本発明は、光モジュール、及び光モジュールの製造方法に関するものである。

【従来の技術】
発光モジュール、受光モジュール、及び合分波モジュールなどの光モジュールを組み立てる際には、レンズなどの光学部品を保持する部材を、YAGレーザ溶接などによって他の部材と接合する工程が必要となる。この工程は、通常光学部品の光軸を調整した後に行われる。しかし、光学部品を保持する部材と他の部材とを溶接することによって、光学部品の光軸がずれる場合がある。これを防止するために、例えば非特許文献1では、溶接に用いるYAGレーザ光の好適な照射条件が開示されている。

【発明が解決しようとする課題】
しかしながら、光学部品を保持する部材と他の部材とを溶接する際には、YAGレーザ光の照射条件を適切に設定しても、わずかな光軸のずれを生じてしまうことが多い。また、光学部品を保持する部材と他の部材とを接合する方法としては、YAGレーザ溶接に限らず、はんだや接着剤による方法も有用である。はんだや接着剤によって接合する場合においても、はんだや接着剤が硬化する過程でわずかな光軸のずれが生じる。特にレンズなどの光受動部品の場合、高い精度での光学的結合が必要になるので、わずかな光軸のずれによっても光モジュールの特性が劣化することとなる。

本発明はこのような問題点を鑑みてなされたものであり、光学部品の光学的結合を高い精度で行うことが可能な光モジュール及び光モジュールの製造方法を提供することを目的とする。

【課題を解決するための手段】
本発明による光モジュールは、第1の部材と、第1の部材へ向かって貫通する少なくとも3つのネジ孔を有するとともに、第1の部材に接合され、光学部品を保持する第2の部材と、第2の部材のネジ孔に螺合しており、先端が第1の部材に当接するネジとを備えることを特徴とする。

上記した光モジュールによれば、第2の部材のネジ孔に螺合して第1の部材に当接するネジのネジ孔への挿入深さを調節することによって、第1の部材と第2の部材との接合部分を変形させて、第1の部材と第2の部材との相対角度を微小変化させることができる。従って、第1の部材と第2の部材との接合後にネジを用いて光学部品の光軸を微調整することができるので、光学部品の光学的結合を高い精度で行うことが可能となる。

(第1の実施の形態)
図1は、本発明による光モジュールの第1実施形態としての合分波モジュールを示す斜視図である。また、図2は、図1に示された合分波モジュール1のI−I断面を示す断面図である。この合分波モジュール1は、複数の波長成分を含む光を光ファイバ13aから受けて、所定波長の光を光ファイバ13bへ取り出し、残りの波長成分を含む光を光ファイバ13cへ出射する機能を有する。または、合分波モジュール1は、光ファイバ13bから所定波長の光を受けるとともに、光ファイバ13cから所定波長とは異なる波長の光を受け、これらの光を合波して光ファイバ13aへ出射する機能を有する。

図1及び図2を参照すると、合分波モジュール1は、コリメータ3a、ブッシュ5a、ベース部材7a、及びネジ9aを備えている。本実施形態では、コリメータ3a及びブッシュ5aが、集光レンズ19a及び光ファイバ13bといった光学部品を保持するための第2の部材に含まれる。また、本実施形態では、ベース部材7aが、第1の部材に含まれる。

コリメータ3aは、集光レンズ19a及び光ファイバ13bを保持している。コリメータ3aは、中空の筒状部材14を有している。筒状部材14の一端は、その外形が球面状に形成されて球面11となっている。また、筒状部材14の一端には、球面11を貫通する開口21が設けられている。開口21の内径は、筒状部材14の中空部分の内径よりも小さく形成されており、その段差部分に集光レンズ19aが保持されている。また、筒状部材14の他端には、フェルール15aによって保持された光ファイバ13bがフェルール15aとともに挿入されている。光ファイバ13bは、その軸が集光レンズ19aの軸と略一致するように固定されている。また、開口21は、光ファイバ13bにおいて入出射される光L2が通過できるように形成されている。

ブッシュ5aは、コリメータ3aを支持する部材である。ブッシュ5aは、所定厚さを有する円盤状を呈している。また、ブッシュ5aには、中央部分を厚さ方向に貫通する開口部51が形成されている。開口部51は、その中心軸方向と垂直な方向の断面が円形状に形成されている。ブッシュ5aは、コリメータ3aの一端に形成された球面11と開口部51において接しており、コリメータ3aを支持している。円形の開口部51と球面11とが接しているので、合分波モジュール1の光軸調整の際に、コリメータ3aとブッシュ5aとの相対角度を変化させることが可能となる。コリメータ3aとブッシュ5aとは、光ファイバ13bの光軸方向と光L2の光軸方向とが略一致する角度で互いに固定されている。

