本発明は、内燃機関用の電磁式燃料噴射弁に関する。

【従来の技術】
従来より、自動車等の内燃機関においては、エンジン制御ユニットからの電気信号により駆動する電磁式の燃料噴射弁が広く用いられている。従来の燃料噴射弁は、中空筒型の固定コア(センターコア)の周りに電磁コイルおよびヨークが配置され、電磁コイルを収納するヨークの下部には、弁体を有する可動子を内装したノズルボディが取付けられ、この可動子が戻しバネの力を受けて弁座側に付勢される構造となっている。

従来の電磁式燃料噴射弁としては、例えば、下記特許文献1に記載されるように、部品点数の削減や組立性を向上させるために、複合磁性材料で形成した1本のパイプを磁性化するとともに、その中間部のみを誘導加熱などにより非磁性化することで、磁性の燃料コネクタ部、非磁性の中間パイプ部及びバルブボディ部を一体形成したものが知られている。この電磁式燃料噴射弁においては、燃料コネクタ部内に円筒状の固定鉄心を圧入し、バルブボディ部に弁体付の可動コアを内装している。また、パイプの中間外周部に電磁コイルを配置し、電磁コイルの外側にヨークを配置している。電磁コイルを通電すると、ヨーク、燃料コネクタ部、固定コア、可動コア、バルブボディ部、ヨークに磁気回路が形成され、可動コアが固定コア側に磁気吸引される。非磁性部は、燃料コネクタ部とバルブボディ部間の磁束の短絡を防止するために用いられている。

【発明が解決しようとする課題】
ところで、上記従来技術にあっては、パイプの中間に非磁性の中間パイプ部を設けているが、その中間パイプ部では、十分な磁束の漏れを防止することができず、磁束の漏れによる可動コアを吸引する磁気力が低下し、応答性が低下するという問題があった。

特に、近年、ガソリンエンジンにおいても燃料を内燃機関のシリンダ内に直接噴射させる燃料噴射弁が実用化されている。直接噴射式の燃料噴射弁においては、ヨーク下部に設けるノズルボディを細身で長めにした、いわゆる、ロングノズルタイプのインジェクタが提案されている。ロングノズルインジェクタは、シリンダヘッドに取付ける場合に、シリンダヘッド付近に吸気弁、吸気管等の部品が密集している場合に、スペースの取らない細身のノズルボディだけをシリンダヘッド上に位置させ、ヨークやコネクタモールドなどの大径の胴体部分は他の部品やシリンダヘッドと干渉しないように離して設置できるので、取付の自由度が高い利点がある。しかしながら、ノズルボディが長くなる分、可動コアによって駆動されるノズルが長くなり、重量も増加するため、磁気力低下による応答遅れが顕著な問題となる。

本発明は、上述した事情に鑑みてなされるもので、応答性の向上を図った電磁式燃料噴射弁を提供することを課題とする。

【課題を解決するための手段】
上記目的を達成するために種々の発明を提案する。そのうちの幾つかの特徴は次の通りである。

すなわち、噴射弁本体の軸方向の燃料通路を構成する中空筒型の固定コア側に磁気吸引される可動コアと、弁体と、前記可動コア及び前記弁体の間を連結する中空の中間要素と、を備えて可動子を構成し、前記中間要素は、前記可動コア側の上筒部と、該上筒部よりも小径であって前記弁体側となる下筒部と、これら前記上筒部及び前記下筒部を連結する連結部とを有し、該連結部には、前記燃料通路を通過する燃料の圧力を積極的に受ける面を形成したことを特徴としたものである。

【発明の実施の形態】
以下、図面を参照して本発明の実施の形態を説明する。
最初に、図1を用いて、本実施形態による電磁式燃料噴射弁の全体構成について説明する。図1は本発明の一実施形態による電磁式燃料噴射弁の全体構成を示す縦断面図である。

図1において、燃料噴射弁100は、開弁時に噴射弁本体の上部から燃料が流入し、軸方向に流れて、噴射弁下端に設けたオリフィス27より燃料が噴射される、いわゆるトップフィード式のものであり、以下、このような燃料噴射弁100について説明する。

