本発明は、例えば、建築鉄骨のコラムを溶接する際等に使用される自動溶接制御方法に関し、特に複数の溶接ロボットを使用して同一ワークの複数の継手を同時に溶接する自動溶接における制御方法に関する。

【従来の技術】
建築鉄骨のコラムコアのように、溶接線が鉛直面内におかれ、溶接線として直線部と円弧部(コーナー部)を含む角形部材を自動溶接する方法が、種々提案されている(特許文献1乃至4参照)。これらの方法においては、直線部を溶接する際には、ワークを固定し、円弧部を溶接する際には、ワークを回転させている。これにより、円弧部でアークを切ることなく、連続して自動溶接する。

この場合に、円弧部でアークを切ることなく連続して健全な溶接部を得るために、直線部と円弧部で、電流、電圧及び溶接速度等の溶接条件を変更したり(特許文献1及び特許文献2)、予め用意した標準的なコラムコアのルートギャップについての溶接条件を、実際のルートギャップに応じて変更している(特許文献3及び4)。

【発明が解決しようとする課題】
しかしながら、上述の従来技術においては、直線部と円弧部とで溶接速度等の溶接条件を変更したり、ルートギャップに応じて溶接条件を変更したりしているが、ルートギャップが相違して溶接部の断面積が異なる場合には、常に異なる溶接速度を適用している。従って、同一ワーク内の複数の継手を同時に溶接することができない。

本発明はかかる問題点に鑑みてなされたものであって、複数の溶接ロボットを使用して同一ワークの複数の継手を同時に自動溶接することができ、溶接時間を大幅に短縮することができ、又は溶接歪みによる板の変形を防止することができる自動溶接制御方法を提供することを目的とする。

【課題を解決するための手段】
本発明に係る自動溶接制御方法は、複数の溶接ロボットを使用して同一ワークの複数の継手を同時に溶接する自動溶接において、前記複数の継手間で、溶着金属断面積及び溶接長の少なくとも一方が異なるために、基点から次の基点まで溶接するときの溶接すべき体積が異なる場合に、前記基点から前記次の基点までの溶接時間が、前記複数の溶接ロボットについて同一になるように、溶接ワイヤの送り速度を調整することを特徴とする。

この自動溶接制御方法により多層盛溶接する場合は、各パスで溶接可能な適正溶接電流範囲を設定し、その範囲内で溶接電流を設定し、前記基点から前記次の基点までの溶接時間が、前記複数の溶接ロボットについて同一になるように、溶接ワイヤの送り速度を調整しても、特定のパスにおける肉量が所望値よりも少ない場合に、その肉量の不足をそれ以降のパスで補い、全パス終了時の全肉量を所望の範囲に制御するように構成することができる。

電流と溶接ワイヤ送り速度との関係は、突き出し長さが一定のもとで、相関関係があり、電流は溶接ワイヤ送り速度の関数として表すことができる。このため、突き出し長さを変えることにより、異なるワイヤ送り速度で、同一の電流を作り出すことができる。従って、上記実施態様においては、溶接電流は適正溶接電流範囲から逸脱しない条件で、溶接ワイヤ送り速度を最大限調節しても溶接終了時の肉量を所望の範囲に制御できない場合であっても、溶接ワイヤの突き出し長さを調整することにより、溶接電流はそのままで、溶接ワイヤの送り速度を変えて溶接終了時の肉量を所望の範囲に制御することができる。

このように、1つの継手についてみたときに、仮にこの特定の継手のルートギャップが同じ(一定)であっても、同時に溶接する他の継手の形状及び溶接条件が変化すれば、この特定の継手には、異なる溶接条件を使用する。

本発明においては、ルートギャップが異なるとか、板厚が異なるとか、又は脚長が異なるといったように、溶接部の断面積(開先断面積)が異なるワークを、そのコーナ部を溶接するために回転させながら溶接する場合、溶接ロボット(自動溶接装置)を複数台、同時に適用するので、溶接時間を大幅に短縮することが可能である。また、同じ板の両側を溶接するような場合には、溶接ひずみによる板の変形を抑制することが可能となり、後工程での歪み矯正作業の省略又は軽減が可能となり、後工程で前記板に取り付ける部材との間の位置ずれを抑制することができる。このように、本発明は製作コストの低減と、製品品質の向上に効果がある。

