【発明の属する技術分野】本発明は、二次電池を診断する技術に関する。二次電池は、充放電を繰返すことによって使用度合が進行するのに伴って、充放電容量が減少し、内部抵抗が増大する。電池の使用度合に比して正常に充放電容量が減少し、内部抵抗が増大しているのか、異常に充放電容量が減少し、内部抵抗が増大しているのかを診断する必要が存在する。また、使用度合が進行している電池の残存充電回数を診断する必要が存在する。本発明は、上記の電池診断技術に関するものである。

【従来の技術】充放電が可能な二次電池は、充放電サイクルを繰返して多数回使用することが可能であるが、使用度合に追従して充放電容量が減少し、内部抵抗が増大することが避けられない。以下ではこれを劣化という。正常に製造されて正常に機能している電池でも、使用度合に追従して劣化することが避けられない。
正常な電池が正常に劣化していく速度は、充放電の態様によって大きく影響され、電池寿命よりも急速充電や急速放電を重視して電池を使用すれば電池が高温に加熱されるために急速に劣化していくのに対し、電池寿命を重視して急速充電や急速放電を避ける使用方法を続ければ電池が高温に加熱されることがないために劣化速度を遅らせることができる。
充放電容量が減少した電池あるいは内部抵抗が増大した電池が、使用度合の進行に追従して正常に劣化したものなのか、異常に劣化したものかを診断する必要があるのに対し、現状では信頼のできる診断技術が開発されていない。正常に劣化する傾向が電池の使用方法の履歴によって大きな影響を受けることがこの問題を複雑なものとしている。
また、電池を利用して電動工具を駆動して工業製品を製造するような場合、許容レベル以上に劣化が進行した電池を使用して製品製造を続けると、例えば締め付けトルクが不足したり、タクト時間内に作業が終えられないことがある。そこで、許容レベル以上に劣化が進行した電池の使用を停止する必要がある。現状の技術では、使用度合が進行している電池をあと何回使用すると(具体的にはあと何回充放電すると)許容レベル以上に劣化が進行して使用を停止することが必要となるのか(その回数を残存充電回数という)を推定する技術が開発されていない。

電池の劣化の進行度合を計測する技術が数多く提案されている。電池の充放電容量の減少は劣化の度合を示す指標であることから、充放電容量を計測して劣化度合とする技術が開発されている。電池の内部抵抗の増大もまた劣化の度合を示す指標であることから、内部抵抗を計測して劣化度合とする技術も開発されている。

【発明が解決しようとする課題】しかしながら、上記の技術では、劣化の進行が正常に進行しているのか異常に進行しているのかは判定できない。あるいは、正常電池が正常に使用されながら劣化しているのか、正常電池が不適切に使用されながら劣化しているのか、異常電池が異常に劣化しているのかはわからない。あるいは、残存充電回数を診断することはできない。
従来の技術は、劣化の進行度合を計測するレベルに留まっており、それを使用履歴と照らし合わせて電池の状態を診断するレベルには至っていない。
本発明では、電池の充放電容量の低下、あるいは、内部抵抗の増大を測定して電池の劣化度合を計測するのみならず、それに使用履歴を加味し、両者を照らし合わせることによって電池を診断する技術を提供する。

【課題を解決するための手段と作用と効果】本発明は、下記の診断装置に具現化することができる。この装置は、電池の正常・異常を判別する装置であり、電池の充放電容量を検出する容量検出手段と、電池の使用度合を検出する使用度合検出手段と、容量と使用度合の2次元マップにおいて正常範囲を記憶している記憶手段と、検出された容量と検出された使用度合が記憶手段に記憶されている正常範囲に含まれるか否かを判定する判定手段とを備えている。

本発明者らの研究によって、電池の劣化度合を示す電池の充放電容量のみを計測しても、それが正常に劣化したものなのか異常に劣化したものなのかを診断できないのに対し、それに使用度合を加味すると、正常に劣化したものなのか異常に劣化したものなのかを診断できることが見出された。電池の使用度合は、例えば、それまでの充放電サイクル数(ここでは既充電回数という)、延べ充電時間、延べ充電電力量(ワット・時間)、延べ放電時間、延べ放電電力量等の各種指標を採用することができる。
本発明者らの研究によって、容量と使用度合の2次元マップに、検出した容量と検出した使用度合の対のデータをプロットすると、急速充電や急速放電を繰返す使用方法をしている場合でも、急速充電や急速放電を避ける使用方法をしている場合でも、正常に製造されて正常に機能している電池であれば、所定の範囲内に収まることが確認された。逆にいうと、異常に製造された電池や、異常な高温にさらされた電池は、検出した容量と使用度合の対のデータをプロットすると、所定範囲外にプロットされることが判明した。
本診断装置では、容量と使用度合を示す指標を対にして計測し、その対のデータが正常範囲内か否かを判定するために、正常な電池が正常に劣化したものなのか異常に劣化したものなのかを診断することが可能となる。

