本発明は注文に合わせて鋼ストリップを提供するシステム及び方法全般に関し、より明細には、顧客指定の鋼ストリップ要件を、顧客指定の鋼ストリップ製品を製造するよう作動可能な連続ストリップ鋳造工程を制御する工程作動パラメータに変換するシステム及び方法に関する。

【従来の技術】
従来の鋼産業工程で、鋼製品に関し、特に機械的及び寸法上の特性について顧客の注文を満たすのは複雑で時間が掛かり、成し遂げるのに典型的には10週間若しくはそれ以上の期間が必要となり得る。図1には、一例として、顧客注文の鋼ストリップ製品を製造する従来の工程10フローを示すフローチャートを示している。本明細書で使う「ストリップ」という語は5mm厚以下の製品を意味すると理解すべきである。

工程10は段階12で始まり、鋼製造業者が顧客の注文、典型的には鋼ストリップ製品の機械的及び寸法上の要件並びに所望量に関し述べたもの、を受ける。その後の段階14で、鋼製造業者は、顧客の注文をもとに製品の広範な特性を達成するための特定の鋼ケミストリ(chemistry)要件を決定する。ケミストリ要件は、(ケミストリが機械的及び仕上げ特性の主要決定因子であったインゴット鋳造/熱間圧延テクノロジーに大抵は由来している)利用可能な鋼ケミストリの巨大なレシピリスト(recipe list)から選択される。その後の段階16で、鋼製造業者は、鋼ケミストリ要件に応じて形成される溶融鋼から鋼スラブを製造するのに使われる、鋼鋳造工程の操作パラメータ及び/又はセットポイントに対応する鋳造パラメータを決定する。段階18で、鋼製造業者は、顧客の厚等の寸法上の要件を得ることに最初は集中し、次いで最終製品特性を得るのに必要となり得る追加の下流側処理段階を完成させて下流側スラブ処理要件を決める。斯かる下流側スラブ処理要件は、例えば、(a)熱間ストリップミル処理装置の熱間ミル炉(hot mill furnace)操作パラメータ及び/又はセットポイントに対応するスラブ再熱パラメータ、(b)熱間ストリップミル処理装置のミル圧延操作パラメータ及び/又はセットポイントに対応する熱間圧延パラメータ、(c)冷間ミル処理装置の酸洗い・冷間圧延操作パラメータ及び/又はセットポイントに対応する冷間圧延パラメータ、及び(d)熱処理装置の熱処理操作パラメータ及び/又はセットポイントに対応する熱処理パラメータ、のうちのいずれか1つ又は組合せを含み得る。

段階18から、工程10は段階20に進み、鋼製造業者は指定の鋼製品のケミストリ要件に応じた1バッチ(batch)の溶鋼を製造し、段階16で確立の鋳造パラメータに応じて鋼製品をスラブストック(slab stock)に鋳造する。しばしば、(5トンもの少量であり得る)顧客の注文は、1製鋼ヒート(one steelmaking heat)−特定の鋼プラント容量次第であるが、典型的には100〜300トン−を満たすのに充分な注文となるまでプールされる。これにより特定の顧客の注文をこなし得る期間の遅れが更に追加され、製造に掛かる全期間が10週間を優に超えて延びてしまう。いずれにしろ、工程10は段階20から段階22に進み、スラブストックが段階18で確立のスラブ再熱・熱間圧延パラメータに応じて再熱され、熱間ストリップミル装置で熱間圧延されて所定厚の鋼のコイルストック(coil stock)を造る。その後の段階24で、コイルストックは段階18で確立の酸洗い・冷間圧延パラメータに応じて酸洗いされ、冷間ミルで冷間圧延されて、巻きストックの厚を顧客指定の厚に減らす。最後に、段階26でコイルストックは段階18で確立の熱処理パラメータに応じて熱処理装置で熱処理され、顧客の注文の要件に合うようコイルストックを焼きなます。

【発明が解決しようとする課題】
上記したタイプの従来の鋼ストリップ製造では、(典型的には50を超す)多くの異なる鋼等級を製造する必要があり、それらは最初はスラブに鋳造され、次いで複雑な熱間圧延スケジュールを介して熱間ストリップミルで処理されて、1.5mmもの薄さであって、全般に300〜450MPaの範囲の降伏強さを持つ製品を造る。顧客がもっと薄い材料又はこの範囲外の特性を要求する場合は、酸洗いライン、冷間圧下ミル、焼きなまし炉を含む後続処理が必要である。

上記した従来の鋼ストリップ製造工程の主たる欠点は、期間が非常に長いことであり、顧客の注文を満足させる鋼製品を製造するのに、典型的には10週間又はそれ以上もの期間が必要である。従って必要なのは、顧客指定の鋼ストリップ製品を製造するのに要する時間を大幅に減らすことによって顧客のニーズにより応じた改良された鋼ストリップ製造工程である。