【発明の実施の形態】
以下、本発明の実施の形態について添付の図面を参照して具体的に説明する。
図1は本発明の実施形態に係る自動溶接制御方法に使用する装置を示すブロック図、図2はこの自動溶接装置を示す図、図3は溶接により組み立てようとするコラム柱を示す斜視図である。このコラム柱は、図4に示すように、コラムコア3と、仕口2と、コラム1とから構成されている。コラムコア3は、図5に示すように、筒状のコラム部4の両端部にダイヤフラム5を溶接により接合して組み立てられている。このコラム部4とダイヤフラム5との溶接は、図6に示すように、コラム部4の端面を傾斜するように形成し、コラム部4を水平に設置し、ダイヤフラム5を垂直に設置して、このコラム部4とダイヤフラム5との間にレ型の開先を設け、この開先の下部に、裏当材6を配置し、裏当金方式で自動溶接することにより、コラム部4とダイヤフラム5とを接合する。

このとき、図7に示すように、溶接ワイヤに給電するトーチと、被溶接材との間に電圧を印加し、溶接ワイヤが被溶接材に接触したことをそれらの電気的ショートにより検出するセンシング動作により、開先位置を自動的に検出する。図7に示す開先においては、一例として、溶接ワイヤの先端の位置が点P1から、水平のコラム部4の直上の位置P2まで移動するように、溶接ワイヤを斜めに降下させ、その後、センシング動作によりワイヤを鉛直(−Z方向)に降下させてコラム部4に接触させ、その位置P3とP2との間の距離TS1を求める。その後、溶接ワイヤの先端を位置P4まで斜めに上昇させ、位置P4から水平(Y方向)に移動させて、ワイヤ先端がダイヤフラム5に接触する位置P5までの距離TS2を求める。その後、位置P6まで斜めに上昇させて更に、位置P7まで溶接ワイヤの先端を斜めに降下させて、開先位置を認識することができる。

コラム柱は図3及び図4に示すように、コア3のコラム部4の4側面に、仕口2を溶接接合し、コラム1をコア3のダイヤフラム5に垂直に溶接接合することにより組み立てられる。図2に示す自動溶接装置は、コラム1をコア3のダイヤフラム5に溶接する方法を示している。この自動溶接装置は、2基(1対)のポジショナ31,32と、2基の溶接ロボット33,35とが、ポジショナ31,32間に溶接ロボット33を配置し、溶接ロボット33,34間にポジショナ32を配置して、タンデムに配置されている。

溶接ロボット33,34は、レール50上を走行する移動台車35を有し、この台車35上に、溶接ワイヤの供給容器37と電源装置42とが載置され、台車35のレール50に直交する方向の一端部には、アーム40,41が設置されている。このアーム40の先端部にはトーチ38が設けられており、ワイヤ供給容器37内にコイル状に巻回されて貯留されていた溶接ワイヤ39が巻き解かれてコンジットチューブ36を介してトーチ38に供給され、トーチ38を通過して溶接部に供給される。溶接電源装置42はケーブル43によりトーチ38に接続されており、トーチ38を介して溶接ワイヤ39に溶接電力を供給するようになっている。

ポジショナ31,32は、台44に対して、回転部45が回転可能に設置されている。この回転部45は中央部が矩形に切りかかれた形状を有し、この中央切欠部には、少なくとも1対の対向する辺に、被溶接物を固定する固定具46が設けられている。被溶接物は図3に示すように予め仮溶接されて組み立てられており、固定具46により、被溶接物であるコラム1の面を挟持することにより、回転部45がコラム1を固定する。1対のポジショナ31,32はコラム1の長手方向に見てその切欠部が整合する(重なる)位置に設けられており、各ポジショナ31,32により1対のコラム1を挟持したときには、各コラム1の中心軸が一致するように、固定具46が調節される。

