【発明の属する技術分野】
この発明は、実際の消費量を把握できるようにトナー消費量を精度良く演算する、トナー消費量演算装置および方法と画像形成装置に関するものである。

【従来の技術】
トナーを使用して画像を形成する画像形成装置においては、トナー補給などのメンテナンスや画質の維持などの理由で、トナーの消費量または残量を確認し、トナーカートリッジの寿命を管理する必要がある。本件出願人は、簡単な構成で精度よくトナーの消費量を求めることのできるトナー消費量検出方法および装置をすでに開示している(特許文献1参照)。この検出方法および装置においては、印刷ドットの値とトナー消費量の関係が非線形で、しかも当該印刷ドットに隣接する印刷ドットの状態によっても変化することに鑑み、印刷ドット列を孤立ドット、2連続ドット、中間値ドットの3つのパターンに分け、これらのパターン毎にその形成個数を計数し、それらの計数値に基づいてトナーの消費量を求めている。

このような画像形成装置においては、画像形成が繰り返されることにより、トナーカートリッジに充填されているトナーが消費されて徐々に減少する。トナーカートリッジに充填されているトナー量があるレベルよりも少なくなると、「トナーカートリッジを交換して下さい」などのメッセージが画像形成装置の表示部に表示され、ユーザに注意を促している。

ユーザとしては、資源を有効に利用するとの観点からも、トナー残量を正確に把握して適性な時期にトナーカートリッジの交換を行いたいという要請がある。前記特許文献1に記載の発明においては、印刷ドット列の配列パターンを3種類に分けて、1頁単位又は
あるジョブ期間におけるトナー消費量を、前記印刷ドット列の配列パターンに基づいて求めることが開示されている。すなわち、記録媒体の画像形成領域において現実に消費されたトナー量を検出することにより、トナーカートリッジに充填されているトナー初期値からトナー消費量を減算し、トナー残量を求めている。

ところで、像担持体上に複数色のトナー像を重ね合わせる方式の画像形成装置では、像担持体上に転移するトナーの量が変動すると、次の色の工程で露光部分の電位が変化するため、より厳密な制御が必要となる。また、感光体およびトナーの疲労・経時変化や、装置周辺における温湿度の変化などに起因して、画像濃度が変化することがある。そこで、従来よりトナー像の画像濃度に影響を与える濃度制御因子、例えば帯電バイアス、現像バイアス、露光量などを適宜調整して画像濃度を安定化させる技術が提案されている。

このような技術は、例えば像担持体上にトナー像によるパッチ画像を形成し、このトナー像の濃度をセンサーにより光学的に測定し、これに基づき現像装置内へのトナーの供給動作又は現像装置内のトナーの消費動作を制御するものである。例えば、特許文献2には、「感光体の表面を帯電させる帯電手段と、前記感光体の表面に静電潜像を形成する露光手段と、前記静電潜像をトナーにより顕在化してトナー像を形成する現像手段と、前記現像手段によって前記感光体上に形成されたトナー像、あるいは当該トナー像が転写媒体に転写されてなるトナー像をパッチ画像として、その画像濃度を検出する濃度検出手段と、前記濃度検出手段の検出結果に基づきトナー像の画像濃度を目標濃度に調整する制御手段とを備え、前記バッチ画像は、互いに離隔配置された複数本の1ドットラインで構成されていることを特徴とする画像形成装置」が記載されている。

【発明が解決しようとする課題】
このように、画像形成装置においては画像形成領域への画像形成に先立って、準備動作として濃度調整用のパッチ画像を形成している。パッチ画像を形成する際にもトナーが消費されるが、従来の技術においては、トナー消費量を求める際に、前記パッチ画像を形成する際に消費されるトナー量については考慮されていなかった。このため、トナー消費量の演算を精度良く適正に行うことができないという問題があった。また、トナーカートリッジの寿命管理を的確に行えないという問題があった。

この発明は上記課題に鑑みなされたものであり、実際のトナー消費量を把握できるように、トナー消費量の演算を精度よく行うトナー消費量演算装置および方法と画像形成装置の提供を目的とする。

【課題を解決するための手段】
この発明のトナー消費量演算装置は、複数色に対応したトナーがそれぞれ充填されたトナーカートリッジを具備するロータリー現像ユニットを用いて、同量の記録媒体に画像形成を行うことで消費される各色のトナー消費量を求めるトナー消費量演算装置であって、
画像形成領域のトナー消費量を求めるトナーカウンタと、パッチ画像形成におけるトナー消費量をオフセット値として予め記憶しておく記憶手段と、前記オフセット値を前記画像形成領域のトナー消費量に加算して、全体としてのトナー消費量を演算する手段とを具備することを特徴とする。このように、パッチ画像形成におけるトナー消費量をオフセット値として設定しておき、前記オフセット値を画像形成部におけるトナー消費量に加算して全体としてのトナー消費量を演算している。このため、精度良くトナー消費量の演算を行うことができ、実際のトナー消費量を確実に把握することができる。

