【発明の属する技術分野】
この発明は、水素を吸蔵する水素吸蔵材料、水素貯蔵装置、燃料電池車両、及び水素吸蔵材料の製造方法に関する。

【従来の技術】
近年、燃料電池車両に搭載するための固体高分子型燃料電池の開発競争が活発に繰り広げられる。このような燃料電池車両の実用化のために、コストが低く、軽量で水素吸蔵密度の高い水素吸蔵材料を用いた効率的水素貯蔵法の開発が望まれている。中でも、炭素系材料を用いた水素吸蔵材料の研究が盛んに行われており、炭素系材料を用いた水素吸蔵材料としては、活性炭、グラファイト層間化合物(GIC)、単層ナノチューブ(SWNT)、多層ナノチューブ(MWNT)、グラファイトナノファイバー(GNF)、フラーレン類などが知られている。これらの炭素系材料は、常温での吸蔵・放出特性、製造コスト、量産性や収率などに課題を有しているが、その課題を克服すべく更なる検討が進められている。特に、炭素系材料としては、カーボンナノチューブを用いる水素吸蔵法が注目されている。カーボンナノチューブによる水素吸蔵能は10wt%前後という報告もあり、極めて高い水素吸蔵能が達成できる可能性が示唆されている。この数値は、高密度に水素を吸蔵することが可能とされている水素吸蔵合金による水素吸蔵能が2wt%程度であるのに比べると、極めて高い値である。

このカーボンナノチューブのうち、単層ナノチューブは炭素原子が六角網目状に配列した一枚のグラフェンシートを丸めた円筒形状の物質であり、その直径が数〜数十nmの円筒状構造を採ることが知られている。このような単層ナノチューブは、これらが束状になった高次構造を取ることが多く、チューブ内部あるいはチューブ間は強い物理ポテンシャルが作用し、ここに多量の水素分子が物理吸着するとされている。多層ナノチューブは、グラフェンシートが同心円状に等間隔に多層に重なったもので、チューブ壁が多層であるため水素分子と接触する表面を有する炭素原子の割合は少なくなるが、グラフェンシート間隔に水素が進入すれば高い水素吸蔵機能が期待できるとされている。また、多層ナノチューブの合成法の発達に伴い配向度の高い整列した多層ナノチューブが合成され、高い水素吸蔵量の報告がなされている。

【発明が解決しようとする課題】
しかしながら、従来の単層あるいは多層ナノチューブにあっては、その合成直後のナノチューブは長さが数百nm以上にも達し、かつ大部分のナノチューブは端部が閉じた構造となっているため、チューブの内部空間を効率的に利用することは出来ていない。

例えば、計算機を用いたシミュレーションの結果では、カーボンナノチューブ内部に水素を吸蔵することにより、室温で約1wt%の水素を吸蔵することが可能であることが予測されている(例えば、非特許文献1参照。)。しかしながら、実際の高純度単層カーボンナノチューブの水素吸蔵能は約0.3wt%程度に留まっており(例えば、非特許文献2参照。)、ナノチューブが有する豊富な空間を水素吸蔵空間として有効に利用することはできていない。

そこで、本発明の目的は、単層カーボンナノチューブや多層カーボンナノチューブなどの筒状分子を用いた水素吸蔵能の高い水素吸蔵材料、水素貯蔵装置、燃料電池車両、及び水素吸蔵材料の製造方法を提供することにある。

【課題を解決するための手段】
本発明の第1の特徴は、シート状をなすように複数の原子が配列されてなる原子結合体からなる側壁を有する筒状分子であって、この筒状分子の軸方向の端部を起点とする裂開部を有することを要旨とする。

この水素吸蔵材料では、筒状分子の端部を起点として、相対する一組以上の裂開部を有することが好ましい。この裂開部は、筒状分子の断面平均直径以上の長さであることが好ましい。また、原子結合体は、炭素原子を主体とするグラフェンシートであることが好ましい。さらに、筒状分子としては、単層カーボンナノチューブと多層カーボンナノチューブのうちのいずれか一方又両方の混合体であることが好ましい。

本発明の第2の特徴は、水素吸蔵材料の製造方法であって、シート状をなすように複数の原子が配列されてなる原子結合体からなる側壁を有する筒状分子を作製する工程と、筒状分子に対して圧縮応力、引っ張り応力及び剪断応力のうち、少なくともいずれかの応力を作用させて前記筒状分子の端部を裂開する工程と、を備えることを要旨とする。

ここで、端部を裂開する工程としては、筒状分子に負荷を作用させながらすりつぶす磨砕工程であることが好ましい。この磨砕工程は、溶剤を用いて行う湿式磨砕処理及び/又は溶剤を用いない乾式磨砕処理であり、特に湿式磨砕処理後に、乾式磨砕処理を行うことが好ましい。また、湿式磨砕処理としては、溶剤として、エタノール、アセトン、ヘキサン、ジメチルホルムアミド(DMF)、テトラヒドロフラン(THF)のいずれかを用いることが好ましい。さらに、磨砕工程は、筒状分子よりも硬度の高い固体状物質を混合して行うことが好ましい。