このように、仮付けにより組み立てられたワーク(コラム柱)の1対のコラム1を夫々ポジショナ31、32により2箇所で挟持して、ワークを支持し、コラム1の端面とコラムコア3のダイヤフラム5との間の溶接部を、コラム1の端部の4辺に沿って溶接する。この場合に、コラム1の端部(又は横断面)は、図8に示すように、4辺の直線部と、4個のコーナ部とから構成され、このコーナ部は、適宜の半径で湾曲している。従って、コラム1の端部とダイヤフラム5の表面との間の溶接線は、このコラム1の端部の外縁に沿って、4辺の直線部と4個のコーナ部とから構成されるものとなる。

そして、溶接線が直線である部分については、図9の▲1▼の期間に示すように、ポジショナ31,32は静止したままで、溶接ロボット33,34のアーム40,41を動かして、軌跡1にて示すように、トーチ38を水平方向に移動させる。これにより、溶接線の直線部を溶接ワイヤ39により溶接する。一方、コーナ部については、図9の▲2▼乃至▲5▼に示すように、ポジショナ31,32によりコラム1及びダイヤフラム5をコラム1の中心軸の周りに回転(自転)させつつ、トーチ38を軌跡2〜10まで経由して円弧状に移動させる。これにより、コーナ部が溶接ワイヤ39により溶接され、次順の直線部の溶接に移る。

なお、溶接ロボット33,34による溶接に際し、前述と同様にタッチセンシング動作により、溶接線を検出する。コラム1とダイヤフラム5との間に、開先がない場合は、図10に示すように、ギャップセンシングをしないでタッチセンシングのみにより溶接線を検出する。つまり、コラム1の上方の位置に溶接ワイヤの先端を位置させ、ワイヤ先端をP1からP7まで移動させる。この間、P2からP3へのタッチセンシング動作により、コラム1の表面、つまり上下方向の被溶接材の位置を検出する。また、P4からP5へのタッチセンシング動作により、ダイヤフラム5の表面、つまり左右方向の被溶接材の位置を検出する。

一方、コラム1とダイヤフラム5との間に、例えば、図6と同様のレ型の開先がある場合は、図11に示すように、ギャップセンシングとタッチセンシング動作により溶接線を検出する。つまり、コラム1の上方の位置に溶接ワイヤの先端を位置させ、ワイヤ先端をP1からP11まで移動させる。この間、P2からP3へのタッチセンシング動作により、コラム1の表面、つまり上下方向の被溶接材の位置を検出する。また、P4からP5へのタッチセンシング動作により、ダイヤフラム5の表面、つまり左右方向の被溶接材の位置を検出する。そして、ポジショナの位置を0°、90°、180°、270°にして、各ポジショナ角度において、P6からP11までの移動により、夫々P7及びP10の位置でギャップセンシングを行う。これにより、4辺のギャップを検出する。

上述の如く、溶接部の溶接線の位置及びギャップを検出し、溶接部が直線の場合は、この溶接線が水平になる位置でワークであるコラム1を固定した状態で、溶接ロボット33,34のトーチ38を動かして、開先を溶接する。一方、ワークのコーナ部を溶接する場合には、ポジショナ31,32によりワークを回転させつつ、溶接ロボット33,34により、開先を溶接する。

この溶接ロボットによる溶接方法は、図1に示す自動制御装置により制御される。図1において、2基の溶接ロボットの本体10がロボット制御装置14により制御される。この溶接ロボットの溶接トーチ11には、ワイヤ送給装置12により溶接ワイヤが送給され、この溶接ワイヤはトーチ11からワークの溶接部に向けて供給される。このワイヤの送給は、ワイヤ送給装置12により駆動され、ワイヤ送給装置12は溶接電源装置13に格納された送給モータ制御装置13aにより制御される。また、溶接電源装置13から溶接トーチ11に対して溶接電流値及び溶接電圧値の電源が供給され、溶接トーチ11を通過するワイヤに電源が供給される。

2つのロボット本体10、各ロボット本体10の首先端に設けた溶接トーチ11及びワークへ溶接電力を供給する外部装置の溶接電源13は、夫々ロボット制御装置14により制御される。一方のロボット制御装置14には、溶接するワークの姿勢を制御するポジショナ20が接続されている。また、2つのロボット制御装置14は各溶接ロボット本体10の位置制御及びインターロックのために通信ケーブルで接続されている。

