【発明の属する技術分野】
本発明は、一般住宅や集合住宅等の宅内において使用するケーブルに関し、特に、狭い箇所における配線が容易で、個々のケーブルの取り出し性に優れたフラットケーブル及びその製造方法に関するものである。

【従来の技術】
近年、一般住宅や集合住宅においても、情報機器の普及に伴い、住宅等の屋内における通信用の配線が多様化しており、住宅の壁面内部には、多くの配線が施されている。また、一般住宅においても、コンピュータなどの情報機器のハードウエア同士を互いに接続する通信ネットワークであるLAN(Local Area Network)で複数のコンピュータや周辺機器を接続することが行われている。

このLANなどの家庭用情報通信ネットワークに使用するケーブルとしては、複数本のペアケーブル線心を撚り合わせてなるUTP(Unshielded Twisted−pair:非シールド対撚り線)ケーブルが代表的となっている。このUTPケーブルは、通常、2本の絶縁線心を撚り合わせて対にして、4対をまとめてシース被覆して形成されている。

また、一般住宅や集合住宅における他のケーブル配線としては、映像伝送用の同軸ケーブルや電話やファクシミリの回線に使用する電話用ケーブルの需要が高くなっており、宅内配線において、これらの各ケーブルを布設する際には、図7に示すようなUTPケーブルを含む複合ケーブルが配線されていた。

図7には、従来の宅内配線に使用する複合ケーブルの端面図が示されている。図において、30は、従来の複合ケーブルであって、UTPケーブル31と同軸ケーブル32と、ペアケーブル33との3種類のケーブルを撚り合わせた構成となっている。そして、これらのUTPケーブル31、同軸ケーブル32、ペアケーブル33を押え巻きテープ34で一括して押え巻き処理して、さらにシース35で一括して被覆して形成されている。そして、この複合ケーブル30内の3種類のケーブルの空隙には、介在物36が充填されている状態となっている。

UTPケーブル31は、家庭用情報通信ネットワーク等のデータ伝送に使用するLAN用ケーブルであって、2本の導体を各々絶縁体で被覆して撚り合わせて対にした導体対37が4本撚り合わせられていて、該撚り合わせた4本の導体対37をシース38で被覆してなっている。

そして、このUTPケーブル31と隣り合う同軸ケーブル32は、テレビの放送信号や衛星放送受信に使用するケーブルであって、内部導体39を絶縁体40で被覆して、該絶縁体40の外周を覆うように外部導体41が設けられている。そして、この外部導体41を覆うようにシース42が施されている状態となっている。

また、ペアケーブル33は、電話やファクシミリ等の電話回線に使用するケーブルであって、2本の導体を各々絶縁体で被覆してなる導体対43を3本設けて、該3本の導体対43を一括してシース44で被覆してなっている(例えば、特許文献1参照。)。

また、このような複合ケーブルの他の例としては、図8に示すように、図7と同様な同軸ケーブル、UTPケーブルなどの複数本のケーブル線心を並列に配置して、これらのケーブルをブリッジ部を介してめがね型に共通被覆したフラットケーブルが考案されている。

図において、フラットケーブル50は、同軸ケーブル51とLAN用のUTPケーブル52とが並列に配置されていて、これらの同軸ケーブル51とUTPケーブル52とをシース53で一括してシース被覆し、同軸ケーブル51とUTPケーブル52とがブリッジ部54を介して一体化された形状となっている。このようなフラットケーブル50は、各ケーブルが並列に配置されているので、ケーブルをフラット形状にすることができ、通信用の複合ケーブルとしての外径を小さくすることができるようになっている(例えば、特許文献2参照。)。

【発明が解決しようとする課題】
このように、種類の異なる宅内配線用の複数のケーブルを1本のケーブルとすることで、一般家庭や集合住宅におけるケーブル布設作業の作業性は向上したが、次のような問題があった。

特許文献1に記載の複合ケーブル30は、UTPケーブル31、同軸ケーブル32、ペアケーブル33共に最外層がシース38,42,44によって被覆されていて、かつ、これら3種類のケーブルを一括してなる複合ケーブル30の最外層もシース35で被覆されていたので、複合ケーブル30の外径が大きくなってしまい、その外径の大きさから、複合ケーブル30を集合住宅等の壁面内部の配線スペースに配線することができないという問題があった。

また、前記複合ケーブル30は、UTPケーブル31、同軸ケーブル32、ペアケーブル33の各ケーブルの最外層にシース38,42,44が被覆されていたので、2度のシース被覆の工程が必要となり、複合ケーブル30を製造するにあたっての製造コストが高価になってしまうほか、複合ケーブル30の重量が重くなってしまい、前記複合ケーブル30を配線する際における施工性が悪くなってしまっていた。

