【発明の属する技術分野】
本発明は、塗装が終了した車両の塗装部を主にした外表面に保護層形成材を塗布する保護層形成材の塗布システムおよび塗布方法に関し、特に、乾燥後に剥離性保護層として作用する液状の保護層形成材を塗布する保護層形成材の塗布システムおよび塗布方法に関する。

【従来の技術】
自動車等の車両は、製造後にユーザに手渡されるまでに屋外ストックヤードで保管されたりトレーラ、船等で搬送されることが多い。この間、車両は粉塵、金属粉、塩分、油分、酸、直射日光等に曝されることから、長時間の保管および搬送の間には、車両の外表面における複数の塗装層のうち表面層の品質が侵されるおそれがある。このような事態を防ぐため、車両出荷前の段階において塗装部に剥離性保護層(例えば、特許文献1参照)を形成させる方法が知られている。剥離性保護層は液状ラップ材である保護層形成材(ストリッパブルペイントとも呼ばれる)を塗布して乾燥させることにより形成され、塗装部を保護することができる。また、除去する際には容易に剥離させることができるとともに、通常の保管時には自然に剥離してしまうことがない。

剥離性保護層が乾燥する前の保護層形成材を塗布する工程では、ローラに保護層形成材を付着させて、複数の作業者がローラを転がせて保護層形成材の塗布を行っている。

このような作業の自動化を図り、作業者の負担を軽減させるとともに塗布品質を均一化させるために、ボディ上に保護層形成材を抽出した後、エアを吹き付けることによって保護層形成材を広げる方法が提案されている(例えば、特許文献2参照)。この方法によれば保護層形成材の塗布工程における作業の多くが自動化され、作業者の負担を軽減するとともに、タクトタイムを向上させることができて好適である。

また、車両を生産する工場では、組み立て作業においてボディを傷つけることがないようにスクラッチカバーと呼ばれる樹脂製のカバーを仮付けすることがある。スクラッチカバーは、例えば、ボディの前方横面に仮付けされ、出荷前に外される。スクラッチカバーは車種毎に違う形状のものを用意する必要があり、さらに搬送ラインにおける日々の生産台数に応じて多数用意する必要がある。

【発明が解決しようとする課題】
ところで、近時の自動車のボディはより複雑な形状となりつつあり、凹凸部や複雑な曲面を有するものがある。このような凹凸部や曲面にはエアノズルによって保護層形成材を広げるということが困難である。さらにまた、塗装品質が特に重要視されている箇所には保護層形成材をより厚く塗る必要があるが、エアノズルで保護層形成材を広げる場合には塗膜の厚さを調整することは困難である。

このようなことから、エアノズルで保護層形成材を広げた後に、数人の作業者がルーフの縁部や凹凸部等の細部にローラで保護層形成材を塗布して仕上げの処理を行う必要がある。従って、保護層形成材の塗布処理は一部を人手作業に頼っており、作業者の負担となるとともに、作業者の熟練度によって塗布品質にばらつきが発生する。

このような課題を解決するために、本出願人は、特願2002−381880号で発明「保護層形成材の塗布システムおよび塗布方法」を提案している。この発明によれば、車両の外表面に保護層形成材を塗布する工程をロボットを用いることによりさらに自動化して生産効率を向上させ、作業を簡素化するとともに塗布品質を均一化することを可能にする効果が得られる。

本発明は前記の特願2002−381880号に関連してなされたものであり、特に、保護層形成材を塗布するロボットが異常停止した際に、迅速に保護層形成材の塗布作業を続行することが可能な保護層形成材の塗布システムおよびその方法を提供することを目的とする。

【課題を解決するための手段】
本発明に係る保護層形成材の塗布システムは、車両の搬送ラインの近傍に設けられ、ティーチング動作可能なロボットと、前記ロボットに接続され、回転自在なローラを備えるローラ機構部と、乾燥後に剥離性保護層として作用する液状の保護層形成材を前記ローラに供給する供給機構部と、前記ロボットを制御する制御部と、前記供給機構部に接続され、塗布チューブを含み、少なくとも一部が可撓性である補助供給機構と、を有し、前記制御部は、塗装が終了した後、前記車両が搬入されたときに、ティーチングデータに基づいて前記ロボットを動作させるとともに、前記ローラに前記保護層形成材を供給しながら前記保護層形成材を前記車両の外表面に塗布し、前記ロボットが異常停止した際、前記補助供給機構を構成する前記塗布チューブから保護層形成材を前記車両の外表面に塗布することを特徴とする。

