【発明の属する技術分野】
本発明は、排気通路に触媒を備えた内燃機関の排気浄化装置に関する。

【従来の技術】
近年、燃料消費量を低減するために空燃比をリーン状態にして運転するようにした内燃機関(リーンバーンエンジン)が実用化されている。このような内燃機関のリーン状態での運転時には、排ガスが酸素過剰となるので、従来の三元触媒のみでは排ガス内の窒素酸化物(以下、「NOx」と称する)を十分に浄化するのが困難である。従って、このような三元触媒に代えて、またはこのような三元触媒に加えて吸蔵還元型NOx触媒を排気通路に設けている。吸蔵還元型NOx触媒は、リーン空燃比での運転時に排ガス内のNOxを吸蔵すると共にリッチ空燃比での運転時には吸蔵されたNOxを放出し還元浄化する機能を有している。

長期間の使用により吸蔵還元型NOx触媒のNOx吸蔵能力が低下した場合には、例えば空燃比を理論空燃比またはリッチ空燃比に切替えてCO過剰雰囲気を形成することにより、触媒内に吸蔵されたNOxを還元浄化して吸蔵還元型NOx触媒を再生(以下、「NOx還元」と称する)している。しかしながら、吸蔵還元型NOx触媒は燃料または潤滑油に含まれるイオウ分の酸化によって生ずるイオウ酸化物(以下、「SOx」と称する)をも吸蔵してしまう。吸蔵されたSOxはNOxのように一時的なリッチ空燃比では放出されないため徐々に触媒に蓄積していき、NOxの吸蔵性能を低下させてしまう(このことを以下、「SOx被毒」または「S被毒」と称する)(例えば、特許文献1から特許文献3参照。)。

【発明が解決しようとする課題】
ところで、このような内燃機関においては、内燃機関の燃焼室に噴射される燃料の他に、内燃機関の駆動部を潤滑する潤滑油(以下、「オイル」と称する)も当然に使用されている。図7は消費燃料および消費オイルの全イオウ成分のうちのオイル内イオウ成分と燃料内イオウ成分との関係を示す図である。図7において横軸は燃料内のイオウ成分を示しており、図7における縦軸は消費燃料及び消費オイル内における全イオウ成分のうちのオイル内イオウ成分を示している。図7において一点鎖線で示されるように、燃料内のイオウ成分は現在では日本国内において350ppm程度であり、このときの全イオウ成分のうちのオイル内イオウ成分は約3%程度である。しかしながら、図7において矢印で示されるように将来的に燃料内のイオウ成分が低減されると、イオウ成分のうちのオイル内イオウ成分の割合は大幅に上昇するようになる。例えば燃料内のイオウ成分が約10ppm程度にまで低減される場合には、全イオウ成分のうちのオイル内イオウ成分は約50%にまで上昇する。

ところで、現在では燃料内のイオウ分が吸蔵還元型NOx触媒のS被毒の大部分を占めると考えられているため、燃料の消費量に基づいて吸蔵還元型NOx触媒のS被毒量を求めている。

オイル内のイオウ成分は燃料内のイオウ成分に比べて安定な成分(例えば、Caスルホネート等)が含まれており、晒される温度も燃焼に伴い燃料内のイオウ成分に比べて低いため、SOxまで酸化される割合も低いと考えられている。しかしながら、実際には比較的少量ではあるもののオイル内のイオウ成分もSOxまで分解されて吸蔵還元型NOx触媒をS被毒している。従って、オイル内イオウ成分の影響を考慮しない場合には、SOx被毒量の推定結果に誤差が生じうる。このような場合には、吸蔵還元型NOx触媒を過剰にS再生する事態が起こりうると共に、実際には完全にS再生されていない状態で吸蔵還元型NOx触媒を使用する事態が生じうる。特に、前述したように将来的に燃料内のイオウ成分が低減される際にオイル内イオウ成分による吸蔵還元型NOx触媒のS被毒を無視すると、吸蔵還元型NOx触媒の実際のS被毒量と算出されたS被毒量とが大幅に異なる可能性がある。

本発明はこのような事情に鑑みてなされたものであり、燃料内のイオウ成分と共にオイル内のイオウ成分を考慮して吸蔵還元型NOx触媒のSOx被毒量を従来よりも正確に求めるようにした内燃機関の排気浄化装置を提供することを目的とする。