本明細書では、「既充電回数」はその時までに電池が充電された回数を示す。「残存充電回数」はその時から電池が使用できなくなるまでの充電回数を示す。「総充電回数」は電池を利用開始してから使用できなくなるまでの充電回数を示す。即ち、既充電回数と残存充電回数の和が総充電回数となる。この関係は、充電時間、放電時間、充電電力量、放電電力量等にも適用される。

二次電池をわずかに放電させてから充電する使用の仕方を繰返していると、二次電池が不活性状態となり、充放電容量が低下してしまうことが知られている。不活性状態の電池は放電し尽くしてから充電すると活性化する。そこで、正常な電池が正常に使用されているのか、正常な電池が不適切に使用されて不活性化しているのか、あるいは異常に劣化しているのかを判別する必要が存在する。
この診断のために、下記の診断装置が有効である。この診断装置は、電池の充放電容量を検出する容量検出手段と、電池の内部抵抗を検出する内部抵抗検出手段と、電池の既充電回数を検出する既充電回数検出手段と、容量と内部抵抗と既充電回数の3次元マップにおいて「正常電池の正常範囲」と「正常電池の不活性範囲」を記憶している記憶手段と、検出された容量と検出された内部抵抗と検出された既充電回数が記憶手段に記憶されている「正常電池の正常範囲」か「正常電池の不活性範囲」か「その他の範囲」に含まれるか否かを判定して電池の状態を判定する判定手段を有する。

二次電池は、長期間放置したり、容量が多く残っている状態で充電することを繰返すと、電池内部の反応体が不活性な状態となる。不活性な状態となった電池の充放電容量は減少する。しかしながら、正常な使用による劣化と比べて、不活性な状態となった電池の内部抵抗は増大量が小さい。この現象に着目して研究を進めた結果、容量と内部抵抗と既充電回数の3次元マップにおいて、検出された容量と内部抵抗と既充電回数の対のデータをプロットすると、正常電池が正常に使用されているときのプロット範囲と、正常電池の不活性状態になっているときのプロット範囲と、異常な電池のときのプロット範囲が異なり、検出された容量と内部抵抗と既充電回数の対のデータのプロット位置がどこの範囲に属するかによって、正常電池が正常に使用されている場合と、正常電池が不活性状態になっている場合と、異常電池が使用されている場合が判別できることが判明した。
上記の診断装置によると、上記によって、電池の状態を判別することが可能となる。

電池の劣化は使用度合に追従して進行するが、使用度合を既充電回数で検出する場合には、既充電回数を補正して使用度合に換算することが好ましい。即ち、診断装置に、電池の温度履歴と容量履歴の少なくとも一方の履歴を検出する履歴検出手段と、検出された履歴に基づいて検出された既充電回数を修正する既充電回数修正手段を付加することが好ましい。
急速充電を多用したために充電時の電池温度が高くなる使用方法が繰返された電池は、既充電回数に対して劣化が進みやすく、正常・異常の判定のためには、実際の既充電回数よりも多くの回数充電されたと評価したほうがよい。同様に、過充電や過放電が繰返された電池は、既充電回数に対して劣化が進みやすく、正常・異常の判定のためには、実際の既充電回数よりも多くの回数充電されたと評価したほうがよい。
既充電回数修正手段を付加すると、より正確に正常・異常を判定することが可能となる。

【実施例】本願発明に係る実施例を図面を参照して説明する。図1は、実施例の構成を示す図である。本実施例は、電池パック1を対象とする装置であり、電池パック1を診断する電池診断装置20、パソコン40、電池パック1を充電する充電装置50で構成される。