燃料噴射弁100の軸方向の燃料通路は、主として、燃料導入のための中空筒型である固定コア1と、下部にフランジを有する中空のシールリング19と、外周にテーパを有する中空のノズルハウジング13と、ノズルホルダ14と、弁座付きのオリフィスプレート16とを各要素として構成されている。

ここで、図2を用いて、本実施形態による電磁式燃料噴射弁の一部の構成について説明する。図2は、本発明の一実施形態による電磁式燃料噴射弁の一部の断面図であり、図2(A)は、第1の例の断面図、図2(B)は、他の例の断面図である。

図2(A)に示すように、シールリング19の上端部は、符号W1で示される箇所で、固定コア1と圧入嵌合し、溶接されている。また、シールリング19の下端部にはフランジ19aが設けられ、符号W2で示される箇所にて、ノズルハウジング13と圧入嵌合し、溶接されている。この溶接は、円周方向に行われ、噴射弁組立前に予め結合されている。即ち、シールリング19と固定コア1の間、及びシールリング19のフランジ19aとノズルハウジング13の間は、圧入嵌合により固定される。なお、両者の間を円周方向に溶接するのは、上述したように、固定コア1と、シールリング19と、ノズルハウジング13とが燃料通路を形成するため、燃料の漏れを防止するためである。圧入嵌合後にシールリング19を溶接する場合の方が、シールリング19を固定コア1やノズルハウジング13と溶接だけにより固定する場合と比べて、溶接による熱歪みの影響を低減することができる。本実施形態では、ノズルハウジング13の内径r1に比べて、シールリング19の内径r2が大きくなるように形成されている(r2>r1)。

次に、図1に示すように、ノズルホルダ14は、ストローク調整リング17を介して、ノズルハウジング13の下部に収納されている。ノズルハウジング13の下端部は、塑性流動結合によるメタルフローにより、ノズルホルダ14に固定されている。プランジャロッドガイド18は、ノズルホルダ14内部に、圧入により固定されている。

以上のようにして、固定コア1、シールリング19、ノズルハウジング13、ストローク調整リング17、ノズルホルダ14とが一連に結合されて、一つの燃料通路組立体が構成されている。

上記燃料通路組立体の内部には、円筒型の可動コア10、細長の弁体5、ジョイント11、質量体8、戻しバネ7、Cリングピン6等が組み込まれている。弁体5には、弁ロッドが含まれている。可動コア10と、弁体5と、ジョイント11とは結合され、可動子12を構成している。ジョイント11は、可動コア10と弁体5の間に介在する中間要素として設けられている。戻しバネ7は、可動子12をオリフィスプレート16の弁座16a側に付勢している。Cリングピン6は、横断面がCリング形状であり、戻しバネ7のバネ力を調整する部材として設けられている。

固定コア1及びシールリング19との圧入嵌合する位置の外周には、電磁コイル2が配置されており、その外側には、ヨーク4が固定コア1に圧入嵌合されている。ヨーク4の下端部は、ノズルハウジング13と溶接結合されており、電磁コイル2を収納する組立体が構成されている。

燃料噴射弁100は、電磁コイル2に通電すると、ヨーク4、固定コア1、可動コア10、ノズルハウジング13により磁気回路が形成され、それによって、可動コア10が戻しバネ7の力に抗して固定コア1側に吸引されることで、開弁動作が行われるようになっている。電磁コイル2の通電を止めると、戻しバネ7の付勢力により、可動子12がオリフィスプレート16の弁座16aに当接して弁が閉じるようになっている。すなわち、閉弁動作が行われるようになっている。本例では、固定コア1の下端面が開弁動作時に可動子12を受け止めるストッパとしての役割をなしている。

次に、本実施形態の燃料噴射弁100に用いられる各部品の特徴について説明する。

固定コア1は、磁性ステンレス鋼であり、プレス加工及び切削による細長の中空円筒型に形成されている。固定コア1の中空部は、燃料通路となっており、その内周部には、断面がCの字状のCリングピン6が圧入されている。Cリングピン6の圧入量により、戻しバネ7の荷重が調整されている。また、Cリングピン6の上部には、燃料フィルタ24が装着されている。

シールリング19は、非磁性金属からなっている。なお、弱磁性金属を用いることも可能であるものとする。シールリング19は、図2(A)に示すように、下端部のようなフランジ部19aを有しており、断面の形状はL字型をなして形成されている。固定コア1とノズルハウジング13とは、シールリング19を介して結合されている。この時、固定コア1の下端面とノズルハウジング13の上端面の位置は、概ね一致するように結合されている。