このように、パッチ画像形成におけるトナー消費量をオフセット値として設定する際に、各色同一ではなく画像形成に用いる色により異なる値に設定している。

画像形成領域でトナーが消費される画素数をカウントする段階と、前記カウント値を必要に応じて補正して第1のトナー消費量を積算する段階と、オフセット値として設定されているパッチ画像形成におけるトナー消費量を第2のトナー消費量として求める段階と、前記第1のトナー消費量に第2のトナー消費量を加算して第3のトナー消費量を演算する段階と、からなることを特徴とする。このように、オフセット値として設定されているパッチ画像形成における第2のトナー消費量を第1のトナー消費量に加算して、全体としての第3のトナー消費量を積算している。このため、正確に累積のトナー消費量が求められ、精度の良いトナー消費量の演算を行うことができる。

【発明の実施の形態】
図5は本発明にかかる画像形成装置の一実施形態を示す縦断側面図である。また、図6は図5の画像形成装置の電気的構成を示すブロック図である。この画像形成装置は、イエロー(Y)、シアン(C)、マゼンタ(M)、ブラック(K)の4色のトナーを重ね合わせてフルカラー画像の形成や、ブラック(K)のトナーのみを用いてモノクロ画像の形成を行う。

本発明の画像形成装置では、ユーザからの画像形成要求に応じて、ホストコンピュータなどの外部装置から画像信号がメインコントローラ11に与えられる。
この際に、メインコントローラ11からエンジンコントローラ10に指令信号が送信される。この指令信号に応じてエンジンコントローラ10がエンジン部EGの各部を制御して、シートS(記録媒体)に画像信号に対応する画像を形成するものである。

このエンジン部EGでは、「像担持体」として機能する感光体2が図5の矢印方向D1に回転自在に設けられている。また、この感光体2の周りにその回転方向D1に沿って、帯電ユニット3、ロータリー現像ユニット4およびクリーニング部5がそれぞれ配置されている。帯電ユニット3は帯電制御部103から帯電バイアスが印加されており、感光体2の外周面を所定の表面電位に均一に帯電させる。

このロータリー現像ユニット4は、図6に示すように、現像器制御部104により制御されている。そして、この現像器制御部104からの制御指令に基づいて、ロータリー現像ユニット4が回転駆動される。また、これらの現像器4Y、4C、4M、4Kが選択的に感光体2と対向する所定の現像位置に位置決めされて、選択された色のトナーを感光体2の表面に付与する。これによって、感光体2上の静電潜像が選択トナー色で顕像化される。

また、ロータリー現像ユニット4は、画像形成領域への画像形成に先立って各色のパッチ画像を形成する。パッチ画像には、べた画像のパッチ(Vdcパッチ)と細線パッチ(Eパッチ)が含まれる。細線パッチは、例えば1ラインのパッチ画像を形成し、副走査方向に10ライン分画像を形成しないいわゆる「1オン10オフ」形式で作成される。

この現像位置では、当該位置に位置決めされた現像器(図5の例ではイエロー用現像器4Y)に設けられた現像ローラ44が感光体2と当接して、または所定のギャップを隔てて対向配置されている。この現像ローラ44は、その表面に摩擦帯電されたトナーを担持するトナー担持体として機能している。そして、現像ローラ44が回転することによって順次、その表面に静電潜像が形成されている感光体2との対向位置に、トナーが搬送される。

上記のようにして現像ユニット4で現像されたトナー像は、一次転写領域TR1において転写ユニット7の中間転写ベルト(中間転写部材)71上に一次転写される。転写ユニット7は、複数のローラ72〜75に掛け渡された中間転写ベルト71と、ローラ73を回転駆動することで中間転写ベルト71を所定の回転方向D2に回転させる駆動部(図示省略)とを備えている。さらに、中間転写ベルト71を挟んでローラ73と対向する位置には、該ベルト71表面に対して図示を省略した電磁クラッチにより、当接・離間移動可能に構成された二次転写ローラ78が設けられている。

カラー画像をシートS(記録媒体)に転写する場合には、感光体2上に形成される各色のトナー像を中間転写ベルト71上に重ね合わせてカラー画像を形成する。そして、カセット8から取り出されて中間転写ベルト71と二次転写ローラ78との間の二次転写領域TR2に搬送されてくるシートS上に、カラー画像を二次転写する。また、こうしてカラー画像が形成されたシートSは定着ユニット9を経由して装置本体の上面部に設けられた排出トレイ部に搬送される。ロータリー現像ユニット4は、同量の記録媒体に対して各色の画像形成を行う手段として用いられている。

なお、中間転写ベルト71へトナー像を一次転写した後の感光体2は、図示を省略した除電手段によりその表面電位がリセットされる。さらに、感光体2の表面に残留したトナーがクリーニング部5により除去された後、帯電ユニット3により次の帯電を受ける。クリーニング部5により除去されたトナーは、図示を省略したトナータンクに回収される。