ロボットが異常停止して保護層形成材の塗布作業が中断されると、該保護層形成材は急速に乾燥する可能性がある。そこで、この塗布システムによれば、通常時に使用するものと同質の保護層形成材を補助供給機構から供給して塗り残し部分に保護層形成材を塗布することができる。その結果、塗り残し部分がなくなり、且つ塗布むら等を生ずることもない。

また、本発明は、前記塗布チューブの不使用時に、該塗布チューブを水に浸す水タンクを有することを特徴とする。塗布チューブを水に浸しておくことにより、塗布チューブに残留する保護層形成材が乾燥・固化することがなく、塗布チューブが詰まることがない。

また、本発明に係る保護層形成材の塗布方法は、ティーチング動作可能なロボットを付勢して乾燥後に剥離性保護層として作用する液状の保護層形成材を前記ロボットのアーム先端に取着されたローラ機構部を構成するローラに供給し、前記車両の表面に前記保護層形成材を塗布する方法であって、塗装が終了した後、前記車両が搬入されたときに、前記ロボットにティーチングした動作を実行させ、前記ローラを前記車両の外表面に接触させて、回転移動させながら前記保護層形成材を塗布し、前記ロボットの異常停止時に補助供給機構から保護層形成材を供給して塗り残し部分に対する塗布作業を続行することを特徴とする。

【発明の実施の形態】
以下、本発明に係る保護層形成材の塗布システムについて、その塗布方法との関係で好適な実施の形態を挙げ、添付の図1〜図6を参照しながら説明する。

図1および図2に示すように、本実施の形態に係る保護層形成材の塗布システム10は、自動車の搬送ライン12に設けられるものであり、塗装の終了した車両14に対して保護層形成材を塗布するものである。

塗布システム10は、産業用ロボットである3台のロボット16a、16b、16cと、システム全体の制御を行う制御部18と、保護層形成材が収容されたタンク20と、該タンク20から各ロボット16a、16b、16cに連通する塗布材管路22と、水供給源24からロボット16a、16b、16cへ水を供給する水管路26とを有する。ロボット16a、16b、16cはそれぞれ制御部18に接続されたロボットコントローラ28a、28b、28cによって制御される。

ロボット16aおよび16cは、搬送ライン12における車両14の進行方向左手側に設けられ、ロボット16bは、進行方向右手側に備えられている。また、ロボット16aは進行方向前方、ロボット16bは進行方向の中程、ロボット16cは進行方向後方に備えられている。ロボット16a、16b、16cは搬送ライン12と平行なスライドレール30上を移動可能である。

ロボット16a、16b、16cが設けられている次のステーションには、塗布材管路22に連通する補助供給機構31a及び31bが設けられている。

塗布材管路22の途中にはポンプ32が設けられており、タンク20から保護層形成材を吸い上げてロボット16a、16b、16cへ供給する。また、タンク20および塗布材管路22は、図示しないヒータと温度計とによって温度制御されており、保護層形成材を適温に保っている。ロボット16a、16b、16cの先端部には、それぞれ塗布材管路22によって保護層形成材が供給されるローラ機構部34が設けられている。

保護層形成材の材料は、アクリル系コポリマ剤を主成分とするものであって、好ましくは、ガラス転移温度の異なる2種のアクリル系コポリマ部分を有するものであるとよい。具体的には、例えば、前記の特許文献1で示されている保護層形成材を用いるとよい。また、保護層形成材は、水との混合割合および温度の変化によって粘度を調整することができ、しかも、乾燥すると車両14に密着して粉塵、金属粉、塩分、油分、酸、直射日光等から車両14の塗装部を化学的および物理的に保護することができる。さらに、車両14をユーザに納品の際等で除去するときには、容易に剥離させることができる。