【課題を解決するための手段】
前述した目的を達成するために1番目に記載の発明によれば、排気通路内に設けられる吸蔵還元型NOx触媒と、前記NOx触媒内に吸蔵されるSOxの量を推定するSOx被毒量推定手段とを備えていて、前記SOx被毒量が所定の値以上になったときに前記NOx触媒に吸蔵された前記SOxを放出させるようにした内燃機関の排気浄化装置において、前記SOx被毒量推定手段は、潤滑油内における潤滑油内イオウ成分のうちで前記NOx触媒に吸蔵されるイオウ成分の割合が燃料内における燃料内イオウ成分のうちで前記NOx触媒に吸蔵されるイオウ成分の割合よりも小さいように設定した状態で、少なくとも前記潤滑油内イオウ成分と前記燃料内イオウ成分とに基づいてSOx被毒量を推定するようにした内燃機関の排気浄化装置が提供される。

2番目の発明によれば、1番目の発明において、さらに、前記内燃機関の負荷または前記内燃機関の燃焼室内の温度を推定又は検出する手段を具備し、
前記負荷または前記燃焼室内の温度が高いほど、前記潤滑油内イオウ成分のうちで前記NOx触媒に吸蔵されるイオウ成分の割合を大きくするようにした。
すなわち2番目の発明によって、所定の場合に潤滑油内イオウ成分被毒割合を大きくすることにより、吸蔵還元型NOx触媒のSOx被毒量をさらに正確に求めることができる。

すなわち3番目の発明によって、燃焼室内の温度が比較的低い場合であっても、吸蔵還元型NOx触媒のSOx被毒量を正確に求めることができる。

4番目の発明によれば、1番目から3番目のいずれかの発明において、さらに、前記吸蔵還元型NOx触媒の上流に設けられていて酸化能を有する触媒と、該酸化能を有する触媒の温度を推定又は検出する触媒温度推定手段とを具備し、
前記酸化能を有する触媒の温度が所定の温度よりも高い場合には、前記潤滑油内イオウ成分のうちで前記NOx触媒に吸蔵されるイオウ成分の割合を大きくするようにした。
すなわち4番目の発明によって、燃焼室内の温度が比較的低い場合または吸蔵還元型NOx触媒自体の温度が低い場合であっても、吸蔵還元型NOx触媒のSOx被毒量を正確に求めることができる。酸化能を有する触媒は酸化触媒および三元触媒などを含んでいる。

【発明の実施の形態】
以下、添付図面を参照して本発明の実施形態を説明する。以下の図面において同一の部材には同一の参照符号が付けられている。理解を容易にするために、これら図面は縮尺を適宜変更している。

図1は本発明を適用する4ストローク圧縮着火式内燃機関を示している。
図1を参照すると、1は機関本体、2はシリンダブロック、3はシリンダヘッド、4はピストン、5は燃焼室、6は電気制御式燃料噴射弁、7は吸気弁、8は吸気ポート、9は排気弁、10は排気ポートを夫々示す。吸気ポート8は対応する吸気枝管11を介してサージタンク12に連結され、サージタンク12は吸気ダクト13Aを介してインタークーラ75に連結されており、インタークーラ75は枝管73を介して過給機、例えば排気ターボチャージャ70のコンプレッサ71の出口部に連結される。コンプレッサ71の入口部は空気吸込管13Bを介してエアクリーナ14に連結され、空気吸込管13B内にはステップモータ15により駆動されるスロットル弁16が配置される。排気ターボチャージャ70は図示しないモータにより駆動可能な電動ターボでありうる。

一方、排気ポート10は排気マニホルド17および排気管18Aを介して排気ターボチャージャ70の排気タービン72の入口部に連結され、排気タービン72の出口部は排気管18Bを介して触媒19を内蔵した触媒コンバータ20に連結される。排気管18B内には空燃比センサ21が配置される。さらに図示されるように、吸気ダクト13Aから延びる別の枝管74が排気ガスの流れに対して触媒コンバータ20の上流に接続されている。この枝管74にはエアスイッチングバルブ(ASV)76が設けられている。

