【発明の属する技術分野】
本発明は、有機エレクトロルミネッセント(以下、有機ELと略す場合がある。)素子等のディスプレイ用基板等に用いることが可能な、ガスバリア性が高く、かつ平坦性を有するガスバリア性基板に関する。

【従来の技術】
従来より、例えば有機ELディスプレイ等のディスプレイ用素子の支持基板として、ガラス基板を用いたものが知られているが、ガラス基板は重くて硬く、そして割れやすいという欠点を有している。そこで近年、これらガラス基板の問題を解決するためにプラスチック基板が提案されている。

しかしながら、プラスチック基板は軽く、フレキシブルで割れにくい反面、ガラス基板と比較してガスバリア性が悪く、長時間ディスプレイ素子の性能を維持させることは困難であった。

また、ディスプレイ用素子の支持基板として、例えば、有機EL素子に用いられる場合には、有機EL素子の発光層は、水分や酸素に触れると発光劣化が生じることから、支持基板にも酸素や水に対するガスバリア性が必要とされており、また有機EL素子を形成する際には高温下でのプロセス工程を経る必要があるため、支持基板に耐熱性も要求される。また、支持基板が平坦性を有しない場合には、ピンホールや突起等によってガスバリア性に欠陥が生じたり、発光層等の有機EL層は薄膜であるため、ピンホールや突起等により有機EL層が均一に形成されず、有機ELディスプレイにダークスポットが発生すると考えられている。またディスプレイ自体が長時間に渡り設置されて使用される場合には、支持基板に電位や温度上昇に安定であることが求められる。これは、支持基板が電位や温度上昇に不安定である場合には、ディスプレイの発光や光の変調が起こるという問題が生じるからである。このようなことから、プラスチック基板に、上述したような性質を付与する方法が求められていた。

そこで従来、樹脂基板にガスバリア性を付与するために次のような提案がある。例えば、特許文献1においては、高分子樹脂組成物からなる基材上に無機蒸着層を第1層として設け、次いで1種類以上のアルコキシドおよび/またはその加水分解物、または塩化錫のいずれかを含む水溶液、或いは水/アルコール混合溶液を主剤とするコーティング剤を塗布し、加熱乾燥してなるガスバリア性被膜を第2層として積層することにより、高いガスバリア性を発現している。

また、特許文献2においては、高分子樹脂組成物からなる基材上に無機蒸着層を第1層として設け、次いで1種類以上のアルコキシド或いはその加水分解物と、分子中に少なくとも2個以上のイソシアネート基を有するイソシアネート化合物との混合溶液を主剤とするコーティング剤を塗布し、加熱乾燥してなるガスバリア性被膜を第2層として積層することにより、高いガスバリア性を発現している。

また、特許文献3においては、脂環式炭化水素骨格ビス(メタ)アクリレート、メルカプト化合物、単官能(メタ)アクリレートを含有する成分を含有することにより耐熱性や機械的強度、特に耐衝撃性に優れた基材に、SiO2からなる無機蒸着層を設けることによりガスバリア性を発現している。

しかしながら、特許文献1、特許文献2においては用途が食品、医薬品等の包装分野に限られており、ガスバリア性も水蒸気透過率(以下、WVTRともいう。)が0.1g/m2/day程度、酸素透過率(以下、OTRともいう。)が0.3cc/m2/day・atm程度であり、不十分であった。また特許文献3においては、ディスプレイ分野、特に液晶表示パネルに用途分野を有するものであり、基材上にSiO2からなる無機蒸着層を設けることによりガスバリア性を発現しているが、その酸素透過率が1ccにとどまり、例えば有機EL素子の発光層等の劣化を防ぐ防湿性としては十分とは言い難いといえる。

また、表面の平坦性に関しては上記各特許文献のいずれにおいても検討されていない。

さらに、近年、ガラス基板を薄膜化して用いた場合であっても、有機ELディスプレイの高精細化に伴い、ガスの透過率の向上が求められている。

【発明が解決しようとする課題】
そこで、ガスバリア性が高く、また上記ガスバリア層に凹凸やピンホール等がなく、平坦性の良好なガスバリア性基板を提供することが望まれている。

【課題を解決するための手段】
本発明は、基材と、上記基材上に形成された平坦化層と、上記平坦化層上に形成された蒸着膜からなるガスバリア層とを有することを特徴とするガスバリア性基板を提供する。