本発明の第3の特徴は、水素吸蔵体であって、上記第1の特徴に係る水素吸蔵材料のうち少なくとも一つからなることを要旨とする。

【発明の実施の形態】
以下、発明の水素吸蔵材料、水素貯蔵装置、燃料電池車両、及び水素吸蔵材料の製造方法を実施の形態に基づいて説明する。但し、図面は模式的なものであり、各チューブの長さやその比率などは現実のものとは異なることに留意すべきである。

(水素吸蔵材料)
本実施の形態に係る水素吸蔵材料は、シート状をなすように複数の原子が配列されてなる原子結合体からなる側壁を有する円筒状あるいは角筒状などの筒状分子の端部を起点とする裂開部が少なくともひとつ以上導入されていることを特徴とする。このような構成にすることで、一般に水素が入り込むことが困難な円筒状分子あるいは角筒状分子などの筒状分子の内部に、容易に水素をとりこむことが可能となる。また、裂開部の長さは、筒状分子の断面平均直径以上の長さに裂開していることが好ましい。すなわち、このような構成にすることで、筒状分子の断面直径よりも大きく開孔することになり、シート状をなすように複数の原子が配列されてなる原子結合体からなる側壁を開孔した場合よりも、より容易に筒状分子内部に水素を導入することが可能となる。

また、本実施の形態で用いる円筒状分子あるいは角筒状分子などの筒状分子は、炭素原子を主体とするグラファイトシートを側壁とする炭素質材料、より詳しくは、単層カーボンナノチューブあるいは多層のカーボンナノチューブを利用することが可能である。

図1は、本実施の形態に係る水素吸蔵材料を示しており、単層カーボンナノチューブ11の端部に裂開部分12が形成されている。この裂開部分12は、多くの単層カーボンナノチューブ11の端部に形成されていることが好ましい。なお、符号13は単層カーボンナノチューブ11の束が細くなった部分を示している。なお、筒状分子としての単層カーボンナノチューブ11に形成する裂開部分12の長さは、分子長手方向に沿って少なくとも筒状分子の断面平均直径以上であることが好ましい。

(水素吸蔵材料の製造方法)
本実施の形態に係る水素吸蔵材料の製造方法は、筒状分子を作製する第1の工程の後、作製された筒状分子に対して圧縮、引張およびせん断応力のいずれか一つあるいは二つ以上の組み合わせ応力を作用させて、円筒状分子あるいは角筒状分子を裂開させる第2の工程を行う。

第1の工程は、CVD法やレーザーアブレーション法、アーク放電法、テンプレート法、熱分解法、HiPCO(tm)法のいずれかを用いることができる。また、第1の工程での筒状分子の作製後に、副生成物や触媒金属等を除去するための精製処理を行ってもよい。

また、第2の工程は、筒状分子に対して負荷を作用させながらすりつぶす磨砕処理であり、溶媒を用いた湿式処理あるいは溶媒無しで行う乾式処理のいずれか、あるいは両方であってもよい。湿式の処理は、エタノール、アセトン、ヘキサン、DMF、THF等の有機溶媒を用いることができ、乳鉢と乳棒ですりつぶす処理や、粉砕用のボールとともに攪拌するボールミル法等を利用することが可能である。乾式の処理は、溶媒無しでそのまま乳鉢と乳棒を用いてすりつぶす処理やボールミル、メカニカルミリング等のメカノケミカルプロセス等を利用することが可能である。特に、湿式のボールミル処理の後に乾式のすりつぶしを行うことにより、より良好な水素吸蔵能を示すことが見出された。このような磨砕処理を行うことにより、バンドル(束)構造を有するナノチューブの束を細くするような効果も生じ、水素吸蔵能向上に副次的に寄与する。

また、第2の工程は、筒状分子よりも硬度の高い固体状物質を混合させて、湿式あるいは乾式の磨砕処理を行う工程であるとしたことも本発明の適用範囲である。特に筒状分子よりも高度の高い粉末状物質を用いることにより、より良好な水素吸蔵能を示すことが見出された。すなわち、筒状分子よりも硬度の高い粉末状物質を混合させることにより、粉末の粒子径オーダでの応力負荷及ぼすことができる。この結果、効率的に筒状分子を裂開することが可能となり、より短時間の処理で水素吸蔵能を向上させることが可能になることも見出した。

(実施例1〜実施例3)
以下、本発明に係る水素吸蔵材料の実施例1〜実施例3について説明する。これらの実施例は、本発明に係る水素吸蔵材料の有効性を調べたもので、単層カーボンナノチューブ(以下、SWNTという)に対して、異なる磨砕処理を行った場合の例を示したものである。

<試料の調整>
○実施例1の試料調整:原材料として米国CNI社製の純度90%以上の精製SWNT(直径約1nm)を用いた。先ず、SWNTを約0.7g秤量し、150mlのエタノールを溶媒として、ポリエチレン製ポットおよびφ5mmのジルコニア製ボールを用いた湿式ボールミル処理を50時間行った。得られたSWNTエタノール溶液を乾燥させ、エタノール分を除去し、試料を得た。