一方、各燃料噴射弁6は燃料供給管25を介して燃料リザーバ、いわゆるコモンレール26に連結される。このコモンレール26内へは電気制御式の吐出量可変な燃料ポンプ27から燃料が供給され、コモンレール26内に供給された燃料は各燃料供給管25を介して燃料噴射弁6に供給される。コモンレール26にはコモンレール26内の燃料圧を検出するための燃料圧センサ28が取付けられ、燃料圧センサ28の出力信号に基づいてコモンレール26内の燃料圧が目標燃料圧となるように燃料ポンプ27の吐出量が制御される。さらに、図示しないオイルポンプによって潤滑油が内燃機関各部に供給される。このオイルポンプの供給管にはオイルプレッシャレギュレータ(図示しない)が設けられており、このレギュレータによって例えば内燃機関の回転数に応じておいるの供給量が変更されている。

電子制御ユニット30はデジタルコンピュータからなり、双方向性バス31によって互いに接続されたROM(リードオンリメモリ)32、RAM(ランダムアクセスメモリ)33、CPU(マイクロプロセッサ)34、入力ポート35および出力ポート36を具備する。空燃比センサ21の出力信号は対応するAD変換器37を介して入力ポート35に入力され、燃料圧センサ28の出力信号も対応するAD変換器37を介して入力ポート35に入力される。機関本体1には機関冷却水温を検出するための温度センサ29が取付けられ、この温度センサ29の出力信号は対応するAD変換器37を介して入力ポート35に入力される。また、少なくとも一つの吸気枝管11内には吸入空気の温度を検出するための温度センサ44が取付けられ、この温度センサ44の出力信号は対応するAD変換器37を介して入力ポート35に入力される。また、触媒19上流の排気通路内には触媒19に流入する排気ガスの温度を検出するための温度センサ45が配置され、触媒19下流の排気通路内には触媒19から流出した排気ガスの温度を検出するための温度センサ46が配置される。これら温度センサ45,46の出力信号は対応するAD変換器37を介して入力ポート35に入力される。

アクセルペダル40にはアクセルペダル40の踏込み量Lに比例した出力電圧を発生する負荷センサ41が接続され、負荷センサ41の出力電圧は対応するAD変換器37を介して入力ポート35に入力される。また、入力ポート35にはクランクシャフトが例えば30°回転する毎に出力パルスを発生するクランク角センサ42が接続される。更に入力ポート35には車速を表わす車速センサ43の出力パルスが入力される。一方、出力ポート36は対応する駆動回路38を介して燃料噴射弁6、電気モータ15、燃料ポンプ27、ASV76およびオイルプレッシャレギュレータに接続される。

触媒コンバータ20内に配置される触媒19としては例えば吸蔵還元型NOx触媒(以下、「NOx触媒」と称する)を用いることができる。NOx触媒は流入する排気ガスの平均空燃比がリーンのときにNOxを吸収し、この排気ガスの平均空燃比がリッチになるとNOxを放出する機能を有する。このNOx触媒は例えばアルミナを担体とし、この担体上に例えばカリウムK、ナトリウムNa、リチウムLi、セシウムCsのようなアルカリ金属、バリウムBa、カルシウムCaのようなアルカリ土類、ランタンLa、イットリウムYのような希土類から選ばれた少くとも一つと、白金Ptのような貴金属とが担持されている。または、触媒コンバータ20自体が、排気微粒子を捕捉するフィルタにNOx吸収剤を担持させるようにしたDPNR(Diesel Particulate−NOx Reduction system)であってもよい。

ここで、内燃機関に使用される一般的な燃料内のイオウ成分としては、メルカプタンおよびチオフェン等が上げられる。また、内燃機関に使用される一般的なオイルも前述した燃料内イオウ成分と同様なイオウ成分を有する基油を含んでいる。さらに、オイルは添加剤、例えば金属清浄剤および/または酸化防止剤を含んでおり、金属浄化剤内のイオウ成分としては例えばCaスルホネート、Caフェネート等が挙げられ、酸化・摩耗防止剤内のイオウ成分としては例えばジチオリン酸亜鉛が挙げられる。

本発明の一つの実施形態に基づく排気浄化装置におけるNOx触媒のSOx被毒量(mg)は排気浄化装置内の電子制御ユニット30内において以下の式(1)より算出される。

ここで、係数K1は消費燃料内におけるイオウ成分が吸蔵還元型NOx触媒をS被毒する被毒割合であり、係数K2は消費オイル内におけるイオウ成分が吸蔵還元型NOx触媒をS被毒する被毒割合である。以下、これら係数K1、K2について説明する。