【課題を解決するための手段】
上述の従来技術の欠点を解決するのが本発明である。本発明の1局面によれば、顧客指定の鋼製品を製造する連続ストリップ鋼鋳造工程の制御方法は、鋼製品について該製品の顧客指定の要件を含んだ注文を受け、前記鋼製品を製造する連続ストリップ鋼鋳造工程を制御する複数の工程パラメータに、前記顧客指定の要件をマッピングし、前記連続ストリップ鋼鋳造工程のオペレータへの工程変更レポートに、前記複数の工程パラメータを表示することを含む。

本発明の原理の理解を促進するため、以下、図面に示した好適な実施の形態について言及し、それを記述するのに特定の言葉遣いを用いる。しかしながら、それは本発明の範囲の限定を意図したものでなく、本発明の属する分野の当業者なら普通そうなるように、示した実施の形態の変更例や更なる改変例、説明した本発明の原理の更なる適用が考えられる、と理解される。

本発明は連続ストリップ鋳造機で鋼ストリップを製造することに基づいている。出願人は、双ロール鋳造機形式の連続ストリップ鋳造機で鋼ストリップを鋳造する分野において広範な研究・開発事業を行なってきている。一般に、双ロール鋳造機で連続的に鋼ストリップを鋳造するには、内部を水冷されている一対の相互方向に回転する水平鋳造ロール間に溶鋼を導くことにより動いているロール表面上に金属殻が凝固してロール間のロール間隙にて合わされてロール間のロール間隙から下方に送給される凝固ストリップを生み出す。「ロール間隙」(nip)という語は、ロール同士が最接近する領域一般を指すものとして用いる。溶融金属は取鍋から小容器へと注がれ、そこからロール間隙上方に位置した金属供給ノズルを介し流下してロール間のロール間隙へ向かうことにより、ロール間隙直上のロール鋳造表面に支持されロール間隙長さ方向に沿って延びる溶融金属の鋳造溜めを形成することができる。通常この鋳造溜めを間に囲い込むのは、溢流しないよう鋳造溜めの2端を堰き止める、ロール端面に摺動係合保持された側板又は堰であるが、電磁バリヤ等の代替手段も提案されている。この種の双ロール鋳造機での鋼ストリップの鋳造は、例えば、アメリカ特許第5,184,668号、第5,277,243号及び第5,934,359号で記述されている。それら全てを、言及することによりここに明示的に組み入れる。

出願人は、ストリップを連続鋳造し、その後、下流側ストリップ処理パラメータを選択的に変更することにより、広範囲の微構造を、従って広範囲の機械的特性を有する所与の組成の鋼ストリップの製造が可能であることを見出した。例えば、出願人は、ケイ素/マンガンキルドされた平炭素鋼を含む平炭素鋼について行なった研究から、ストリップをオーステナイトからフェライトに変態させるため0.1℃/秒〜超100℃/秒の範囲で冷却速度を選択することにより200MPa〜超550MPaの範囲の降伏強さを持つ鋼ストリップを製造できることを見出した。従って、出願人により認識された連続ストリップ鋳造の自由度の一例は、所与の組成の鋼ストリップを鋳造する連続ストリップ鋳造機の生産工程を、オーステナイトからフェライトへの変態温度範囲で鋳造ストリップが選択的に異なる冷却速度となることができるように制御でき、その結果、様々な異なる微構造、従って機械的特性の選択ができるようストリップを製造できることである。

出願人は、通常、連続ストリップ鋼鋳造工程の下流側ストリップ処理パラメータを選択的に変更することにより、製造(即ち、顧客指定の)要件に合わせるため連続ストリップ鋳造機を操業することに関してかなりの柔軟性を実現できることを発見した。これは、所与の寸法上の仕様及び様々異なる機械的特性の鋼ストリップについて顧客の出す注文品を単一製造工程の単一鋼ケミストリで製造できることを意味する。加えて、これは、生産工程の調整を、生産工程の進行中にリアルタイムで行なえることを意味する。このことは短い転換時間内で注文品についての顧客の要求に合わせることに関した連続ストリップ鋳造の重要な利点であると認識された。

本発明の好適な実施の形態についての以下の記述は、双ロール鋳造機を用いる鋼ストリップの連続鋳造に関してである。本発明は双ロール鋳造機の使用に限定されるものではなく、他の型の連続ストリップ鋳造機にも範囲が及ぶ。

図2に関し、連続ストリップ鋼鋳造装置/工程50が、本発明によって鋼ストリップが製造できる製造ラインの連続する部分として示されている。図2及び3で示している双ロール鋳造機は全般に54として示され、それの製造する鋳造鋼ストリップ56が移行路52を通ってガイドテーブル58にわたり、ピンチロール60Aで構成されたピンチロールスタンド60へ至る。ピンチロールスタンド60を出た直後、ストリップは、1対の圧下ロール62A及びバックアップロール62Bで構成される熱間圧延機62を通って熱間圧延されてその厚みを減らす。圧延されたストリップはランアウトテーブル64上を通って水ジェット66により強制冷却でき、1対のピンチロール70A及び70Bで構成されるピンチロールスタンド70を経てからコイラ68に至る。