○実施例2の試料調整:原材料は上記実施例1と同様のCNI社製の精製SWNTを用いた。SWNTを約0.7g秤量し、メノウ製の乳鉢と乳棒を用いた磨砕処理を5時間行い、試料を得た。

○実施例3の試料調整:原材料には上記実施例1及び実施例2と同様のCNI社製のSWNTを用いた。SWNTを約0.7g秤量し、150mlのエタノールを溶媒として、ポリエチレン製ポットおよびφ5mmのジルコニア製ボールを用いた湿式ボールミル処理を50時間行った。得られた溶液を乾燥させてエタノール分を除去した後に、メノウ製の乳鉢と乳棒を用いた磨砕処理を5時間行い、試料を得た。

<試料観察>
試料観察は透過型電子顕微鏡(TEM)を用いて行った。試料粉末をアセトン溶液中に分散させた後、分散溶液をCuメッシュグリッドに滴下、乾燥し、観察用のサンプルとした。

<水素吸蔵能測定>
試料を秤量した後、測定用試料管に入れ、真空排気後常温で12MPaまで水素圧を上げて水素吸蔵量を確認した。その後大気圧まで減圧し、水素放出量の確認を行った。

(比較例1)
比較例1は、未処理のSWNTの測定結果を示したものである。試料観察の結果、10〜100nm程度のバンドル(束)構造になっており、チューブの裂開は見られなかった。また、水素吸蔵能は0.23wt%であった。

(比較例2)
比較例2は、SWNTをエタノールに浸漬させた後に乾燥させ、エタノール分を除去したものの測定結果を示している。エタノールに浸漬させた場合の観察結果も、比較例1と同様に10〜100nm程度のバンドル構造になっており、裂開部は観察されなかった。また、水素吸蔵能も向上しておらず、エタノール溶媒に浸漬するだけでは不十分である。

(実施例1)
これに対し実施例1は、SWNTに対してエタノールを溶媒とした、ボールミルによる湿式の磨砕処理を行ったものである。TEM観察の結果、図1に模式的に示すような裂開部分12が、わずかながら観察された。水素吸蔵能も比較例1あるいは比較例2と比べて向上している。

実施例2は、乳鉢と乳棒を用いた乾式の磨砕処理を行ったものである。TEM観察の結果、実施例1と同様に裂開部分12がわずかに点在しており、水素吸蔵能も比較例1あるいは比較例2と比べて向上している。

(実施例3)
実施例3は、湿式と乾式の磨砕処理を組み合わせた処理を行ったものである。TEM観察の結果、実施例1および実施例2よりも裂開しているチューブが多数観察された。また、この処理により、図1に示すように、チューブのバンドル(束)が細くなっている部分も多数13観察された。その結果、水素吸蔵能も大幅に向上しており、比較例1あるいは比較例2と比較して、3倍以上の水素吸蔵能を示すことが明らかとなった。また、図2は、水素吸蔵能の水素圧力依存性を示したものであるが、水素圧力が低い領域でも良好な水素吸蔵能を示しており、すべての水素圧力下で良好な水素吸蔵能を示している。

実施例4は、本発明に係る水素吸蔵材料の有効性を調べたもので、多層カーボンナノチューブ(以下、MWNTという)に対して、磨砕処理を行った場合の例を示したものである。

原材料として、中国Tsinghua−Nafine Nano−Powder Commercialization Engineering Center製のMWNT(直径約10nm以下)を用いた。MWNTを約0.7g秤量し、メノウ製の乳鉢と乳棒を用いた磨砕処理を5時間行って試料を得た。

この水素貯蔵装置30は、上記した実施例1〜実施例5に示された範囲にある、水素吸蔵材料を粉末状のままあるいは圧縮成型により固形化あるいは薄膜化して形成した水素吸蔵体31を、水素流出入口32を設けた耐圧容器33の内部に封入した構成である。容器の形状は単純な閉空間を有する形状のほかに、内部にリブや柱を設けたものであっても良い。このような構成にすることで、水素吸蔵装置を小型かつ軽量化することが可能となり、車両搭載時には設置のための省スペース化、車両重量軽減が可能となる。

第4図は、本発明に係る水素貯蔵装置30を搭載する燃料電池車両の実施の形態を示している。

第3図に示すような水素貯蔵装置30を燃料電池車両40に設置搭載したものである。このとき、車両に設置搭載する水素貯蔵装置30は一つまたは二つ以上の複数に分割してあっても良く、複数の水素貯蔵装置の形状はそれぞれ異なったものであっても良い。また、エンジンルームやトランクルーム内部、あるいはシート下のフロア部など車室内部の他に、ルーフ上部などの車室外に水素貯蔵装置30を設置することも可能である。このような燃料電池車両では、車両重量が低減されて省燃費化が図れ、航続距離の長距離化が図れる等の効果が得られるのに加え、吸蔵システムの体積を低下させることが出来るため、車室内空間をより広く活用できるといった効果も得られる。