はじめに係数K1について説明する。図2(a)は内燃機関運転時における燃料およびオイルの暴露温度を示す図である。図2(a)内の白四角部分は到達しうる暴露温度範囲を示しており、図2(a)内の罫線部分は通常の暴露温度範囲を示している。燃料の暴露温度を示す図2(a)の上段から分かるように、燃料は燃焼室5内において燃焼するので、燃料の暴露温度は比較的高くなっており、通常は約1000℃以上まで達する。一方、図2(a)の下段はオイルの暴露温度を示している。図2(a)に示されるように潤滑油(オイル)の暴露温度は1000℃を越える場合もあるが、通常はオイルの暴露温度は燃料の暴露温度よりもかなり低くなっている。

一方、図2(b)は燃料およびオイルの温度に対するイオウ成分のSOxへの転換率を示す図である。図2(b)において点線で示されるように、温度が常温から200℃までにおいてはSOxへの転換率はほとんどゼロである。そして、温度を徐々に上昇させると、燃料内イオウ成分のSOxへの転換率は次第に上昇するようになる。燃料の温度が図2(a)によって説明したように燃料の暴露温度(約1000℃以上)を越えると、燃料内イオウ成分のSOxへの転換率は図2(b)において実線で示すように概ね100%に漸近するようになる。

内燃機関の運転時に燃料の燃焼により生じたSOxは、排気通路18Bを通過する際に触媒コンバータ20内の吸蔵還元型NOx触媒19に吸蔵される。従って、燃料の燃焼により生じたSOxのうちのほぼ全てはNOx触媒を被毒すると考えられる。また、図2(b)から分かるように、燃料の暴露温度(約1000℃以上、図2(a)を参照されたい)においては燃料内イオウ成分のうちのほぼ100%がSOxまで転換する。従って、このような場合には、K1≒1.0でありうる。さらに、係数K1は内燃機関の負荷Lに応じても異なる。図3は係数K1のマップを示す図である。図3に示されるように、消費燃料内におけるイオウ成分による被毒割合である係数K1は、前述したことを考慮した上で、内燃機関の機関回転数Nと負荷Lとの関数としてマップの形で予めROM32内に記憶されている。図3に示されるマップにおいては、機関回転数Nと負荷Lとが大きくなるほど燃焼室内の温度も高くなるので、係数K1も上限値である1を越えない範囲でこれら機関回転数Nおよび負荷Lが高くなるにつれて大きくなるように設定されている。

次いで、消費オイル内におけるイオウ成分による被毒割合を示す係数K2について説明する。図2(b)を参照すると、常温から約200℃までにおいてはオイル内イオウ成分のSOxへの転換率は燃料の場合とほぼ同様にゼロに近い値となっている。そして、温度を徐々に上昇させると、オイル内イオウ成分のSOxへの転換率は次第に上昇するようになる。しかしながら、図示されるようにオイル内イオウ成分のSOxへの転換率は燃料内イオウ成分のSOxへの転換率よりも小さくなっている。そして、オイル内イオウ成分のSOxへの転換率も約1000℃を越えると100%に近づくようになる。

図4(c)は係数K2のマップを示す図である。図4(c)に示されるように、消費オイル内におけるイオウ成分が吸蔵還元型NOx触媒をS被毒する被毒割合である係数K2は機関回転数Nと負荷Lとの関数としてマップの形で予めROM32内に記憶されている。図4(c)には具体的な数値は示さないが、K2の値は低負荷時よりも高負荷時の方が大きいように設定されている。すなわち、係数K2に関する補正係数Kaが導入されており、図4(c)に示す係数K2の値は補正係数Kaを予め乗じたものである。

以下、補正係数Kaについて簡単に説明する。図4(a)は各Kaの値において回転数と燃料噴射量との関係を示す図である。図4(a)においては横軸は機関回転数、縦軸は燃料噴射量を示している。図4(a)から分かるように、回転数および噴射量が比較的小さいときにはKa=1.0であって比較的小さい。一方、回転数および噴射量が大きくなる、すなわち負荷が大きくなる場合には、燃焼室5内の温度も高くなるのでオイルは揮発しやすい状態になる。この場合には、オイルがSOxに転換する転換率も高くなり(図2(b)を参照されたい)、SOxとなったイオウ成分が吸蔵還元型NOx触媒を被毒するようになる。従って、負荷が大きい場合には補正係数Kaも、Ka=1.1〜1.3と次第に大きくなる。

