本発明は、基板上にパターンを形成する技術に関する。

【従来の技術】
従来より、プラズマ表示装置や有機EL表示装置等に用いられるパネルに隔壁のパターンを形成する方法として、サンドブラスト法(フォトリソグラフィ法とも呼ばれる。)、スクリーン印刷法、リフトオフ法等が知られている。しかしながら、これらの方法は煩雑であり、生産コストを増加させる要因となっている。そこで、近年、特許文献1に開示されているように、微細な吐出口を有するノズルから光硬化性樹脂を含むペースト状のパターン形成材料を基板上に吐出してパターンを仮形成した後に、紫外線の照射によりパターン形成材料を硬化させてパターンを形成する手法が提案されている。

【発明が解決しようとする課題】
ところで、上記手法により基板上にパターンを形成する場合、パターン形成材料に照射される紫外線の強度分布が不均一であると、パターン形成材料に含まれる光硬化性樹脂の硬化状態にばらつきが生じ、パターンの形状(具体的には、直線状の複数のパターン要素の断面形状)が不揃いになる恐れがある。パターンの不揃いは、基板がプラズマ表示装置等の製品に使用された際に、表示される映像にムラが生じる原因となる。特に互いに隣接する複数のパターン要素の形状が異なるとパターン要素の配列方向に対してムラが生じ易くなる。

例えば、複数の光ファイバを用いて紫外線を仮形成されたパターンに照射する場合、各光ファイバから出射される紫外線の強弱によりパターン形成材料に照射される紫外線の強度分布が不均一になる可能性がある。また、一部の光ファイバの断線や出射端面の汚損等によって紫外線の強度分布が不均一になることも考えられる。

請求項1に記載の発明は、基板上にパターンを形成するパターン形成装置であって、光硬化性樹脂を含むパターン形成材料にて、基板の主面に沿って第1の方向に配列される複数のパターン要素を前記第1の方向にほぼ垂直な第2の方向に向かって順次仮形成する形成部と、仮形成直後のパターン形成材料に照射されて前記パターン形成材料を順次硬化させる光を出射する光出射部と、前記光出射部と仮形成されたパターン形成材料との間に設けられ、前記光出射部からの光の少なくとも前記第1の方向に対する強度分布の均一性を向上する光学要素とを備える。

【発明の実施の形態】
図1は本発明の第1の実施の形態に係るパターン形成装置1の構成を示す図である。パターン形成装置1は、プラズマ表示装置用のガラス基板(以下、「基板」という。)9上に複数の隔壁に相当するパターンを形成する装置であり、パターンが形成された基板9は他の工程を介してプラズマ表示装置の組立部品であるパネル(通常、リアパネル)となる。

パターン形成装置1では、基台11上にステージ移動機構2が設けられ、ステージ移動機構2により基板9を保持するステージ3が基板9の主面に沿って図1中に示すX方向に移動可能とされる。基台11にはステージ3を跨ぐようにしてフレーム12が固定され、フレーム12にはヘッド部5が取り付けられる。

また、紫外線の拡散により、例えば、図4に示す1つのパターン要素91aに注目した場合、拡散板55が設置されていない場合は端面533bおよび端面533cからの紫外線のみが照射されるが、拡散板55が設置されている場合は端面533a,533b,533c,533dからの紫外線が照射される。さらに、図2および図3に示すように端面533はX方向にも配列されているため、他の端面533からの紫外線もパターン要素91aに照射される。
