を作業空間15に合わせて最適化することにより、作業空間15内の清浄度を良好に維持することができる。また、開口13の下端縁から斜め下方に向けて突出する庇板22は、隙間21から流出する空気の流れを整流し、隙間21から外気が流出することによる乱流の発生を抑える。そこで、乱流による隙間21から作業空間15への外気の侵入を抑えることができる。

このように、屈曲した前面カバー18と庇板22によって、作業者Pが作業空間15内で作業を行うための隙間21が形成されていても、作業空間15内は極めて清浄な環境に保たれる。また、通気板23を作業空間15の隙間21から背面側Bに向けて後退した位置に形成することで、隙間21から通気板23を介して整流空間24に向けて多量の外気がダイレクトに侵入して作業空間15内の清浄度が低下するのを防止する。

作業空間15内の空気は通気板23を介して整流空間24内に導入される。整流空間24内に導入された空気は、整流板27によって整流空間24の底面付近まで下げられた後、還流ダクト30から除塵空間31に還流される。作業空間15から流れ出た空気をこうした整流板27で整流空間24の底面付近まで下げることによって、整流空間24の下部にある吸気部25から第2補助フィルタ26を介して除塵された外気を整流空間24内の底部側に導入するための気流を形成することができる。

また、作業空間15の隙間21から外気が一部侵入することもあるが、侵入した外気を一旦整流空間24の底面付近まで下げることによって、作業空間15内の清浄度を効率よく上げることが可能になる。更に、整流板27の先端と整流空間24の底面との間隔D2と還流ダクト30の直径D1とを同一なサイズに形成すれば、作業空間15から流れ出て整流板27を通過する空気と、吸気部25から第2補助フィルタ26を経て導入される外気とを同等の速度で還流ダクト30に向けて送り出すことが可能になり、クリーンベンチ1内の循環を安定化させることができる。

こうして、整流空間24から流れ出た空気は還流ダクト30を介して再び除塵空間31に導入される。このように、クリーンベンチ1内の空気は、適度に外気を導入しつつその殆どを還流する。これにより、除塵ユニット32を動作させると作業空間15内を短時間で極めて高い清浄度の環境にすることができる。

【実施例】
本出願人は、上述したような構成のクリーンベンチの機能を検証した。検証にあたって上述した実施形態と同様の構成のクリーンベンチを準備した。まず、本発明のクリーンベンチの浄化性能を検証するために、外気の塵の数をパーティクルカウンターを用いて測定した。その結果、0.5μm平均の塵が20000〜25000(パーティクル/1立方フィート)存在することがわかった。

次に、図3に示すように、クリーンベンチ1の作業空間15内に12箇所の測定点A〜Mを設定し、それぞれの測定点における塵の数をパーティクルカウンターを用いて測定した。検証に用いたクリーンベンチ1のサイズは、高さ2.0m,幅1.3m,奥行き0.8mであり、作業空間15は高さ0.6m,幅1.2m,奥行き0.5mである。作業空間15の底部から整流空間24に向けて2枚の整流板27を吊下して設け、図2に示すD1=D2を20cmとした。除塵ユニット32では第1補助フィルタ34には300メッシュのフィルタを使用し、第2補助フィルタ26には300メッシュのフィルタを使用した。また、換気回数は1800回/hとした。

測定点AおよびCは通気板23の両側端から10cm,前端から15cmの位置で通気板23上に測定点を設定した。測定点DおよびFは通気板23の両側端から10cm,後端から10cmの位置で通気板23上に測定点を設定した。測定点BおよびEは通気板23上で測定点A−Cの中間点,測定点D−Fの中間点にそれぞれ設定した。また、測定点G〜Mは、測定点A〜Fのそれぞれの測定点から25cm高い位置(通気板23上面から25cm高い位置)にそれぞれ設定した。

これらの測定点A〜Mで0.5μm平均の塵の数をパーティクルカウンターを用いてカウントした。以下、表1に測定点A〜Mにおける0.5μm平均の塵の数を測定した結果を示す。