図4(b)は圧力と補正係数Kaとの関係を示す図である。図4(b)においては横軸は圧力、縦軸は補正係数Kaを示している。内燃機関の燃焼室5内の圧力は吸気行程などにおいて大気圧よりも下がる。従って、筒内が負圧となることによりオイルも筒内に多量に存在するようになり、オイルがSOxに転換する割合が増すようになる。燃焼室5内の圧力が点線で示されるように大気圧であるときには補正係数Kaは、Ka=1.0である。そして、図4(b)から分かるように圧力が大気圧よりも低下するほど、Kaの値は大きくなる。図4(c)に示される係数K2のマップは、図4(a)および図4(b)に示される補正係数Kaを予め乗じたことにより定められている。

ところで、前述したようにオイル内には、燃料内のイオウ成分に近いイオウ成分を含む基油に加えて、種々の添加剤、例えば金属清浄材および/または酸化・摩耗防止剤が混入されている。このような添加剤は基油内のイオウ成分と比較すると、SOxへの転換率が小さくなっている。そして、図2(a)を参照して前述したようにオイルの暴露温度領域は燃料の暴露温度領域よりもかなり低温の領域まで広がっており、オイルの暴露温度の平均値は燃料の暴露温度の平均値よりも大幅に小さい。このような理由によりオイルがSOxまで分解してNOx触媒を被毒する被毒割合を示す係数K2は、燃料の場合の係数K1よりも小さくなっている。当然のことながら、補正係数Kaが乗じられた場合であっても係数K2は前述した係数K1よりも小さくなっている。

本実施形態においては使用される燃料の種類に応じて異なる燃料内イオウ成分が図示しないマップの形でROM32内に予め記憶されている。燃料内イオウ成分を使用される燃料に基づいてこのマップから定め、次いで燃料圧センサ28等を用いて燃料消費量を算出し、これらの積より消費燃料内イオウ成分を算出する。同様に、使用されるオイルの種類に応じて異なるオイル内イオウ成分が図示しないマップの形でROM32内に予め記憶されている。オイル内イオウ成分を使用されるオイルに基づいてこのマップから定め、次いでオイルプレッシャレギュレータなどを用いてオイル消費量を算出し、これらの積より消費オイル内イオウ成分を算出する。次いで、図3および図4(c)に示したマップよりK1、K2の値をそれぞれ定め、前述した式(1)よりSOx被毒量を算出する。本実施形態においては燃料内のイオウ成分と共にオイル内のイオウ成分を考慮して前述した式よりNOx触媒のSOx被毒量(mg)を算出することにより、従来よりも正確にNOx触媒のSOx被毒量を求めることができる。

本発明の他の実施形態においては、図1に示されるように排気通路18Bに設けられる触媒コンバータ20(またはDPNR)の温度に応じてK2の値を変更している。図2(a)を参照して前述したようにオイルの暴露温度が燃料の暴露温度よりもかなり低い場合には図2(b)に示されるようにオイル内イオウ成分のSOxへの転換率も小さくなっている。従って、この場合にはオイル内イオウ成分は、元の形態、すなわち添加剤(例えば金属清浄剤または酸化・摩耗防止剤)としての形態を維持したまま、あるいはSOxまでは転換していない形態で燃焼室5から触媒コンバータ20に進入する。オイル内イオウ成分がこのような形態である場合には、触媒コンバータ20内の吸蔵還元型NOx触媒19がS被毒されることはない。しかしながら、触媒コンバータ20内の吸蔵還元型NOx触媒19の温度がオイル内イオウ成分をSOxまで分解するのに十分に高い場合には、これら形態のオイル内イオウ成分が触媒19上で分解してSOxまで転換し、次いでこれらSOxが触媒19を被毒する場合がある。すなわちオイルの暴露温度が低い場合であっても、触媒19の温度が所定の値よりも大きい場合にはオイル内イオウ成分は触媒上でSOxに転換しうる。従って、触媒コンバータ20内の触媒19の温度も考慮して消費オイル内におけるイオウ成分による被毒割合を示すK2を定める必要がある。

このような場合には以下の式(2)によって本発明の他の実施形態に基づく排気浄化装置におけるNOx触媒のSOx被毒量(mg)を算出する。