垂直同期センサ77は、中間転写ベルト(中間転写部材)71の基準位置を検出するためのセンサであり、中間転写ベルト71の回転駆動に関連して出力される同期信号、つまり垂直同期信号Vsyncを得るための垂直同期センサとして機能する。そして、この装置では、各部の動作タイミングを揃えるとともに各色で形成されるトナー像を正確に重ね合わせるために、装置各部の動作はこの垂直同期信号Vsyncに基づいて制御される。さらに、濃度センサ60は、中間転写ベルト71の表面に対向して設けられており、濃度制御処理において、中間転写ベルト71の外周面に形成されるパッチ画像の光学濃度を測定する。

図5に示すように、各現像器(トナーカートリッジ)4Y、4C、4M、4Kには、該現像器の製造ロットや使用履歴、内蔵トナーの残量などに関するデータを記憶する「記憶素子」であるメモリ91〜94がそれぞれ設けられている。さらに、各現像器4Y、4C、4M、4Kには、コネクタ49Y、49C、49M、49Kがそれぞれ設けられている。

そして、必要に応じて、これらのコネクタ49Y、49C、49M、49Kが選択的に本体側に設けられたコネクタ108と接続される。このため、インターフェース105を介して、エンジンコントローラ10のCPU101と各メモリ91〜94との間でデータの送受を行って、該現像器(トナーカートリッジ)に関する消耗品管理等の各種情報の管理を行っている。なお、この実施形態では本体側コネクタ108と各現像器側のコネクタ49K等とが機械的に嵌合することで相互にデータ送受を行っているが、例えば無線通信等の電磁的手段を用いて非接触にてデータ送受を行うようにしてもよい。

また、各現像器4Y、4C、4M、4Kに固有のデータを記憶するメモリ91〜94は、電源オフ状態や該現像器が本体から取り外された状態でもそのデータを保存できる不揮発性メモリであることが望ましい。このような不揮発性メモリとしては、例えばフラッシュメモリや強誘電体メモリ(FRAM)、EEPROMなどを用いることができる。

また、図5では記載を省略しているが、この画像形成装置では表示部12が設けられている(図6)。そして、必要に応じCPU111から与えられる制御指令に応じて所定のメッセージを表示することで、必要な情報をユーザに対し報知する。例えば、装置の故障や紙詰まり等の異常が発生したときにはその旨をユーザに知らせるメッセージを表示する。また、いずれかの現像器内のトナー残量が所定値以下、例えば後述するニアエンド値まで低下したときには、当該現像器の交換が近づいたことを報知するメッセージを表示する。

次に、上記のように構成された画像形成装置において、各現像器(トナーカートリッジ)4Y、4M、4C、4Kそれぞれについて、トナー残量の求めかたを説明する。この種の画像形成装置においては、同じ装置に、トナー収容量が多い大容量のトナーカートリッジと、トナー収容量が少ない小容量のトナーカートリッジの2種類の異なる容量のトナーカートリッジを交換して装着できる機種が開発されている。このような場合には、大容量または小容量のトナーカートリッジのトナー収容量に応じてその寿命が相違する。すなわち、トナーカートリッジの交換時期と判定されるトナー残量の所定値が、同色に対して大容量または小容量のトナーカートリッジでそれぞれ異なる値に設定される。

図2は、トナーカートリッジ寿命管理の基本的構成を示す特性図である。図2において、横軸にはトナーカウンタカウント値を設定する。また、縦軸には、現像ローラ駆動時間(累積値sec)を設定する。横軸のトナーカウンタカウント値は、一例として、A4用紙換算で6000枚の画像形成用大容量トナーカートリッジは、最大値13000万に設定する。また、同一装置に装着されるA4用紙換算で2000枚の画像形成用小容量トナーカートリッジにおいては、トナーカウンタのカウント値は最大値500万に設定する。本発明においては、このような大容量トナーカートリッジまたは小容量トナーカートリッジのいずれを使用する場合でも、適切なトナーカートリッジの寿命管理を行うことができる。

縦軸の現像ローラ駆動時間は、前記大容量トナーカートリッジは、例えば最大値12000secに設定する。また、小容量トナーカートリッジにおいては、現像ローラ駆動時間は例えば最大値4000secに設定する。トナーカートリッジの寿命は、横軸に設定されたトナーカウンタカウント値と、縦軸に設定された現像ローラ駆動時間のいずれかのパラメータが、規定値に達したかどうかで判定される。すなわち、トナーカートリッジの寿命判定は、トナーカウンタカウント値と現像ローラ駆動時間のいずれかが規定値に到達したかの論理和の判定により行われる。

図2の例においては、このようなトナーカートリッジの寿命判定の際に、トナー残量に応じて大小3段階のレベルを設定する。すなわち、トナー残量が多い順序に(1)ニアエンドのレベル、(2)エンドのレベル、(3)エンドエンドのレベルを設定する。初期値から、トナーの残量が減少して(1)ニアエンドのレベルに達すると、「トナー残量が少なくなりました」、「トナーカートリッジの交換時期が近づきました」などの警告を表示部に表示する。