ロボット本体は、例えば、6軸の垂直多関節型のもので、先端アームの手首部先端に溶接トーチが設けられている。このロボット本体は、教示ペンダントである教示作業入力装置による教示作業に基づく動作と、その教示作業によって作成された教示プログラム実行データに基づいて溶接トーチ先端を再生する再生動作とを行う。

演算処理装置17は、ロボット本体の教示演算指令動作と、ロボット本体と溶接電源とによる再生演算指令動作等を行う。記憶装置18には、教示プログラム記憶部と一次記憶部があり、教示プログラム記憶部は教示作業による各ワークの教示プログラムを記憶しており、一次記憶部は、溶接継手センシング動作による各検出情報等の各演算部での演算値を一時的に記憶している。ロボット本体制御装置16は、ロボット動作演算部からの教示演算指令によりロボット本体を移動制御する。外部制御装置19には、溶接継手検出制御部と溶接電源制御部があり、溶接継手検出制御部はセンシング動作による溶接継手位置検出情報を溶接継手センシング演算部に出力し、溶接電源制御部は、ロボット動作演算部から入力の溶接開始及び終了指令又は溶接電流及び電圧の溶接条件指令等を溶接電力供給電源部に出力すると共に、入力の溶接継手センシング開始及び終了指令をセンシング電源部に出力する。

次に、上述の装置を使用して、図2に示すように、2つの溶接ロボット33,34により、コラムコア3のフランジ部5とコラム1との溶接部を、2箇所について同時に、溶接する際の制御方法について説明する。

建築鉄骨のコラム溶接(ルートギャップが異なる裏当金方式レ型開先)を、炭酸ガスをシールドガスとして使用する2台の溶接ロボットを使用して溶接する場合において、溶接線が直線の部分はポジショナ31,32を固定して自動溶接し、コーナ部のように溶接線が円弧状に曲がっている部分ではポジショナ31,32を回転させながら自動溶接する。図9はコラム溶接において1台の溶接ロボットが直線部及び円弧部(コーナ部)を溶接するときの溶接点の軌跡を示す図である。そして、この軌跡は、コラム径、コーナ半径、コラム板厚、及びポジショナ回転中心に対する偏心量が同じであれば、ルートギャップが異なっていても、溶接ロボット33と溶接ロボット34とについて、同一である。この軌跡に示すように、▲1▼の期間は、ポジショナ31,32を静止させておいて、溶接ロボット33,34のアーム40,41を動かして溶接する。一方、▲2▼から▲5▼の期間は、ポジショナ31,32を回転させてコラム1を回転させつつ、溶接ロボット33,34のアーム40,41をその溶接ワイヤの先端が”2”から”10”まで円弧状に移動するように動かして、コーナ部を溶接する。

複数台の溶接ロボットを動作させる場合に、基点と、次の基点との間の溶接時間は、各溶接ロボットについて同一であることが必要である。つまり、同じワークの異なる複数の連結位置における複数の溶接部を複数台の溶接ロボットで同時に溶接するためには、少なくとも直線区間の始端及び終端並びにコーナ区間の始端及び終端への各到着時刻が同時刻になるようにしておく必要がある。実際には、ルートギャップが変動しているため、図9に示すように細かく条件変更する必要があり、その各ステップ間を同じ時間で移動させることになる。また、直線区間についても、1−2間、10−1間でルートギャップの変動が大きい場合には、細かく条件を変更する必要がある。