図3に示すように、ロボット16a、16b、16cは、例えば、産業用の多関節型のロボットであり、ベース部40と、該ベース部40を基準にして順に、第1アーム42、第2アーム44および第3アーム46とを有し、該第3アーム46の先端にローラ機構部34が設けられている。第1アーム42はベース部40に対して水平および垂直に回動可能な軸J1、J2によって回動可能である。第2アーム44は第1アーム42と軸J3で回動可能に連結され、前記第2アーム44は軸J4によって捻れ回転が可能になっている。第3アーム46は第2アーム44と軸J5で回動可能に連結され、前記第3アーム46は軸J6によって捻れ回転が可能になっている。

このような6軸構成のロボット16a、16b、16cの動作によって、先端部に接続されたローラ機構部34は車両14の近傍における任意の位置に移動可能であって、且つ、任意の向きに設定可能である。換言すれば、ローラ機構部34は6自由度の移動が可能である。ロボット16a、16b、16cは、回転動作以外にも伸縮動作、平行リンク動作等の動作部を有するものであってもよい。

ローラ機構部34は、第3アーム46の先端部に取り付けられており、先端に幅Wの円筒形状で保護層形成材を吸収して蓄えることのできる材質のローラ48を有する。該ローラ48は、保持部49に回転自在に取り付けられており、保持部49の一端には塗布材管路22が接続されている。ローラ48の軸心部には、塗布材管路22から保護層形成材が供給され、ローラ48の表面ににじみ出るようになっている。ローラ48の材質は、例えば、スポンジおよび植毛体等を挙げることができる。また、ローラ48は保持部49から着脱自在であり、交換、洗浄およびメンテナンスを行うことができる。

図4に示すように、ローラ48に保護層形成材を供給するための液圧および空圧の複合回路(供給機構部)50は、コンプレッサ52と、該コンプレッサ52の吐出部に接続されたエアタンク54と、空気圧の供給・遮断の切り換えを行う手動の空圧投入弁56と、制御部18から供給される電気信号によって2次側圧力を減少させるレギュレータ操作弁60と、該レギュレータ操作弁60の2次圧によってパイロット操作されて塗布材管路22の圧力を減少させるレギュレータ58とを有する。

また、複合回路50は、レギュレータ58の2次側管路および水管路26が接続されたMCV(Material Control Valve、供給切換弁)62と、MCV62の2次側とローラ48との間に設けられたトリガー弁64とを有する。MCV62の内部には、塗布材管路22および水管路26の連通・遮断の切り換えを行う切換弁62a、62bが設けられており、該切換弁62a、62bの2次側は連通している。なお、図4の破線は空気圧管路を示す。

MCV62、トリガー弁64およびレギュレータ操作弁60は、空気圧パイロット式に限らず電気ソレノイド等の駆動方式のものでもよい。

複合回路50は、さらに、空圧投入弁56から供給される空気圧を切り換えることによって切換弁62a、62bをパイロット形式で操作するMCV切換電磁弁66と、トリガー弁64をパイロット操作するトリガー切換電磁弁68とを有する。MCV切換電磁弁66は制御部18から供給される電気信号によって、切換弁62a、62bのいずれか一方を連通させるとともに他方を遮断し、水と保護層形成材とを切り換えてトリガー弁64に供給する。トリガー切換電磁弁68は、制御部18から供給される電気信号によってトリガー弁64を連通・遮断に切り換えてローラ48に水または保護層形成材を供給する。

塗布材管路22および水管路26の途中には、それぞれ手動の止め弁70、72が設けられている。通常、止め弁70および72は連通させておく。複合回路50において空気の排出口にはそれぞれサイレンサ74が設けられており、排気音を低減させている。コンプレッサ52、ポンプ32および水供給源24には、過剰な圧力上昇を防止するリリーフ弁(図示せず)が設けられている。

なお、複合回路50におけるコンプレッサ52、エアタンク54、水供給源24およびポンプ32は、各ロボット16a、16b、16cに共通であり、それ以外の機器は各ロボット16a、16b、16cに個別に備えられている。