本発明によれば、ガスバリア層が上記平坦化層上の平坦化された表面に形成されることから、ガスバリア層を緻密で凹凸やピンホール等のない、ガスバリア性の高い層とすることができる。また、上記ガスバリア層と透明基材との間に平坦化層が形成されていることから、透明基材とガスバリア層との密着性を高くすることができ、ガスバリア性の高いガスバリア性基板とすることができるのである。これにより、本発明のガスバリア性基板を、例えばディスプレイ用基板等に用いて、ダークスポット等のない高品質なディスプレイを形成することが可能となるのである。

本発明においては、基材と、上記基材上に形成された蒸着膜からなるガスバリア層と、上記ガスバリア層上に形成され、かつカルドポリマーを有する平坦化層とを有することを特徴とするガスバリア性基板を提供する。

本発明によれば、上記平坦化層はガスバリア層との密着性が高く、ガスバリア層が有するピンホールの充填等することができることから、ガスバリア性の高いガスバリア性基板とすることができるのである。また、ガスバリア性基板表面に上記平坦化層が形成されていることから、平坦な表面を有するガスバリア性基板とすることができ、例えば有機EL素子等の様々な用途に用いることが可能なガスバリア性基板とすることができるのである。

上記発明においては、上記平坦化層上に上記ガスバリア層が積層されていることが好ましい。これにより、ガスバリア性基板のガスバリア性をさらに高いものとすることができるからである。

また、本発明においては、上記基材が、室温から150℃までの範囲内における線膨張係数が80ppm以下であり、かつ全光線透過率が85%以上である耐熱性を有する透明樹脂からなるものであってもよい。これにより、本発明のガスバリア性基板が耐熱性を有するものとすることができ、例えば有機EL素子等の耐熱性が要求されるディスプレイ用基板等、様々な用途に用いることが可能となるからである。

また本発明においては、上記基材が、表面に、室温から150℃までの範囲内における線膨張係数が80ppm以下であり、かつ全光線透過率が85%以上である耐熱性を有する透明樹脂層を有するものであってもよい。上記透明樹脂層によって、上記基材を耐熱性を有するものとすることができることから、本発明のガスバリア性基板を様々な用途に用いることが可能となるからである。

また、上記のいずれの発明においても、上記平坦化層の表面平均粗さが3nm以下であり、最大高低差が50nmであることが好ましい。これにより、平坦性が高く、平坦化層上に形成される上記ガスバリア層や、本発明のガスバリア性基板上に形成される層等に、凹凸やピンホール等のない高品質なガスバリア性基板とすることができるからである。

また、本発明においては、上記ガスバリア層が、透明無機酸化膜、透明無機酸化窒化膜、透明無機窒化膜、もしくは透明金属膜からなる蒸着膜であることが好ましい。これにより、ガスバリア層のガスバリア性を高いものとすることができるからである。

さらに、本発明においては、上記ガスバリア性基板における酸素透過率が0.3cc/m2/day以下であり、水蒸気透過率が0.1g/m2/day以下であることが好ましい。本発明のガスバリア性基板の酸素透過率および水蒸気透過率が、上記範囲内であることにより、酸素や水蒸気等に弱い部材を有する、例えば有機EL素子の支持基板等に用いることが可能となるからである。

また、本発明においては、上記ガスバリア性基板の表面平均粗さが6nm以下であり、最大高低差が60nm以下であることが好ましい。このようにガスバリア性基板の表面が平坦性を有することにより、例えば有機EL素子のディスプレイ用基板等、様々な用途に用いることが可能となるからである。

さらに、上記発明においては、上記基材における、上記ガスバリア層および上記平坦化層が形成された面と反対側の面に、上記基材にかかる応力を緩和する応力緩和層が形成されていてもよい。これにより、上記ガスバリア層や平坦化層が形成された際に発生する応力を低減させることができ、ガスバリア性基板にそりが発生することを防止することができるからである。

【発明の実施の形態】
本発明は、例えばディスプレイ用基板等に用いることが可能な、ガスバリア性および平坦性の高いガスバリア性基板と、そのガスバリア性基板を用いたディスプレイ用基板および有機EL素子とに関するものである。