本実施例の診断・充電装置で診断する電池パック1は、繰り返し充電可能な二次電池2を備えている。本実施例では、電池2の劣化とそれが正常か異常か等の診断をする。電池パック1は、処理回路3と記憶手段5と温度センサ6を備えている。また、電池パック1は、外部と電気的に接続するためのデータ端子7と、正極端子8と、負極端子9を備えている。データ端子7は、記憶手段5と電気的に接続されている。正極端子8は、電池2の正極と電気的に接続されている。負極端子9は、電池2の負極と電気的に接続されている。
記憶手段5は残容量履歴データ10を記憶している。処理回路3によって電池2の残容量は経時的に演算される。演算された電池2の残容量が記憶手段5に記憶されて、電池2の残容量の履歴を記述する残容量履歴データ10が作成されている。処理回路3は、残容量の演算方法は、充電電流や放電電流を積算して残容量を演算する。
記憶手段5は温度履歴データ11を記憶している。温度センサ6が電池2の温度を経時的に測定する。測定された電池2の温度が記憶手段5に記憶され、記憶手段5に温度履歴データ11が作成されている。
記憶手段5は充電回数データ12を記憶している。充電装置50によって電池パック1を充電するとき、充電装置50によって充電回数データ12は更新され、電池パック1の既充電回数を記述する充電回数データ12が作成されている。
記憶手段5は電池パックデータ13を記憶している。電池パックデータ13は、電池パック1の仕様、特性、製造シリアル(又はロット)番号等を記述している。
記憶手段5は過去検出値データ14を記憶している。電池パック1が電池診断装置20によって診断されたとき、診断時に検出された充電回数や容量や内部抵抗が記憶手段5に記憶されて、過去検出値データ14が作成されている。

記憶手段23は判定基準データ30を記憶している。判定基準データ30は、電池2の劣化状態の判定において基準となるデータである。詳しくは、容量と既充電回数の2次元マップと、内部抵抗と既充電回数の2次元マップである。容量と既充電回数の2次元マップでは、既充電回数に対する容量の値が正常である「正常範囲」が記述されている。また、内部抵抗と既充電回数の2次元マップでは、既充電回数に対する内部抵抗の値が正常である「正常範囲」が記述されている。前者の2次元マップでは、「正常範囲」において容量が所定値以下である範囲が、特に「寿命範囲」と記述されている。正常電池が正常に使用されて、寿命が尽きたときに相当する。後者の2次元マップでは、「正常範囲」において内部抵抗が所定値以上である範囲が、特に「寿命範囲」と記述されている。正常電池が正常に使用されて、寿命が尽きたときに相当する。判定基準データ30は、様々な仕様や特性の電池に対応する複数の2次元マップを記憶している。診断される電池の仕様や特性によって、診断の基準は選択されて使用される。
記憶手段23は変化幅データ32を記憶している。変化幅データ32は、電池2の残存充電回数を演算するときに利用されるデータである。変化幅データ32は、電池2の既充電回数に対応付けて容量の低下幅を記述する容量低下幅データと、電池2の既充電回数に対応付けて内部抵抗の増大幅を記述する内部抵抗増大幅データとからなる。容量低下幅データにおいて、容量低下幅を記述する既充電回数の単位幅は、細かくするほど残存充電回数を正確に測定することができる。しかしながら、容量低下幅を記述する既充電回数の単位幅を細かくするほど、データ容量は大きくなる。容量低下幅を記述する既充電回数の単位幅は、実施する形態に応じて設定するとよい。内部抵抗増大幅データにおいても同様である。
記憶手段23は判定プログラム34を記憶している。判定プログラム34は、電池2の劣化状態の判定において処理回路21が実行するプログラムである。
記憶手段23は充放電プログラム36を記憶している。充放電プログラム36は、接続された電池2を充放電するときに処理回路21が実行するプログラムである。
記憶手段23は内部抵抗演算プログラム38を記憶している。内部抵抗演算プログラム38は、電池2の内部抵抗を測定するときに処理回路21が実行するプログラムである。

充電時、電池パック1では、処理回路3が電池2の充電電流を積算して電池2の残容量を経時的に積算して、記憶手段5の残容量履歴データ10に記述される。また、温度センサ6によって電池2の温度が経時的に測定され、記憶手段5の温度履歴データ11に記述される。

ステップS5では、劣化判定の基準となるデータが選定される。ステップS3で検出した電池パック1の電池パックデータ13に基づいて、記憶手段23が記憶している複数の判定基準データ30から、電池2の診断に適切な判定基準を選定する。電池パック1の仕様や特性が検出されなかったときは、予め定めておいた汎用の判定基準を用いることとしてもよいが、好ましくは電池パック1の仕様や特性によって選定されるとよい。