以上のような構成において、本実施の形態によれば、ロボット16a、16b、16cが設けられているステーションの次工程のステーションにおける搬送ライン12の近傍に補助供給機構31a及び31bが設けられている。該補助供給機構31a、31bには、それぞれ金属製の塗布チューブ88及び94と、塗布材管路22に連通する可撓性のチューブ84及び90を備える。塗布チューブ88及び94は、それぞれコック86、92を備え、先端部がノズル形状となっている。タンク20に貯留された保護層形成材は塗布チューブ88及び94にも供給され、コック86、92を操作することによって車両14に保護層形成材を滴下することができる。

なお、前記塗布チューブ88と塗布チューブ94の近傍には、マニュアルによって把持可能なローラ48に類似するローラ96を複数個設けておくとともに、水タンク80及び82とを設けておく。塗布チューブ88及び94は、不使用時にそれぞれ水タンク80及び82の水に浸しておき、塗布チューブ88及び94に残留している保護層形成材が乾燥・固化することを防止する。これにより、塗布チューブ88及び94が詰まることがない。

次に、このように構成される保護層形成材の塗布システム10を用いて、車両14に保護層形成材を塗布する方法について説明する。

まず、予め、各ロボット16a、16b、16cに対して動作の教示を行う。ロボット16a、16b、16cに車両14のボンネット部14a(図1参照)、ルーフ中央部14bおよびルーフ後方部14cをそれぞれ分担させて、各担当部に保護層形成材を塗布させるように教示し、教示したティーチングデータは制御部18の所定の記録部に記録し、保持しておく。車両14がセダン型であるときには、ロボット16cはトランク部を分担する。

図5に示すように、ロボット16aに対して、ボンネット部14aにローラ48の幅Wずつ保護層形成材を塗布するように動作軌跡100、102、104、106、108、110の教示を行い、特に、ハッチング部112、114で示すような縁部についても塗り残しがないように教示を行う。ローラ機構部34は、ロボット16aの機構によって6自由度の動作が可能であることから複雑な形状にも対応でき、例えば、エアインテーク部116に対しても動作軌跡104に沿って動作させることにより保護層形成材を確実に塗布することができる。

また、保護層形成材の粘度を適切に調整することによって保護層形成材が流れ落ちることを防ぎ、傾斜の大きい縁のハッチング部114にも保護層形成材の塗布を行うことができる。さらに、粘度を大きく設定することにより車両14の横の垂直面にも塗布することができる。これにより、垂直面の塗装部を保護することができるとともに組み立て作業においてボディを傷つけることがなく、この部分にはスクラッチカバーを取り付けなくてもよい。

ロボット16a、16b、16cの動作の教示は、例えば、制御部18、ロボットコントローラ28aまたは専用の操作ペンダント118を操作することによって、ロボット16a、16b、16cを実際に動作させる。このとき、車両14に沿ってローラ48が接触するように操作者が目視で確認しながら教示させる。

また、例えば、実際のロボット16a、16b、16cを用いることなく、ソリッドモデル等による3次元CAD(Computer Aided Design)上で教示を行う、所謂オフラインティーチングの手法によって動作教示を行ってもよい。この場合、例えば、図6に示すように、車両14の形状データに基づいて表面に対して適当な角度θで長さLのベクトルVを設定し、このベクトルVにローラ機構部34の軸が一致するようにロボット16a、16b、16cの動作を自動的に設定してもよい。

保護層形成材を塗布する処理は、搬送ライン12において1台の車両14毎に設定されているタクトタイム内で終了するように教示を行う。

次に、車両14に保護層形成材を塗布する際には、タンク20(図4参照)および塗布材管路22を所定のヒータによって適温に加温するとともに、コンプレッサ52、水供給源24およびポンプ32を動作させる。また、ロボット16a、16b、16cを車両14と干渉することのない位置で待機させ、空圧投入弁56を連通させる。

次いで、塗装の終了した車両14を搬送ライン12によって搬入し、ロボット16a、16b、16cの近傍で停止させる。制御部18は、車両14が搬入されたことを搬送ライン12から供給される信号またはセンサ(図示せず)によって認識し、各ロボット16a、16b、16cを教示データに基づいて動作させる。

このとき、制御部18はレギュレータ操作弁60(図4参照)を介してレギュレータ58を制御し、塗布材管路22を適当な圧力に制御する。また、制御部18は、MCV切換電磁弁66を介してMCV62を制御し、塗布材管路22を連通させるとともに水管路26を遮断する。さらに、制御部18はトリガー切換電磁弁68を操作することによってトリガー弁64を連通させる。このような制御部18の作用によって保護層形成材は適当な圧力および適温に保たれながらローラ機構部34のローラ48に供給され、該ローラ48の表面に適量がしみ出る。