表1〜12に示す各測定点A〜Mでの塵の数の測定結果から、本発明のクリーンベンチは、作業空間15の全域にわたって、クリーンルームの規格レベルでクラス10を充分に満たす極めて高清浄な環境を実現していることを示している。本発明のクリーンベンチによれば、簡易な構造で極めて高清浄な環境を得ることができることが実証された。

続いて、本発明のクリーンベンチにおける前面カバー18の下端と開口13の下端縁との隙間21のサイズと作業空間15の清浄度との関係を検証した。検証にあたって上述した実施形態と同様の構成のクリーンベンチを準備し、隙間21の間隔tをそれぞれ0cm,15cm,20cm,23cm,33cmに設定して、前述した測定点Bの位置で作業空間15の清浄度を測定した。測定は、上述したそれぞれのサイズの隙間21での測定点Bの位置における粒径が0.5μm平均の塵の数(1立方フィートあたりのパーティクル数:パーティクル/1CF)をパーティクルカウンターを用いてカウントした。

図4にそれぞれの隙間の間隔tでの塵の数を測定した結果を折れ線グラフで示す。図4に示す測定結果によれば、隙間を23cm程度開けても塵の数は最大でも平均0.67個程度であり、作業空間15内はクリーンルームの規格レベルでクラス10を満たす極めて高清浄な環境を実現していることを示している。隙間を23cm程度開けることができれば、作業者は腕部を作業空間15内に挿入して自在に作業することができ、高い清浄度と極めて操作性の良いクリーンベンチが得られることが実証された。

更に、本発明のクリーンベンチにおける整流空間24内に形成された整流板27(図2参照)の機能を検証した。検証にあたって上述した実施形態と同様の構成のクリーンベンチを準備し、整流板27を設けた場合と、整流板27を撤去した場合での、測定点Bの位置における作業空間15の清浄度を測定した。

図5,6に整流板27を設けた場合と整流板27を撤去した場合での、測定点Bの位置における粒径が0.5μm平均の塵の数の平均(1立方フィートあたりのパーティクル数:パーティクル/1CF)を棒グラフで示す。図5,6によれば、整流板27を設けた場合は、作業空間15内の塵の数の平均は最大でも9個以下であることは明らかで、これは、クリーンルームの規格レベルでクラス10を満たす極めて高清浄な環境を実現していることを示している。

一方、整流板27を設けない場合でも、作業空間15内の塵の数の平均は9個以内であることは明らかで、クラス10を達成しているが、整流板27がある場合に比べて塵の検出頻度が増えている。以上の結果より、本発明のクリーンベンチの整流板27は、作業空間15内の清浄度の向上に効果があることが検証された。

なお、上述した実施形態においては、前面カバー18を作業空間15内に向けて屈曲させているが、もちろんこれに限定されるものではなく、作業空間の前面側の開口を覆う平板状の前面カバーであってもよい。また、上述した実施形態においては、除塵ユニット32の主除塵フィルタ33による除塵の前段階として第1および第2の補助フィルタを用いているが、もちろんこれに限定されるものではなく、各フィルタの除塵性能に応じて補助フィルタの有無および数は適宜選択されれば良い。

【発明の効果】
以上、詳細に説明したように、本発明のクリーンベンチによれば、簡易な構成でありながら、作業空間内を高い清浄度に維持することが可能なクリーンベンチを実現することができる。また、作業空間の下部に一定の隙間を開けた状態においても作業空間内を高い清浄度に維持できるので、作業性の極めて高いクリーンベンチを実現することができる。

そして、前記作業空間の前面を覆う前面カバーを中央部が前記作業空間内に張り出すように屈曲させることで、清浄な気流の風速が一旦高められ、屈曲形状の頂点を回り込んだ清浄な空気流を作業空間の下部の開口へ流れるようにすることができる。これにより開口からの外気の侵入を少なくすることができる。また、前面カバーの屈曲形状により、クリーンベンチで作業を行う作業者は、前面カバーの屈曲部分から作業空間全体を見下ろすように観察することができるため、作業者は作業空間を容易に観察して効率的に作業を行うことも可能になる。