さて図3に関し、双ロール鋳造機54を構成する主機械フレーム72が、鋳造表面74A及び74Bを有する1対の平行鋳造ロール74を支持する。鋳造作業時に溶融金属が取鍋(図示せず)からタンディッシュ80へ、耐火シュラウド82を介して分配器84へ、そして金属供給ノズル86を介して鋳造ロール74間のロール間隙88へと供給される。斯くしてロール間隙88に送給された溶融金属はロール間隙88上方に溜め92を形成し、この溜め92をロール端で囲い込むのが1対の側部閉止堰又は板90であって、側板ホルダに接続された流体圧シリンダユニットで構成された1対のスラスタ(図示せず)によりロール端に当てがわれる。溜め92の上面(通常、「メニスカス」レベルと呼ばれる)が供給ノズル86下端より上となることにより供給ノズル86下端がこの溜め92に浸漬してもよい。

本発明によれば、鋼ストリップについての顧客の注文が図4のコンピュータシステム150等の多目的コンピュータシステムに入力され、以下でより充分に記述される仕方で処理され、図2及び3に関し上述した連続鋼ストリップ鋳造工程50等の連続鋼ストリップ鋳造工程を制御する工程パラメータ及び/又は工程セットポイントを決め、それにより顧客の注文を満たす。図4に関し、多目的コンピュータシステム150が含む多目的コンピュータ152は、従来のディスクトップパソコン(PC)、ラップトップ又はノートブックコンピュータ、又は、以下で述べる仕方で作動するよう構成されている他の公知の多目的コンピュータであってよい。コンピュータシステム150は、顧客の注文に関する情報を入力するためコンピュータ152に電子接続された従来のキーボード154を含み、1つ又は組合せの出力装置を含むことができる。例えば、コンピュータ152はプリンタ156に電子接続でき、その場合、コンピュータ152は工程変更レポート等のレポートの形での1組の工程パラメータを印刷するよう構成でき、工程変更レポートは図2及び3に示した連続鋼ストリップ鋳造工程50等の連続鋼ストリップ鋳造工程を、顧客注文の鋼ストリップ製品を製造するように制御する工程パラメータ及び/又はセットポイントを陳述する。1つの実施の形態によれば、工程50等の連続鋼ストリップ鋳造工程のオペレータは、工程変更レポートを見て連続鋼ストリップ鋳造工程に対応の物理的変化を行ない、それにより顧客注文の鋼ストリップ製品を製造する。

さて図5に関し、示したフローチャートは、図2及び3に関して表示・記述された工程50等の連続ストリップ鋼鋳造工程を制御して顧客指定の鋼ストリップ製品を製造する工程200の1つの好適な実施の形態を示している。工程200は初期段階202で始まり、指定の機械的特性又は製品仕様を有する鋼ストリップ製品についての顧客注文を受ける。1つの実施の形態において、製品仕様には鋼製品の所望の等級、所望のストリップ厚及び全ストリップ量が含まれるが、本発明は顧客注文の製品に関する追加の又は代替の情報を求めることも考慮している。その後の段階204で、製品仕様が、そのための任意の公知メカニズムを介しコンピュータ152に入力される。例えば、オペレータがキーボード154を介し情報をコンピュータ152に打ち込むことができる。又は、情報がフレキシブルディスク等の記憶媒体で顧客から提供される場合には、オペレータは単に記憶媒体ユニット160を介し情報をコンピュータにアップロードできる。若しくは、本発明は添付図面に示していない他の公知技術で製品仕様をコンピュータ152に入力することも考慮している。斯かる他の公知の技術は、コンピュータ152と顧客のコンピュータとの間の電話モデムを介した製品仕様の転送、インターネット接続を介した製品仕様の転送、等を含み得るが、それらに限定されるものではない。

いずれにしろ、工程200は段階204から段階206に進み、コンピュータ152は、段階204でコンピュータ152に入力の製品仕様に基づき顧客注文の鋼製品を製造するよう、工程パラメータ及び/又は工程セットポイントを演算して工程50等の連続鋼ストリップ鋳造工程を制御するよう作動可能である。本発明によれば、コンピュータ152は、顧客注文の鋼製品を製造するよう連続鋼ストリップ鋳造工程を制御する1組の工程パラメータ/セットポイントに対し、段階204でコンピュータ152に入力の製品仕様に関した1組又は複数組の規則をプログラミングされる。その1組又は複数組の規則は1又は複数の表、1又は複数のグラフ、1又は複数の等式、等のいずれか1つ又は組合せとして実現できる。実証的な1組の規則の例を以下の表I、II及びIIIに示す。