図12は基準溶接条件及び同時溶接継手の条件を示す模式図である。この図12を参照して、溶接条件生成方法について説明する。溶接前に以下の▲1▼乃至▲3▼の処理を実施する。
▲1▼先ず、予め、所定突き出し長さにおけるワイヤ送り速度に対する溶接電流及びそのときの適正アーク電圧の関係を求めておく。
▲2▼突き出し長さを増減させた場合のワイヤ送り速度に対する溶接電流及びそのときの適正アーク電圧との関係を求めておく。
▲3▼所定突き出し長さ/基準ルートギャップにおいて、板厚毎の基準となる溶接条件(基準溶接条件、即ち溶接電流、アーク電圧、溶接速度及び狙い位置)を実験等から求めておき、更に、その溶接パス(多層盛溶接を行う場合にはその各パス)について、変動可能な溶接電流範囲及びそれに対応したアーク電圧を求めておく(溶接電流範囲)。この際、薄い板厚の積層パターン、溶接電流及び溶接速度(各パスののど厚が同じになる)は、厚い板厚の途中までと同じ条件となるケースが多いと考えられるが、仕上げ付近のパスのように板厚個別の条件としてもよい。

次に、溶接実施時に以下の処理▲4▼乃至▲9▼を実施する。
▲4▼同時に溶接しようとするパスについて、このパス終了後の基準溶接条件におけるのど厚が同じ場合、即ち積層パターン、溶接電流及び溶接速度が同じである場合、各基準溶接条件とその継手のルートギャップ及びそれ以前に溶接したパスがあるならそれまでに溶接したのど厚から、基準溶接条件でののど厚を保つことを前提とした場合の基点間の溶接に必要な溶着金属量を求め、その平均値を目標とする溶着金属量(目標溶着金属量)とする。予め求めてあるワイヤ送り速度と溶接電流との関係から、このパスの基準溶接条件の電流値を使用した場合の目標溶着金属量となる溶接時間を求める。直線部については、基点間の溶接長から溶接速度を算出する。コーナ部については、溶接時間がポジショナの回転時間となることから、今回溶接する溶接位置に応じた溶接長を、それまでののど厚が異なっていることを考慮して求め、溶接速度(ワークとトーチとの相対速度)を算出する。求めた溶接速度と各継手の当パスで必要とする溶着金属量から、各継手で必要なワイヤ送り速度を求め、予め求めてあるワイヤ送り速度と溶接電流との関係から、実電流値とそれに対応するアーク電圧を決定する。

このパス終了後の目標のど厚が異なる場合、即ち積層パターン、溶接電流及び溶接速度が異なる場合、各基準溶接条件とその継手のルートギャップ、及びそれ以前に溶接したパスがあるなら、それまでに溶接したのど厚から夫々の継手について基準溶接条件でののど厚を保つことを前提とした場合の基点間の溶接に必要な溶着金属量を求め、その平均値を目標とする溶着金属量、即ち目標溶着金属量とする。次に、同じく各基準溶接条件から同時に溶接しようとするパスの電流値に対するワイヤ送り速度を求め、その平均値を求め、これをワイヤ平均送り速度とする。目標溶着金属量とワイヤ平均送り速度から、このときの溶接時間を求める。直線部については、基点間の溶接長と溶接時間から溶接速度を算出する。コーナ部については、溶接時間がポジショナの回転時間となることから、今回溶接する溶接位置に応じた溶接長を、それまでののど厚が異なっていることを考慮して求め、溶接速度(ワークとトーチの相対速度)を算出する。求めた溶接速度と各継手の当パスで必要とする溶着金属量から、各継手で必要なワイヤ送り速度を求め、予め求めてあるワイヤ送り速度と溶接電流との関係から実電流値とそれに対応するアーク電圧を決定する。
▲5▼このとき、実電流値が溶接電流範囲外となる場合で、かつ、トーチ及びロボットアームとワークが干渉しない場合については、後述の▲9▼の処理を実施する。この処理後も実電流値が溶接電流範囲外となる場合には、電流値をその上下限値になるようにし、ワイヤ送り量とアーク電圧をそれに合わせて変更する。
▲6▼溶接電流を所定の溶接電流範囲内に変更し、肉量を変えて溶接した場合、各継手の各パスにおける溶着金属量が所望の値にならなくなるが、この場合、その足りない溶着金属量又は溢れた溶着金属量を次のパスに繰り越す。また、今回のパスののど厚が0以下になった場合にも、下限値で溶接し、溢れた溶着金属量を次パスに繰り越すことにする。
▲7▼繰り越しした溶着金属量を加算したものをその継手の次パスで必要とする溶着金属量とし、前述同様の処理を行う。