上述のように、電池診断装置20は、電池2の劣化が正常なのか異常なのか判定して診断することができる。これは、本発明が容量と既充電回数によって電池2の劣化状態を記述する2次元マップを用いて診断するためである。容量のみを用いて電池を診断する形態では、寿命判定値Qzよりも容量の大きい電池(例えば点H、点I、点K)は、すべて正常と診断されてしまう。また、寿命判定値Qzよりも値の小さい電池(例えば点J、点L)は、すべて寿命と診断されてしまう。一方、既充電回数のみを用いて電池を診断する方法でも、既充電回数が同一である電池(例えば点H、点I、点J)は、すべて同一に診断されてしまう。電池診断装置20では、例えば検出された容量がQ3の電池(例えば点I、点K)を、既充電回数から「異常」と「正常」を区別して診断することができる。例えば、点Iで表される劣化状態の電池は、既充電回数に対して容量が少ないため、異常な劣化であると診断されるべきである。しかし、容量のみによる診断では、異常な劣化であることを診断することは困難である。異常な劣化の電池を使用することは、所望する機能を得られないばかりか、電解液の漏洩など二次被害をもたらすこともある。
容量がQ3と検出された電池(点Jと点L)において、既充電回数から「異常」と「寿命」を区別して診断することができる。点Jや点Lで表される劣化状態の電池2は、著しく容量が低下しているため、使用が極めて困難な状態である。点Iで表される劣化状態の電池2は、容量の低下に対して既充電回数が少ないため、異常な劣化(故障している)と判断されるべきであるが、既充電回数を用いて診断しなければ異常な劣化と診断することはできない。このような使用初期の故障は、生産要因(不良品)や使用要因(落下衝撃)に起因することも多く、初期故障を把握することで、電池パック1の直接の使用者のみならず、その管理者や生産者にとって有益な情報となる。

上述のように、電池2の劣化が正常なのか異常なのか判定して診断することができる。これは、本発明が内部抵抗と既充電回数によって電池2の劣化状態を記述する2次元マップを用いて診断するためである。内部抵抗のみを用いて電池を診断する方法では、寿命判定値Rzよりも内部抵抗の小さい電池(例えば点V、点W、点X)は、すべて正常と診断されてしまう。そして、寿命判定値Rzよりも内部抵抗が大きい電池(例えば点U、点Y)は、すべて寿命と診断されてしまう。一方、既充電回数のみを用いて電池を診断する方法でも、既充電回数が同一である電池(例えば点U、点V、点W)は、すべて同一に診断されてしまう。電池診断装置20では、例えば内部抵抗がR2と検出された電池(例えば点Vと点X)において、既充電回数から「故障」と「正常」を区別して診断することができる。例えば、点Vで表される劣化状態の電池は、既充電回数に対して内部抵抗が高いため、異常な劣化であると診断されるべきである。しかし、内部抵抗のみによる診断では、異常な劣化であると診断することは困難である。
内部抵抗がR4と検出された電池(点Uと点Y)において、既充電回数から「異常」と「寿命」を区別して診断することができる。点Uや点Yで表される劣化状態の電池は、著しく内部抵抗が上昇しているため、使用が極めて困難な状態である。点Uで表される劣化状態の電池2は、内部抵抗の上昇に対して既充電回数が少ないため、異常な劣化(故障している)と判断されるべきであるが、既充電回数を用いて診断しなければ異常な劣化と診断することはできない。第2の診断においても、初期故障を把握することができ、電池パック1の直接の使用者のみならず、その管理者や生産者にとって有益な情報を得ることができる。

図6に示す総合診断基準69は、判定基準データ30の2次元マップ60、61を複合することによって、容量と内部抵抗と既充電回数によって電池の状態を記述する3次元マップを形成している。総合診断すると、正常電池が正常である場合と不活性状態である場合とを区別することが可能となる。

複数の容量と既充電回数の対のデータを用いることにより、既充電回数の増加に対して容量が低下する傾向を加味して残存充電回数を推定することができる。既充電回数の増加に対して容量が低下する傾向は、電池が使用される形態によって異なる。本実施例によれば、様々な使用形態の電池に対して、残存充電回数を精度よく推定することができる
変化軌跡91の作成においては、統計演算等に用いられる汎用の軌跡作成方法を用いることができる。検出されたデータの対が少ないときは、既充電回数に対する容量の変化幅の経験的データを加味して変化軌跡の作成を行うことで、信頼性の高い軌跡を作成することもできる。このとき、記憶手段23に記憶している変化幅データ32を用いてもよい。
上述では複数の容量と既充電回数の対のデータを用いて残存充電回数を推定する場合を説明したが、内部抵抗を用いて行われる場合も同様の流れとなり、同様に残存充電回数を推定することができる。