本実施形態では、コリメータ3aとブッシュ5aとが、YAGレーザ光を用いたスポット溶接により固定されている。スポット溶接はコリメータ3aとブッシュ5aとが接する部分における所定の3点においてなされており、スポット溶接された箇所にコリメータ3a及びブッシュ5aが溶融して接合部分27が形成されている。コリメータ3aとブッシュ5aとの固定方法としては、これ以外にも、例えば紫外線硬化樹脂や熱硬化樹脂などの接着剤、もしくははんだ等によって互いに接着する方法でもよい。

ベース部材7aは、ブッシュ5aを支持するための部材である。ベース部材7aは、板状を呈しており、主面73を有している。そして、ベース部材7aの主面73と、ブッシュ5aのコリメータ3aが固定された面とは反対側の面とが対向するように、YAGレーザ光を用いたスポット溶接によってベース部材7aとブッシュ5aとが互いに固定されている。スポット溶接はベース部材7aとブッシュ5aとが接する部分のうち所定の3点においてなされており、スポット溶接箇所にベース部材7a及びブッシュ5aが溶融して接合部分28が形成されている。ベース部材7aとブッシュ5aとの固定方法としては、YAGレーザ光などを用いた溶接以外にも、例えば紫外線硬化樹脂や熱硬化樹脂などの接着剤、もしくははんだ等によって互いに接着する方法でもよい。

また、ベース部材7aは、該ベース部材7aを厚さ方向に貫通する開口部71を有している。開口部71は、光ファイバ13bへ入出射される光L2を通過させるために設けられ、ブッシュ5aの開口部51と連通している。

ネジ9aは、ブッシュ5aのネジ孔52に螺合しており、その先端がベース部材7aの主面73に当接している。ネジ9aは、ブッシュ5aにおいて3つ設けられている。そして、3つのネジ9aのネジ孔52への挿入深さが適宜調節されており、ネジ9aによってブッシュ5aの一部がベース部材7aの主面73から浮き上がり、ブッシュ5aがベース部材7aに対して微小角度だけ傾いている。このとき、ブッシュ5aとベース部材7aとの接合部分28は、ベース部材7aとブッシュ5aとを離そうとするネジ9aの作用によって弾性変形または塑性変形を生じている。合分波モジュール1においては、上記したようにネジ9aを用いてブッシュ5aとベース部材7aとの相対角度が調整されることにより、コリメータ3aの光軸が微調整されている。

合分波モジュール1は、上記した構成に加えて、コリメータ3b、ブッシュ5b、ベース部材7b、及びネジ9bをさらに備えている。コリメータ3bは、コリメータ3aと同様に、一端に球面11が形成された中空の筒状部材14を有している。また、筒状部材14の一端には開口21が設けられるとともに、筒状部材14の内部には集光レンズ19bが保持されている。また、筒状部材14の他端には、フェルール15bによって保持された光ファイバ13a及び13cがフェルール15bとともに挿入されている。このとき、光ファイバ13a及び13cそれぞれは、軸が互いに平行になるように固定されている。また、光ファイバ13a及び13cそれぞれの軸は、集光レンズ19bの軸から所定の距離をおいて設けられている。すなわち、光ファイバ13a及び13cそれぞれにおいて入出射される光L1及びL3が集光レンズ19bにおいて所定の角度だけ偏向するように、光ファイバ13a及び13cそれぞれが配置されている。

ネジ9bは、前述したネジ9aと同様の構成を有している。すなわち、ネジ9bは、ブッシュ5bのネジ孔52に螺合しており、その先端がベース部材7bの主面73に当接している。そして、ネジ9bのネジ孔52への挿入深さが調節されることにより、ブッシュ5bとベース部材7bとの接合部分28が弾性変形または塑性変形を生じ、ブッシュ5bとベース部材7bとの相対角度が調整され、コリメータ3bの光軸が微調整されている。また、ネジ9bとブッシュ5bとは、YAGレーザ光などを用いたスポット溶接、接着剤、またははんだ等によって互いに固定されている。

以上に構成を説明した合分波モジュール1は、次のような動作を行う。すなわち、複数の波長成分を含む光を光ファイバ13aから受けると、光ファイバ13aの端面から光L1が出射される。光L1はコリメータ3bの筒状部材14の中空部分を通過して集光レンズ19bに達する。光L1は集光レンズ19bによって偏向するとともにコリメートされ、コリメータ3bの開口21、ブッシュ5bの開口部51、及びベース部材7bの開口部71を通ってフィルタ17に達する。ここで、所定波長の光L2はフィルタ17を透過し、他の波長成分を含む光L3はフィルタ17において反射する。反射した光L3は再びベース部材7bの開口部71、ブッシュ5bの開口部51、及びコリメータ3bの開口21を通って集光レンズ19bに達する。光L3は、集光レンズ19bによって再び偏向するとともに集光され、光ファイバ13cの端面に入射する。