特許文献2に記載のフラットケーブル50は、同軸ケーブル51、UTPケーブル52を並列に配置し、ブリッジ部54を介してシース53で共通被覆して、ケーブルをフラット形状としたので、フラットケーブル50としての外径を小さくすることができ、宅内の壁面内部などへの配線が比較的容易になった。しかし、このフラットケーブル50を成形するためには、シース53が一括してシース被覆されていることから、同軸ケーブル51やUTPケーブル52等の各ケーブルの外径の大きさに合わせてシース53を押出すための押出ヘッド及び押出機のサイズを選定しなければならず、フラットケーブル50の製造には手間がかかってしまっていた。

また、このフラットケーブルを5本以上のケーブルを一括してシース被覆して成形する際には、押出ヘッド及び押出機のサイズが大きなものを選定して複合ケーブルを製造するが、押出ヘッド及び押出機のサイズが大きいものを使用すると、フラットケーブルが長径の割に短径が非常に短い形状となってしまい、フラットケーブルのブリッジ部を小さく成形することが難しいという問題があった。このため、ブリッジ部が大きくなってしまい、フラットケーブルの各ケーブルの使用時に、ブリッジ部の引裂き性が悪く、フラットケーブルの施工性が悪いという問題があった。また、高性能な押出機を使用してフラットケーブルを製造すれば、ブリッジ部を小さくすることが可能となっていたが、この高性能な押出機を用いてフラットケーブルを製造すると、フラットケーブルの製造コストが非常に高くなってしまっていた。

本発明は、上述した事情に鑑みてなされるもので、外径が小さく、施工性に優れていて、安価で製造できるフラットケーブル及びその製造方法を提供することを課題とする。

【課題を解決するための手段】
上記目的を達成するために、請求項1に記載のフラットケーブルは、複数本のケーブルを並列に配置してなるフラットケーブルにおいて、前記複数本のケーブルを並列に配置するための部材が、フラットケーブル短径方向の上下面を被覆し、フラットケーブル長手方向とフラットケーブル長径方向の両方に延伸するフィルムからなるものである。
このように構成することにより、請求項1に記載の発明によると、複数本のケーブルを並列に配置するためにフラットケーブル短径方向の上下面からフィルムを被覆したので、このフィルムで複数本のケーブルを並列に配置することが可能となり、容易にフラットケーブルを形成させることができるようになる。また、フラットケーブルとしての外径を小さく保つことができ、フラットケーブル短径方向における可撓性がよく、フラットケーブルを屋内配線における壁面内部に容易に配線することができるようになる。また、このフラットケーブルから各ケーブルを取り出す際には、ケーブル間の直上または直下部分のフィルムを切断することによって、各ケーブルを容易に取り出すことができるようになる。

上記目的を達成するために、請求項2に記載のフラットケーブルは、前記フィルムが、前記ケーブルと接触する側の面に粘着性を有するものとなっている。 このように構成することにより、請求項2に記載の発明によると、粘着性を有するフィルムで複数本のケーブルを被覆して、このフィルムの粘着性で複数本のケーブルを並列に配置し、フラットケーブルを形成することができるようになる。

上記目的を達成するために、請求項5に記載のフラットケーブルの製造方法は、複数本のケーブルを並列に配置してなるフラットケーブルの製造方法において、複数本のケーブルを並列に配置する工程と、フラットケーブル短径方向の上下面を被覆し、フラットケーブル長手方向とフラットケーブル長径方向の両方に延伸するフィルムを前記上下面に沿わせる工程と、前記フィルムを押圧するフィルム押え治具を用いて前記フィルムを押圧し、前記複数本のケーブルを前記フィルムにて被覆する工程と、を含むものである。
このように構成することにより、請求項5に記載の発明によると、並列に配置した複数本のケーブルにフィルムを沿わせて、フィルム押え治具でフィルムを押圧し、前記ケーブルをフィルムにて被覆するので、複数本のケーブルを並列に配置したフラットケーブルを形成することができるようになる。また、このようなフラットケーブルの製造方法を用いると、製造するフラットケーブルのケーブル本数に合わせてフィルム幅とフィルム押え治具の幅を変更させれば、ケーブル本数の多いフラットケーブルを製造することが可能となる。

【発明の実施の形態】
以下、本発明に係るフラットケーブルの一実施の形態について図面を用いて説明する。

図1は、本発明に係るフラットケーブルの第1の実施の形態を示す斜視図である。図において、1は、複数本の通信用ケーブルを並列となるように配置したフラットケーブルである。
本実施の形態においては、フラットケーブル1を構成する各ケーブルが、特に、それぞれ外径の異なる同軸ケーブル2、LAN用ケーブル3、ペアケーブル4の複数種の通信用ケーブルである場合を例に挙げて説明する。