このようにして車両14に保護層形成材を塗布することができる。また、レギュレータ58による圧力制御と、ロボット16a、16b、16cの動作速度とによって車両14に塗布する保護層形成材の厚みを調整することができる。

このときの車両14は塗装が終了していればよく、部品等が取り付けられていない未完成車であってもよいことはもちろんである。

ロボット16a、16b、16cによって保護層形成材が塗布された車両14は、搬送ライン12によって次工程へ搬送される。ロボット16a、16b、16cは、車両14と干渉することのない待機姿勢に待避して、次の車両14が搬入されるまで待機する。このとき、トリガー弁64を遮断させ保護層形成材の供給を停止させる。

塗布された保護層形成材は、自然乾燥または送風しながら乾燥させて可剥離性保護層を形成し、車両14の塗装部を保護する。

なお、搬送ライン12は複数の車種に対応していたり、同車種であっても細部形状が異なる場合がある。細部の形状とは、例えば、サンルーフ孔14d(図1参照)、エアインテーク部116(図5参照)、膨らみ部(バルジとも呼ばれる)およびリアスポイラ等の有無である。これらの複数の車種および細部形状に対応するために、個々の車種および細部形状に応じてロボット16a、16b、16cの動作を教示させておくとよい。制御部18は、搬送ライン12から車種および細部形状を示す信号を受信し、この信号に基づいて教示データを選択してロボット16a、16b、16cを動作させることができる。

また、終業時またはメンテナンス時等においては、MCV切換電磁弁66を介してMCV62を操作して切換弁62aを遮断するとともに切換弁62bを連通させる。このようにすることによって、水管路26から水が供給され、MCV62、トリガー弁64およびローラ機構部34のローラ48を洗浄することができる。ローラ48は着脱可能となっていることから、ローラ機構部34から取り外して単体で洗浄してもよい。

ところで、前記システムにおいて、何らかの原因による異常時、例えば、電源断によってロボット16a、16b、16cの動作が停止する場合等が考えられる。保護層形成材は、比較的に乾燥し易いために、前記の如くロボット16a、16b、16cが異常停止すると、塗布途上の保護層形成材が中途半端な状態で固化し、全体として均質な塗布作業がなされない等の不都合が惹起する。

この場合、制御部18はトリガー切換電磁弁68を制御してトリガー弁64を遮断する。従って、ローラ48に対する保護層形成材の供給が停止される。勿論、ポンプ32も滅勢される。本実施の形態では、このような異常時には、塗布チューブ88及び94から保護層形成材を供給して人手によって当該作業を継続することができる。

すなわち、塗布チューブ88及び94にはタンク20内の保護層形成材が供給されている。そこで、ロボット16a、16b、16cの異常停止が確認されると、コック86、92を操作することにより塗布チューブ88、94から前記保護層形成材が供給される。従って、塗布チューブ88、94の先端を移動させることにより、作業者は所定のパターンに沿ってマニュアルで保護層形成材を車両表面に指向して噴出させ、次いで、ローラ96を用いて残余の部分に対して塗布できる。

また、塗布チューブ88及び94は、ロボット16a、16b、16cが配置されているステーションの次のステーションに設けられていることから、塗布チューブ88及び94を用いた塗布作業を行う際にロボット16a、16b、16cが障害になることがない。しかも、ロボット16a、16b、16cの復旧作業を別の作業者によって平行して行うことができる。

これによって、ロボット16a、16b、16cが異常停止した場合であっても保護層形成材の塗り残し部分に対する迅速な塗布補完作業が遂行される。従って、ロボット16a、16b、16cの異常停止時においても保護層形成材を均質に塗布することができる。

上記したように、本実施の形態に係る保護層形成材の塗布システム10および塗布方法によれば、ローラ48を備えるローラ機構部34をロボット16a、16b、16cで操作するとともにローラ48に保護層形成材を供給することにより、保護層形成材を塗布する工程を自動化し、塗布品質を均一化することができる。