一方、フィルタ17を透過した所定波長の光L2は、ベース部材7aの開口部71、ブッシュ5aの開口部51、及びコリメータ3aの開口21を通って集光レンズ19aに達する。そして、光L2は集光レンズ19aにより集光されてコリメータ3aの筒状部材14の中空部分を通り、光ファイバ13bの端面に入射する。こうして、複数の波長成分を含む光L1から所定波長の光L2が分波される。

また、合分波モジュール1は、次のような動作を行う場合もある。すなわち、所定波長の光L2を光ファイバ13bから受けるとともに、所定波長以外の波長成分を含む光L3を光ファイバ13cから受ける。光L2は、光ファイバ13bの端面から出射され、コリメータ3aの筒状部材14の中空部分を通過して集光レンズ19aに達する。そして、光L2は集光レンズ19aによりコリメートされて、コリメータ3aの開口21、ブッシュ5aの開口部51、及びベース部材7aの開口部71を通ってフィルタ17に達し、フィルタ17を透過する。

一方、光L3は、光ファイバ13cの端面から出射され、コリメータ3bの筒状部材14の中空部分を通過して集光レンズ19bに達する。そして、光L3は集光レンズ19bにおいて偏向するとともにコリメートされ、コリメータ3bの開口21、ブッシュ5bの開口部51、及びベース部材7bの開口部71を通ってフィルタ17に達し、フィルタ17において反射する。こうして、光L3と光L2とが合波されて光L1となる。光L1は、ベース部材7bの開口部71、ブッシュ5bの開口部51、及びコリメータ3bの開口21を通って集光レンズ19bに達する。光L1は、集光レンズ19bによって偏向するとともにコリメートされ、光ファイバ13aの端面に入射する。

ここで、合分波モジュール1の製造方法を説明する。図3(a)及び(b)は、コリメータ3a、ブッシュ5a、及びベース部材7aを固定する工程を説明するための図である。まず、コリメータ3aとブッシュ5aとの相対角度、及びブッシュ5aとベース部材7aとの相対位置を調整することにより、コリメータ3aの光軸調整を行う。次に、図3(a)に示すように、コリメータ3aとブッシュ5aとをYAGレーザ光Y1によってスポット溶接し、互いに固定する。また、ブッシュ5aとベース部材7aとをYAGレーザ光Y2によってスポット溶接し、互いに固定する。しかし、図3(b)に示すように、接合部分27及び28が硬化するとコリメータ3aが少し傾いて、既に調整したコリメータ3aの光軸がずれる場合がある。以下の工程は、このようなコリメータ3aの光軸のずれを補正するための工程である。

まず、光ファイバ13aに光源45を接続し、光ファイバ13bに例えば輝度計47などの光計測器を接続する。次に、光源45から発光される光の強度を一定とし、光ファイバ13bを伝搬する光の強度を輝度計47により測定する。この測定を継続して行うことにより、光ファイバ13b及び集光レンズ19aと光ファイバ13a及び集光レンズ19bとの相互の光学的結合損失をモニタする。

以上の工程により、コリメータ3aの光軸調整(補正)が完了する。光軸調整が完了した後、ネジ9aとブッシュ5aとが接する部分にYAGレーザ光をスポット的に照射して溶接し固着させることで、ネジ9aをブッシュ5aに固定する。

本実施形態による合分波モジュール1及びその製造方法は、次の効果を有する。すなわち、本実施形態による合分波モジュール1及びその製造方法によれば、ブッシュ5aのネジ孔52に螺合してベース部材7aに当接するネジ9aのネジ孔52への挿入深さを調節することによって、ベース部材7aとブッシュ5aとの接合部分28を変形させて、ベース部材7aとブッシュ5aとの相対角度を微小変化させることができる。従って、ベース部材7aとブッシュ5aとの接合後に、ネジ9aを用いて光ファイバ13b及び集光レンズ19aの光軸を微調整することができるので、光ファイバ13b及び集光レンズ19aと光ファイバ13a及び集光レンズ19bとの光学的結合を高い精度で行うことが可能となる。なお、上記した効果は、コリメータ3b、ブッシュ5b、及びベース部材7bにおいても同様である。

続いて、本発明による光モジュールの製造方法の第2実施形態として、合分波モジュールの製造方法を説明する。図5は、本実施形態による合分波モジュール2の製造方法を説明するための斜視図である。また、図6は、図5に示された合分波モジュール2のII−II断面を示す断面図である。

図5及び図6を参照すると、合分波モジュール2は、コリメータ3a及び3b、ブッシュ6a及び6b、並びにベース部材7a及び7bを備えている。本実施形態では、コリメータ3a及び3bが、光ファイバ13a〜13c並びに集光レンズ19a及び19bといった光学部品を保持するための第4の部材に含まれる。また、ブッシュ6a及び6bが、第3の部材に含まれる。コリメータ3a及び3b並びにベース部材7a及び7bについては、第1実施形態のコリメータ3a及び3b並びにベース部材7a及び7bとそれぞれ同様の構成を有しているので、詳細な説明を省略する。