ここで、シールリング19のフランジ部19aは、ノズルハウジング13の上端部に形成されたザグリ13bに収納されている。フランジ部19aの高さ及びノズルハウジング13のザグリ13bの深さは、共に、1〜2mm程度が適当であり、シールリング19のフランジ部19aは、電磁コイル2にて発生した磁束を遮断し、ノズルハウジング13、可動コア10、固定コア1へと効率よく導く構造となっている。従来の構造では、ノズルハウジング13とシールリング19とが一体化されているような構造であり、シールリング19に相当する部分を非磁性化処理しているため、磁束の遮断が十分でなく、磁束の漏れが生じていたため、磁気力が低下している。それに対して、上述の構造とすることにより、磁気回路であるノズルハウジング13、可動コア10、固定コア1に磁束を集中させることが可能となり、可動子12を吸引するために必要な磁気力を発生することが可能となる。従って、開弁時の応答性を向上させることができる。

なお、図2(B)に示すように、シールリング19cを非磁性金属及び弱磁性金属で中空円筒型として、ノズルハウジング13及び固定コア1を結合することでも、可動子12を吸引するための磁気回路に漏れ磁束が生じるのを防止することができる。

次に、図2(A)に示すように、ノズルハウジング13は、磁性材からなり、外周部にはテーパ部を有している。さらに、ノズルハウジング13は、座ぐり13b、13cを備えている。座ぐり13bは、シールリング19を収納し圧入嵌合するためのものであって、圧入嵌合した状態でシールリング19のフランジ部19aの上端面がノズルハウジング13の上端面よりもわずかに突出る形状となっている。この突出しは、溶接時における組立誤差を極力防止するためである。

シールリング19とノズルハウジング13が結合された後、シールリング内周19bは、固定コア1との圧入嵌合の為、切削及び研削が行われる。これによりノズルハウジング内周13aの径(r1)に比べて、シールリング内周19bの径(r2)が大きく設定され、加工によりシールリング内径19bとノズルハウジング13との同軸度を高精度に仕上げることが可能になるため、固定コア1の組立誤差を極力少なく防止でき、噴射弁100自体の動作を安定化するとともに、燃料シールである図1のOリング21及びバックアップリング22を適正使用範囲内にて使用することが可能である。

シールリング19は、固定コア1とノズルハウジング13とを、符号W1、W2の位置の2箇所において溶接結合される。このような溶接箇所において内周間をシールすることにより、噴射弁本体100を通過する燃料の漏れを防止することができる。

また、溶接部W1をシールリング19の薄肉部に溶接をすることにより、溶接に必要とする熱エネルギーの省力化を図ることができ、また、溶接の熱により噴射弁本体の部品に熱変形が生じるのを防ぐことができる。

ノズルハウジング13は、ノズルホルダ14の一部及びストローク調整リング17を収納するための座ぐり13cを備え、ノズルハウジング13とノズルホルダ14との結合するために必要な環状溝13dを有している。

図1に示すノズルハウジング13とノズルホルダ14の結合は、ノズルハウジング13の端面を押圧して塑性変形させ、ノズルホルダ14の最大外径部に形成された2本の溝14aに流動させることで結合するメタルフローにより、ノズルホルダ14の固定及び内周部をシールして、噴射弁本体100を通過する燃料の漏れを防止するようになっている。

図2(A)に示すように、ノズルハウジング13は、上端部外周部に段付部13eが形成されており、図1に示した中空円筒形状のヨーク4とインローを構成するようになっている。なお、インローを構成することにより、電磁コイル2を収納した後、ヨーク4とノズルハウジング13を溶接結合する際の位置ずれを防止することができる。

本実施形態におけるヨークブクミ52の製造工程の特徴的なことは、各部品を一方向から順次積層していることである。すなわち、図8に示すヨークブクミ52を製造するには、最初に、ノズルハウジング13の上部方向から、シールリング19が圧入嵌合され、さらに、溶接される。次に、シールリング19の上部方向から、固定コア1が圧入嵌合され、溶接される。次に、ノズルハウジング13の上部方向から、電磁コイル2を固定コア1の軸方向より挿入し、さらに電磁コイル2の外周部を覆うようにヨーク4を固定コア1の軸方向より圧入する。そして、ノズルハウジング13とヨーク4の対向部外周を全周溶接により接合する。さらに、電磁コイル2のピン端子20を曲げ、樹脂モールド23を施すと、これによって、図8に示すようなヨークブクミ52が形成される。