本実施の形態における同軸ケーブル2は、内部導体5を絶縁体6で被覆し、さらに該絶縁体6の外周に外部導体7を施してなり、シース8が施されて形成されている。

このように、フラットケーブル1を上下面からフィルム17a,17bで被覆し、このフィルム17a,17bのそれぞれの粘着面18a,18bでケーブル2,3,4のシース8,12,16を固定することで、フィルム17a,17bが外径の異なる複数種の各ケーブル2,3,4の外周を被覆して、各ケーブル2,3,4を並列に配置させることができるようになっている。

このように、複数本のケーブル2,3,4をフィルム17で被覆してフラットケーブル1を形成しているので、シース被覆してなるフラットケーブルよりも、フラットケーブル1としての外径が非常に小さくなっている。このため、このフラットケーブル1は、一方向におけるフラットケーブルの外径が、単心のケーブル2,3,4の外径とフィルム17の厚み分しか変わらず、このフラットケーブル1の一方向の可撓性も、単心のケーブル2,3,4の可撓性とあまり変わらないので、フラットケーブル1を一般住宅や集合住宅の壁面内部にも容易に配線することができるようになっている。

この図におけるフラットケーブル19は、図1におけるフラットケーブル1を構成するケーブルの本数を5本にしたものである。
図において、フラットケーブル19は、外径の異なる5本のケーブル20が並列に配置されていて、これら5本のケーブル20を固定するためのフィルム21が被覆されている。このフィルム21は、前記フラットケーブル19の長径方向と長手方向の両方に延伸するように形成されている。また、このフラットケーブル19は、図1のフラットケーブル1と同様に、上側フィルム21aと下側フィルム21bとの2枚のフィルムが被覆されていて、この上側フィルム21aと下側フィルム21bとが、5本の前記ケーブル20を挟み込むようにしてフラットケーブル19の短径方向の上下面を被覆している。

本発明に係るフラットケーブルのケーブルを被覆するフィルムとしては、用途に応じて厚さ0.025mm〜0.2mmのもの、または、厚さ0.5mm〜1.0mmのフィルムを使用することができる。すなわち、フラットケーブルを製造するにあたって、フィルムの用途が、ケーブルの集合のみを目的とする場合は、厚さ0.025mm〜0.2mmのフィルムを使用する。また、このフィルムが外力からの保護を目的とする場合は、ケーブルのシースの厚さと同程度の厚さの0.5mm〜1.0mmのフィルムを選定することができる。

続いて、本発明に係るフラットケーブルの製造方法について説明する。
図4には、本発明に係るフラットケーブルの製造方法における一実施の形態が示されている。
図4は、本実施の形態に係るフラットケーブル製造装置及び製造方法を示す説明図であって、図5は、図4の要部断面図である。本実施の形態においては、特に図2に示す形状のフラットケーブル19を製造するための製造装置を例に挙げて説明する。

図4において、フラットケーブル製造装置25は、ケーブル20に被覆するフィルム21をロール巻きした2つのドラム26と、前記フィルム21を押圧するための1対のフィルム押え治具27,27とを備えた構造となっている。

このようなフラットケーブル製造装置25を用いてフラットケーブル19を製造するにあたっては、まず、複数本のケーブル20を並列に配置する。本実施の形態においては、5本のケーブル20が並列に配置されている。ここで、この5本のケーブル20は、隣り合うケーブル同士が互いに隣接した状態となっている。そして、この5本のケーブル20を図における矢印で示すケーブル進行方向に進行させる。

続いて、このケーブル20の上下面にフィルム21a,21bが添えられた状態で1対のフィルム押え治具27,27を通過させる。このフィルム押え治具27,27は、図5に示すように、ケーブル20の本数に合わせた幅を有し、上下1対となるように形成されている。この1対のフィルム押え治具27,27は、通常、樹脂または金属で形成されていて、フィルム21が破れてしまわない程度の力で押圧されるようになっている。そして、この1対のフィルム押え治具27,27の端部27aと27bとが合わせられた状態で、このフィルム押え治具27,27間に、フィルム21a,21bを沿わせたケーブル20を通過させて、ケーブル20方向に押圧すると、ケーブル20に沿わせたフィルム21a,21bの粘着面がケーブル20と接触して、ケーブル20にフィルム21a,21bを被覆することができるようになっている。

そして、このフィルム押え治具27,27を通過した5本のケーブル20には、フィルム21a,21bが被覆された状態となり、フラットケーブル19を形成させることができるようになっている。

なお、ここで、図6に示すように、5本のケーブル20の形状に合わせたフィルム押え治具28,28を用いてフィルム21a,21bを押圧すると、図3に示すようなケーブル20の形状に合わせたフラットケーブル23を製造することができる。このフィルム押え治具28,28は、フィルム押え治具27,27(図5に図示)と同様に、樹脂または金属で形成されていて、フィルム21a,21bが破れてしまわない程度の力で押圧されるようになっている。このように構成することにより、ケーブル20に合わせた形状のフィルム21a,21bを被覆したフラットケーブル23を形成させることができる。