以下、それぞれについてわけて説明する。

A.ガスバリア性基板
まず、本発明のガスバリア性基板について説明する。

本発明のガスバリア性基板には、2つの実施態様がある。まず、第1実施態様としては、基材と、上記基材上に形成された平坦化層と、上記平坦化層上に形成された蒸着膜からなるガスバリア層とを有することを特徴とするものであり、第2実施態様としては、基材と、上記基材上に形成された蒸着膜からなるガスバリア層と、上記ガスバリア層上に形成され、かつカルドポリマーを有する平坦化層とを有することを特徴とするものである。

本発明によれば、どちらの態様においても、上記平坦化層を有することにより、ガスバリア性の高いガスバリア性基板とすることができ、また、本発明のガスバリア性基板の表面が平坦性を有するものとすることができるのである。

以下、上記の各態様についてそれぞれ説明する。

1.第1実施態様
まず、本発明のガスバリア性基板における第1実施態様について説明する。本発明のガスバリア性基板における第1実施態様は、基材と、上記基材上に形成された平坦化層と、上記平坦化層上に形成された蒸着膜からなるガスバリア層とを有することを特徴とするものである。

本実施態様のガスバリア性基板は、例えば図1に示すように、基材1と、その基材1上に形成された平坦化層2と、その平坦化層2上に形成されたガスバリア層3とを有するものである。

本実施態様においては、上記平坦化層上にガスバリア層が形成されることから、上記ガスバリア層が、基材の凹凸や突起の影響を受けることなく、緻密かつ平坦なガスバリア層を形成することができるのである。これにより、ガスバリア層のガスバリア性を高いものとすることができ、また本実施態様のガスバリア性基板が、例えばディスプレイ用基板に用いられた際にも、ガスバリア層のピンホールによって形成されるダークスポット等のない高品質なものとすることができるのである。

またさらに、ガスバリア性基板表面の平坦性が高く、ガスバリア性基板上に、例えば有機EL素子の発光層等の薄膜を形成した場合であっても、均一に層を形成することができることから、様々な用途に用いることが可能なガスバリア性基板とすることができるのである。

以下、本実施態様のガスバリア性基板の各構成についてわけて説明する。

a.平坦化層
まず、本実施態様のガスバリア性基板に用いられる平坦化層について説明する。本実施態様のガスバリア性基板に用いられる平坦化層は、後述する基材とガスバリア層との間に形成される層であり、かつ平坦性を有する層である。

本実施態様に用いられる平坦化層の平坦性としては、表面平均粗さ(Ra)が3nm以下、特に1nm以下であることが好ましく、また最大高低差(P−V)が50nm以下、特に10nm以下であることが好ましい。表面粗さおよび上記最大高低差が、上記範囲内であることにより、後述するガスバリア層を上記平坦化層上に形成した場合に、緻密かつ平坦に形成することが可能となるからである。

ここで、上記表面粗さおよび最大高低差は、スキャン範囲20μm、スキャン速度90sec/frameの条件下で、原子間顕微鏡(Nanopics:商品名、セイコーインスツルメンツ社製)を用いて測定した値である。

本実施態様においては、上述したような平坦性を有する層であれば、平坦化層の材料等は特に限定されるものではないが、本実施態様においては、有機物を用いることが好ましい。これにより、上記のような平坦性を有する層を形成することが容易であり、また後述する基材およびガスバリア層との密着性が良好な平坦化層とすることができるからである。

また、本実施態様に用いられる平坦化層は、上記の中でもカルドポリマーを有するものであることが好ましい。これにより、平坦化層とガスバリア層との密着性をより良好なものとすることができ、ガスバリア性がより緻密に形成されることから、ガスバリア層のガスバリア性を高いものとすることができるからである。

このようなカルドポリマーとしては、例えば、フルオレン骨格を有するビスフェノール化合物とエピクロヒドリンとから誘導されるエポキシ樹脂、あるいはこのエポキシ樹脂と(メタ)アクリル酸とから誘導されるエポキシ(メタ)アクリレート、更にはこのエポキシ(メタ)アクリレートと酸無水物から誘導されるエポキシ(メタ)アクリレート酸付加物等を挙げることができる。

次に、本実施態様のガスバリア性基板に用いられる基材について説明する。本実施態様に用いられる基材は、基材上に上述した平坦化層が形成可能であれば、特に限定されるものではないが、本発明においては、可視光に対して透明である透明基材であることが好ましい。これにより、本実施態様のガスバリア性基板を、例えばディスプレイ用基板等に用いることも可能となるからである。本実施態様において、このような透明基材として、例えばガラス板や、有機材料で形成されたフィルム状やシート状のもの等を用いることができる。