以上のように、本実施形態によるヨークブクミ52は、各部品を一方向から順次積み重ねて製造するため、ヨークブクミ52の製造の自動化を容易に行うことができる。

図1に示した燃料噴射弁100のロングノズル部14bは、エンジン105のシリンダヘッド106に直接設ける噴射方式において、吸気弁101、吸排気弁の駆動機構102、吸気管103等の実装密度が高い場合に、大径の噴射弁胴体部をこれらの部品やシリンダヘッド106から離した位置(干渉しない位置)に置くことができ、取り付けの自由度を高める利点を有している。また、従来は燃料噴射弁100をシリンダヘッドに取付けた場合、大径のヨーク底部とシリンダヘッドの間にガスケットを配置してエンジンの燃焼ガス漏れを防いでいたが、本実施形態では、細身のロングノズル部14bの外周に設けたシール部材26により、ロングノズル部14bの外周とその挿入穴104(シリンダヘッド106側)の内周間をシールしてエンジンの燃焼ガス漏れを防止するので、そのシール位置での燃焼受圧面積を小さくできる。また、シール部材の小形簡易化、コスト低減を図ることができる。

図1に示すように、ノズルホルダ14の下端(先端)には、オリフィスプレート16と、燃料旋回子(以下、「スワラー」と称する)15とが設けられている。これらの部材14、15、16は別部材により成形されている。

一方、図11(C)に示すように、スワラー15の下面には、その外周縁に環状段差の環状流路29が形成されており、その環状流路29と中央孔25との間に、燃料旋回形成用の通路溝30が複数、例えば6個配設されている。通路溝30は、スワラー15の外径側から内径にほゞ接線方向に向けて形成されており、通路溝30から中央孔25の下端に向けて噴出する燃料に旋回力が生じるように設定がなされている。環状流路29は、燃料溜りとするために設けられている。

また、図11(A)に示すように、スワラー15の外周には、三辺の面取り15′が形成されている。その面取り15′は、スワラー15をノズルホルダ14の先端に嵌合させたときに、ノズルホルダ14の内周との間に燃料通路31を確保すると共に、案内溝28、通路溝30等の加工時に基準とする役割をなしている。スワラー15の外周に設けたR面は、ノズルホルダ14の先端内周に嵌まり合うようになっている。スワラー15の形状を上記のようにRをつけたほぼ正三角形に近い形とした場合には、それ以上の多角辺のチップよりも燃料流量を充分に確保し得る利点を有している。

図12に示すように、可動コア10の下側の外周部には、薄肉部10dが全周に亘って設けられている。図1に示すシールリング19は、非磁性体で構成されているため、磁気回路は構成しないものであるが、シールリング19の下端のすぐ下に位置するノズルハウジング13と可動コア10の部分が磁気回路を構成する。さらに、可動コア10の下端部は、磁束密度が低下するため、磁気回路としては機能しないものである。この磁気回路としては機能しない可動コア10の下端部に、薄肉部10dが設けられている。薄肉部10dは、磁気回路としては機能しないため、肉薄形状としても磁気回路の特性に影響を与えないものであり、一方、薄肉化することにより、可動コア10の重量を軽減できるため、可動部分である可動子12の重量を低減して、開弁時の応答性を向上させることができる。

以上説明したように、本実施形態では、板バネ9が質量体(第1の質量体)8を受け、ジョイント11の板ばねである連結部11bが可動コア(第2の質量体)10を受けるので、質量体8及びそれを受ける板ばね機能(ダンパー機能)が2重構造になっている。

In the direct injection type fuel injection valve, a so-called long nozzle type injector has been proposed in which a nozzle body provided at a lower portion of a yoke is slender and long. When installing a long nozzle injector on the cylinder head, if the intake valve, intake pipe, and other parts are closely packed near the cylinder head, only the thin nozzle body that does not take up space is positioned on the cylinder head.
